A Case Study on Golf Car Powertrain NVH Sources and Mitigation Methods

The golf market has remained flat in North America. Whereas, it has grown worldwide. A trend is seen where the number of young adults and adults over the age of 65 years involved with the game has increased. The demographics in golf showing the most growth also have high standards for the operation of the golf car. They have transcended their expectations to align with some of the qualities expected of automobiles. There is a shift in consumer expectations. Moreover, the market competition has also increased. This drives the OEMs to deliver refined golf cars with NVH being a key aspect in development. This paper showcases a recent study to improve the powertrain N&V performance of an internal combustion engine golf car. Primarily, a test-based approach is followed. Chassis rolls and on road testing are performed for benchmarking and target setting. System and component tests are performed to root cause issues.

Driveline Boom Interior Noise Prediction Based on Multi Body Simulation

It is important to develop powertrain NVH characteristics with the goal of ultimately influencing/improving the in-vehicle NVH behavior since this is what matters to the end customer. One development tool called dB(VINS) based on a process called Vehicle Interior Noise Simulation (VINS) is used for determining interior vehicle noise based on powertrain level measurements (mount vibration and radiated noise) in combination with standardized vehicle transfer functions. Although this method is not intended to replace a complete transfer path analysis and does not take any vehicle specific sensitivity into account, it allows for powertrain-induced interior vehicle noise assessments without having an actual test vehicle available. Such a technique allows for vehicle centric powertrain NVH development right from an early vehicle development stage.

Sound Character of Electric Vehicles

The electrification of vehicle propulsion has caused a significant change in many areas including the world of vehicle acoustics. Comments from the media currently range from “silently hums the future” to “electric car roars with V8 sound”. Decades of experience in designing brand-specific vehicle sound based on noise and vibration generated by combustion engines cannot be simply transferred to the upcoming vehicles driven purely by electric powertrains. Although electric vehicles are almost always considerably quieter than those powered by internal combustion engines, the interior noise is characterized by high-frequency noise components which can be subjectively perceived as annoying and unpleasant. Moreover, such disturbing noise is no longer masked by combustion engine noise. Fundamental questions regarding the sound design of electric vehicles have yet to be answered: it remains unclear what exactly the interior noise of an electric vehicle should sound like.

Catalyst Aging Method for Future Emissions Standard Requirements

This paper describes an alternative catalyst aging process using a hot gas test stand for thermal aging. The solution presented is characterized by a burner technology that is combined with a combustion enhancement, which allows stoichiometric and rich operating conditions to simulate engine exhaust gases. The resulting efficiency was increased and the operation limits were broadened, compared to combustion engines that are typically used for catalyst aging. The primary modification that enabled this achievement was the recirculation of exhaust gas downstream from catalyst back to the burner. The burner allows the running simplified dynamic durability cycles, which are the standard bench cycle that is defined by the legislation as alternative aging procedure and the fuel shut-off simulation cycle ZDAKW. The hot gas test stand approach has been compared to the conventional engine test bench method.

Borderline Design of Crankshafts Based on Hybrid Simulation Technology

This paper introduces different modeling approaches of crankshafts, compares the refinement levels and discusses the difference between the results of the crankshaft durability calculation methodologies. A V6 crankshaft is considered for the comparison of the refinement levels depending on the deviation between the signals such as main bearing forces and deflection angle. Although a good correlation is observed between the results in low speed range, the deviation is evident through the mid to high speed ranges. The deviation amplitude differs depending on the signal being observed and model being used. An inline 4 crankshaft is considered for the comparison of the durability results. The analysis results show that the durability potential is underestimated with a classical crankshaft calculation approach which leads to a limitation of maximum speed of 5500 rpm.

Aspects of NVH Integration in Hybrid Vehicles

NVH refinement is an important aspect of the powertrain development and vehicle integration process. The depletion of fossil-based fuels and increase in price of gasoline have prompted most vehicle manufacturers to embrace propulsion technologies with varying degrees and types of hybridization. Many different hybrid vehicle systems are either on the market, or under development, even up to all-electric vehicles. Each hybrid vehicle configuration brings unique NVH challenges that result from a variety of sources. This paper begins with an introductory discussion of hybrid propulsion technologies and associated unique vehicle NVH challenges inherent in the operation of such hybrid vehicles. Following this, the paper outlines a two-dimensional landscape of typical customer vehicle maneuvers mapped against hybrid electric vehicle (HEV) operational modes.

Grammatical Evolution Based Tool for Predicting Multivariable Response Surface for Laser Lap Welding

The problem of predicting the quality of weld is critical to manufacturing. A great deal of data is collected under multiple conditions to predict the quality. The data generated at Daimler Chrysler has been used to develop a model based on grammatical evolution. Grammatical Evolution Technique is based on Genetic Algorithms and generates rules from the data which fit the data. This paper describes the development of a software tool that enables the user to choose input variables such as the metal types of top and bottom layers and their thickness, intensity and speed of laser beam, to generate a three dimensional map showing weld quality. A 3D weld quality surface can be generated in response to any of the two input variables picked from the set of defining input parameters. This tool will enable the user to pick the right set of input conditions to get an optimal weld quality. The tool is developed in Matlab with Graphical User Interface for the ease of operation.

