Axiomatic Design for a Total Robust Development Process

In this article, the authors illustrate the benefits of axiomatic design (AD) for robust optimization and how to integrate axiomatic design into a total robust design process. Similar to traditional robust design, the purpose of axiomatic design is to improve the probability of a design in meeting its functional targets at early concept generation stage. However, axiomatic design is not a standalone method or tool and it needs to be integrated with other tools to be effective in a total robust development process. A total robust development process includes: system design, parameter design, tolerance design, and tolerance specifications [1]. The authors developed a step-by-step procedure for axiomatic design practices in industrial applications for consistent and efficient deliverables. The authors also integrated axiomatic design with the CAD/CAE/statistical/visualization tools and methods to enhance the efficiency of a total robust development process.

Prediction of Brake System Performance during Race Track/High Energy Driving Conditions with Integrated Vehicle Dynamics and Neural-Network Subsystem Models

In racetrack conditions, brake systems are subjected to extreme energy loads and energy load distributions. This can lead to very high friction surface temperatures, especially on the brake corner that operates, for a given track, with the most available traction and the highest energy loading. Individual brake corners can be stressed to the point of extreme fade and lining wear, and the resultant degradation in brake corner performance can affect the performance of the entire brake system, causing significant changes in pedal feel, brake balance, and brake lining life. It is therefore important in high performance brake system design to ensure favorable operating conditions for the selected brake corner components under the full range of conditions that the intended vehicle application will place them under. To address this task in an early design stage, it is helpful to use brake system modeling tools to analyze system performance.

Reducing Power Demand for Heavy Suspension Tests

Competitive pressures, globalization of markets, and integration of new materials and technologies into heavy vehicle suspension systems have increased demand for durability validation of new designs. Traditional Proving Ground and on-road testing for suspension development have the limitations of extremely long test times, poor repeatability and the corresponding difficultly in getting good engineering level data on failures. This test approach requires a complete vehicle driven continuously over severe Proving Ground events for extended periods. Such tests are not only time consuming but also costly in terms of equipment, maintenance, personnel, and fuel. Ideally multiple samples must be tested to accumulate equivalent millions of kilometers of operation in highly damaging environments.

Designing Automotive Subsystems Using Virtual Manufacturing and Distributed Computing

Adopting robust design principles is a proven methodology for increasing design reliability. General Motors Powertrain (GMPT) has incorporated robust design principles into their Signal Delivery Subsystem (SDSS) development process by moving traditional prototype manufacturing and test functions from hardware to software. This virtual manufacturing technique, where subsystems are built and tested using simulation software, increases the number of possible prototype iterations while simultaneously decreasing the time required to gather statistically meaningful test results. This paper describes how virtual manufacturing was developed using distributed computing.

A Scientific Approach for Designing Conservative Tests in Vehicle Development

This paper suggests a scientific approach to designing conservative tests based on computer simulation of the influence of the sources of variations. The idea is to design the conservative test so that, even in the presence of variation, there is a high probability that a random test will have a better result than the conservative test. Therefore, if the conservative test meets the requirement, one has a scientific reason to believe that any random test would have a high probability of meeting it. This new approach is illustrated for FMVSS301 80 kph 70% rear offset deformable barrier impact.

Multi-Disciplinary Aerodynamics Analysis for Vehicles: Application of External Flow Simulations to Aerodynamics, Aeroacoustics and Thermal Management of a Pickup Truck

During the design process for a vehicle, the CAD surface geometry becomes available at an early stage so that numerical assessment of aerodynamic performance may accompany the design of the vehicle's shape. Accurate prediction requires open grille models with detailed underhood and underbody geometry with a high level of detail on the upper body surface, such as moldings, trim and parting lines. These details are also needed for aeroacoustics simulations to compute wall-pressure fluctuations, and for thermal management simulations to compute underhood cooling, surface temperatures and heat exchanger effectiveness. This paper presents the results of a significant effort to capitalize on the investment required to build a detailed virtual model of a pickup truck in order to simultaneously assess performance factors for aerodynamics, aeroacoustics and thermal management.

Designing Suspensions to Achieve Desirable Impact Harshness and Impact Shake Performance

Impact Harshness and Impact Shake are two related aspects of ride performance. Vehicle designs often need to meet the conflicting requirements between these two performance areas. The fundamental dynamics and general effect of vehicle and suspension design parameters need to be understood to reduce the cost and time associated with early vehicle development and ensure built-in quality. This study investigates the influence of the parameters in suspension and tire wheel systems on each of the performance metrics. Attempts are made to rank-order the relative sensitivity of each parameter on each of the metrics and propose approaches to improve ride quality.

