Coupled FEM-DEM for Determination of Payload Distribution on Tipper Load Body

Tippers used for transporting blue metal, construction and mining material is designed with different types of load body to suit the material being carried, capacity and its application. These load bodies are constructed with high strength material to withstand forces under various operating conditions. Structural strength verification of load body using FEM is conducted, by modelling forces due to payload as a pressure function on the panels of the load body. The spatial variation of pressure is typically assumed. In discrete element method (DEM) granular payload material such as gravel, wet or dry sand, coal etc., can be modelled by accounting its flow and interaction with structure of load body for prediction of force/pressure distribution. In this paper, coupled FE-DEM is used for determining pressure distribution on loading surfaces of a tipper body structure of a heavy commercial vehicle during loading, unloading and transportation.

This case study involves the failure analysis of the wheel arch structure for a commercial truck. The wheel arch is an important vehicle trim aggregate from both the regulatory perspective (spray suppression) as well as from the aesthetics of the truck. But, the durability of this part is affected by the vehicle architecture, vehicle load capacity as well as the operating conditions. This is more critical due to the nature of the overhang experienced by the mounting bracket assemblies that hold these wheel arches/mud flaps. This generally consist of tubular and sheet metal welded structures bolted on to the main chassis long members. These failures were observed in a legacy vehicle, where very little details of the complete vehicle digital simulation and testing performance were readily available.

The gearbox is a crucial aggregate in a diesel truck. Gearboxes must work efficiently to get the job done properly and lubrication is vital to this efficiency. Lubricating oil is like the circulation system of a gearbox. If the oil levels fall too low, the gearbox will likely fail. Gearbox failure can lead to expensive repairs that could be prevented. Besides added costs due to replacement or repair, costs associated with a loss of production could be significant. These issues are why; it is important to understand the consequences of having low lubricant levels. In the past decades, many impressive progress has been made in the rig development for the gear validation. But, the challenges are to test the entire gear box for the improvement in the single gear alone to ascertain material quality or process improvement, that too with the higher torque range gear boxes, which requires huge investment and power consumption due to high capacity test rig / dynamometer. This paper deals with an experimental validation of the dynamic model for a gear pair test system, representative of a closed loop power recirculating type test rig. Being a closed loop, this system has its own uniqueness, that, it uses the low capacity prime mover, which considers the initial starting loop torque only, to cater the high power requirement in an efficient manner. The key intend of the development of this rig is to reduce the testing from system level to sub component level with low cost operation and more competence for the gears of high torque application.

ODS analysis is a method which is used to visualise the vibration pattern of a vehicle when influenced by known external operating forces. ODS provide very useful information for understanding and evaluating the behavior of the vehicle. This paper discusses about the experiments carried out in vehicle. It details the process of data collection at varying frequency input, understanding the modes at various frequencies, identifying the resonant frequency of various components, understanding the comparison between road inputs and resonance frequencies and the transfer of vibration (Transmissibility) from one component to another.

Field Failure Simulation of a Non-reactive Suspension Tie Rod for Heavy Commercial Vehicle Using a Road Simulator

The suspension system in a vehicle isolates the frame and body from road shocks and vibrations which would otherwise be transferred to the passengers and goods. Heavier goods vehicles use tandem axles at the rear for load carrying. Both the axles should be inter-connected to eliminate overloading of any one axle when this goes over a bump or a ditch. One of the inter-connecting mechanism used is leaf spring with tie rod, bell crank & linkages, when the first rear axle moves over a bump, the linkages equalize the loading on the second rear axle. This paper details about the failure analysis methodology to simulate the tie rod field failure using a six poster road simulator and to identify the root cause of the failure and further corrective actions.

Driveline Noise Source Identification and Reduction in Commercial Vehicles

Driveline (DL) is one of the major sources of noise and vibration which excites the vehicle structures across a wide band of frequencies in commercial vehicles (CV). Current work focuses on the driveline noise source identification and its reduction in a heavy commercial vehicle. An abnormal noise is perceived in a CV in high gears at high speeds. This annoying DL noise is subjectively perceived in geared and neutral coast down conditions. Objective NVH assessment including near source noise and vibration of the driveline components was performed to quantify the noise. Initial test results revealed that the DL excitations are aggravated in auxiliary gear box as broadband rattle noise. The design configuration of the DL components and related subsystems such as propeller shafts and gearbox etc. was studied to the find root cause of the excitations. The driveline configuration including the auxiliary gearbox tooth geometry is also scrutinized and modified.

