Kinetic Measurements of HNCO Hydrolysis over SCR Catalyst

To meet the strict emission regulations for diesel engines, an advanced processing device such as a Urea-SCR (selective catalytic reduction) system is used to reduce NOx emissions. The Real Driving Emissions (RDE) test, which is implemented in the European Union, will expand the range of conditions under which the engine has to operate [1], which will lead to the construction of a Urea-SCR system capable of reducing NOx emissions at lower and higher temperature conditions, and at higher space velocity conditions than existing systems. Simulations are useful in improving the performance of the urea-SCR system. However, it is necessary to construct a reliable NOx reduction model to use for system design, which covers the expanded engine operation conditions. In the urea-SCR system, the mechanism of ammonia (NH3) formation from injected aqueous urea solution is not clear. Thus, it is important to clarify this mechanism to improve the NOx reduction model.

Optimal Specifications for the Advanced Pedestrian Legform Impactor

This study addresses the virtual optimization of the technical specifications for a recently developed Advanced Pedestrian Legform Impactor (aPLI). The aPLI incorporates a number of enhancements for improved lower limb injury predictability with respect to its predecessor, the FlexPLI. It also incorporates an attached Simplified Upper Body Part (SUBP) that enables the impactor’s applicability to evaluate pedestrian’s lower limb injury risk also with high-bumper cars. The response surface methodology was applied to optimize both the aPLI’s lower limb and SUBP specifications, while imposing a total mass upper limit of 25 kg that complies with international standards for maximum weight lifting allowed for a single operator in the laboratory setting. All parameters were virtually optimized considering variable interaction, which proved critical to avoid misleading specifications.

Prediction of Spray Behavior in Injected by Urea SCR Injector and the Reaction Products

In the urea SCR system, urea solution is injected by injector installed in the front stage of the SCR catalyst, and NOx can be purified on the SCR catalyst by using NH3 generated by the chemical reaction of urea. NH3 is produced by thermolysis of urea and hydrolysis of isocyanic acid after evaporation of water in the urea solution. But, biuret and cyanuric acid which may cause deposit are sometimes generated by the chemical reactions without generating NH3. Spray behavior and chemical reaction of urea solution injected into the tail-pipe are complicated. The purpose of this study is to reveal the spray behavior and NH3 generation process in the tail-pipe, and to construct the model capable of predicting those accurately. In this report, the impingement spray behavior is clarified by scattered light method in high temperature flow field. Liquid film adhering to the wall and deposit generated after evaporation of water from the liquid film are photographed by the digital camera.

Construction of an ISO 26262 C Class Evaluation Method for Motorcycles

For applying ISO 26262 to motorcycles, controllability classification (C class evaluation) by expert riders is considered an appropriate technique. Expert riders have evaluated commercial product development for years and can appropriately conduct vehicle tests while observing safety restrictions (such as avoiding the risk of falling). Moreover, expert riders can ride safely and can stably evaluate motorcycle performance even if the test conditions are close to the limits of vehicle performance. This study aims to construct a motorcycle C class evaluation method based on an expert rider’s subjective evaluation. On the premise that expert riders can rate the C class, we improved a test procedure that used a subjective evaluation sheet as the concrete C class evaluation method for an actual hazardous event.

Case Studies of Edge Fracture of Dual Phase Steel Stampings

With the implementation of Advanced High Strength Steel (AHSS) becoming more common for automotive manufacturers to reduce mass and/or improve performance, special stamping considerations must be made. Certain production parts may split at trimmed edges where strain levels are well below the forming limit curve of the respective grade, which is more applicable to necking fractures/splits. Similar to the presence of hard inclusion stringers (i.e. MnS) that can cause edge fractures in high strength low alloy steels, AHSS steels most susceptible to this phenomenon typically consist of dual phase or multiphase microstructures containing both a hard phase (martensite) and a soft phase (ferrite). Specific examples of these parts will be discussed, including studies to determine the root cause of the edge fracture and to communicate the solutions for consideration in appropriate standards and specifications.

