Disc Brake Pad Corrosion Adhesion: Test-to-Field Issue Correlation, and Exploration of Friction Physical Properties Influence to Adhesion Break-Away Force

Brake pad to rotor adhesion following exposure to corrosive environments, commonly referred to as “stiction”, continues to present braking engineers with challenges in predicting issues in early phases of development and in resolution once the condition has been identified. The goal of this study took on two parts - first to explore trends in field stiction data and how testing methods can be adapted to better replicate the vehicle issue at the component level, and second to explore the impacts of various brake pad physical properties variation on stiction propensity via a controlled design of experiments. Part one will involve comparison of various production hardware configurations on component level stiction tests with different levels of prior braking experience to evaluate conditioning effects on stiction breakaway force.

Safety Analysis of Software-intensive Motion Control Systems

The auto industry has had decades of experience with designing safe vehicles. The introduction of highly integrated features brings new challenges that require innovative adaptations of existing safety methodologies and perhaps even some completely new concepts. In this paper, we describe some of the new challenges that will be faced by all OEMs and suppliers. We also describe a set of generic top-level potential hazards that can be used as a starting point for the Preliminary Hazard Analysis (PHA) of a vehicle software-intensive motion control system. Based on our experience with the safety analysis of a system of this kind, we describe some general categories of hazard causes that are considered for software-intensive systems and can be used systematically in developing the PHA.

Data-Driven Driving Skill Characterization: Algorithm Comparison and Decision Fusion

By adapting vehicle control systems to the skill level of the driver, the overall vehicle active safety provided to the driver can be further enhanced for the existing active vehicle controls, such as ABS, Traction Control, Vehicle Stability Enhancement Systems. As a follow-up to the feasibility study in [1], this paper provides some recent results on data-driven driving skill characterization. In particular, the paper presents an enhancement of discriminant features, the comparison of three different learning algorithms for recognizer design, and the performance enhancement with decision fusion. The paper concludes with the discussions of the experimental results and some of the future work.

Application of Model-Based Design Techniques for the Control Development and Optimization of a Hybrid-Electric Vehicle

Model-based design is a collection of practices in which a system model is at the center of the development process, from requirements definition and system design to implementation and testing. This approach provides a number of benefits such as reducing development time and cost, improving product quality, and generating a more reliable final product through the use of computer models for system verification and testing. Model-based design is particularly useful in automotive control applications where ease of calibration and reliability are critical parameters. A novel application of the model-based design approach is demonstrated by The Ohio State University (OSU) student team as part of the Challenge X advanced vehicle development competition. In 2008, the team participated in the final year of the competition with a highly refined hybrid-electric vehicle (HEV) that uses a through-the-road parallel architecture.

Volume Morphing to Compensate Stamping Springback

A common occurrence in computer aided design is the need to make changes to an existing CAD model to compensate for shape changes which occur during a manufacturing process. For instance, finite element analysis of die forming or die tryout results may indicate that a stamped panel springs back after the press line operation so that the final shape is different from nominal shape. Springback may be corrected by redesigning the die face so that the stamped panel springs back to the nominal shape. When done manually, this redesign process is often time consuming and expensive. This article presents a computer program, FESHAPE, that reshapes the CAD or finite element mesh models automatically. The method is based on the technique of volume morphing pioneered by Sederberg and Parry [Sederberg 1986] and refined in [Sarraga 2004]. Volume morphing reshapes regions of surfaces or meshes by reshaping volumes containing those regions.

Early Noise Analysis for Robust Quiet Brake Design

At the early design stage it is easier to achieve impacts on the brake noise. However most noise analyses are applied later in the development stage when the design space is limited and changes are costly. Early noise analysis is seldom applied due to lack of credible inputs for the finite element modeling, the sensitive nature of the noise, and reservations on the noise event screening of the analysis. A high quality brake finite element model of good components’ and system representation is the necessary basis for credible early noise analysis. That usually requires the inputs from existing production hardware. On the other hand in vehicle braking the frequency contents and propensity of many noise cases are sensitive to minor component design modifications, environmental factors and hardware variations in mass production. Screening the noisy modes and their sensitivity levels helps confirm the major noisy event at the early design stage.