Pass by Noise Reduction on an Intermediate Commercial Vehicle

A major activity of any new vehicle development program, is to meet legal requirements of local markets. Pass by noise (PBN) test is one of the standardized tests and is used to certify new vehicles/variants for their Noise emissions. Certification for noise emissions of commercial vehicles is achieved by measuring external sound levels according to procedures defined by standards such as IS: 3028 for Indian market. Before a physical proto-vehicle is assembled, various systems and subsystems are readily made available by suppliers off the shelf. During final design validation of the vehicle by mule-vehicle testing, PBN target compliance need be assured for all these systems in order to meet overall PBN target. The PBN on an Intermediate commercial vehicle (ICV) migrated to the latest Exhaust emission standard, was the subject of this study. This vehicle emitted PBN greater than accepted threshold.

Deriving the Validation Protocol for Isolator Switches Used in Commercial Vehicles

All automotive components undergo stringent testing protocol during the design validation phase. Nevertheless, there are certain components in the field which are seldom captured during design validation. One of these components is the battery isolator switch. This project aims at optimizing a validation methodology for this component based on field usage and conditions. The isolator switch is the main control switch which connects and disconnects the electrical loads from the battery. This switch is used in the electrical circuit of the vehicle to prevent unwanted draining of battery when it is not needed and when the vehicle is in switched off. An electrical version of this switch uses electromagnetic coils to short the contacts. The failure mode being investigated is a high current load causing the input and output terminal to be welded.

Exterior noise reduction of a vehicle has become important nowadays in order to meet the stringent pass by noise regulations. First step in this process is the identification of dominant noise sources. There are several noise sources which can contribute to the pass by noise like gearbox, turbocharger, oil sump, exhaust muffler, air intake etc. The dominant noise sources can be identified with the near field noise, component vibration measurements combined with experimental modal analysis. This paper discusses about the noise source identification and exterior noise reduction of a shortest wheel base intermediate commercial vehicle, which is having a 4-cylinder inline diesel engine.

Passenger Vehicle Saloon Noise Prediction Using Acoustic Transfer Function Measurement Based Model

New legislation’s, competition from global players and change in customer perception related to comfort parameters are key factors demanding manufactures to design and manufacture vehicles with very low saloon noise levels. The main causes for higher noise levels at passenger saloon compartment can be attributed to source noises (Powertrain, Driveline, Intake and Exhaust etc.), acoustic isolation and structural sensitivity of the body. Out of all above parameters, powertrain noise and acoustic isolation are two critical parameters effecting interior noise performance. This paper is an attempt to explain acoustic source contribution analysis through transfer function measurement in a passenger vehicle. Acoustic transfer function between engine bay and passenger ear level was measured using reciprocity technique (reciprocal method) with reference source placed at various locations inside the vehicle.

A Structural Analysis Approach for Engine Noise Source Identification and Refinement

Engine noise reduction is one of the highest priorities in vehicle development from the viewpoint of meeting stringent noise regulations. Engine noise reduction involves identification of noise sources and suppression of noise by changing the response of sources to input excitations. Noise can originate from several mechanical sources in engine. The present work focuses on systematic study of the behavior or response of engine structure and its ancillaries to engine excitation and thereby assess their contribution to overall engine noise. The approach includes engine noise and vibration measurement and component ranking using engine noise and vibration measurement in a non-anechoic environment, structural analysis of engine including experimental modal testing of engine and its components, etc. Correlation of the above obtained results is performed to identify the noise sources. Later, ranking of critical components was performed based on results of cladding exercise.

Numerical Simulation and Experimental Validation of an Engine Oil Sump for Improved Noise Characteristics

Powertrain is the major source of noise and vibration in commercial vehicles and has significant contribution on both interior and exterior noise levels. It is vital to reduce the radiated noise from powertrain to meet customer expectations of vehicle comfort and to abide by the legislative noise requirements. Sound intensity mapping technique can identify the critical components of noise radiation from the powertrain. Sound intensity mapping has revealed that oil sump as one of the major contributors for radiated noise from powertrain. Accounting the effect of dynamic coupling of oil on the sump is crucial in predicting its noise radiation performance. Through numerical methods, some amount of work done in predicting the dynamic characteristics of structures filled with fluid. This paper discusses on the capability of numerical approach in predicting the oil sump modal characteristics with fluid-structure interaction and consequent verification with experimental modal test results.

A full-bodied validation of automotive system emphasis on a comprehensive coverage of failure modes of component on one hand and evaluation with full system for the intended function of single component on the other has for long been cumbersome to most commercial vehicle manufacturers. This paper focuses on optimizing the test method in rig testing to relieve the complexity in the structural validation as whole system level. The methodology proposed by authors focuses on accelerating the vibration testing of component by compressing the validation timelines by using CSCPV (Combined Systematic Calculated and Pre Validation) method. This method selects the components of the system for validation by VFTM (Vital Few and Trivial Many) approach from existing testing database failure data and selects the worst predominant failure cases. This CSCPV method uses systematically calculated representing mass from analysis to validate the intended component alone instead of entire system.