Gaskets for Extreme Exhaust Test Applications

Gasket materials are utilized for various different types of high temperature testing to prevent leaking at bolted joints. In particular, the automotive test services field uses flanged-gasket bolted exhaust joints to provide a convenient method for installation & removal of exhaust components like catalytic converters for aging, performance testing, etc. Recent improvements in the catalyst aging methods require flanged-gasket joints that can withstand exhaust temperatures as high as 1200°C. Gasket materials previously used in these applications like the graphite based gasket materials have exhibited physical breakdowns, severe leakage, and general thermal failures under these extreme temperatures. In order to prevent these leaks, metal-reinforced gasket materials in a number of configurations were introduced to these extreme temperature environments to evaluate their robustness to these temperatures.

Measure of Forming Limit Strain on the Aluminum Sheets Passed Through Draw-Bead by Digital Image Correlation

Accurate determination of the forming limit strain of aluminum sheet metal is an important topic which has not been fully solved by industry. Also, the effects of draw beads (enhanced forming limit behaviors), normally reported on steel sheet metals, on aluminum sheet metal is not fully understood. This paper introduces an experimental study on draw bead effects on aluminum sheet metals by measuring the forming limit strain zero (FLD0) of the sheet metal. Two kinds of aluminum, AL 6016-T4 and AL 5754-0, are used. Virgin material, 40% draw bead material and 60% draw bead material conditions are tested for each kind of aluminum. Marciniak punch tests were performed to create a plane strain condition. A dual camera Digital Image Correlation (DIC) system was used to record and measure the deformation distribution history during the punch test. The on-set necking timing is determined directly from surface shape change. The FLD0 of each test situation is reported in this article.

Study the Relationship between CP Specimen Width and the Stress Intensity Factor Value around Nugget

SIF value around weld nugget changes when specimen width is different. To investigate the influence of specimen width on SIF value around weld nugget of coach peel specimen (CP), a finite element model was established in this paper. In this model, a contour integral crack was used, and the area around the nugget was treated as crack tip. Results indicated that when specimen width was below 50mm, SIF decreased rapidly with the increase of specimen width. When specimen width was larger than 50mm, SIF almost remained constant with the variation of specimen width. To further study the influences of nugget diameter and sheet thickness on the Width-SIF curves, CP specimens with different nugget diameters (5mm, 6mm and 7mm) and sheet thicknesses (1.2mm, 1.6mm and 2.0mm) were established in ABAQUS. Simulation results of all CP specimens showed a similar relationship between specimen width and SIF.

Assessing the Likelihood of Binding in Distorted Stepped Radius Cylinder Bores

Interference assessments of a stepped-radius power-train component moving within a deformed stepped bore often arise during engine and transmission development activities. For example, when loads are applied to an engine block, the block distorts. This distortion may cause a cam or crankshaft to bind or wear prematurely in its journals as the part rotates within them. Within an automatic transmission valve body, care must be taken to ensure valve body distortion under oil pressure, assembly, and thermal load does not cause spool valves to stick as they translate within the valve body. In both examples, the mechanical scenario to be assessed involves a uniform or stepped radius cylindrical part maintaining a designated clearance through a correspondingly shaped but distorted bore. These distortions can occur in cross-sections (“out-of-round”) or along the bore (in an “s” or “banana” shaped distortions).

A Technique to Predict Thermal Buckling in Automotive Body Panels by Coupling Heat Transfer and Structural Analysis

This paper describes a comprehensive methodology for the simulation of vehicle body panel buckling in an electrophoretic coat (electro-coat or e-coat) and/or paint oven environment. The simulation couples computational heat transfer analysis and structural analysis. Heat transfer analysis is used to predict temperature distribution throughout a vehicle body in curing ovens. The vehicle body temperature profile from the heat transfer analysis is applied as an input for a structural analysis to predict buckling. This study is focused on the radiant section of the curing ovens. The radiant section of the oven has the largest temperature gradients within the body structure. This methodology couples a fully transient thermal analysis to simulate the structure through the electro-coat and paint curing environments with a structural, buckling analysis.

