Introduction of the eGTU – An Electric Version of the Generic Truck Utility Aerodynamic Research Model

Common aerodynamic research models have been used in aerodynamic research throughout the years to assist with the development and correlation of new testing and numerical techniques, in addition to being excellent tools for gathering fundamental knowledge about the physics around the vehicle. The generic truck utility (GTU) was introduced by Woodiga et al. [1] in 2020 following successful adoption of the DrivAer (Heft et al. [2]) by the automotive aerodynamics community with the goal to capture the unique flow fields created by pickups and large SUVs. To date, several studies have been presented on the GTU (Howard et. al 2021 [3], Gleason, Eugen 2022 [4]), however, with the increasing prevalence of electric vehicles (EVs), the authors have created additional GTU configurations to emulate an EV-style underbody for the GTU.

Analysis of Aerodynamic Characteristics of Fan-Type Wheels

This research addresses the pressing need for reducing vehicle aerodynamic resistance, with a specific focus on mitigating wheel and tire resistance, which constitutes approximately 25% of the overall vehicle drag. While the prevailing method for reducing resistance in mass production development involves wheel opening reduction, it inadvertently increases wheel weight and has adverse effects on brake cooling performance. To overcome these challenges, novel complementary resistance reduction methods that can be employed in conjunction with an appropriate degree of wheel opening reduction are imperative. In this study, we introduce symmetrical wheels with a fan-like shape as a solution. The fan configuration influences the surrounding flow by either drawing it in or pushing it out, depending on the direction of rotation. Application of these fan-type wheels to a vehicle's wheels results in the redirection of flow inwards or outwards during high-speed driving due to wheel rotation.

CAATS - Automotive Wind Tunnel Test Techniques

This paper contributes to the Committee on Commonized Aerodynamics Automotive Testing Standards (CAATS) initiative, established by the late Gary Elfstrom. It is collaboratively compiled by automotive wind tunnel users and operators within the Subsonic Aerodynamic Testing Association (SATA). Its specific focus lies in automotive wind tunnel test techniques, encompassing both those relevant to passenger car and race car development. It is part of the comprehensive CAATS series, which addresses not only test techniques but also wind tunnel calibration, uncertainty analysis, and wind tunnel correction methods. The core objective of this paper is to furnish comprehensive guidelines for wind tunnel testing and associated techniques. It begins by elucidating the initial wind tunnel setup and vehicle arrangement within it.

Experimental Investigation of Low-Frequency Flow Phenomena on the Vehicle Underbody Using Particle Image Velocimetry

The increasing importance of minimizing drag and the absence of an exhaust system result in battery electric vehicles (BEVs) commonly having a very streamlined underbody. Although this shape of underbody is typically characterized by a low acoustic interference potential, significant flow resonance can be observed for certain vehicle configurations and frequencies below 30 Hz. Since the interior of the vehicle can be excited as a Helmholtz resonator, these low-frequency fluctuations result in reduced comfort for the passengers. As preliminary studies have shown, the flow around the front wheel spoilers significantly influences this flow phenomenon. Flow separation occurs at the front-wheel spoilers and at the front wheels. This leads to the generation of vortices which are growing significantly while being transported downstream with the flow. Even small geometric changes to add-on components on the underbody significantly influence both aerodynamics and aeroacoustics.

A Mechanical Energy Control Volume Approach Applied to CFD Simulations of Road Vehicles

This paper presents a mechanical energy control volume analysis for incompressible flow around road vehicles using results from Detached Eddy Simulation Computational Fluid Dynamics calculations. The control volume approach equates the rate of work done by surface forces of the vehicle to (i) the rate of work and kinetic energy flux at the control volume boundaries (particularly in the vehicle wake) and (ii) the rate of energy loss in the domain. At the downstream control volume boundary, the wake terms can be divided into lift-induced and profile drag terms. The rate of energy loss in the domain can be used as a volumetric analog for drag (drag counts/m3, when normalized). This allows for a quantitative break down of the contributions of different flow features/regions to the overall drag force.

