The Auto-Generation of Calibration Guides from MATLAB® Simulink®

With the inception of model-based design and automatic code generation, many organizations are developing controls and diagnostics algorithms in model-based development tools to meet customer and regulatory requirements. Advances in model-based design have made it easier to generate C code from models and help software engineers streamline their workflow. Typically, after the software has been developed, the models are handed over to a calibration team responsible for calibrating the features to meet specified customer and regulatory requirements. However, once the models are handed over to the calibration team, the calibration engineers are unaware of how to calibrate the features because documentation is not available. Typically, model documentation trails behind the software process because it is created manually, most of this time is spent on formatting. As a result, lack of model documentation or up-to date documentation causes a lot of pain for OEM’s and Tier 1 suppliers.

A Closed-Loop Drive-train Model for HIL Test Bench

This paper presents a hardware-in-the-loop (HIL) test bench for the validation of production transmission controls software, with a focus on a closed-loop vehicle drive-train model incorporating a detailed automatic transmission plant dynamics model developed for certain applications. Specifically, this paper presents the closed-loop integration of a 6-speed automatic transmission model developed for our HIL transmission controller and algorithm test bench (Opal-RT TestDrive based). The model validation, integration and its application in an HIL test environment are described in details.

Improving Time-To-Collision Estimation by IMM Based Kalman Filter

In a CAS system, the distance and relative velocity between front and host vehicles are estimated to calculate time-to-collision (TTC). The distance estimates by different methods will certainly include noise which should be removed to ensure the accuracy of TTC calculations. Kalman filter is a good tool to filter such type of noise. Nevertheless, Kalman filter is a model based filter, which means a correct model is important to get the good filtering results. Usually, a vehicle is either moving with a constant velocity (CV) or constant acceleration (CA) maneuvers. This means the distance data between front and host vehicles can be described by either constant velocity or constant acceleration model. In this paper, first, CV and CA models are used to design two Kalman filters and an interacting multiple model (IMM) is used to dynamically combine the outputs from two filters.

Both Crash-Avoidance and Pre-Crash active safety technologies are being developed to help reduce the number of crashes and minimize the severity of crashes. The root basis in the development of new and improved active safety technologies always begins with gaining further knowledge about crash kinds and causes. The dynamics of crashes are quite complex. The evolving precursor crash situation initiated in the Crash-Avoidance time-period will vary from the imminent crash situation in the Pre-Crash time-period. As such, in order to develop the appropriate requirements for both crash-avoidance and pre-crash technologies, they must be analyzed from their respective crash data. A data-driven methodology process has been developed which partitions the field data with a perspective to crash-avoidance and pre-crash.

Diagnostics based on the Statistical Correlation of Sensors

The paper describes a new strategy for real-time sensor diagnostics that is based on the statistical correlation of various sensor signal pairs. During normal fault-free operation there is a certain correlation between the sensor signals which is lost in the event of a fault. The proposed algorithm quantifies the correlation between sensor signal pairs using real-time scalar metrics based on the Mahalanobis-distance concept. During normal operation all metrics follow a similar pattern, however in the event of a fault; metrics involving the faulty sensor would increase in proportion to the magnitude of the fault. Thus, by monitoring this pattern and using a suitable fault-signature table it is possible to isolate the faulty sensor in real-time. Preliminary simulation results suggest that the strategy can mitigate the false-alarms experienced by most model-based diagnostic algorithms due to an intrinsic ability to distinguish nonlinear vehicle behavior from actual sensor faults.

A Vehicle-to-Vehicle Communication Database for Infrastructureless Routing

Traffic engineers use time-of-day travel time databases to characterize normal travel times on roads. This information is used by traffic management centers together with information from sensors in the highway to identify problems and to make alternate route recommendations. In this paper, the travel time database concept is extended to a vehicle-to-vehicle communications network for traffic and safety information, wherein the travel time database is generated and stored by vehicles in the network, and used by the vehicles to identify abnormal traffic conditions. This infrastructure-free approach is attractive due to the potential to eliminate highway sensor and sensor maintenance costs, which are major factors that limit the growth of traffic information beyond major roadways in urban regions. Initial work indicates that database storage requirements in the vehicle should be manageable.

Fluid Dynamic Study of Hollow Cone Sprays

An analytical study of spray from an outwardly opening pressure swirl injector has been presented in this paper. A number of model injectors with varying design configurations have been used in this study. The outwardly opening injection process has been modeled using a modified spray breakup model presented in an earlier study. It has been observed that simulation results from the study clearly capture the mechanism by which an outwardly opening conical spray interacts with the downstream flow field. Velocity field near the tip of the injector shows that the conical streams emanating from an outwardly opening injector have the tendency to entrap air into the flow stream which is responsible for finer spray. A deviation from the optimum set of physical parameters showed a high propensity to produce large spray droplets. This study also emphasizes the importance of computational fluid dynamics (CFD) as an engineering tool to understand the complex physical processes.