Automotive Vehicle Body Temperature Prediction in a Paint Oven

Automotive vehicle body electrophoretic (e-coat) and paint application has a high degree of complexity and expense in vehicle assembly. These steps involve coating and painting the vehicle body. Each step has multiple coatings and a curing process of the body in an oven. Two types of heating methods, radiation and convection, are used in the ovens to cure coatings and paints during the process. During heating stage in the oven, the vehicle body has large thermal stresses due to thermal expansion. These stresses may cause permanent deformation and weld/joint failure. Body panel deformation and joint failure can be predicted by using structural analysis with component surface temperature distribution. The prediction will avoid late and costly changes to the vehicle design. The temperature profiles on the vehicle components are the key boundary conditions used to perform structure analysis.

Determination of Weld Nugget Size Using an Inverse Engineering Technique

In today's light-weight vehicles, the strength of spot welds plays an important role in overall product integrity, reliability and customer satisfaction. Naturally, there is a need for a quick and reliable technique to inspect the quality of the welds. In the past, the primary quality control tests for detecting weld defects are the destructive chisel test and peel test [1]. The non-destructive evaluation (NDE) method currently used in industry is based on ultrasonic inspection [2, 3, 4]. The technique is not always successful in evaluating the nugget size, nor is it effective in detecting the so-called “cold” or “stick” welds. Therefore, it is necessary to develop a precise and reliable noncontact NDE method for spot welds. There have been numerous studies in predicting the weld nugget size by considering the spot-weld process [5, 6].

Regenerative Braking Control Enhancement for the Power Split Hybrid Architecture with the Utilization of Hardware-in-the-loop Simulations

This study presents the utilization of the hardware-in-the-loop (HIL) approach for regenerative braking (regen) control enhancement efforts for the power split hybrid vehicle architecture. The HIL stand used in this study includes a production brake control module along with the hydraulic brake system, constituted of an accelerator/brake pedal assembly, electric vacuum booster and pump, brake hydraulic circuit and four brake calipers. This work presents the validation of this HIL simulator with real vehicle data, during mild and heavy braking. Then by using the HIL approach, regen control is enhanced, specifically for two cases. The first case is the jerk in deceleration caused by the brake booster delay, during transitions from regen to friction braking. As an example, the case where the regen is ramped out at a low speed threshold, and the hydraulic braking ramped in, can be considered.

Development of Corrosion Testing Protocols for Magnesium Alloys and Magnesium-Intensive Subassemblies

Corrosion tendency is one of the major inhibitors for increased use of magnesium alloys in automotive structural applications. Moreover, systematic or standardized methods for evaluation of both general and galvanic corrosion of magnesium alloys, either as individual components or eventually as entire subassemblies, remains elusive, and receives little attention from professional and standardization bodies. This work reports outcomes from an effort underway within the U.S. Automotive Materials Partnership - ‘USAMP’ (Chrysler, Ford and GM) directed toward enabling technologies and knowledge base for the design and fabrication of magnesium-intensive subassemblies intended for automotive “front end” applications. In particular, subassemblies consisting of three different grades of magnesium (die cast, sheet and extrusion) and receiving a typical corrosion protective coating were subjected to cyclic corrosion tests as employed by each OEM in the consortium.

Optimization of High-Volume Warm Forming for Lightweight Sheet

Traditional warm forming of aluminum refers to sheet forming in the temperature range of 200°C to 350°C using heated, matched die sets similar to conventional stamping. While the benefits of this process can include design freedom, improved dimensional capability and potentially reduced cycle times, the process is complex and requires expensive, heated dies. The objective of this work was to develop a warm forming process that both retains the benefits of traditional warm forming while allowing for the use of lower-cost tooling. Enhanced formability characteristics of aluminum sheet have been observed when there is a prescribed temperature difference between the die and the sheet; often referred to as a non-isothermal condition. This work, which was supported by the USCAR-AMD initiative, demonstrated the benefits of the non-isothermal warm forming approach on a full-scale door inner panel. Finite element analysis was used to guide the design of the die face and blank shape.

