Engine Stall Recovery and Restart Procedure for Hybrid Electric Vehicles

Engine stall, a noteworthy occurrence in traditional vehicles, poses challenges due to the inability to disconnect the engine from the driveline. Consequently, in such scenarios, the vehicle experiences a loss of propulsion, necessitating the driver to pull over. The severity of propulsion loss events is underscored by regulatory bodies like the National Highway Traffic Safety Administration (NHTSA), potentially leading to costly recalls for Automotive Manufacturers. Therefore, proactive measures to avert Loss of Propulsion (LoP) events, including the exploration of remedial actions, are strongly encouraged during powertrain controls design. In contrast, hybrid electric vehicles offer a unique advantage. Given the ability to connect or disconnect the engine from the driveline in hybrid or electric-only modes, an engine stall in hybrid mode need not result in a complete loss of propulsion.

EURO-NCAP MPDB Compatibility Impact Model Assessment Using a Virtual Barrier Deformation Tracker

Euro NCAP committee has created the Mobile Progressive Deformable Barrier (MPDB) “Compatibility” test that could change the way we design the vehicle front structure for impact [4]. To assist the crashworthy design development activity for this new mode of impact test, CAE barrier models [2] have been developed and used by vehicle safety CAE engineers. These impact models are designed to generate the barrier deformation data essential for evaluation of the scores of the two rating parameters of “Standard Deviation”, “Bottom-Out” for the MPDB impact event. In test, a physical 3-D scanner measures the barrier deformation depth and draws contour plot necessary for determining above two rating parameters. For model results assessment, a virtual scanner, which can emulate the measurement accuracy of the physical scanner is required.

Parametric Design Study of McPherson Strut to Stabilizer Bar Link Bracket Weld Fatigue Using Design for Six Sigma and Taguchi Approach

Vehicle suspension parts are subjected to variable road loads, manufacturing process variation and high installation loads in assembly process. Seam welding can be considered as such process to connect more components and parts. Typical in a Mc Pherson suspension system stabilizer bar link is connected to the strut assembly through ball stud and clamped to a bracket welded to the outer strut tube. Cracks have been observed in the stabilizer bar link bracket welds of vehicles in the field, effecting the functionality of the suspension system. During preliminary phase of product development CAE assessment of the seam weld is carried out against road load data, if the design does not meet the targets enabler studies are carried out in an iterative approach. Various design variables (control factors) can be considered to carry out the iterations.

Novel Methodology to Compute Halfshaft Joint Forces and Virtually Simulate Powertrain Wiggle

Vibrations affect vehicle occupants and should be prevented early in design process. Powertrain (PT) wiggle is one of the well-known issues. It is the 3rd order lateral vibration, forced by half shaft inner LH/RH plunging tripod joints [1,2]. Lateral PT resonance (7-15Hz) occurs at certain vehicle speed during acceleration and may excite lateral, pitch and roll PT modes. Typically, PT wiggle occurs in speed range of 5-25kph. Vibration is noticeable on driver and passenger seats mostly in lateral direction. The inner half shaft joints are the major source of vibration. Unfortunately, existing MBD tools like Adams [3] are missing detailed tripod joint representation because of complex mechanical interactions inside the joint. At least three sliding contacts between tripod rollers and joint housing, lubricant inside the can and combination of rotation and plunging make the modeling too complicated.

A Fresh Perspective on Hypoid Duty Cycle Severity

A new method is demonstrated for rating the “severity” of a hypoid gear set duty cycle (revolutions at torque) using the intercept of T-N curve to support gearset selection and sizing decision across vehicle programs. Historically, it has been customary to compute a cumulative damage (using Miner's Rule) for a rotating component duty cycle given a T-N curve slope and intercept for the component and failure mode of interest. The slope and intercept of a T-N curve is often proprietary to the axle manufacturer and are not published. Therefore, for upfront sizing and selection purposes representative T-N properties are used to assess relative component duty cycle severity via cumulative damage (non-dimensional quantity). A similar duty cycle severity rating can also be achieved by computing the intercept of the T-N curve instead of cumulative damage, which is the focus of this study.

Pedestrian Head Impact, Automated Post Simulation Results Aggregation, Visualization and Analysis Using d3VIEW

Euro NCAP Pedestrian head impact protocol mandates the reduction of head injuries, measured using head injury criteria (HIC). Virtual tools driven design comprises of simulating the impact on the hood and post processing the results. Due to the high number of impact points, engineers spend a significant portion of their time in manual data management, processing, visualization and score calculation. Moreover, due to large volume of data transfer from these simulations, engineers face data bandwidth issues particularly when the data is in different geographical locations. This deters the focus of the engineer from engineering and also delays the product development process. This paper describes the development of an automated method using d3VIEW that significantly improves the efficiency and eliminates the data volume difficulties there by reducing the product development time while providing a higher level of simulation results visualization.

