Numerical Investigation of the Effect of Piston Geometry on the Performance of a Ducted Fuel Injection Engine

Ducted Fuel Injection (DFI) engines have emerged as a promising technology in the pursuit of a clean and efficient combustion process. This article aims at elucidating the effect of piston geometry on the engine performance and emissions of a metal DFI engine. Three different types of pistons were investigated and the main piston design features including the piston bowl diameter, piston bowl slope angle, duct angle and the injection nozzle position were examined. To achieve the target, computational fluid dynamics (CFD) simulations were conducted coupled to a reduced chemical kinetics mechanism. Extensive validations were performed against the measured data from a conventional diesel engine. To calibrate the soot model, genetic algorithm and machine learning methods were utilized. The simulation results highlight the pivotal role played by piston bowl diameter and fuel injection angle in controlling soot emissions of a DFI engine.

Ducted Fuel Injection: Confirmed Re-entrainment Hypothesis

Testing of ducted fuel injection (DFI) in a single-cylinder engine with production-like hardware previously showed that adding a duct structure increased soot emissions at the full load, rated speed operating point [1]. The authors hypothesized that the DFI flame, which travels faster than a conventional diesel combustion (CDC) flame, and has a shorter distance to travel, was being re-entrained into the on-going fuel injection around the lift-off length (LOL), thus reducing air entrainment into the on-going injection. The engine operating condition and the engine combustion chamber geometry were duplicated in a constant pressure vessel. The experimental setup used a 3D piston section combined with a glass fire deck allowing for a comparison between a CDC flame and a DFI flame via high-speed imaging. CH* imaging of the 3D piston profile view clearly confirmed the re-entrainment hypothesis presented in the previous engine work.

An Examination of Sensing Skins with Tailored Conductivity Distributions for Enhanced 2-D Surface Temperature Measurements Using Electrical Impedance Tomography (EIT)

For 2D surface temperature monitoring applications, a variant of Electrical Impedance Tomography (EIT) was evaluated computationally in this study. Literature examples of poor sensor performance in the center of the 2D domains away from the side electrodes motivated these efforts which seek to overcome some of the previously noted shortcomings. In particular, the use of ‘sensing skins’ with novel tailored baseline conductivities was examined using the EIDORS package for EIT. It was found that the best approach for detecting a temperature hot spot depends on several factors such as the current injection (stimulation) patterns, the measurement patterns, and the reconstruction algorithms. For well-performing combinations of these factors, customized baseline conductivities were assessed and compared to the baseline uniform conductivity.

Impact of Hydrogen on the Ignition and Combustion Behavior Diesel Sprays in a Dual Fuel, Diesel-Piloted, Premixed Hydrogen Engine

Renewably sourced hydrogen is seen as promising sustainable carbon-free alternative to conventional fossil fuels for use in hard to decarbonize sectors. As the hydrogen supply builds up, dual-fuel hydrogen-diesel engines have a particular advantage of fuel flexibility as they can operate only on diesel fuel in case of supply shortages, in addition to the simplicity of engine modification. The dual-fuel compression ignition strategy initiates combustion of hydrogen using short pilot-injections of diesel fuel into the combustion chamber. In the context of such engine combustion process, the impact of hydrogen addition on the ignition and combustion behavior of a pilot diesel-spray is investigated in a heavy-duty, single-cylinder, optical engine. To this end, the spatial and temporal evolution of two-stage autoignition of a diesel-fuel surrogate, n-heptane, injected into a premixed charge of hydrogen and air is studied using optical diagnostics.

Optical Investigation of Mixture Formation in a Hydrogen-Fueled Heavy-Duty Engine with Direct-Injection

Mixture formation in a hydrogen-fueled heavy-duty engine with direct injection and a nearly-quiescent top-hat combustion chamber was investigated using laser-induced fluorescence imaging, with 1,4-difluorobenzene serving as a fluorescent tracer seeded into hydrogen. The engine was motored at 1200 rpm, 1.0 bar intake pressure, and 335 K intake temperature. An outward opening medium-pressure hollow-cone injector was operated at two different injection pressures and five different injection timings from early injection during the intake stroke to late injection towards the end of compression stroke. Fuel fumigation upstream of the intake provided a well-mixed reference case for image calibration. This paper presents the evolution of in-cylinder equivalence ratio distribution evaluated during the injection event itself for the cylinder-axis plane and during the compression stroke at different positions of the light sheet within the swirl plane.