Aeroacoustic Vehicle Development Method Considering Realistic Wind Conditions

The aeroacoustic development of vehicles is still mainly carried out in wind tunnels under steady flow conditions, although the real situation is different. However, as discussed in several earlier publications, a vehicle experiences unsteady, turbulent flow on road, which results for example from natural wind, wakes of other vehicles, or obstacles at the roadside in combination with side wind. The resulting temporal variations of the wind noise inside the cabin affect the passengers’ comfort and safety through fatigue. To be able to also consider the unsteady aeroacoustics in the vehicle development process, a comprehensive method has been developed that is presented in full for the first time in this paper. The on-road situation is simulated in a realistic and reproducible manner in the full-scale wind tunnel of the University of Stuttgart by means of an active turbulence generator, developed by FKFS.

The Ford Rolling Road Wind Tunnel Facility

The Ford Motor Company Rolling Road Wind Tunnel (RRWT) is a state-of-the-art aerodynamic wind tunnel test facility in Allen Park, Michigan. The RRWT has operated since January 2022 and is designed for passenger and motorsport vehicle development. The test facility includes an office area, three secure customer vehicle preparation bays, a garage area, a vehicle frontal area measurement system, and a full-scale ¾ open jet wind tunnel. The wind tunnel features an interchangeable single belt and 5-belt Moving Ground Plane (MGP) system with an integrated 6-component balance, a two-position nozzle, boundary layer removal systems, and two independent flow traverse systems. Each flow traverse has a large horizontal box beam and vertical Z-strut that can position the flow traverse accurately within the test volume.

Influence of Wheel Wake on Vehicle Aerodynamics: An Eddy-Resolving Simulation Study

A computational study of the vehicle aerodynamics influenced by the wake of the rotating wheel taking into account a detailed rim geometry is presently performed. The car configuration corresponds to a full-scale (1:1) notchback configuration of the well-known ‘DrivAer’ vehicle model, Heft et al. [1]. The objective of the present work is to investigate the performance of some popular turbulence models in conjunction with different methods for handling the wheel rotation – rotating wall velocity, ‘multiple reference frame’ and ‘sliding grid algorithm’. The specific focus hereby is on a near-wall RANS eddy-viscosity model based on elliptic-relaxation, sensitized to resolve fluctuating turbulence by introducing a specifically modeled production term in the scale-supplying equation, motivated by the Scale-Adaptive Simulation approach (SAS, [2]), proposed by Krumbein et al. [3].

Towards a Standardized Assessment of Automotive Aerodynamic CFD Prediction Capability - AutoCFD 2: Ford DrivAer Test Case Summary

The 2nd Automotive CFD Prediction workshop (AutoCFD2) was organized to improve the state-of-the-art in automotive aerodynamic prediction. It is the mission of the workshop organizing committee to drive the development and validation of enhanced CFD methods by establishing publicly available standard test cases for which high quality on- and off-body wind tunnel test data is available. This paper reports on the AutoCFD2 workshop for the Ford DrivAer test case. Since its introduction, the DrivAer quickly became the quasi-standard for CFD method development and correlation. The Ford DrivAer has been chosen due to the proven, high-quality experimental data available, which includes integral aerodynamic forces, 209 surface pressures, 11 velocity profiles and 4 flow field planes. For the workshop, the notchback version of the DrivAer in a closed cooling, static floor test condition has been selected.

The Effect of Unsteady Incident Flow on Drag Measurements for Different Vehicle Geometries in an Open Jet Wind Tunnel

Automotive engineers use the wind tunnel to improve a vehicle’s aerodynamic properties on the road. However, a car driving on the road does not experience the steady-state, uniform flow characteristic of the wind tunnel. Wind, terrain and traffic all cause the flow experienced by the vehicle to be highly transient. Therefore, it is imperative to understand the effects of forces acting on the vehicle resulting from unsteady flow. To this end, the FKFS swing® installed in the University of Stuttgart’s model scale wind tunnel was used to create 36 different incident flow signals with time-resolved yaw angles. The cD values of five different 25% vehicle models, each with a notchback and a squareback configuration, were measured while under the influence of the aforementioned signals. The vehicle models were chosen to ensure a variety of different geometries, but at the same time also to enable isolated comparison of specific geometric properties.

