Failure Prediction & Mitigation of Electronic Component in Automotive Controller during Transient Dynamic Event

Today’s automobiles include more electronics features and functions than at any time in history. From engine controller to crash sensing and passenger protection, all the way to automated driving, a complex network of electronic sensors and controls is being integrated into most of the vehicles. While many of these are necessary for increased comfort, convenience and safety, they must also be designed for the stringent quality requirements compared to standard consumer electronics. The business driven need for miniaturization with increased functionality but at reduced cost necessitates use of high density interconnection with advanced electronics components like Ball Grid Array (BGA) instead of many chip scale packages, which are potentially susceptible to failure while handling and shipping of the components. With the reduced mass of the component, accidental drop from the hand level would experience higher impact loading on the component to create significant damage.

Fast and Efficient Detection of Shading of the Objects

The human thermal comfort, which has been a subject of extensive research, is a principal objective of the automotive climate control system. Applying the results of research studies to the practical problems require quantitative information of the thermal environment in the passenger compartment of a vehicle. The exposure to solar radiation is known to alter the thermal environment in the passenger compartment. A photovoltaic-cell based sensor is commonly used in the automotive climate control system to measure the solar radiation exposure of the passenger compartment of a vehicle. The erroneous information from a sensor however can cause thermal discomfort to the occupants. The erroneous measurement can be due to physical or environmental parameters. Shading of a solar sensor due to the opaque vehicle body elements is one such environmental parameter that is known to give incorrect measurement.

Power Dense and Robust Traction Power Inverter for the Second-Generation Chevrolet Volt Extended-Range EV

The Chevrolet Volt is an electric vehicle with extended-range that is capable of operation on battery power alone, and on engine power after depletion of the battery charge. First generation Chevrolet Volts were driven over half a billion miles in North America from October 2013 through September 2014, 74% of which were all-electric [1, 12]. For 2016, GM has developed the second-generation of the Volt vehicle and “Voltec” propulsion system. By significantly re-engineering the traction power inverter module (TPIM) for the second-generation Chevrolet Volt extended-range electric vehicle (EREV), we were able to meet all performance targets while maintaining extremely high reliability and environmental robustness. The power switch was re-designed to achieve efficiency targets and meet thermal challenges. A novel cooling approach enables high power density while maintaining a very high overall conversion efficiency.

Lean Model-Based Development: Practical Approach

Development pace of new embedded projects often requires usage of model-based design process (MBD). More individuals start using MBD without previous experience with tools and new processes. Matlab/Simulink/Stateflow is a common tool that is used in control applications in automotive and airspace industries. Because of its complexity, the tool has a steep learning curve. Therefore, it is vitally important to set the MBD environment that allows persons to develop real-life projects even without a deep knowledge of the tool. The quality of the product should not be compromised and the development time should not be extended due to the initial lack of knowledge of the tool by the developers. The shifting to MBD leads to changes of roles and responsibilities of algorithm designers and software implementers. This shift is due to ability of creating of efficient production code by code generators.

Full Hybrid Electrical Vehicle Battery Pack System Design, CFD Simulation and Testing

CFD analysis was performed using the FLUENT software to design the thermal system for a hybrid vehicle battery pack. The battery pack contained multiple modular battery elements, called bricks, and the inlet and outlet bus bars that electrically connected the bricks into a series string. The simulated thermal system was comprised of the vehicle cabin, seat cavity, inlet plenum, battery pack, a downstream centrifugal fan, and the vehicle trunk. The fan was modeled using a multiple reference frame approach. A full system analysis was done for airflow and thermal performance optimization to ensure the most uniform cell temperatures under all operating conditions. The mesh for the full system was about 13 million cells run on a 6-node HP cluster. A baseline design was first analyzed for fluid-thermal performance. Subsequently, multiple design iterations were run to create uniform airflow among all the individual bricks while minimizing parasitic pressure drop.

Safety Analysis of Software-intensive Motion Control Systems

The auto industry has had decades of experience with designing safe vehicles. The introduction of highly integrated features brings new challenges that require innovative adaptations of existing safety methodologies and perhaps even some completely new concepts. In this paper, we describe some of the new challenges that will be faced by all OEMs and suppliers. We also describe a set of generic top-level potential hazards that can be used as a starting point for the Preliminary Hazard Analysis (PHA) of a vehicle software-intensive motion control system. Based on our experience with the safety analysis of a system of this kind, we describe some general categories of hazard causes that are considered for software-intensive systems and can be used systematically in developing the PHA.

Data-Driven Driving Skill Characterization: Algorithm Comparison and Decision Fusion

By adapting vehicle control systems to the skill level of the driver, the overall vehicle active safety provided to the driver can be further enhanced for the existing active vehicle controls, such as ABS, Traction Control, Vehicle Stability Enhancement Systems. As a follow-up to the feasibility study in [1], this paper provides some recent results on data-driven driving skill characterization. In particular, the paper presents an enhancement of discriminant features, the comparison of three different learning algorithms for recognizer design, and the performance enhancement with decision fusion. The paper concludes with the discussions of the experimental results and some of the future work.