3rd Generation AHSS Virtual and Physical Stamping Evaluation

Developing lightweight, stiff and crash-resistant vehicle body structures requires a balance between part geometry and material properties. High strength materials suitable for crash resistance impose geometry limitations on depth of draw, radii and wall angles that reduce geometric efficiency. The introduction of 3rd generation Advanced High Strength Steels (AHSS) can potentially change the relationship between strength and geometry and enable simultaneous improvements in both. This paper will demonstrate applicability of 3rd generation AHSS with higher strength and ductility to replace the 780 MPa Dual Phase steel in a sill reinforcement on the current Jeep Cherokee. The focus will be on formability, beginning with virtual simulation and continuing through a demonstration run on the current production stamping tools and press.

A Method Using FEA for the Evaluation of Tooling and Process Requirements to Meet Dimensional Objectives

Dimensional Engineering concentrates effort in the early design phases to meet the dimensional build objectives in automotive production. Design optimization tools include tolerance stack up, datum optimization, datum coordination, dimensional control plans, and measurement plans. These tools are typically based on the assumption that parts are rigid and tooling dimensions are perfect. These assumptions are not necessarily true in automotive assemblies of compliant sheet metal parts on high volume assembly lines. To address this issue, Finite Element Analysis (FEA) has been increasingly used to predict the behavior of imperfect and deformable parts in non-nominal tooling. This paper demonstrates an application of this approach. The complete analysis is divided into three phases. The first phase is a nominal design gravity analysis to validate the nominal design and tooling.

Reconciling Simultaneous Evolution of Ground Vehicle Capabilities and Operator Preferences

An objective evaluation of ground vehicle performance is a challenging task. This is further exacerbated by the increasing level of autonomy, dynamically changing the roles and capabilities of these vehicles. In the context of decision making involving these vehicles, as the capabilities of the vehicles improve, there is a concurrent change in the preferences of the decision makers operating the vehicles that must be accounted for. Decision based methods are a natural choice when multiple conflicting attributes are present, however, most of the literature focuses on static preferences. In this paper, we provide a sequential Bayesian framework to accommodate time varying preferences. The utility function is considered a stochastic function with the shape parameters themselves being random variables. In the proposed approach, initially the shape parameters model either uncertain preferences or variation in the preferences because of the presence of multiple decision makers.

This paper describes an experimental study on the performance of self-piercing riveted (SPR) joints and adhesively bonded SPR joints connecting steel and aluminum components under both quasi-static and cyclic loading. The joint configurations cover a wide range of material gauges, types and grades. Two and three thickness joints, with and without adhesive are also part of this study. Load versus deflection behavior, load carrying capacity, fatigue life and the failure modes for each type of joint are discussed. This study focuses on the influence of dissimilar material and adhesives to the joint performance.

Increase in the atmospheric temperature across the globe during summer, increases the heat load in the vehicle cabin, creating a huge thermal discomfort for the passengers. There are two scenarios where these adverse conditions can be a problem during the summer. Firstly, while driving the vehicle in traffic conditions and secondly, when the vehicle is parked under the sun. When the vehicle is exposed to the radiation from the sun for a period, the cabin temperature can reach alarming levels, which may have serious discomfort and health effects on the people entering the vehicle. Although there are options of remote switching on of air conditioners, they are restricted to vehicles having an automatic transmission and availability of the mobile network. So, it is important to explore the possible options which can be used for restricting the external heat load to the cabin.

Application of Laminated Steels for Stamped Bumpers

Light-weight solutions for stamped steel components that exhibit the same or similar appearance properties for purposes of authentic feel and perception to customers will play a critical role as the progress towards reaching maximum fuel efficiency for large vehicles continues. This paper outlines the potential uses for laminated steel in large stamped steel bumper applications that would normally be stamped with thick sheet metal in order to meet vehicle level functional objectives. The paper presents the investigation of the one-for-one drop-in capabilities of the laminate steel material to existing stamping dies, special processing considerations while manufacturing, vehicle level performance comparisons, and class “A” coating options and process needs. Most of all, it will highlight the significant vehicle weight saving benefits and opportunities as compared to current production stamped steel bumpers.

Automotive Dimensional Quality Control with Geometry Tree Process

Geometry Tree is a term describing the product assembly structure and the manufacturing process for the product. The concept refers to the assembly structure of the final vehicle (the Part Tree) and the assembly process and tools for the final product (the Process Tree). In the past few years, the Geometry Tree-based quality process was piloted in the FCA US LLC assembly plants and has since evolved into a standardized quality control process. In the Part Tree process, the coordinated measurements and naming convention are enforced throughout the different levels of detailed products to sub-assemblies and measurement processes. The Process Tree, on the other hand, includes both prominently identified assembly tools and the mapping of key product characteristics to key assembly tools. The benefits of directly tying critical customer characteristics to actual machine components that have a high propensity to influence them is both preventive and reactive.