Cast Magnesium Subframe Development-Corrosion Mitigation Strategy and Testing

A cast magnesium AE44 subframe was designed and manufactured for a C Class sedan to reduce weight and improve vehicle fuel economy. Corrosion mitigation strategies were developed to reduce the likelihood of galvanic corrosion. Both a proving ground vehicle corrosion test and a laboratory component corrosion test were conducted. The vehicle test result demonstrated that the corrosion mitigation strategies were effective. They also provided lessons learned on clearance between magnesium and steel components and options to improve the subframe’s corrosion resistance. The magnesium subframe achieved 5 kg (32%) weight reduction from the equivalent steel subframe and met all the required structural performance targets.

A Detailed Aerodynamics Investigation of Three Variants of the Generic Truck Utility

Three pickup truck variants of the Generic Truck Utility (GTU) are evaluated and compared using wind tunnel test data and computational fluid dynamics (CFD) simulations. The configurations analyzed are the short cab/long box, medium cab/medium box, and long cab/short box geometries, which all share a common vehicle length and wheelbase. Both cab and box length are known to influence the total bluff body drag through the interaction of the cab wake in the pickup box with the total vehicle wake, and the GTU provides an excellent test box to investigate the details of these interactions. Experimental testing was conducted at the WindShear wind tunnel on a full-scale GTU model, while transient CFD simulations were carried out with IconCFD®, an open-source based solver. Experimental and CFD results are used to describe the general flow field around the vehicle, and a comparison is made with the wind tunnel integral force data as well as centerline pressure tap data.

On the Aerodynamics of the Notchback Open Cooling DrivAer: A Detailed Investigation of Wind Tunnel Data for Improved Correlation and Reference

Since the introduction of the DrivAer in 2012 this model has become the standard generic aerodynamic benchmark and aerodynamic research model used by automotive OEMs, software vendors and researchers. In 2017, the relevance of the DrivAer has been furthered by the inclusion of a simplified engine bay. Whilst the DrivAer has become the popular standard, the availability of detailed wind tunnel test data, a key enabler for more sophisticated aerodynamic benchmarking and research, remains limited. This paper presents a comprehensive set of wind tunnel test data of the notchback version of the Ford Open Cooling DrivAer, including aerodynamic force measurements, detailed surface pressure measurements and flow field measurements at 3 cross-sections in the vicinity of the model. In addition, the paper will discuss the sensitivity of the experimental data to wind tunnel repeatability and facility-to-facility variations.

Influence of Open-Jet Effects on Vehicle Wind Tunnel Measurements

The wind tunnel is the standard tool in the development and improvement of vehicle aerodynamics. Usually, automotive wind tunnels contain an open test section, which results in a shear layer developing on the edge of the jet. This shear layer brings instabilities that can lead to resonance effects in the wind tunnel influencing the pressure distribution in the test section. To investigate the resonance effects, the classic wind tunnel corrections were applied to averaged drag measurements recorded in a resonance and nonresonance configuration of the model scale wind tunnel of the University of Stuttgart. The Mercker-Wiedemann-Method shows good compensation for the differing pressure gradients. Pressure measurements on the surface of the DrivAer Notchback model show different separation points on the rear window for measurements in resonance and nonresonance configuration. This means that the resonance effects can influence the separation significantly.

Evaluating Statistical Error in Unsteady Automotive Computational Fluid Dynamics Simulations

Among the many sources of uncertainty in an unsteady computational fluid dynamics (CFD) simulation, the statistical uncertainty in the mean value of a fluctuating quantity (for example, the drag coefficient) is of practical importance for vehicle design and development. This uncertainty can be reduced by extending the simulation run length, however, this increases the computational cost and leads to longer turnaround times. Moreover, it is desirable to be able to run an unsteady CFD simulation for the minimum amount of time necessary to reach an acceptable amount of uncertainty in the quantity of interest. This work assesses several methods for calculating the uncertainty in the mean of an unsteady signal. Simulated noise is used to validate the methods, and evaluation is carried out using signals from CFD simulations of realistic vehicle geometries. Calculating the uncertainty in the difference between two signals is also discussed.