Multi-Objectives Optimization of Fastener Location in a Bolted Joint

During component development of multiple fastener bolted joints, it was observed that one or two fasteners had a higher potential to slip when compared to other fasteners in the same joint. This condition indicated that uneven distribution of the service loads was occurring in the bolted joints. The need for an optimization tool was identified that would take into account various objectives and constraints based on real world design conditions. The objective of this paper is to present a method developed to determine optimized multiple fastener locations within a bolted joint for achieving evenly distributed loads across the fasteners during multiple load events. The method integrates finite element analysis (FEA) with optimization software using multi-objective optimization algorithms. Multiple constraints were also considered for the optimization analysis. In use, each bolted joint is subjected to multiple service load conditions (load cases).

Integrating Manufacturing Pre-Stress in FEA Based Road Load Fatigue Analysis

Most manufacturing and assembly processes like stamping, clamping, interference fits introduce a pre-stress condition in components or assemblies. Very often these stresses are high enough and alter the mean stress state resulting in significant effect on fatigue life performance and thus cannot be ignored. If the pre-stress is compressive, it will increase the allowable stress range and improve fatigue life performance; on the other hand if these stresses are tensile, they will decrease the allowable stress range resulting in a degradation of fatigue life. At times it becomes critical to effectively introduce the pre-stress condition in order to accurately represent the stress state in an FEA based durability simulation. Accounting for the pre-stress state in FEA based constant amplitude loading fatigue life simulation is relatively straight forward, but when it comes to random variable amplitude multi-channel loads simulation, the problem becomes more complicated.

The performance of door assembly is very significant for the vehicle design and door sag/set is one of the important attribute for design of door assembly. This paper provides an overview of conventional approach for door sag/set study based on door-hinge-BIW assembly (system level approach) and its limitation over new approach based on subassembly (subsystem level approach). The door sag/set simulation at system level is the most common approach adopted across auto industry. This approach evaluates only structural adequacy of door assembly system for sag load. To find key contributor for door sagging is always been time consuming task with conventional approach thus there is a delay in providing design enablers to meet the design target. New approach of door sag/set at “subsystem level” evaluates the structural stiffness contribution of individual subsystem. It support for setting up the target at subsystem level, which integrate and regulate the system level performance.

Development of a Biofidelic Flexible Pedestrian Leg-form Impactor (Flex-PLI 2004) and Evaluation of its Biofidelity at the Component Level and at the Assembly Level

JAMA-JARI has developed a biofidelic flexible pedestrian leg-form impactor (Flex-PLI 2004) by making several modifications to the Flex-PLI 2003 to improve usability, durability and biofidelity. Biofidelity evaluation for the Flex-PLI 2004 was estimated at the component level (thigh, knee, and leg individually) as well as at the assembly level (thigh-knee-leg complex), using an objective impactor biofidelity evaluation system based on a method developed by Rhule et al. to eliminate any subjective prejudice in an impactor biofidelity evaluation. Applying the biofidelity evaluation system to the Flex-PLI 2004, the average impactor biofidelity rank (IBR) score became 1.22 at the component level and 1.26 at the assembly level. These IBR scores mean that the Flex-PLI 2004 has good biofidelity at the component level as well as at the assembly level.

Development of an FE Flexible Pedestrian Leg-form Impactor (Flex-PLI 2003R) Model and Evaluation of its Biofidelity

A biofidelic flexible pedestrian leg-form impactor, called Flex-PLI, was developed by the Japan Automobile Manufactures Association, Inc. (JAMA) and the Japan Automobile Research Institute (JARI). Its latest version is called Flex-PLI 2003. The Flex-PLI 2003 responses have been validated at the component level (thigh, leg, and knee independently) but not at the assembly level (thigh-knee-leg complex). Furthermore, there was no FE Flex-PLI model. This research developed a FE Flex-PLI 2003R model (Flex-PLI 2003R means that the thigh and leg mass of Flex-PLI 2003 is adjusted to AM 50). The FE Flex-PLI 2003R model biofidelity has been evaluated at both the component level and the assembly level, where it demonstrated high biofidelity.
