Control of Diesel Engine Exhaust Gas Recirculation System Deposits with Fuel Additives

Exhaust Gas Recirculation (EGR) is employed in diesel engines to reduce engine-out NOx emissions. Despite the concerted design efforts of manufacturers, high-pressure Exhaust Gas Recirculation (HP-EGR) systems can be susceptible to fouling as the particulate matter, hydrocarbons and other entrained species deposit from the exhaust gas flow as it cools on its passage through the EGR system. Such deposits can lead to a number of problems including deterioration of emissions, fuel efficiency, performance and drivability, as well as breakdowns. The development of an engine test method to enable the study of the impact of fuel on deposits in the HP-EGR system was reported in 2020. In the test, a 4-cylinder light-duty diesel engine of 1.6L displacement runs at conditions conducive to EGR deposit formation over 24 hours and the impact of fuels on deposit formation is determined through weighing of the EGR system components before and after the test.

Multi-Vehicle Evaluation of Gasoline Additive Packages: A Fourth Generation Protocol for the Assessment of Intake System Deposit Removal

Building on two decades of expertise, a fourth generation fleet test protocol is presented for assessing the response of engine performance to gasoline additive treatment. In this case, the ability of additives to remove pre-existing deposit from the intake systems of port fuel injected vehicles has been examined. The protocol is capable of identifying real benefits under realistic market conditions, isolating fuel performance from other effects thereby allowing a direct comparison between different fuels. It is cost efficient and robust to unplanned incidents. The new protocol has been applied to the development of a candidate fuel additive package for the North American market. A vehicle fleet of 5 quadruplets (5 sets of 4 matched vehicles, each set of a different model) was tested twice, assessing the intake valve clean-up performance of 3 test fuels relative to a control fuel.

Vehicle rollover is a rare event on roads, compared to other types of crashes. According to National Highway Traffic Safety Agency, USA (NHTSA), rollovers account for only 3% of crashes in a year [1]. However, one third of the fatalities occur during a rollover and the numbers of such fatalities exceed over 10,000 per annum. The fatality and the injury rate makes rollover crash an important issue in vehicle safety. As part of reducing risk of death and serious injury from rollover crashes, a proposal has been made to upgrade FMVSS No. 216, Roof Crush Resistance [2]. This upgraded regulation mandates the increase in peak load carrying capacity of the vehicle structure from 1.5 times vehicle weight to 2.5 times vehicle weight. As such, the manufacturers are required to comply to this norm even with their existing vehicles. This necessitates a change in structural design of the vehicle to be able to withstand the additional load bearing capacity.

Validation Method for Diesel Particulate Filter Durability

The diesel particulate filter (DPF) is a critical aftertreatment device for control of particulate matter (PM) emissions from a diesel engine. DPF survivability is challenged by several key factors such as: excessive thermal stress due to DPF runaway regenerations (or uncontrolled regeneration) may cause DPF substrate and washcoat failure. Catalyst poisoning elements from the diesel fuel and engine oil may cause performance degradation of the catalyzed DPF. Harsh vibration from the powertrain, as well as from the road surface, may lead to mechanical failure of the substrate and/or the matting material. Evaluations of these important validation parameters were performed.

Durability Performance of Advanced Ceramic Material DPFs

Dow Automotive has developed an ACM DPF substrate, characterized with light-weight, low pressure-drop, rapid regeneration, and excellent chemical resistance at high temperature. An uncatalyzed DPF was tested on a 2.0L common-rail diesel engine for over 100 soot loading and regeneration cycles, which included a combination of controlled regenerations, uncontrolled regenerations and incomplete regenerations. The DPF demonstrated high filtration efficiency and physical integrity throughout the entire test. The ACM DPF has also demonstrated excellent catalyst coating capability and performance. An ACM DPF with a total volume of three-liter and coated with the same catalyst formulation as the original catalyzed DPF, was used to replace the OEM four-liter catalyzed SiC DPF on a 2005 model-year 1.9L European diesel passenger car. It was demonstrated that the ACM DPF has lower pressure drop and faster regeneration than that of the OEM DPF.