Development and Validation of an EHN Mechanism for Fundamental and Applied Chemistry Studies

Autoignition enhancing additives have been used for years to enhance the ignition quality of diesel fuel, with 2-ethylhexyl nitrate (EHN) being the most common additive. EHN also enhances the autoignition reactivity of gasoline, which has advantages for some low-temperature combustion techniques, such as Sandia’s Low-Temperature Gasoline Combustion (LTGC) with Additive-Mixing Fuel Injection (AMFI). LTGC-AMFI is a new high-efficiency and low-emissions engine combustion process based on supplying a small, variable amount of EHN into the fuel for better engine operation and control. However, the mechanism by which EHN interacts with the fuel remains unclear. In this work, a chemical-kinetic mechanism for EHN was developed and implemented in a detailed mechanism for gasoline fuels. The combined mechanism was validated against shock-tube experiments with EHN-doped n-heptane and HCCI engine data for EHN-doped regular E10 gasoline. Simulations showed a very good match with experiments.

Gasoline Direct Injector Deposits: Impacts of Fouling Mechanism on Composition and Performance

Injector performance in gasoline Direct-Injection Spark-Ignition (DISI) engines is a key focus in the automotive industry as the vehicle parc transitions from Port Fuel Injected (PFI) to DISI engine technology. DISI injector deposits, which may impact the fuel delivery process in the engine, sometimes accumulate over longer time periods and greater vehicle mileages than traditional combustion chamber deposits (CCD). These higher mileages and longer timeframes make the evaluation of these deposits in a laboratory setting more challenging due to the extended test durations necessary to achieve representative in-use levels of fouling. The need to generate injector tip deposits for research purposes begs the questions, can an artificial fouling agent to speed deposit accumulation be used, and does this result in deposits similar to those formed naturally by market fuels?

Improved Method for Studying MCCI Flame Interactions with an Engine Combustion Chamber

An improved method for studying mixing-controlled compression ignition (MCCI) flame interactions with an engine combustion chamber has been developed. It is implemented in a constant pressure vessel, which contains a portion of a piston and a portion of a cylinder head, where the cylinder head is emulated by a transparent fused silica window. This method allows for vaporizing or combusting fuel jets to be imaged from two orthogonal directions. The piston and cylinder head can be adjusted to emulate in-engine piston positions from top dead center (TDC) to approximately 15 mm away from TDC. The design allows for pistons from engine bore sizes up to approximately 175 mm to be studied, including the ability to simulate injector spray included angles from 120°-180°. In this study, the piston was made as an extruded piston bowl profile, where the length of the extrusion approximated the arc length between two neighboring jets from a 6-hole injector.

Effects of an Annular Piston Bowl-Rim Cavity on In-Cylinder and Engine-Out Soot of a Heavy-Duty Optical Diesel Engine

The effect of an annular, piston bowl-rim cavity on in-cylinder and engine-out soot emissions is measured in a heavy-duty, optically accessible, single-cylinder diesel engine using in-cylinder soot diagnostics and exhaust smoke emission measurements. The baseline piston configuration consists of a right-cylindrical bowl, while the cavity-piston configuration features an additional annular cavity that is located below the piston bowl-rim and connected to the main-combustion chamber through a thin annular passage, accounting for a 3% increase in the clearance volume, resulting in a reduction in geometric compression ratio (CR) from 11.22 to 10.91. Experiments using the cavity-piston configuration showed a significant reduction of engine-out smoke ranging from 20-60% over a range of engine loads.

Nanosecond Pulsed Ignition for Automotive Applications: Performance and Emissions Characteristics of Gasoline Combustion in an Optical Engine

Performance and emissions characteristics were measured for a part- load operating point using an optically-accessible single-cylinder gasoline research engine equipped with three different exploratory nanosecond repetitively pulse discharge (NRPD) igniters. The three igniters investigated are as follows: 1) a four-prong advanced corona ignition system (ACIS) that produces large ignition volumes from streamer discharges, 2) a barrier discharge igniter (BDI) that generates strong surface plasma along the insulator that completely encases the power electrode, and 3) a J-hook non-resistive nanosecond spark (NRNS) igniter. For select conditions, high-speed imaging (20 kHz) of excited state hydroxyl (OH*) chemiluminescence was performed to measure flame development in-cylinder. An available NRPD pulse generator was used to supply positive direct current (DC) pulses (~ 10 ns pulse width) to each igniter at a fixed 100 kHz frequency.

