Measurement of the Particle Distribution around the Tire of a Light Commercial Vehicle on Unpaved Roads

Dust testing of vehicles on unpaved roads is crucial in the development process for automotive manufacturers. These tests aim to ensure the functionality of locking systems in dusty conditions, minimize dust concentration inside the vehicle, and enhance customer comfort by preventing dust accumulation on the car body. Additionally, deposition on safety-critical parts, such as windshields and sensors, can pose threats to driver vision and autonomous driving capabilities. Currently, dust tests are primarily conducted experimentally at proving grounds. In order to gain early insights and reduce the need for costly physical tests, numerical simulations are becoming a promising alternative. Although simulations of vehicle contamination by dry dust have been studied in the past, they have often lacked detailed models for tire dust resuspension. In addition, few publications address the specifics of dust deposition on vehicles, especially in areas such as door gaps and locks.

Numerical Investigations of the Dust Deposition Behavior at Light Commercial Vehicles

Dry dust testing of vehicles on unpaved dust roads plays a crucial role in the development process of automotive manufacturers. One of the central aspects of the test procedure is ensuring the functionality of locking systems in the case of dust ingress and keeping the dust below a certain concentration level inside the vehicle. Another aspect is the customer comfort because of dust deposited on the surface of the car body. This also poses a safety risk to customers when the dust settles on safety-critical parts such as windshields and obstructs the driver’s view. Dust deposition on sensors is also safety critical and is becoming more important because of the increasing amount of sensors for autonomous driving. Nowadays, dust tests are conducted experimentally at dust proving grounds. To gain early insights and avoid costly physical testing, numerical simulations are considered a promising approach. Simulations of vehicle contamination by dry dust have been studied in the past.

Function-in-the-Loop Simulation of Electromechanical Steering Systems—Concept, Implementation, and Use Cases

The accelerated processes in vehicle development require new technologies for function development and validation. With this motivation, Function-in-the-Loop (FiL) simulation was developed as a link between Software-in-the-Loop (SiL) and Hardware-in-the-Loop (HiL) simulation. The combination of real Electronic Control Unit (ECU) hardware and software in conjunction with virtual components is very well suited for function development and testing. This approach opens up new possibilities for mechatronic systems that would otherwise require special test benches. For this reason, an Electric Power Steering (EPS) was transferred to a virtual environment using FiL simulation. This enables a wide range of applications, from EPS testing to the development of connected driving functions on an integrated platform. Right from the early development phases, the technology can be used purposefully with short integration cycles.

Investigation of Influences on Brake Pad Wear

To date, no generally valid statements can be made about the service life of brake pads, which may be due to factors such as driving style, the friction material used or the varying vehicle weight. While dynamic friction models including friction history are already established [1], the investigation of wear and wear dust behavior is currently in the focus of many research projects. One example is the investigation of calculation models for brake pad wear while neglecting the temperature development in the brake [2]. In cars, temperatures of up to 800°C occur in the brake under high loads, which leads to a significant increase in wear. Accordingly, the question arises how an estimation of brake pad wear can be applied to highly dynamic load cases. To do this, however, the processes taking place in the boundary layer between pad and disc must first be comprehensively understood and described.

Experimental and Numerical Analysis of Pre-Chamber Combustion Systems for Lean Burn Gas Engines

The current trend in automobiles is towards electrical vehicles, but for the most part these vehicles still require an internal combustion engine to provide additional range and flexibility. These engines are under stringent emissions regulations, in particular, for the reduction of CO2. Gas engines which run lean burn combustion systems provide a viable route to these emission reductions, however designing these engines to provide sustainable and controlled combustion under lean conditions at λ=2.0 is challenging. To address this challenge, it is possible to use a scavenged Pre-Chamber Ignition (PCI) system which can deliver favorable conditions for ignition close to the spark plug. The lean charge in the main combustion chamber is then ignited by flame jets emanating from the pre-chamber nozzles. Accurate prediction of flame kernel development and propagation is essential for the analysis of PCI systems.

Investigation of an Innovative Combustion Process for High-Performance Engines and Its Impact on Emissions

Over the past years, the question as to what may be the powertrain of the future has become ever more apparent. Aiming to improve upon a given technology, the internal combustion engine still offers a number of development paths in order to maintain its position in public and private mobility. In this study, an innovative combustion process is investigated with the goal to further approximate the ideal Otto cycle. Thus far, similar approaches such as Homogeneous Charge Compression Ignition (HCCI) shared the same objective yet were unable to be operated under high load conditions. Highly increased control efforts and excessive mechanical stress on the components are but a few examples of the drawbacks associated with HCCI. The approach employed in this work is the so-called Spark Assisted Compression Ignition (SACI) in combination with a pre-chamber spark plug, enabling short combustion durations even at high dilution levels.