The design was conceptualized keeping in mind both cost (for initial installation and running cost) and time for testing without loss in the convergence factor.

Failure Analysis and Design Optimisation of Steering Linkage Pivot Shaft of Commercial Vehicle

Commercial vehicles have steering systems with one or more steering links connecting the steering gear box pitman arm and front axle steering arm. In case of twin steer vehicles, intermediate pivot arm is used to transfer the motion proportionately between the two front axles. Intermediate pivot arm is also used in some longer front over-hang vehicles to overcome their packaging constraints and to optimize the mechanical leverage. The pivot shaft is a mechanical part of the intermediate pivot arm assembly upon which pivot arm can swivel in one axis. Steering forces transferred through the drag links generates resultant forces and bending moments on the pivot shaft. In this work, study has been carried out on premature failure of the pivot shaft in city bus application model (Entry + 1 step). Metallurgical analysis of failed part indicated the failure to be due to fatigue. Pivot shaft was tested in rig with similar load conditions in order to replicate the failure.

System Level Modeling and Optimization of Fuel Cell Powered Auxiliary Power Unit (APU) to be used in Commercial Vehicles

Engines of commercial vehicles deliver significant amount of power (more than 25% of propulsive power) for non-propulsive loads such as air-conditioner, alternator, air compressor, radiator fan, steering oil pump, lights etc. Use of these auxiliaries cause sub-optimal utilization of engine power resulting in increased fuel consumption and emissions. A fuel cell powered auxiliary power unit (FC-APU) is proposed to isolate the auxiliaries from the engine. Use of FC-APU shall help improve load carrying capacity, gradeability, fuel efficiency and emissions of the vehicle. This paper describes a mathematical system level model developed using MATLAB-SIMULINK to estimate auxiliary power consumption and simulate FC-APU system. A statistical analysis is performed on the power consumed by various auxiliaries during different duty cycles. The data is used to propose a FC- APU system. Fuel cell is the most expensive component in the system.

Identification and Reduction of Whistling Noise in Passenger Vehicle

The demand for comfort level in commercial vehicles is steadily increasing. Hence, fine-tuned performance parameters and attributes are required to fulfill the expectations from these vehicles. Refinement of noise and vibration without affecting performances of sub-systems and components has become extremely challenging with increasing customer requirements. This paper presents an approach to identify and reduce the high level whistling noise that was perceived in the passenger compartment while the vehicle was accelerated above 50 kmph. Interior noise measurements in static engine run-up condition reveal that the whistling noise is of specific order. Since, whistling noise is related to aerodynamic response of components, engine cooling fan, turbo charger, alternators and compressors were suspected. Using order tracking and near field measurements, HVAC alternator was confirmed as the main cause for whistling noise.

Air Intake System NVH Performance Development for Commercial Vehicle

Commercial vehicle NVH attributes primarily focus on interior noise for driver's comfort and exterior noise for environmental legislation. Major sources for both the interior and exterior noise are power train unit, exhaust and air intake system. This paper focuses on development of Air Intake System (AIS) for better interior and exterior NVH performance for medium and heavy commercial vehicles. For air intake system, structural radiations from its panels and nozzle noise are significant contributors on overall vehicle NVH. Noise generation mechanism in air intake system occurs due to opening and closing of the valves and inlet air column oscillation by sharp pressure pulse from cylinder. Based on benchmarking, vehicle level targets have been arrived, and then cascaded to system and sub-system level targets. For air intake system, targets for nozzle noise at wide open throttle condition have been set for exterior NVH performance.

NVH Investigation and Refinement of Auxiliary Gearbox in a 4×4 Heavy Commercial Vehicle

The present work focusses on the Noise &Vibration refinement carried out on a Heavy commercial vehicle (HCV). In a heavy commercial 4×4 vehicle the existence of an auxiliary gearbox (AGB) is primarily for switching between the multiple drive options. The AGB can become an additional source of noise from the drive train. In this particular vehicle the overall noise from the vehicle has particularly been dominated by the noise from the AGB in specific drive options and conditions as experienced during the subjective assessment of the vehicle initially. First assessment was made by modifying the gear tooth geometry and then the gears were changed from spur to helical as a part of the AGB refinement process. The results of both these assessments were compared. A considerable improvement in the AGB noise was thereby achieved.
