A Linear Quadratic Integral Approach to the Profiling of Engine Speed for Synchronization

During driving conditions, when it is needed to transition from Electric Vehicle (EV) to Hybrid Vehicle operation, synchronization of the engine with the shaft and transmission is essential to enable clutch engagement and, subsequently, providing engine power to the wheels. Challenges arise when the engine must generate power to move itself and cannot rely on electric motors for precision. Cost-effective hybrid vehicle propulsion architectures which utilize small 12V belt-starter generators (BSGs) to initiate engine activation are inherently affected. In these situations, a speed profile that balance rapid response and control effort while considering system limitations to mitigate undesirable overshoots and delays, is required. This paper presents a Linear Quadratic Integral (LQI) approach to formulate a speed reference profile that ensures optimal engine behavior.

Trends in Driver Response to Forward Collision Warning and the Making of an Effective Alerting Strategy

This paper compares the results from three human factors studies conducted in a motion-based simulator in 2008, 2014 and 2023, to highlight the trends in driver's response to Forward Collision Warning (FCW). The studies were motivated by the goal to develop an effective HMI (Human-Machine Interface) strategy that enables the required driver's response to FCW while minimizing the level of annoyance of the feature. All three studies evaluated driver response to a baseline-FCW and no-FCW conditions. Additionally, the 2023 study included two modified FCW chime variants: a softer FCW chime and a fading FCW chime. Sixteen (16) participants, balanced for gender and age, were tested for each group in all iterations of the studies. The participants drove in a high-fidelity simulator with a visual distraction task (number reading). After driving 15 minutes in a nighttime rural highway environment, a surprise forward collision threat arose during the distraction task.

Reduction of Computational Efforts to Obtain Parasitic Capacitances Using FEM in Three-Phase Permanent Magnet Motors

The rise in demand for electric and hybrid vehicles, the issue of bearing currents in electric motors has become increasingly relevant. These vehicles use inverters with high frequency switch that generates the common mode voltage and current, the main factor responsible for bearing issues. In the machine structure, there are some parasitic capacitances that exist inherently. They provide a low impedance path for the generated current, which flows through the machine bearing. Investigating this problem in practical scenarios during the design stage is costly and requires great effort to measure these currents. For this reason, a strategy of analysis aided by electromagnetic simulation software can achieve desired results in terms of complexity and performance. This work proposes a methodology using Ansys Maxwell software to simulate two-dimensional (2D) and three-dimensional (3D) model of a three-phase permanent magnet motor with eight poles.

An Adaptive Flux-Weakening Strategy Considering High-Speed Operation of Dual Three-Phase PM Machine for Electric Vehicles

Dual three-phase (DTP) permanent magnet synchronous machines (PMSMs) are becoming attractive for electric vehicle (EV) propulsion systems in the automotive industry. Flux-weakening (FW) control technique is important to ensure DTP-PMSMs operating in high-speed range. This paper proposes an adaptive FW control algorithm to ensure better performance and stability in variant speeds. A small-signal model is developed to obtain the adaptive gain for a constant controller bandwidth regardless of the speeds. The proposed FW controller is implemented, tuned, and validated on a DTP-PMSM experiment setup. The proposed method improves the FW performances in terms of torque and system stability, compared with the non-adaptive FW controller. Moreover, the harmonics analysis shows an inevitable xy-components affecting the overall performances. The effect of xy controller gain is further investigated for the FW operation.

Differential Flatness-Based Control of Switched Reluctance Motors

This paper presents a Differential Flatness-Based Control (FBC) approach for the current control of Switched Reluctance Machines (SRMs), a potential candidate for the automotive industry. The main challenges in SRM control methods stem from motor nonlinearity. In electrical drives, FBC has been applied in doubly-fed induction generators, permanent magnet motors, and magnet-assisted synchronous reluctance motors. Among the few papers that have used FBC for SRM, this research distinguishes itself by addressing current control and considering both current and flux-linkage separately as a flat output, an approach not found in previous literature. The performance of the proposed controls is assessed in a three-phase 12/8 SRM against the conventional hysteresis current controller (HCC) and PI controller. Additionally, it is integrated into a torque-sharing function based on a maximum torque per ampere control strategy.