The Thermodynamics of Exhaust Gas Condensation

Water vapor is, aside from carbon dioxide, the major fossil fuel combustion by-product. Depending on its concentration in the exhaust gas mixture as well as on the exhaust gas pressure, its condensation temperature can be derived. For typical gasoline engine stoichiometric operating conditions, the water vapor dew point lies at about 53 °C. The exhaust gas mixture does however contain some pollutants coming from the fuel, engine oil, and charge air, which can react with the water vapor and affect the condensation process. For instance, sulfur trioxide present in the exhaust, reacts with water vapor forming sulfuric acid. This acid builds a binary system with water vapor, which presents a dew point often above 100 °C. Exhaust composition after leaving the combustion chamber strongly depends on fuel type, engine concept and operation point. Furthermore, the exhaust undergoes several chemical after treatments.

Application of the Adjoint Method for Vehicle Aerodynamic Optimization

The aerodynamic optimization of an AUDI Q5 vehicle is presented using the continuous adjoint approach within the OpenFOAM framework. All calculations are performed on an unstructured automatically generated mesh. The primal flow, which serves as input for the adjoint method, is calculated using the standard CFD process at AUDI. It is based on DES calculations using a Spalart-Allmaras turbulence model. The transient results of the primal solution are time averaged and fed to a stationary adjoint solver using a frozen turbulence assumption. From the adjoint model, drag sensitivity maps are computed and measures for drag reduction are derived. The predicted measures are compared to CFD simulations and to wind tunnel experiments at 1:4 model scale. In this context, general challenges, such as convergence and accuracy of the adjoint method are discussed and best practice guidelines are demonstrated.

Multi-Objective Adjoint Optimization of Intake Port Geometry

Meeting the stringent efficiency demands of next generation direct injection engines requires not only optimization of the injection system and combustion chamber, but also an optimal in-cylinder swirling charge flow. This charge motion is largely determined by the shape of the intake port arm geometry and the valve position. In this paper, we outline an extensible methodology implemented in OPENFOAM® for multi-objective geometry optimization based on the continuous adjoint. The adjoint method has a large advantage over traditional optimization approaches in that its cost is not dependent upon the number of parameters being optimized. This characteristic can be used to treat every cell in the computational domain as a tunable parameter - effectively switching cells "on" or "off" depending on whether this action will help improve the objectives.

The Response of a Closed Loop Controlled Diesel Engine on Fuel Variation

An investigation was conducted to elucidate, how the latest turbocharged, direct injection Volkswagen diesel engine generation with cylinder pressure based closed loop control, to be launched in the US in 2008, reacts to fuel variability. A de-correlated fuels matrix was designed to bracket the range of US market fuel properties, which allowed a clear correlation of individual fuel properties with engine response. The test program consisting of steady state operating points showed that cylinder pressure based closed loop control successfully levels out the influence of fuel ignition quality, showing the effectiveness of this new technology for markets with a wide range of fuel qualities. However, it also showed that within the cetane range tested (39 to 55), despite the constant combustion mid-point, cetane number still has an influence on particulate and gaseous emissions. Volatility and energy density also influence the engine's behavior, but less strongly.

A PDF-Based Model for Full Cycle Simulation of Direct Injected Engines

In one-dimensional engine simulation programs the simulation of engine performance is mostly done by parameter fitting in order to match simulations with experimental data. The extensive fitting procedure is especially needed for emissions formation - CO, HC, NO, soot - simulations. An alternative to this approach is, to calculate the emissions based on detailed kinetic models. This however demands that the in-cylinder combustion-flow interaction can be modeled accurately, and that the CPU time needed for the model is still acceptable. PDF based stochastic reactor models offer one possible solution. They usually introduce only one (time dependent) parameter - the mixing time - to model the influence of flow on the chemistry. They offer the prediction of the heat release, together with all emission formation, if the optimum mixing time is given.

Development of Advanced Metallic Substrate Design for Close Coupled Converter Application

The implementations of the Tier 2 and LEVII emission levels require fast catalyst light-off and fast closed loop control through high-speed engine management. The paper describes the development of innovative catalyst designs. During the development thermal and mechanical boundary conditions were collected and component tests conducted on test rigs to identify the emission and durability performance. The products were evaluated on a Super Imposed Test Setup (SIT) where thermal and mechanical loads are applied to the test piece simultanously and results are compared to accelerated vehicle power train endurance runs. The newly developed light-off catalyst with Perforated Foil Technology (PE) showed superior emission light-off characteristic and robustness.