Closed Loop Pressure Control System Development for an Automatic Transmission

This paper presents the development of a transmission closed loop pressure control system. The objective of this system is to improve transmission pressure control accuracy by employing closed-loop technology. The control system design includes both feed forward and feedback control. The feed forward control algorithm continuously learns solenoid P-I characteristics. The closed loop feedback control has a conventional PID control with multi-level gain selections for each control channel, as well as different operating points. To further improve the system performance, Robust Optimization is carried out to determine the optimal set of control parameters and controller hardware design factors. The optimized design is verified via an L18 experiment on spin dynamometer. The design is also tested on vehicle.

Modeling Costs and Fuel Economy Benefits of Lightweighting Vehicle Closure Panels

This paper illustrates a methodology in which complete material-manufacturing process cases for closure panels, reinforcements, and assembly are modeled and compared in order to identify the preferred option for a lightweight closure design. First, process-based cost models are used to predict the cost of lightweighting the closure set of a sample midsized sports utility vehicle (SUV) via material and process substitution. Weight savings are then analyzed using a powertrain simulation to understand the impact of lightweighting on fuel economy. The results are evaluated in the context of production volume and total mass change.

Model Driven Testing

While the industry has recognized the value of modeling and code generation, the role of verification has taken a limited second tier role. Model Based Testing (MBT) is typically discussed in the context of automation of testing activities to eliminate the burden of generation and execution of tests. Unfortunately, this objective of effort minimization has skewed solutions away from using quality as a guiding metric. Alternatively, we have identified the simple objective of increasing the quality of testing practices and productivity of developers. In the following paper we introduce the integration of traditional software quality practices of functional, unit, and regression testing with the automated, model-driven world. This approach enables a quantitative approach to model driven software quality. The result is a robust technique that enables confident use of model-based development for production applications.

Model-based design and development is emerging in the automotive industry, largely revealing its popularity in chassis control systems [1]. Although it is an efficient and accepted design tool for chassis systems, proper processes and strategies need to be in place to ensure the integrity and correctness of the production software. This paper describes software testing strategies for complex chassis control systems in a model-based environment. In detail, it highlights various testing methods for different phases, such as unit testing and integration testing. It will also address issues and challenges that were faced with each method and propose possible solutions.

A Three-Pillar Framework for Model-Based Engine Control System Development

This paper presents a comprehensive Matlab/Simulink-based framework that affords a rapid, systematic, and efficient engine control system development process including automated code generation. The proposed framework hinges on three essential pillars: 1 ) an accurate model for the target engine, 2) a toolset for systematic control design, and 3) a modular system architecture that enhances feature reusability and rapid algorithm deployment. The proposed framework promotes systematic model-based algorithm development and validation in virtual reality. Within this context, the framework affords integration and evaluation of the entire control system at an early development stage, seamless transitions across inherently incompatible product development stages, and rapid code generation for production target hardware.

The fierce competition and shifting consumer demands require automotive companies to be more efficient in all aspects of vehicle development and specifically in the area of embedded engine control system development. In order to reduce development cost, shorten time-to-market, and meet more stringent emission regulations without sacrificing quality, the increasingly complex control algorithms must be transportable and reusable. Within an efficient development process it is necessary that the algorithms can be seamlessly moved throughout different development stages and that they can be easily reused for different applications. In this paper, we propose a flexible engine control architecture that greatly boosts development efficiency.

Forming Simulation and Validation of Laminated Steel Panels

Laminated steel has been increasingly applied in automotive products for vibration and noise reduction. One of the major challenges the laminated steel poses is how to simulate forming processes and predict formability severity with acceptable correlation in production environment, which is caused by the fact that a thin polymer core possesses mechanical properties with significant difference in comparison with that of steel skins. In this study a cantilever beam test is conducted for investigating flexural behavior of the laminated steel and a finite element modeling technique is proposed for forming simulation of the laminated steel. Two production panels are analyzed for formability prediction and the results are compared with those from the try-out for validation. This procedure demonstrates that the prediction and try-out are in good agreement for both panels.

Managing (minimizing and optimizing) the total mass of a vehicle is recognized as a critical task during the development of a new vehicle, as well as throughout its production lifecycle. This paper summarizes a literature review of, and investigation into, the strategies, methods and best practices for achieving low total mass in new vehicle programs, and/or mass reductions in existing production vehicle programs. Empirical and quantitative data and examples from the automotive manufacturers and suppliers are also provided in support of the material presented.