Optimizing the Advanced Ceramic Material for Diesel Particulate Filter Applications

This paper describes the application of pore-scale filtration simulations to the advanced ceramic material (ACM) developed for use in advanced diesel particulate filters. The application required the generation of a three-dimensional substrate geometry to provide the boundary conditions for the flow model. An innovative stochastic modeling technique was applied matching chord length distribution and the porosity profile of the material. Additional experimental validation was provided by the single-channel experimental apparatus. Results show that the stochastic reconstruction techniques provide flexibility and appropriate accuracy for the modeling efforts. Early investigation efforts imply that needle length may provide a mechanism for adjusting performance of the ACM for diesel particulate filter (DPF) applications. New techniques have been developed to visualize soot deposition in both traditional and new DPF substrate materials.

Properties and Performance of Diesel Particulate Filters of an Advanced Ceramic Material

A new advanced ceramic material (ACM) has been developed and examined for diesel emission control systems, especially for diesel particulate filter (DPF) applications. Lab tests have shown that ACM possesses suitable mechanical and chemical properties for a durable DPF. Engine dynamometer tests have shown that a DPF made from ACM possesses high performance in the key application requirements of high filtration efficiency, low filtration back pressure, fast regeneration, and suitability for catalyst coating applications. The experimental results from this investigation demonstrate that a DPF made from ACM can be used for advanced diesel PM emission control systems, including potential four-way diesel catalytic converter systems.

High Performance Damping by a New Generation of Spray-On Coatings

Car manufacturers continue to strive to find creative routes to differentiate their vehicles while continuing to reduce cost. Acoustic comfort derived from high performance sprayable dampener systems is one important option for OEM's to differentiate their models. But there is a significant conflict between high performance, low cost and vehicle weight reduction. This paper describes an innovative vibration dampening material resin. It is a one part, reactive, solvent free, sprayable, epoxy based technology using a unique polymer resin with reduced safety labeling requirements. Good corrosion protection and oil absorption characteristics allow this resin to be applied in either the body or paint shop facilities. Benchmarking against the existing dampener type in the areas of damping performance, process costs, ease of application and environment/health aspects shows that this new generation of epoxy damper is superior to other current damper coatings.

European car manufacturers and suppliers are currently stepping up the effort to develop solutions to meet pedestrian safety requirements, which will come into effect, starting in 2005. Numerous concepts, both active and passive, are being investigated to fulfil the pedestrian safety specifications, in addition to the many other limitations imposed on the front end of the car. All of them deal with the topic of energy absorption. Here, an approach to achieving a passive solution will be presented, describing the development of the ‘Virtual Stiffness Profile’ (VSP) to help identify the optimum balance of engineering and styling to meet the requirements. In this paper, specific emphasis is placed on the lower leg impact.

Evolution of Structural Instrument Panels

In structural Instrument Panels the conventionally used cross car beam is eliminated by using the plastic structure as a load carrying construction. Due to the continuous search for lowering costs and weight in the development of new cars, the concept has been applied a number of times. Many articles have been published since on this subject, describing the design concepts, engineering development and types of plastic material applied. In general, the structural instrument panel assemblies show to have substantially lower cost and weight compared with conventional cross car beam based instrument panel structures while all of performance requirements are met. Also, improved packaging space, reduction in assembly time and improved recyclability are seen as major advantages. The use of state of the art Computer-Aided Engineering (CAE) has proved to reduce development time and costs.

Automotive manufacturers are driving for improvement, creativity and innovation in vehicle systems in order to differentiate products in the global market. Progress in fuel efficiency, occupant safety, comfort, recyclable friendly pre-assembled modular systems, and novel manufacturing methods is difficult to achieve if no major departure from the traditional design, engineering, material mix, and assembly approaches is considered. More importantly, these benefits will not materialize unless the relationship between automotive manufacturers and suppliers changes, allowing suppliers to take a more active role in the vehicle development process. The present paper explores achievements made towards the development of new, innovative technologies to address simplification and overall performance improvements using non-traditional materials.