Measurements and Correlations of Local Cylinder-Wall Heat-Flux Relative to Near-Wall Chemiluminescence across Multiple Combustion Modes

Minimizing heat-transfer (HT) losses is important for both improving engine efficiency and increasing exhaust energy for turbocharging and exhaust aftertreatment management, but engine combustion system design to minimize these losses is hindered by significant uncertainties in prediction. Empirical HT correlations such as the popular Woschni model have been developed and various attempts at improving predictions have been proposed since the 1960s, but due to variations in facilities and techniques among various studies, comparison and assessment of modelling approaches among multiple combustion modes is not straightforward. In this work, simultaneous cylinder-wall temperature and OH* chemiluminescence high-speed video are all recorded in a single heavy-duty optical engine operated under multiple combustion modes. OH* chemiluminescence images provide additional insights for identifying the causes of near-wall heat flux changes.

Experimental Evaluation of a Custom Gasoline-Like Blend Designed to Simultaneously Improve ϕ-Sensitivity, RON and Octane Sensitivity

ϕ-sensitivity is a fuel characteristic that has important benefits for the operation and control of low-temperature gasoline combustion (LTGC) engines. However, regular gasoline is not very ϕ-sensitive at low-pressure conditions, meaning that intake boosting (typically Pin ≥ 1.3 bar) is required to take advantage of this property. Thus, there is strong motivation to design a gasoline-like fuel that simultaneously improves ϕ-sensitivity, RON and octane sensitivity, to make an improved fuel suitable for both LTGC and modern SI engines. In a previous study [SAE 2019-01-0961], a 5-component regulation-compliant fuel blend (CB#1) was computationally designed; and simulations showed promising results when it was compared to a regular E10 gasoline (RD5-87). The current study experimentally evaluates CB#1 in the Sandia LTGC engine and compares the results with those of RD5-87. The RON and octane sensitivity were improved 1.3 and 3.6 units by CB#1, respectively.

On the Role of Nitric Oxide for the Knock-Mitigation Effectiveness of EGR in a DISI Engine Operated with Various Gasoline Fuels

The knock-suppression effectiveness of exhaust-gas recirculation (EGR) can vary between implementations that take EGR gases after the three-way catalyst and those that use pre-catalyst EGR gases. A main difference between pre-and post-catalyst EGR gases is the level of trace species like NO, UHC, CO and H2. To quantify the role of NO, this experiment-based study employs NO-seeding in the intake tract for select combinations of fuel types and compression ratios, using simulated post-catalyst EGR gases as the diluent. The four investigated gasoline fuels share a common RON of 98, but vary in octane sensitivity and composition. To enable probing effects of near-zero NO levels, a skip-firing operating strategy is developed whereby the residual gases, which contain trace species like NO, are purged from the combustion chamber. Overall, the effects of NO-seeding on knock are consistent with the differences in knock limits for preand post-catalyst EGR gases.

Limitations of Sector Mesh Geometry and Initial Conditions to Model Flow and Mixture Formation in Direct-Injection Diesel Engines

Sector mesh modeling is the dominant computational approach for combustion system design optimization. The aim of this work is to quantify the errors descending from the sector mesh approach through three geometric modeling approaches to an optical diesel engine. A full engine geometry mesh is created, including valves and intake and exhaust ports and runners, and a full-cycle flow simulation is performed until fired TDC. Next, an axisymmetric sector cylinder mesh is initialized with homogeneous bulk in-cylinder initial conditions initialized from the full-cycle simulation. Finally, a 360-degree azimuthal mesh of the cylinder is initialized with flow and thermodynamics fields at IVC mapped from the full engine geometry using a conservative interpolation approach. A study of the in-cylinder flow features until TDC showed that the geometric features on the cylinder head (valve tilt and protrusion into the combustion chamber, valve recesses) have a large impact on flow complexity.

FD&E Total Life T-Sample Residual Stress Analytical Predictions and Measured Results

The Society of Automotive Engineers Fatigue Design & Evaluation Committee [SAE FD&E] is actively working on a total life project for weldments, in which the welding residual stress is a key contributor to an accurate assessment of fatigue life. Physics-based welding process simulation and various types of residual stress measurements were pursued to provide a representation of the residual stress field at the failure location in the fatigue samples. A well-controlled and documented robotic welding process was used for all sample fabrications to provide accurate inputs for the welding simulations. One destructive (contour method) residual stress measurement and several non-destructive residual stress measurements-surface X-ray diffraction (XRD), energy dispersive X-ray diffraction (EDXRD), and neutron diffraction (ND)-were performed on the same or similarly welded samples.