Robust Optimization of Rear Suspension Trailing Arm for Durability Using Taguchi Method

Vehicle suspension parts are subjected to variable road loads, manufacturing process variation and high installation loads in assembly process. These parts must be robust to usage conditions to function properly in the field. Design for Six Sigma (DFSS) tools and Taguchi Method were used to optimize initial rear suspension trailing arm design. Project identified key control factor/design parameters, to improve part robustness at the lowest cost. Optimized design performs well under higher road loads and meets stringent durability requirements. This paper evokes use of Taguchi Method to design robust rear suspension trailing arm and study effect of selected design parameters on robustness, stress level/durability and part cost.

Assessing Fit and Finish Design Sensitivity by Mapping Measurements to Utility

This paper proposes a method to evaluate the sensitivity of the perceived quality of a panel interface design to variation in the measurements of fit and finish. The novelty of this approach is in the application of the concept of utility to fit and finish. The significance is in the ability to evaluate alternative designs with regard to perceived quality long before time and money are spent on their realization. In the automotive industry “fit and finish” is the term applied to the precision of the alignment of one part to another. Fit and finish gives the buyer a sense of the overall quality of the vehicle purely from an aesthetic perspective. Fit and finish is usually evaluated by the manufacturer through dimensional measurements of the gap and flushness conditions between panels.

Evaluation of Corpuscular Particle Method (CPM) in LS-DYNA for Airbag Modeling

This paper presents a systematic study to assess maturity of Corpuscular Particle Method (CPM) to accurately predict airbag deployment kinematics and its overall responses. The study was performed in three phases: (1) a correlation assessment of CPM predicted inflator characteristics to closed tank tests; (2) a correlation assessment of CPM predicted airbag deployment kinematics, airbag pressure, reaction force from a static deployment of a Driver Airbag (DAB) and (3) a correlation prediction of the impactor force by CPM versus impactor force from physical drop tower tests. These studies were repeated using the Uniform Pressure Method (UPM), to compare the numerical methods for their accuracy in predicting the physical test, computational cost, and applicability. Results from the study suggest that CPM satisfies the fundamental energy laws, and accurately captures the realistic airbag deployment kinematics, especially during the early deployment stage, unlike UPM.

New Half Shaft Bench Test Methodology for NVH Characterization

The main purpose of this paper is to develop a reliable bench test to understand the vibratory behavior of the half shafts under applied torque comparable to an idle condition. In some cases, the half shaft path is a major factor influencing the idle vibration in the vehicle. At idle condition vehicle vibrations are caused by engine excitation and then they pass through different paths to the body structure. Half shaft manufacturers generally characterize shaft joints for their frictional behavior and typically there is no data for vibration characteristics of the half shaft under idle conditions. However, for predictive risk management, the vibratory behavior of the half shaft needs to be identified. This can be achieved from measured frequency response functions under preloaded test conditions.

Automotive HVAC Dual Unit System Cool-Down Optimization Using a DFSS Approach

Automotive AC systems are typically either single unit or dual unit systems, while the dual unit systems have an additional rear evaporator. The refrigerant evaporates inside these heat exchangers by taking heat and condensing the moisture from the recirculated or fresh air that is being pushed into the car cabin by air blowers. This incoming cold air in turn brings the cabin temperature and humidity to a level that is comfortable for the passengers. These HVAC units have their own thermal expansion valve to set the refrigerant flow, but both are connected to the main AC refrigerant loop. The airflows, however, are controlled independently for front and rear unit that can affect the temperature and amount of air coming into the cabin from each location and consequently the overall cabin cool-down performance.

Estimates of the Convective Heat-Transfer Coefficients for Under-Hood and Under-Body Components

In this paper we investigate the application of time constant to estimate the external heat transfer coefficient (h) around specific vehicle components. Using this approach, a test sample in the form of a steel plate is placed around the component of interest. A step change is applied to air temperature surrounding the sample. The response of the sample temperature can be analyzed and the heat transfer coefficient can therefore be calculated. Several test samples were installed at several locations in the vehicle under-hood and underbody. A series of vehicle tests were designed to measure the time constant around each component at various vehicle speeds. A correlation between estimated heat transfer coefficients and vehicle speed was generated. The developed correlations and the measured component ambient temperatures can be readily used as input for thermal simulation tools. This approach can be very helpful whenever CFD resources may not be available.

A Robust Structure Analysis on Automotive Door Armrest

An automobile door is one vital commodity which has its role in vehicle’s function, strength, safety, dynamics and aesthetic parameters. The door system comprises of individual components and sub-assemblies such as door upper, bolster, armrest, door main panel, map-pocket, handle, speaker and tweeter grille. Among them, armrest is an integral part which provides function and also takes care of some safety parameter for the customers. The basic function of an armrest is to provide ergonomic relief to occupant for resting his hand. Along with this, it also facilitates occupant safety during a side impact collision by absorbing the energy and not imparting the reactive force on occupant. Thus an armrest has evolved as a feature of passive safety. The armrest design should be stiff enough to withstand required elbow load condition with-in the acceptable deflection criteria. On the other hand, armrest has to absorb the dynamic force by deflecting proportionally to the side impact load.