How Well Can mPEMS Measure Particulate Matter Motor Vehicle Exhaust Emissions?

Real world emissions are increasingly the standard of comparison for motor vehicle exhaust impact on the environment. The ability to collect such data has thus far relied primarily on full portable emissions measurement systems (PEMS) that are bulky, expensive, and time consuming to set up. The present work examines four compact, low cost, miniature PEMS (mPEMS) that offer the potential to expand our ability to record real world exhaust emissions over a larger number of operating conditions and combustion engine applications than currently possible within laboratory testing. It specifically addresses the particulate matter (PM) capabilities of these mPEMS, which employ three different methodologies for particle measurement: diffusion charger, optical scattering, and a multi-sensor approach that combines scattering, opacity, and ionization. Their performance is evaluated against solid particle number and PM mass with both vehicle tests and flame generated soot.

Simulation of Transient On-Road Conditions in a Closed Test Section Wind Tunnel Using a Wing System with Active Flaps

Typical automotive research in wind tunnels is conducted under idealized, stationary, low turbulence flow conditions. This does not necessarily reflect the actual situation in traffic. Thus, there is a considerable interest to simulate the actual flow conditions. Because of this, a system for the simulation of the turbulence intensity I, the integral linear scale L and the transient angle of incidence β measured in full-scale tests in the inflow of a test vehicle was developed and installed in a closed-loop, closed test section wind tunnel. The system consists of four airfoils with movable flaps and is installed in the beginning of the test section. Time-series of the flow velocity vector are measured in the empty test section to analyze the system’s envelope in terms of the turbulence intensity and the integral length scales.

Investigation of Transient Aerodynamic Effects on Public Roads in Comparison to Individual Driving Situations on a Test Site

Natural wind, roadside obstacles, terrain roughness, and traffic influence the incident flow of a vehicle driven on public roads. These transient on-road conditions differ from the idealized statistical steady-state flow environment utilized in CFD simulations and wind tunnel experiments. To understand these transient on-road conditions better, measurements were performed on German public highways and on a test site. A compact car was equipped with a measurement system that is capable of determining the transient airflow around the vehicle and the vehicle’s actual driving state. This vehicle was driven several times on a predefined 200 km long route to investigate different traffic densities on public highways in southern Germany. During the tests the transient incident flow and pressure distribution on the vehicle surface were measured.

Experimental Investigation of Automotive Vehicle Transient Aerodynamics with a Reduced-Scale Moving-Model Crosswind Facility

Automotive vehicles operate in complex, transient aerodynamic conditions that can potentially influence their operational efficiency, performance and safety. A moving-model facility combined with a wind-tunnel is an experimental methodology that can be utilized to model some of these transient aerodynamic conditions. This experimental methodology is an alternative to wind-tunnel experiments with additional crosswind generators or actively yawing models, and has the added benefit of modelling the correct relative motion between the vehicle and the ground/infrastructure. Experiments using a VW Golf 7 were performed with a 1:10 scale model at the moving-model facility at DLR, Göttingen and a full-scale, operational vehicle at the BMW Ascheim side-wind facility.

The brake pedal is the brake system component that the driver fundamentally has contact and through its action wait the response of the whole system. Each OEM defines during vehicle conceptualization the behavior of brake pedal that characterizes the pedal feel that in general reflects not only the characteristic from that vehicle but also from the entire brand. Technically, the term known as Pedal Feel means the relation between the force applied on the pedal, the pedal travel and the deceleration achieved by the vehicle. Such relation curves are also analyzed in conjunction with objective analysis sheets where the vehicle brake behavior is analyzed in test track considering different deceleration conditions, force and pedal travel. On technical literature, it is possible to find some data and studies considering the hydraulic brakes behavior.