Φ-Sensitivity for LTGC Engines: Understanding the Fundamentals and Tailoring Fuel Blends to Maximize This Property

Φ-sensitivity is a fuel characteristic that has important benefits for the operation and control of low-temperature gasoline combustion (LTGC) engines. A fuel is φ-sensitive if its autoignition reactivity varies with the fuel/air equivalence ratio (φ). Thus, multiple-injection strategies can be used to create a φ-distribution that leads to several benefits. First, the φ-distribution causes a sequential autoignition that reduces the maximum heat release rate. This allows higher loads without knock and/or advanced combustion timing for higher efficiencies. Second, combustion phasing can be controlled by adjusting the fuel-injection strategy. Finally, experiments show that intermediate-temperature heat release (ITHR) increases with φ-sensitivity, increasing the allowable combustion retard and improving stability. A detailed mechanism was applied using CHEMKIN to understand the chemistry responsible for φ-sensitivity.

Detailed Investigation into the Effect of Ozone Addition on Spark Assisted Compression Ignition Engine Performance and Emissions Characteristics

The impact of 50 ppm intake seeding of ozone (O3) on performance and emissions characteristics was explored in a single-cylinder research engine operated under lean spark assisted compression ignition (SACI) conditions. Optical access into the engine enabled complementary crank angle resolved measurements of in-cylinder O3 concentration via ultraviolet (UV) light absorption. Experiments were performed at moderate loads (4 - 5 bar indicated mean effective pressure) and low-to-moderate engine speeds (800 - 1400 revolutions per minute). Each operating condition featured a single early main injection and maximum brake torque spark timing. Intake pressure was fixed at 1.0 bar, while intake temperatures were varied between 42 - 80 °C. Moderate amounts of internal residuals (12 - 20%) were retained through the use of positive valve overlap. Ozone addition was to found stabilize combustion relative to similar conditions without O3 addition by promoting end gas auto-ignition.

Using Chemical Kinetics to Understand Effects of Fuel Type and Compression Ratio on Knock-Mitigation Effectiveness of Various EGR Constituents

Exhaust gas recirculation (EGR) can be used to mitigate knock in SI engines. However, experiments have shown that the effectiveness of various EGR constituents to suppress knock varies with fuel type and compression ratio (CR). To understand some of the underlying mechanisms by which fuel composition, octane sensitivity (S), and CR affect the knock-mitigation effectiveness of EGR constituents, the current paper presents results from a chemical-kinetics modeling study. The numerical study was conducted with CHEMKIN, imposing experimentally acquired pressure traces on a closed reactor model. Simulated conditions include combinations of three RON-98 (Research Octane Number) fuels with two octane sensitivities and distinctive compositions, three EGR diluents, and two CRs (12:1 and 10:1). The experimental results point to the important role of thermal stratification in the end-gas to smooth peak heat-release rate (HRR) and prevent acoustic noise.

Bowl Geometry Effects on Turbulent Flow Structure in a Direct Injection Diesel Engine

Diesel piston bowl geometry can affect turbulent mixing and therefore it impacts heat-release rates, thermal efficiency, and soot emissions. The focus of this work is on the effects of bowl geometry and injection timing on turbulent flow structure. This computational study compares engine behavior with two pistons representing competing approaches to combustion chamber design: a conventional, re-entrant piston bowl and a stepped-lip piston bowl. Three-dimensional computational fluid dynamics (CFD) simulations are performed for a part-load, conventional diesel combustion operating point with a pilot-main injection strategy under non-combusting conditions. Two injection timings are simulated based on experimental findings: an injection timing for which the stepped-lip piston enables significant efficiency and emissions benefits, and an injection timing with diminished benefits compared to the conventional, re-entrant piston.

A Study of Piston Geometry Effects on Late-Stage Combustion in a Light-Duty Optical Diesel Engine Using Combustion Image Velocimetry

In light-duty direct-injection (DI) diesel engines, combustion chamber geometry influences the complex interactions between swirl and squish flows, spray-wall interactions, as well as late-cycle mixing. Because of these interactions, piston bowl geometry significantly affects fuel efficiency and emissions behavior. However, due to lack of reliable in-cylinder measurements, the mechanisms responsible for piston-induced changes in engine behavior are not well understood. Non-intrusive, in situ optical measurement techniques are necessary to provide a deeper understanding of the piston geometry effect on in-cylinder processes and to assist in the development of predictive engine simulation models. This study compares two substantially different piston bowls with geometries representative of existing technology: a conventional re-entrant bowl and a stepped-lip bowl. Both pistons are tested in a single-cylinder optical diesel engine under identical boundary conditions.