Effects of Substrate Diameter and Cell Density FTP Performance

An experiment was performed with a 1.3L catalytic converter design containing a front and rear catalyst each having a volume of 0.65 liters. This investigation varied the front catalyst parameters to study the effects of 1) substrate diameter, 2) substrate cell density, 3) Pd loading and 4) Rh loading on the FTP emissions on three different vehicles. Engine displacement varied from 2.4L to 4.7L. Eight different converters were built defined by a Taguchi L-8 array. Cold flow converter restriction results show the tradeoff in converter restriction between substrate cell density and substrate diameter. Vehicle FTP emissions show how the three vehicles are sensitive to the four parameters investigated. Platinum Group Metals (PGM) prices and Federal Test Procedure (FTP) emissions were used to define the emission value between the substrate properties of diameter and cell density to palladium (Pd) and rhodium (Rh) concentrations.

Evaluation of Advanced Diesel Oxidation Catalyst Concepts: Part 2

The development of diesel powered passenger cars is driven by the enhanced emission legislation. To fulfill the future emission limits there is a need for advanced aftertreatment devices. A comprehensive study was carried out focusing on the improvement of the DOC as one part of these systems, concerning high HC/CO conversion rates, low temperature light-off behaviour and high temperature aging stability, respectively. The first part of this study was published in [1]. Further evaluations using a high temperature DPF aging were carried out for the introduced systems. Again the substrate geometry and the catalytic coating were varied. The results from engine as well as vehicle tests show advantages in a highly systematic context by changing either geometrical or chemical factors. These results enable further improvement for the design of the exhaust system to pass the demanding emission legislation for high performance diesel powered passenger cars.

Numerical Evaluation of TRL Barrier’s Compatibility Assessment Capability

Barrier impacts are routinely used to estimate the impact response of vehicles in vehicle-to-vehicle crashes. One area of investigation is the detection of the secondary energy absorbing structures provided for under-/over-ride mitigation as a result of increased structural engagement -- improved geometric compatibility. The flat rigid barrier and the Transportation Research Laboratory’s (TRL) full width honeycomb barrier are commonly considered. In the present study, a vehicle-to-vehicle impact that exhibited no under-/over-ride condition was compared to finite element analysis of vehicle impacts to the two different barriers in order to evaluate their ability to detect the secondary energy absorbing structure. This study demonstrates that the rigid barrier and the TRL barrier yield similar quantitative information with regard to vehicle-to-vehicle crashes.

PGM Optimization by Robust Design

A Robust Engineering experiment was performed to determine the effects PGM loading and placement on the FTP emissions of a 4 cylinder 2.4L and two 8 cylinder 4.7L vehicles. 1.3L catalytic converters were used containing a front and rear catalyst of equal volume. The experiment is defined by a Taguchi L-8 array. Eight different combinations of catalyst PGM loadings were aged and evaluated. Results show that nmHC and NOx emissions are predominately affected by the PGM loading of the front catalyst. The rear catalyst is insensitive to either Pt or Pd which can be used at low concentrations. Results also compare the benefits of Pd and Rh to reduce emissions. Confirmation runs suggest that significant reductions in PGM cost can be achieved over baseline designs.

Brake Judder - Analysis of the Excitation and Transmission Mechanism within the Coupled System Brake, Chassis and Steering System

The prevention of any brake noise or brake-induced body vibrations is a key development target firmly integrated in the car development process. Emphasis is placed here on disc brake judder that is attributable to thickness variations in the disc. These deviations from the ideal plane surface can be caused either by wear and corrosion or by thermal stresses (changes within the microstructure of the disc material). They are termed “cold judder” and “thermal judder” respectively. During braking, possible vibration excitation passes through a wide frequency band due to the coupling between the judder frequency and the wheel rotational speed, and thus, resonant frequencies of many vehicle components can be excited. This includes wheel suspension components and the steering column. In this paper, it is reported on extensive investigations into the topic of “cold judder”.

A Finite Element Model of the TRL Honeycomb Barrier for Compatibility Studies

A finite element model of the Transport Research Laboratory (TRL) honeycomb barrier, which is being proposed for use in vehicle compatibility studies, has been developed for use in LSDYNA. The model employs penalty parameters to enforce continuity between adjacent finite elements of the honeycomb barrier. Results of impact tests with indentors of various shapes and sizes were used to verify the performance of the computational model. Numerical simulations show reasonably good agreement with the test results.