Optimum Shifting of Hybrid and Battery Electric Powertrain Systems with Motors before and after a Transmission

This paper proposes an optimization-based transmission gear shifting strategy for electrified powertrains with a transmission. With the demand for reduced vehicle emissions, electrified propulsion systems have garnered significant attention due to their potential to improve vehicle efficiency and performance. An electrified propulsion system architecture of significance includes multiple electric motors and a transmission where some driveline actuators can transmit torque through changing gear ratios. If there is at least one electric motor arranged before the input of the transmission and at least one after the transmission output, a unique design opportunity arises to shift gears in the most energy efficient manner.

Compact Normalized Description of Vehicle Traction Power for Simple Fuel Consumption Modeling

This is an extension of simple fuel consumption modeling toward HEV. Previous work showed that in urban driving the overhead of running an ICEV engine can use as much fuel as the traction work. The bidirectional character and high efficiency of electric motors enables HEVs to run as a BEV at negative and low traction powers, with no net input from the small battery. The ICE provides the net work at higher traction powers where it is most efficient. Whereas the network reduction is the total negative work times the system round-trip efficiency, the reduction in engine running time requires knowledge of the distribution of traction power levels. The traction power histogram, and the work histogram derived from it, provide the required drive cycle description. The traction power is normalized by vehicle mass, so that the drive trace component becomes invariant, and the road load component nearly invariant to vehicle mass.

Modeling Electric Motors with High Fidelity for Accurate eDrive NVH Simulation

A sophisticated finite element analysis (FEA) method for modeling interior permanent magnet (IPM) electric motors is presented. Based on this method, a coupled structural-acoustic analysis procedure was developed to simulate the motor dyno vibroacoustic responses with improved accuracy and reliability for NVH (noise, vibration, and harshness) behavior prediction over a wide range of torques and frequencies under the operational electromagnetic forces. The proposed motor modeling and analysis method is detail-oriented with high fidelity in modeling the structure and complex material representation. To effectively deal with the motor stator core constructed with large numbers of electromagnetic laminae, the unit-cell approach was employed to derive the core material properties by homogenizing the laminated core as an equivalent orthotropic material. Meanwhile, the windings were modeled by capturing the precise geometry for accuracy improvement.

Automotive Applications Multiaxial Proving Grounds and Road Test Simulator: Durability Prediction Methodology Development and Correlation for Rubber Components

Many chassis and powertrain components in the transportation and automotive industry experience multi-axial cyclic service loading. A thorough load-history leading to durability damage should be considered in the early vehicle production steps. The key feature of rubber fatigue analysis discussed in this study is how to define local critical location strain time history based on nominal and complex load time histories. Material coupon characterization used here is the crack growth approach, based on fracture mechanics parameters. This methodology was utilized and presented for a truck engine mount. Temperature effects are not considered since proving ground (PG) loads are generated under isothermal high temperature and low frequency conditions without high amounts of self-heating.

Virtual Accelerometer Approach to Create Vibration Profile for Automotive Component Shake Test

Vibration shaker testing is a great tool of validating the vibration fatigue performance of automotive components & systems. However, the representative vibration schedule requires a pre-knowledge of the acceleration history for the test object, which usually is not available until the later development phase of a vehicle program when physical properties are available. Sometimes, a generic vibration schedule developed from the worst-case loading profiles are used with risk of lacking correlation with later full vehicle durability test such as Road Test Simulator (RTS) or Proving Ground (PG) road test due to the higher loading amplitude. This paper proposes a virtual accelerometer approach to collect acceleration responses of a component from a virtual vehicle model. First, a multiple body dynamic model will be produced for virtual load calculation over a series of digitalized virtual proving ground road profiles.