Improving Low Frequency Torsional Vibrations NVH Performance through Analysis and Test

Low frequency torsional vibrations can be a significant source of objectionable vehicle vibrations and in-vehicle boom, especially with changes in engine operation required for improved fuel economy. These changes include lower torque converter lock-up speeds and cylinder deactivation. This paper has two objectives: 1) Examine the effect of increased torsional vibrations on vehicle NVH performance and ways to improve this performance early in the program using test and simulation techniques. The important design parameters affecting vehicle NVH performance will be identified, and the trade-offs required to produce an optimized design will be examined. Also, the relationship between torsional vibrations and mount excursions, will be examined. 2) Investigate the ability of simulation techniques to predict and improve torsional vibration NVH performance. Evaluate the accuracy of the analytical models by comparison to test results.

Design Issues in the Use of Elastomers in Automotive Tuned Mass Dampers

The concept of using tuned mass dampers and absorbers to address undesirable vibration responses in vehicles is not new. However, there are several design issues that cause the vibration control performance of real life tuned dampers to be significantly less than that predicted by simple 2-DOF theory. In this paper, the authors will review tuned damper design theory. Practical issues regarding the use of real life elastomers as spring elements are reviewed, including temperature sensitivity, material damping and nonlinearity. Various elastomers are compared for their effectiveness and applicability to the typical automotive environment. Rules of thumb for tuned damper design are discussed including locations for placement of dampers in automotive structures, tuning for temperature variations, determining the needed mass, and measurements and simulations that can greatly improve the success and timing for tuned damper design.

Experimental Modal Methodologies for Quantification of Body/Chassis Response to Brake Torque Variation

Brake torque variation is a source of objectionable NVH body/chassis response. Such input commonly results from brake disk thickness variation. The NVH dynamic characteristics of a vehicle can be assessed and quantified through experimental modal testing for determination of mode resonance frequency, damping property, and shape. Standard full vehicle modal testing typically utilizes a random input excitation into the vehicle frame or underbody structure. An alternative methodology was sought to quantify and predict body/chassis sensitivity to brake torque variation. This paper presents a review of experimental modal test methodologies investigated for the reproduction of vehicle response to brake torque variation in a static laboratory environment. Brake caliper adapter random and sine sweep excitation input as well as body sine sweep excitation in tandem with an intentionally locked brake will be detailed.

An Interactive Approach to the Design of an Acoustically Balanced Vehicle Sound Package

Each time a new vehicle is developed, engineers face the challenge to develop the ideal sound insulation package. The goal is to attenuate powertrain, wind and road/tire noise from entering the vehicle while complying with cost, weight and packaging constraints. The design process is greatly facilitated if the engineer has effective tools to rapidly quantify how various sound insulation components contribute to the overall NVH performance of the vehicle. This paper discusses how an interactive vehicle acoustical design tool can be developed that assists the designer in making rapid decisions as to how to balance the performance of the various sound package components. The acoustical design tool is unique for each vehicle, and must take into account design decisions such as type of powertrain, body style, and numerous other factors in order to correctly predict the performance of the total package.

Validation of Vehicle NVH Performance using Experimental Modal Testing and In-Vehicle Dynamic Measurements

NVH targets for future vehicles are often defined by utilizing a competitive benchmarking vehicle in conjunction with an existing production and/or reference vehicle. Mode management of full vehicle modes is one of the most effective and significant NVH strategies to achieve such targets. NVH dynamic characteristics of a full vehicle can be assessed and quantified through experimental modal testing for determination of global body mode resonance frequency, damping property, and mode shape. Major body modes identified from full vehicle modal testing are primarily dominated by the vehicle's body-in-white structure. Therefore, an estimate of BIW modes from full vehicle modes becomes essential, when only full vehicle modes from experimental modal testing exist. Establishing BIW targets for future vehicles confines the fundamental NVH behavior of the full vehicle.

Aspects of Powertrain Noise with Special Emphasis on Impulsive Noise

NVH refinement is an important aspect of the powertrain development process. Powertrain NVH refinement is influenced by overall sound levels as well as sound quality. The sound quality and hence the level of powertrain NVH refinement can be negatively affected by the presence of excessive impulsive noise. This paper describes a process used to develop an understanding of impulsive powertrain noise. The paper begins with an introductory discussion of various sources of impulsive noise in an automotive powertrain. Following this, the paper outlines a process for identifying the source of the impulsive powertrain noise using examples from case studies. The remainder of the paper focuses on certain examples of impulsive noise such as Diesel knocking noise, injector ticking, impulsive cranktrain noise, and gear rattle. For these examples, the development of key objective metrics, optimization measures, and improvement potential are examined.