Application of Model-Based Design Techniques for the Control Development and Optimization of a Hybrid-Electric Vehicle

Model-based design is a collection of practices in which a system model is at the center of the development process, from requirements definition and system design to implementation and testing. This approach provides a number of benefits such as reducing development time and cost, improving product quality, and generating a more reliable final product through the use of computer models for system verification and testing. Model-based design is particularly useful in automotive control applications where ease of calibration and reliability are critical parameters. A novel application of the model-based design approach is demonstrated by The Ohio State University (OSU) student team as part of the Challenge X advanced vehicle development competition. In 2008, the team participated in the final year of the competition with a highly refined hybrid-electric vehicle (HEV) that uses a through-the-road parallel architecture.

Simulation and Test Results for Several Variable-Valve-Actuation Mechanisms

We start our study with a survey of existing variable valve actuation (VVA) devices. We then describe our work, taken place over a time period from 2001 to 2007, on several VVA concepts. All of our projects described include pre-design modeling and simulation. Also, for each one of the proposed designs, a bench-top motorized test fixture was built and ran for proof of concept. Our projects represent a mixture of exploratory research and production-related development work. They can be classified in four broad categories: discrete-step systems; mechanical continuously-variable systems; active stationary-hydraulic lash adjusters; cam-driven hydraulic-lost-motion mechanism. These devices differ in their complexity and versatility but offer a spectrum of design solutions applicable to a range of products. Specific attributes of these different approaches are analyzed and discussed, and some test results are presented.

Using a Co-simulation Framework to Enable Software-in-the-Loop Powertrain System Development

The Advanced Engineering (AE) group within General Motors Powertrain (GMPT) develops next generation engines and transmissions for automotive and marine products. As a research organization, AE needs to prototype design ideas quickly and inexpensively. To this end, AE has embraced model-based development techniques and is currently investigating the benefits of software in-the-loop (SIL) testing. The underlying obstacle faced in developing a practical SIL system lays in the ability to integrate a plant model with sufficient fidelity together with target application software. ChiasTek worked with AE utilizing their CosiMate tool chain to eliminate these barriers and delivered a flexible SIL system simulation solution.

Multi-Disciplinary Robust Optimization for Performances of Noise & Vibration and Impact Hardness & Memory Shake

This paper demonstrates the benefit of using simulation and robust optimization for the problem of balancing vehicle noise, vibration, and ride performance over road impacts. The psychophysics associated with perception of vehicle performance on an impact is complex because the occupants encounter both tactile and audible stimuli. Tactile impact vibration has multiple dimensions, such as impact hardness and memory shake. Audible impact sound also affects occupant perception of the vehicle quality. This paper uses multiple approaches to produce the similar, robust, optimized tuning strategies for impact performance. A Design for Six Sigma (DFSS) project was established to help identify a balanced, optimized solution. The CAE simulations were combined with software tools such as iSIGHT and internally developed Kriging software to identify response surfaces and find optimal tuning.

Axiomatic Design for a Total Robust Development Process

In this article, the authors illustrate the benefits of axiomatic design (AD) for robust optimization and how to integrate axiomatic design into a total robust design process. Similar to traditional robust design, the purpose of axiomatic design is to improve the probability of a design in meeting its functional targets at early concept generation stage. However, axiomatic design is not a standalone method or tool and it needs to be integrated with other tools to be effective in a total robust development process. A total robust development process includes: system design, parameter design, tolerance design, and tolerance specifications [1]. The authors developed a step-by-step procedure for axiomatic design practices in industrial applications for consistent and efficient deliverables. The authors also integrated axiomatic design with the CAD/CAE/statistical/visualization tools and methods to enhance the efficiency of a total robust development process.

Prediction of Brake System Performance during Race Track/High Energy Driving Conditions with Integrated Vehicle Dynamics and Neural-Network Subsystem Models

In racetrack conditions, brake systems are subjected to extreme energy loads and energy load distributions. This can lead to very high friction surface temperatures, especially on the brake corner that operates, for a given track, with the most available traction and the highest energy loading. Individual brake corners can be stressed to the point of extreme fade and lining wear, and the resultant degradation in brake corner performance can affect the performance of the entire brake system, causing significant changes in pedal feel, brake balance, and brake lining life. It is therefore important in high performance brake system design to ensure favorable operating conditions for the selected brake corner components under the full range of conditions that the intended vehicle application will place them under. To address this task in an early design stage, it is helpful to use brake system modeling tools to analyze system performance.

Closed Loop Pressure Control System Development for an Automatic Transmission

This paper presents the development of a transmission closed loop pressure control system. The objective of this system is to improve transmission pressure control accuracy by employing closed-loop technology. The control system design includes both feed forward and feedback control. The feed forward control algorithm continuously learns solenoid P-I characteristics. The closed loop feedback control has a conventional PID control with multi-level gain selections for each control channel, as well as different operating points. To further improve the system performance, Robust Optimization is carried out to determine the optimal set of control parameters and controller hardware design factors. The optimized design is verified via an L18 experiment on spin dynamometer. The design is also tested on vehicle.