On the Development of CFD Methodology for Free-Falling Varnish Stream Modeling to Support EV Motor Manufacturing

When manufacturing the stators in EV motors, stator wires are first coated with a layer of resin to provide primary insulation. After winding, impregnating varnish fills all voids within the windings and between the windings and lamination. In addition to electrically insulating the copper wires, another function of the varnish fill is to mechanically secure the copper wires from movement. The process is not complicated in terms of physics. In essence, the mechanics of the varnish flow is the balance of inertia force, viscous force, gravity and surface tension. However, understanding the fluid dynamics of the varnish flow is critical to predicting the quality of the varnish fill, which has a tremendous impact on motor performance. With the advancement of computational fluid dynamics (CFD), the industry can benefit greatly if the varnish trickling process can be tuned, without physical tryouts, to achieve optimal fill.

The Ford Rolling Road Wind Tunnel Facility

The Ford Motor Company Rolling Road Wind Tunnel (RRWT) is a state-of-the-art aerodynamic wind tunnel test facility in Allen Park, Michigan. The RRWT has operated since January 2022 and is designed for passenger and motorsport vehicle development. The test facility includes an office area, three secure customer vehicle preparation bays, a garage area, a vehicle frontal area measurement system, and a full-scale ¾ open jet wind tunnel. The wind tunnel features an interchangeable single belt and 5-belt Moving Ground Plane (MGP) system with an integrated 6-component balance, a two-position nozzle, boundary layer removal systems, and two independent flow traverse systems. Each flow traverse has a large horizontal box beam and vertical Z-strut that can position the flow traverse accurately within the test volume.

Sliding Mesh Fan Approach Using Open-Source Computational Fluid Dynamics to Investigate Full Vehicle Automotive Cooling Airflows

Cooling airflow is an essential factor when it comes to vehicle performance and operating safety. In recent years, significant efforts have been made to maximize the flow efficiency through the heat exchangers in the under-hood compartment. Grille shutters, new fan shapes, better sealings are only some examples of innovations in this field of work. Underhood cooling airflow simulations are an integral part of the vehicle development process. Especially in the early development phase, where no test data is available to verify the cooling performance of the vehicle, computational fluid dynamics simulations (CFD) can be a valuable tool to identify the lack of fan performance and to develop the appropriate strategy to achieve airflow goals through the heat exchangers. For vehicles with heat exchangers in the underhood section the airflow through those components is of particular interest.

Challenges in PM Measurement at 1 mg/mile and Tunnel Background Correction

The LEV IV FTP PM limit in the recently approved CARB ACC II regulations for passenger cars and light duty trucks will be 1 mg/mile starting in 2025. Gravimetric PM measurement at these levels is very challenging as the net mass of PM on the filter in full flow tunnel testing ranges between 8 to 32 micrograms depending on amount of dilution. This is approaching tunnel background levels which, in combination with filter handling, static charge removal and microbalance instability, compounds the uncertainty. One major source of the uncertainty at these low levels is the tunnel contamination resulting in high variability from test to test and cell to cell. This tunnel background is mostly HC artifact which cannot be easily controlled and can be significantly higher than the 5-μg CFR allowable correction limit in some test cells.

Graphene: an overview of technology in the electric vehicles of the future

In recent years there has been an increase in the development of vehicles that use alternative energy sources, more specifically electric vehicles, intending to establish the transition from combustion engines, bringing to the automotive chain a reduction in the consumption of fossil fuels. Electrified vehicles help to improve air quality by drastically reducing the emission of harmful gases and contributing to a considerable improvement in sound quality, due to the use of their silent electric motors. A material allied to these alternative technologies is graphene, few layers (usually up to 6) of Carbon atoms arranged in a hexagonal and crystalline form in a two-dimensional plane lattice. Its unique chemical structure allows it to share its exceptional properties with other materials, making it a strong candidate to meet the needs and improve products of the automotive sector.