Shock Absorber Force and Velocity Sensitivity to Its Damping Characteristics

In this study, a full vehicle with durability tire model established with ADAMS is applied to simulate the dynamic behavior of the vehicle under severe rough road proving ground events, where the shock force-velocity characteristics are modeled as nonlinear curves and multi-stage representations, respectively. The shock forces and velocities at each corner are resolved and through full factorial DOE, the shock forces and velocities response surface models are established to analyze the sensitivities of shock force and velocity to the shock damping characteristics.

Robust Optimization of Engine Lubrication System

The quality of engine lubrication depends upon how much oil is supplied and how the lubricant is pressurized to the lubricated components. These variables strongly affect the safe operation and lifespan of an engine. During the conceptual design stage of an engine, its lubrication system cannot be verified experimentally. It is highly desirable for design engineers to utilize computer simulations and robust design methodology in order to achieve their goal of optimizing the engine lubrication system. The heuristic design principle is a relatively routine resource for design engineers to pursue although it is time consuming and sacrifices valuable developing time. This paper introduces an unusual design methodology in which design engineers were involved in analyzing their own designs along with lubrication system analyst to establish a link between two sophisticated software packages.

Beam Element Leaf Spring Suspension Model Development and Assessment Using Road Load Data

Knowledge of the loads experienced by a leaf spring suspension is required for the optimal design of the suspension components and frame. The most common method of representing leaf springs is the SAE 3 link model, which does not give good results in the lateral direction. In this paper, a beam element leaf spring model is developed. This model is validated using data obtained from laboratory tests done on leaf spring assemblies. The model is then subjected to actual road load data measured on the Proving Ground. Lastly, results from the beam element model are presented and compared with results obtained from proving ground tests. Overall, the beam element model gives good results in all directions except in situations where it is subjected to high fore/aft acceleration and high reverse braking events.

Suspension Tuning Parameters Affecting Impact Harshness Performance Evaluation

In this paper, a comprehensive evaluation index for impact harshness (IH) is proposed. A mid-sized uni-body SUV is selected for this study, with the acceleration responses at the various vehicle body locations as objective functions. A sensitivity study is conducted using an ADAMS full vehicle model with flexible body structure representation over an IH event to analyze the influence of various suspension tuning parameters, including suspension springs, shock damping, steer gear ratio, unsprung mass, track-width, and bushing stiffness.

A Method for Overcoming Limitations of Tire Models for Vehicle Level Virtual Testing

The intention of this work is to illustrate a method used to overcome limitations of tire models developed during an evaluation study of an Empirical Dynamic™ (ED) damper model. A quarter vehicle test system was built to support the evaluation, and a model of the test system was also developed in ADAMS™. In the model, the damper was represented by a polynomial spline function and by an ED model separately. Vehicle level comparisons between the physical measurements and the model predictions were conducted. The actuator displacement signal from the physical test was used to drive the virtual test system. Spindle acceleration, spindle force, and other signals were collected for comparison. The tire model was identified as a significant source of error and as a result, the direct vehicle level correlation study did not illustrate any advantage of the ED damper model over a spline damper model.

Fundamental Dynamics of Steering Wheel Torsional Vibration on Smooth Roads

Steering Wheel Torsional Vibration (SWTV) at highway speed on smooth roads is one important attribute affecting vehicle refinement. To ensure desirable SWTV performance, achieve the best design compromises and minimize the development cost, specific design targets need to be defined and the proposed design needs to be assessed very early in the vehicle development cycle. In this paper, the fundamental dynamics of SWTV are analyzed and examples are given to demonstrate the strategies to reduce the SWTV response. Influence of design parameters on the SWTV response is predicted for four vehicle platforms. General guidelines for designing suspension and steering systems are discussed to ensure achieving SWTV targets.

Tuning Guide for Deflected-Disc Suspension Dampers

This paper presents an empirical-based model which explains the force-deflection characteristics of disc stacks commonly used in automotive suspension dampers. The model provides tools for comparing different disc stacks to understand their effect on damper performance. Load-deflection data is presented on a variety of discs and combinations of discs. The data is analyzed to show how the diameter, thickness and relative position of discs in a stack can affect the stack stiffness throughout the range of disc deflections. A model is developed to show how changes in the disc stack will affect damper performance at different velocities. An example is provided that shows predicted changes in disc stack force-deflection characteristics and the resulting changes in a damper force-velocity curve. Ride results are also presented that confirm the validity of the model.