A 6-Speed Automatic Transmission Plant Dynamics Model for HIL Test Bench

During the production controller and software development process, one critical step is the controller and software verification. There are various ways to perform this verification. One of the commonly used methods is to utilize an HIL (hardware-in-the-loop) test bench to emulate powertrain hardware for development and validation of powertrain controllers and software. A key piece of an HIL bench is the plant dynamics model used to emulate the external environment of a modern controller, such as engine (ECM), transmission (TCM) or powertrain controller (PCM), so that the algorithms and their software implementation can be exercised to confirm the desired results. This paper presents a 6-speed automatic transmission plant dynamics model development for hardware-in-the-loop (HIL) test bench for the validation of production transmission controls software. The modeling method, model validation, and application in an HIL test environment are described in details.

A Mean-Value Model for Estimating Exhaust Manifold Pressure in Production Engine Applications

A key quantity for use in engine control is the exhaust manifold pressure. For production applications it is an important component in the calculation of the engine volumetric efficiency, as well as EGR flow and residual fraction. For cost reasons, however, it is preferable to not have to measure the exhaust manifold pressure for production applications. For that reason, it is advantageous to develop a model for estimating the exhaust manifold pressure in production application software that is small, accurate, and simple to calibrate. In this paper, a mean-value model for calculating the exhaust manifold pressure is derived from the compressible flow equation, treating the exhaust system as a fixed-geometry restriction between the exhaust manifold and the outlet of the tailpipe. Validation data from production applications is presented.

A Hardware-in-the-loop Test Bench for Production Transmission Controls Software Quality Validation

Production software validation is critical during software development, allowing potential quality issues that could occur in the field to be minimized. By developing automated and repeatable software test methods, test cases can be created to validate targeted areas of the control software for confirmation of the expected results from software release to release. This is especially important when algorithm/software development timing is aggressive and the management of development activities in a global work environment requires high quality, and timely test results. This paper presents a hardware-in-the-loop (HIL) test bench for the validation of production transmission controls software. The powertrain model used within the HIL consists of an engine model and a detailed automatic transmission dynamics model. The model runs in an OPAL-RT TestDrive based HIL system.

Non-Intrusive Engine Speed Sensor

In the field of vehicle diagnostics accurate instantaneous engine speed information enables the detection and diagnosis of many engine problems, even subtle ones. Currently, there is a limited choice in the ways of obtaining such information. For example, it is known that one can tap into the crank sensor wiring, or use a separate, intrusive method, such as mounting a sensor in the bell housing to sense the rotation of the ring gear. However, the shortcomings of these approaches are locating and gaining access to the crank sensor connector, the location of which varies from vehicle to vehicle. Thus, authors proposed a novel, robust and manufacturing friendly speed sensor. The concept is based on the Villari effect. The sensor, which is attached to the front end of the engine crankshaft, consists of a coil of magnetostrictive wire supplied with AC current. During engine rotation the magnetostrictive wire become stressed due to centrifugal force.

A Statistical Approach for Real-Time Prognosis of Safety-Critical Vehicle Systems

The paper describes the development of a vehicle stability indicator based on the correlation between various current vehicle chassis sensors such as hand wheel angle, yaw rate and lateral acceleration. In general, there is a correlation between various pairs of sensor signals when the vehicle operation is linear and stable and a lack of correlation when the vehicle is becoming unstable or operating in a nonlinear region. The paper outlines one potential embodiment of the technology that makes use of the Mahalanobis distance metric to assess the degree of correlation among the sensor signals. With this approach a single scalar metric provides an accurate indication of vehicle stability.

Control of Brake- and Steer-by-Wire Systems During Brake Actuator Failure

In this paper a method of mitigating the consequences of potential brake actuator failure in vehicles with brake-by-wire (BBW) and possibly with steer-by-wire (SBW) systems is described. The proposed control algorithm is based on rules derived from general principles of vehicle dynamics. When a failure of one actuator is detected, the algorithm redistributes the braking forces among the remaining actuators in such a way that the desired deceleration of vehicle is followed as closely as possible, while the magnitude and the rate of change of the yaw moment caused by asymmetric braking are properly managed. When vehicle is equipped with BBW system only, or when the desired deceleration can be obtained by redistributing of braking forces, without generating an undesired yaw moment, no steering correction is used. Otherwise, a combination of brake force redistribution and steering correction (to counter the yaw moment generated by non-symmetric braking) is applied.