Generation of Reactive Chemical Species/Radicals through Pilot Fuel Injection in Negative Valve Overlap and Its Effects on Engine Performances

This study investigated the potential of generating reactive chemical species (including radicals) through pilot fuel injection in negative valve overlap for improving the combustion and emissions performances of spark ignition gasoline engines under low load and low speed operating conditions. Several Ford sub-models were used for simulating the physics and chemistry processes of injecting a small amount of fuel in NVO (negative valve overlap). Effects of different NVO degrees and different pilot injection timings, factors for fuel conversion were simulated and investigated. CO and H2 conversions during NVO, CO and H2 amounts before spark timing were used for comparing different schemes.

Unified Power-Based Analysis of Combustion Engine and Battery Electric Vehicle Energy Consumption

The previously developed power-based fuel consumption theory for Internal Combustion Engine Vehicles (ICEV) is extended to Battery Electric Vehicles (BEV). The main difference between the BEV model structure and the ICEV is the bi-directional character of traction motors and batteries. A traction motor model was developed as a bi-linear function of positive and negative traction power. Another difference is that the accessories and cabin heating are powered directly from the battery, and not from the powertrain. The resulting unified model for ICEV and BEV energy consumption has linear terms proportional to positive and negative traction power, accessory power, and overhead, in varying proportions. Compared to the ICEV, the BEV powertrain has a high marginal efficiency and low overhead. As a result, BEV energy consumption data under a wide range of driving conditions are mainly proportional to net traction power, with only a small offset.

Overmodulation Strategies for Dual Three-Phase PMSM Drives

A comparative analysis of overmodulation methods is performed in the generalized form in this paper. The generalized form is based on four segmented formulae, which streamlines the execution of the PWM module. The comparative analysis considers five aspects: actual modulation index, harmonic content, transition to six-step operation, modulation index linearization, and execution complexity. The main contributions of this paper are twofold. Firstly, a thorough assessment of conventional overmodulation strategies for dual three-phase PMSM drives is undertaken. Secondly, a modified Minimum Phase Error (MPE) overmodulation method is proposed to extend the overmodulation to six-step operation. The modified MPE is introduced with advantages of wider modulation index range, low harmonic components in voltages and currents, smooth transition to six-step operation, and simple implementation.

Development of a CAE Modeling Technique for Heavy Duty Cargo Weight using a DFSS Methodology

Cargo box is one of the indispensable structures of a pickup truck which makes it capable of transporting heavy cargo weights. This heavy cargo weight plays an important role in durability performance of the box structure when subjected to road load inputs. Finite element representation for huge cargo weight is always challenging, especially in a linear model under dynamic proving ground road load durability analysis using a superposition approach. Any gap in virtual modeling technique can lead to absurd cargo box modes and hence durability results. With the existing computer aided engineering (CAE) approach, durability results could not correlate much with physical testing results. It was crucial to have the right and robust CAE modeling technique to represent the heavy cargo weight to provide the right torsional and cargo modes of the box structure and in turn good durability results.

Development of a PN Surrogate Model Based on Mixture Quality in a GDI Engine

A novel surrogate model is presented, which predicts the engine-out Particle Number (PN) emissions of a light-duty, spray-guided, turbo-charged, GDI engine. The model is developed through extensive CFD analysis, carried out using the Siemens Simcenter STAR-CD, and considers a range of part-load operating conditions and single-variable sweeps where control parameters such as start of injection and injection pressure are varied in isolation. The work is attached to the Ford-led APC6 DYNAMO project, which aims to improve efficiency and reduce harmful emissions from the next generation of gasoline engines. The CFD work focused on the air exchange, fuel spray and mixture preparation stages of the engine cycle. A combined Rosin-Rammler and Reitz-Diwakar model, calibrated over a wide range of injection pressure, is used to model fuel atomization and secondary droplets break-up.