Nomadic Device Connectivity Using the AMI-C HMI Architecture

Nomadic mobile consumer electronic (CE) devices are growing in functionality and popularity. Some of these devices, such as navigation systems, are being used in vehicles as a lower cost alternative to integrated vehicle options. Other devices, such as MP-3 players, are becoming the preferred source of music on the go. Wireless nomadic devices are now capable of accessing E-mail and other Internet-based functions. Automakers are beginning to recognize the importance of integrating support for such devices to facilitate their use in vehicles. A key element of this integration is the ability of the vehicle HMI to support both the operation of nomadic devices as well as the display of content from such devices. This paper presents an example of how a nomadic device can be properly integrated with the vehicle HMI using the AMI-C HMI architecture. In particular, a commercial nomadic device was used to stream MP3 content to a vehicle radio using an 802.11 wireless connection.

Overview and Use of SAE J2735 Message Sets for Commercial Vehicles

The FCC allocated the 5.9 GHz spectrum to enhance the safety and productivity of the nations transportation system. Dedicated Short Range Communication (DSRC) is a medium range wireless communication protocol that supports vehicle-to-vehicle, vehicle-to-roadside, and roadside-to-vehicle communication. It enables both public safety and licensed private transactions. DSRC contrasts cellular and Wi-Fi by providing fast acquisition, low latency communication in a relatively close communication range. IEEE is developing the Wireless Access in Vehicular Environment (WAVE) communication standards to provide the groundwork for DSRC and enable seamless, interoperable services. The WAVE architecture includes IEEE P1609.1 (Application layer), IEEE P1609.2 (Security layer), IEEE P1609.3 (Network layer), IEEE P1609.4 (Upper MAC Layer), and IEEE 802.11p (Lower MAC and Physical layers).

Gasoline Fuel Injector Spray Measurement and Characterization - A New SAE J2715 Recommended Practice

With increasingly stringent emissions regulations and concurrent requirements for enhanced engine thermal efficiency, a comprehensive characterization of the automotive gasoline fuel spray has become essential. The acquisition of accurate and repeatable spray data is even more critical when a combustion strategy such as gasoline direct injection is to be utilized. Without industry-wide standardization of testing procedures, large variablilities have been experienced in attempts to verify the claimed spray performance values for the Sauter mean diameter, Dv90, tip penetration and cone angle of many types of fuel sprays. A new SAE Recommended Practice document, J2715, has been developed by the SAE Gasoline Fuel Injection Standards Committee (GFISC) and is now available for the measurement and characterization of the fuel sprays from both gasoline direct injection and port fuel injection injectors.

The Electrification of the Automobile: From Conventional Hybrid, to Plug-in Hybrids, to Extended-Range Electric Vehicles

A key element of General Motors' Advanced Propulsion Technology Strategy is the electrification of the automobile. The objectives of this strategy are reduced fuel consumption, reduced emissions and increased energy security/diversification. The introduction of hybrid vehicles was one of the first steps as a result of this strategy. To determine future opportunities and direction, an extensive study was completed to better understand the ability of Plug-in Hybrid Electric Vehicles (PHEV) and Extended-Range Electric Vehicles (E-REV) to address societal challenges. The study evaluated real world representative driving datasets to understand actual vehicle usage. Vehicle simulations were conducted to evaluate the merits of PHEV and E-REV configurations. As derivatives of conventional full hybrids, PHEVs have the potential to deliver a significant reduction in petroleum usage.

A Symmetry Search and Filtering Algorithm for Vision Based Pedestrian Detection System

In this paper we present a fast symmetry search and filtering algorithm for monocular vision based pedestrian candidate detection application. First the ROI of symmetry search is focused on the pedestrian leg region, where the background is relatively simple ground plane. Afterward, the search region is divided into 2 × 4 sub blocks and symmetry density and distribution of each sub block is calculated. Finally, by comparing the symmetry density and distribution of the sub blocks, the correct symmetry axis of the pedestrian candidate is search and also some no-pedestrian candidates are filtered out. The results shown in this method are fast, cost effective and well suited for real-time vision applications.

Centroid Estimation of Leading Target Vehicle Based on Decision Trees

Automotive radar application is a focus in active traffic safety research activities. And accurate lateral position estimation from the leading target vehicle through radar is of great interest. This paper presents a method based on the regression tree, which estimates the rear centroid of leading target vehicle with a long range FLR (Forward Looking Radar) of limited resolution with multiple radar detections distributed on the target vehicle. Hours of radar log data together with reference value of leading vehicle's lateral offset are utilized both as training data and test data as well. A ten-fold cross validation is applied to evaluate the performance of the generated regression trees together with fused decision forest for each percentage of the training data.