Body/Chassis Dynamic Response Under Experimental Modal Test

Mode management is an essential part of the design process for NVH performance. System resonances must be sufficiently separated to minimize interaction from source inputs and each other [1]. Such resonances are typically determined through experimental modal testing conducted in a lab environment under controlled and repeatable conditions. Global vehicle and suspension system response demonstrate soft nonlinear behavior, however. Their resonant frequencies may thus decrease under on-road input not reproducible in a lab environment. Subsequently, mode management charts derived from lab testing may not be representative of the vehicle's on-road dynamic response. This paper presents modal model determination methodologies, and examines suspension system and vehicle global dynamic response under lab modal test and operating conditions. Vehicle suspension modes measured under static and dynamic (rolling) conditions will be compared.

Vehicle Cradle Durability Design Development

In this paper, cradle design functional objectives are briefly reviewed and a durability development process is proposed focusing on the cradle loads, stress, strain, and fatigue life analysis. Based upon the proposed design process, sample isolated and non-isolated cradle finite element (FE) models for a uni-body sport utility vehicle (SUV) under different design phases are solved and correlated with laboratory bench and proving ground tests. The correlation results show that the applied cradle models can be used to accurately predict the critical stress spots and fatigue life under various loading conditions.

An Efficient Procedure for Vehicle Thermal Protection Development

Vehicle thermal protection is an important aspect of the overall vehicle development process. It involves optimizing the exhaust system routing and designing heat shields to protect various components that are in near proximity to the exhaust system. Reduced time to market necessitates an efficient process for thermal protection development. A robust procedure that utilizes state of the art CFD simulation techniques proactively during the design phase is described. Simulation allows for early detection of thermal issues and development of countermeasures several months before prototype vehicles are built. Physical testing is only used to verify the thermal protection package rather than to develop heat shields. The new procedure reduces the number of physical tests and results in a robust, efficient methodology.

“Multi Vector” Field of View Design Tool

A multi vector design tool to accurately predict instrument panel obscuration was developed to insure that critical legal displays in vehicles are not obscured. The concept provides for a computer generated light source shaped to replicate the human eyes. The light source is then projected onto a 3D math based arrangement and the resultant shadows are visible on the instrument panel surface and its displays. Design studios require criteria for the placement of the instrument cluster gages and displays, various controls, switches, and steering column stalks before an interior theme can be completed. Therefore, instrument panel obscuration and visibility must be determined early in the design process. The obscured areas are a function of the instrument panel surface, steering wheel rim, hub, spokes, and the location of the driver's eyes. This light source method allows engineers and designers the ability to quickly determine obscured areas.

A Design Tool for Producing 3D Solid Models from Sketches

A novel design tool that produces solid model geometry from computer-generated sketches was developed to dramatically increase the speed of component development. An understanding of component part break-up and section shape early in the design process can lead to earlier part design releases. The concept provides for a method to create 3-dimensional (3D) solid models from 2-dimensional (2D) digital image sketches. The traditional method of creating 3-dimensional surface models from sketches or images involves creation of typical sections and math surfaces by referencing the image only. There is no real use of the sketch within the math environment. An interior instrument panel and steering wheel is described as an example. The engineer begins with a 2-dimensional concept sketch or digital image. The sketch is scaled first by determining at least three known feature diameters.

Predicting Tire Handling Performance Using Neural Network Models

Recent studies have shown that complex vehicle components such as shock absorbers, rubber bushings, and engine mounts can be accurately modeled by combining laboratory measurements with neural network technology. These nonlinear dynamic blackbox models (also known as Empirical Dynamics1 models) make it possible to predict nonlinear and hysteretic component behavior over wide ranges of amplitude and frequency. The models can handle realistic input waveforms as well as multiple inputs and multiple outputs. These techniques have now been applied to rolling pneumatic tires, to enable high accuracy predictions of tire and vehicle handling behavior. Models that predict high amplitude force components (three forces and three moments) using up to four randomly-varying inputs (radial deflection, slip angle, and camber angle, and slip ratio) have been successfully generated, using data obtained from MTS Flat-Trac III tire test equipment.