The Potential of Switched Reluctance Motor Technology for Electro-Mechanical Brake Applications

Electro-mechanical brakes (EMBs) are emerging as a new approach to enhance brake system features as well as braking performance. This paper takes a fresh look at the switched reluctance (SR) drive as a possible prime mover technology for EMB applications. The switched reluctance motor has attractive potential, in view of its robustness, dynamic bandwidth and fault tolerance. An overall assessment of the approach is made based on bench performance of a prototype EMB caliper with an SR drive executing typical braking patterns. It is shown that the SR motor can provide the required overall brake actuator performance. Various implementation options are examined to lower cost, with particular focus on electronic design, control algorithms and motor position sensing.

Sensitivity of Contact Electronic Throttle Control Sensor to Control System Variation

The purpose of this paper is to improve the understanding of the advantages of a non-contact electronic throttle control (ETC) air control valve position sensor over the potentiometer technology of contacting position sensors. The non-contact position sensing offers the industry an opportunity to take advantage of an improved ability to assess reliability of the product and utilize accelerated testing techniques with improved robustness to control system perturbations. Specifically; eliminating the contact wear failure mechanism reduces the complexity, and duration of ETC air control valve life testing and increases the robustness of the ETC system to noise factors from the control system variation.

The Effectiveness of Oxygen in Preventing Embrittlement in Air Bag Inflators Containing Gaseous Hydrogen

This study examines the effectiveness of gaseous oxygen at preventing embrittlement in steel associated with exposure to gaseous hydrogen under static loading conditions. Notched C-ring samples machined from 4340 steel and heat treated to HRC 51-53 were used to test the neutrality of an oxygen-hydrogen gas mixture similar to that which may be used as a generant in an air bag inflator. The 29 percent oxygen to hydrogen gas ratio of the gas mixture was found to be sufficient to protect the steel from hydrogen embrittlement under static loading conditions. This would indicate that any steel with a hardness of HRC 51 or lower would be safe to use in gas-based air bag inflators containing a oxygen to hydrogen gas ratio of 29 percent or higher.

Development of a Robust Injector Design for Superior Deposit Resistance

A comprehensive investigation into why gasoline fuel injectors fail in the field due to deposit formation has led to the development of a robust fuel injector design. Analysis of field failures provided critical clues as to why fuel injectors form deposits. The development of a repeatable test and a repeatable deposit forming fuel allowed the confirmation of these clues and the testing of design improvements. This combination of test cycle and fuel allowed for a reduced test time while providing sufficient sensitivity to differentiate between injector design improvements. Confirmation of design improvements was completed on a stationary vehicle using both commercially available gasoline and a formulated deposit forming fuel.

Experimental Evaluation of R134a Emission with Various Hose Constructions

The focus of this paper is to understand, from experimental data, the R134a refrigerant emission rates of various hose materials due to permeation. This paper focuses on four main points for hose assembly emission of R134a: (1) characteristics of hose permeation in response to the effect of oil in R134a and the characteristics of hose permeation of vapor vs. liquid refrigerant; (2) conditioning of the hose material over time to reach steady state R134a emission; (3) the relative contribution of hose permeation and coupling emission to the overall hose assembly refrigerant emission; (4) transient emission rates due to transient temperature and pressure conditions. Studies include hoses with different materials and constructions resulting in various levels of R134a permeation.

Hill Hold Moding

A typical problem that is encountered by drivers of vehicles with manual transmissions is rollback on an incline. This occurs when the driver is trying to coordinate the release of the brake pedal with the release of the clutch pedal and application of the accelerator all at the same time. If not done in harmony, the vehicle will roll down the incline. While the Hill Hold function is a highly desirable feature in manual transmission vehicles, it also enhances the driving experience in automatic transmission vehicles equipped with hybrid powertrains. The Hill Hold feature supports the Stop and Go performance associated with a hybrid powertrain by holding the vehicle on an incline and preventing undesired motion. The objective of this paper is to describe the implementation of the Hill Hold feature using an electric and / or a hydraulic brake control system. The paper describes the moding states in implementing the Hill Hold function at various levels of design complexity.

Development Of A Slush Molded TPO Instrument Panel Skin

Slush molding is a unique processing operation that was developed originally for polyvinyl chloride (PVC) based materials. It has been utilized to produce a variety of automotive interior products, including instrument panel skins, where relatively intricate designs are required. PVC becomes brittle upon aging, while thermoplastic polyolefin (TPO) doesn’t lose its ductility upon aging. TPOs have made significant inroads into interior applications in the form of thermoformed extruded sheet. However, when multiple grains, geometric (technical) grains, deep profile lettering, and logos are needed, slush molding is the preferred process. Currently, there is an increased demand for non-PVC slush moldable materials, such as TPO, that can meet these demanding aggressive styling requirements. The semi-crystalline nature of TPO compositions renders them more difficult to process than PVC in slush molding.