Application of the Modal Compliance Technique to a Vehicle Body in White

This paper describes the application of the modal compliance method to a complex structure such as a vehicle body in white, and the extension of the method from normal modes to the complex modes of a complete vehicle. In addition to the usual bending and torsion calculations, the paper also describes the application of the method to less usual tests such as second torsion, match-boxing and breathing. We also show how the method can be used to investigate the distribution of compliance throughout the structure.

NVH Refinement of Diesel Powered Sedans with Special Emphasis on Diesel Clatter Noise and Powertrain Harshness

NVH refinement of passenger vehicles is crucial to customer acceptance of contemporary vehicles. This paper describes the vehicle NVH development process, with specific examples from a Diesel sedan application that was derived from gasoline engine-based vehicle architecture. Using an early prototype Diesel vehicle as a starting point, this paper examines the application of a Vehicle Interior Noise Simulation (VINS) technique in the development process. Accordingly, structureborne and airborne noise shares are analyzed in the time-domain under both steady-state and transient test conditions. The results are used to drive countermeasure development to address structureborne and airborne noise refinement. Examples are provided to highlight the refinement process for “Diesel knocking” under idle as well as transient test conditions. Specifically, the application of VINS to understanding the influence of high frequency dynamic stiffness of hydro-mounts on Diesel clatter noise is examined.

Design and Construction of a Four-Wheel Drive Noise and Vibration Chassis Dynamometer

As vehicle development cycles become more condensed, it is necessary to perform testing as expeditiously as possible. One way to accomplish this is to perform tests previously performed over the road in a controlled laboratory environment. The Noise and Vibration engineering consulting group, a division of Roush Industries, Inc. has recently commissioned a four-wheel drive chassis dynamometer located in a hemi-anechoic test cell in order to provide manufacturers and tier suppliers a faster alternative to over the road noise and vibration vehicle level testing. As a consulting company that supports a wide variety of vehicle development needs, many unique challenges had to be overcome throughout the design and construction process. This paper identifies these challenges and presents a methodology for designing and constructing a facility to meet the broad purpose of supporting the noise and vibration testing requirements of the automotive industry.

Multi-Disciplinary Aerodynamics Analysis for Vehicles: Application of External Flow Simulations to Aerodynamics, Aeroacoustics and Thermal Management of a Pickup Truck

During the design process for a vehicle, the CAD surface geometry becomes available at an early stage so that numerical assessment of aerodynamic performance may accompany the design of the vehicle's shape. Accurate prediction requires open grille models with detailed underhood and underbody geometry with a high level of detail on the upper body surface, such as moldings, trim and parting lines. These details are also needed for aeroacoustics simulations to compute wall-pressure fluctuations, and for thermal management simulations to compute underhood cooling, surface temperatures and heat exchanger effectiveness. This paper presents the results of a significant effort to capitalize on the investment required to build a detailed virtual model of a pickup truck in order to simultaneously assess performance factors for aerodynamics, aeroacoustics and thermal management.

Tailor-Welded Aluminum Blanks for Liftgate Inner

Tailor welded steel blanks have long been applied in stamping of automotive parts such as door inner, b-pillar, rail, sill inner and liftgate inner, etc. However, there are few known tailor welded aluminum blanks in production. Traditional laser welding equipment simply does not have the capability to weld aluminum since aluminum has much higher reflectivity than steel. Welding quality is another issue since aluminum is highly susceptible to pin holes and undercut which leads to deterioration in formability. In addition, high amount of springback for aluminum panels can result in dimension control problem during assembly. A tailor-welded aluminum blank can help reducing dimension variability by reducing the need for assembly. In this paper, application of friction stir and plasma arc welded blanks on a liftgate inner will be discussed.

This paper identifies the difference in powertrain cooling system content levels using a nominal and a +3 Standard deviation maximum temperature design approach. Variation simulation analysis tools are used along with a 1-D cooling system performance model to predict resulting temperature distribution for different combinations of input variable populations. The analysis will show differential in powertrain cooling system content, mass, and impact to fuel economy for a nominal vs. +3 sigma design approach.

Simulation Process to Investigate Suspension Sensitivity to Brake Judder

Brake judder, which is a low frequency excitation of the suspension and thus, the body structure during low-G braking, is mainly felt at the steering wheel and throughout the vehicle structure. Brake judder is a problem that costs manufacturers millions of dollars in warranty cost and undesirable trade offs. The magnitude of judder response depends not only on the brake torque variation, but also on the suspension design character-istics. This paper discusses the judder simulation process using ADAMS software to investigate the suspension design sensitivity to the first order brake judder performance. The paper recommends “tuning knobs” to suspension designers and vehicle development engineers to resolve issues in the design and development stages. Various suspension design varia-bles including geometry and compliances as well as brake related characteristics were investigated.