Achieving optimum results and developing systems that are towards production intent is a challenge that the General Motors Sequel platform not only overcame, but also enhanced by providing an opportunity to achieve maximum integration of new technologies. Implementation of these new technologies during this project enabled us to understand the impact and rollout for future production programs to enhance performance and add features that will enable General Motors to make quantum leaps in the automotive industry. Presented are aspects, objectives and features of the Sequel's advanced Brake-By-Wire system as it migrates from concept towards production readiness. Also included in the paper are the objectives for system design; functional/performance requirements and the desired fault tolerance. Custom Real-Time Interface Blockset Development in Matlab/Simulink for On-Target Rapid Prototyping

In GM R&D Powertrain/Engine Control Group, rapid prototyping controller (RPC) systems with Matlab/Simulink are used extensively to design, simulate and implement advanced engine control algorithms and models. However, those RPC systems use powerful microprocessors with large amounts of RAM contrary to engine control modules (ECM) in production vehicles. Therefore, a thorough analysis on the comparatively much more complicated algorithms and models cannot be performed during the research stage, since there are not enough tools to enable the smooth transition from Matlab/Simulink to the production type processor. The Real-Time Interface (RTI) Blockset for a production like microprocessor would close the transition gap between rapid prototyping controller systems and production type microprocessors by leveraging the power and popularity of Matlab/Simulink in control engineering world and automatic code generation tools.

Development of a Steer-by-Wire System for the GM Sequel

Steer-by-wire systems (SBW) offer the potential to enhance steering functionality by enabling features such as automatic lane keeping, park assist, variable steer ratio, and advanced vehicle dynamics control. The lack of a steering intermediate shaft significantly enhances vehicle architectural flexibility. These potential benefits led GM to include steer-by-wire technology in its next generation fuel cell demonstration vehicle, called “Sequel.” The Sequel's steer-by-wire system consists of front and rear electromechanical actuators, a torque feedback emulator for the steering wheel, and a distributed electronic control system. Redundancy of sensors, actuators, controllers, and power allows the system to be fault-tolerant. Control is provided by multiple ECU's that are linked by a fault-tolerant communication system called FlexRay. In this paper, we describe the objectives for fault tolerance and performance that were established for the Sequel.

Cylinder Pressure Data Quality Checks and Procedures to Maximize Data Accuracy

Cylinder pressure data is so completely integral to the combustion system development process that ensuring measurements of the highest possible accuracy is of paramount importance. Three main areas of the pressure measurement and analysis process control the accuracy of measured cylinder pressure and its derived metrics: 1) Association of the pressure data to the engine's crankshaft position or cylinder volume 2) Pegging, or referencing, the pressure sensor output to a known, absolute pressure level 3) The raw, relative pressure output of the piezoelectric cylinder pressure sensor Certain cylinder pressure-based metrics, such as mean effective pressures (MEP) and heat release parameters, require knowledge of the cylinder volume associated with the sampled pressure data. Accurate determination of the cylinder volume is dependent on knowing the rotational position of the crankshaft.

Design of a Rapid Prototyping Engine Management System for Development of Combustion Feedback Control Technology

Combustion feedback using cylinder pressure sensors, ion current sensors or alternative sensing techniques is actively under investigation by the automotive industry to meet future legislative emissions requirements. One of the drawbacks of many rapid prototyping engine management systems is their available analog interfaces, often limited to 10-12 bits with limited bandwidth, sampling rate and very simple anti-aliasing filters. Processing cylinder pressure or other combustion feedback sensors requires higher precision, wider bandwidths and more processing power than is typically available. For these reasons, Ricardo in collaboration with GM Research has developed a custom, high precision analog input subsystem for the rCube rapid prototyping control system that is specifically targeted at development of combustion feedback control systems.

Distributed Control System Development for FlexRay-based Systems

FlexRay is a new communication subsystem for future in-vehicle controls. There is a lack of mature model-based development methodologies to build complex FlexRay-based systems. In this paper we describe an end-to-end model-based development process for building a complex FlexRay-based distributed control system. We describe this in the context of safety critical x-by-wire systems for a realistic automotive application. This involves: control system modeling, functional simulation, and distributed software development. We first describe the process of functional and physical architecture design. Next we discuss the software development process dealing with software to hardware allocation, as well as scheduling of software and communication tasks on a time-triggered communication bus under stringent practical restrictions. We conclude by considering the integration issues relating to joint OEM/supplier development of distributed control systems.
