An Investigation of the Effects of Cast Skin on the Mechanical Properties of an AM60 Die-Cast Magnesium Alloy

Magnesium die-cast alloys are known to have a layered microstructure composed of: (1) An outer skin layer characterized by a refined microstructure that is relatively defect-free; and (2) A “core” (interior) layer with a coarser microstructure having a higher concentration of features such as porosity and externally solidified grains (ESGs). Because of the difference in microstructural features, it has been long suggested that removal of the surface layer by machining could result in reduced mechanical properties in tested tensile samples. To examine the influence of the skin layer on the mechanical properties, a series of round tensile bars of varying diameters were die-cast in a specially-designed mold using the AM60 Mg alloy. A select number of the samples were machined to different final diameters. Subsequently, all of the samples (as-cast as well as machined) were tested in tension.

MMLV: Door Design and Component Testing

The Multi Material Lightweight Vehicle (MMLV) developed by Magna International and Ford Motor Company is a result of a US Department of Energy project DE-EE0005574. The project demonstrates the lightweighting potential of a five passenger sedan, while maintaining vehicle performance and occupant safety. Prototype vehicles were manufactured and limited full vehicle testing was conducted. The Mach-I vehicle design, comprised of commercially available materials and production processes, achieved a 364kg (23.5%) full vehicle mass reduction, enabling the application of a 1.0-liter three-cylinder engine resulting in a significant environmental benefit and fuel reduction. This paper reviews the mass reduction and structural performance of aluminum, magnesium, and steel components for a lightweight multi material door design for a C/D segment passenger vehicle. Stiffness, durability, and crash requirements are assessed.

Towards an Optimum Aftertreatment System Architecture

Aftertreatment system design involves multiple tradeoffs between engine performance, fuel economy, regulatory emission levels, packaging, and cost. Selection of the best design solution (or “architecture”) is often based on an assumption that inherent catalyst activity is unaffected by location within the system. However, this study acknowledges that catalyst activity can be significantly impacted by location in the system as a result of varying thermal exposure, and this in turn can impact the selection of an optimum system architecture. Vehicle experiments with catalysts aged over a range of mild to moderate to severe thermal conditions that accurately reflect select locations on a vehicle were conducted on a chassis dynamometer. The vehicle test data indicated CO and NOx could be minimized with a catalyst placed in an intermediate location.

Hot Stamping of a B-Pillar Outer from High Strength Aluminum Sheet AA7075

This work demonstrates the feasibility of hot stamping a B-pillar outer panel from aluminum alloy 7075. AA7075 is characterized by a high strength to weight ratio with yield strengths comparable to those of DP and TRIP advanced high strength steels. Applications using AA7075 have typically been limited to the aerospace industry due to the high variable cost associated with forming and joining of these materials. A primary key to implementation in the automotive industry is the development of metal forming methods that produce non-compromised stamped parts at automotive manufacturing volumes and costs. This work explores the feasibility of die quenching a hot blank within a cold die as a means of delivering high strength aluminum sheet parts. A die made from kirksite was used to evaluate the hot stamping process for a B-pillar outer. After the forming/quenching operation, the parts were subjected to an artificial aging process to regain the properties of the T6-temper.

On Modeling the Hot Stamping of High Strength Aluminum Sheet

This paper documents the finite element (FE) analysis of a hot stamping process for high strength aluminum sheet. In this process a 7075 blank, heated above its solvus temperature, was simultaneously die quenched and stamped in a room temperature die to form a B-pillar outer reinforcement. Two modeling approaches have been investigated: an isothermal mechanical model and a non-isothermal coupled thermo-mechanical model. The accuracy of each approach was assessed by comparing the predicted strain and thickness distributions to experimental measurements from a formed panel. The coupled thermo-mechanical model provided the most accurate prediction.

Experimental Evaluation of the Quench Rate of AA7075

The aluminum alloy 7075-T6 has the potential to be used for structural automotive body components as an alternative to boron steel. Although this alloy shows poor formability at room temperature, it has been demonstrated that hot stamping is a feasible sheet metal process that can be used to overcome the forming issues. Hot stamping is an elevated temperature forming operation in which a hot blank is formed and quenched within a stamping die. Attaining a high quench rate is a critical step of the hot stamping process and corresponds to maximum strength and corrosion resistance. This work looks at measuring the quench rate of AA7075-T6 by way of three different approaches: water, a water-cooled plate, and a bead die. The water-cooled plate and the bead die are laboratory-scale experimental setups designed to replicate the hot stamping/die quenching process.

When considering ride comfort and precision there are lots of components in the vehicle suspensions that have influence in this behavior and some ride occurrences (mainly higher frequencies) are rubber bushing responsibility but due their compliance, other vehicle attributes, steering and handling, can be affected. So the correct components tuning can maintain or improve vehicle attributes to address desired brand DNA and vehicle its specific needs. These studies were done considering the elastokinematics of front axle only due need of improve its comfort concerning higher frequencies (impacts and harshness). In addiction, correlation between subjective evaluation and objective data acquisition/post processing is desirable to optimize development time. Based in subjective directional, the activities time was reduced and final configuration reached faster.

Deformation Analysis of Incremental Sheet Forming

Incremental Sheet Forming (ISF) is an emerging sheet metal prototyping technology where a part is formed as one or more stylus tools are moving in a pre-determined path and deforming the sheet metal locally while the sheet blank is clamped along its periphery. A deformation analysis of incremental forming process is presented in this paper. The analysis includes the development of an analytical model for strain distributions based on part geometry and tool paths; and numerical simulations of the forming process with LS-DYNA. A skew cone is constructed and used as an example for the study. Analytical and numerical results are compared, and excellent correlations are found. It is demonstrated that the analytical model developed in this paper is reliable and efficient in the prediction of strain distributions for incremental forming process.

Mechanical and Thermophysical Properties of Magnesium Alloy Extrusions

Magnesium alloy extrusions offer potentially more mass saving compared to magnesium castings. One of the tasks in the United States Automotive Materials Partnership (USAMP) ?Magnesium Front End Research and Development? (MFERD) project is to evaluate magnesium extrusion alloys AM30, AZ31 and AZ61 for automotive body applications. Solid and hollow sections were made by lowcost direct extrusion process. Mechanical properties in tension and compression were tested in extrusion, transverse and 45 degree directions. The tensile properties of the extrusion alloys in the extrusion direction are generally higher than those of conventional die cast alloys. However, significant tension-compression asymmetry and plastic anisotropy need to be understood and captured in the component design.

Current trends in the auto industry requiring tighter dimensional specifications combined with the use of lightweight materials, such as aluminum, are a challenge for the traditional manufacturing processes. The hemming process, a sheet metal bending operation used in the manufacturing of car doors and hoods, poses problems meeting tighter dimensional tolerances. Hemming is the final operation that is used to fasten the outer panel with the inner panel by folding the outer panel over the inner panel. Roll in/out is one of the main quality concerns with hemming, and keeping it under tolerance is a high priority issue for the auto manufacturers. Current hemming process technology, given the mechanical properties of current materials, has reached its saturation limit to deliver consistent dimensional quality to satisfy customers and at the same time meet government standards.

Permanent Mold Casting and Creep Behavior of Mg - 4 Al - 4 X: (Ca, Ce, La, Sr) Alloys

Creep-resistant magnesium alloys for automotive powertrain applications offer significant potential for vehicle weight reduction. In this study permanent mold casting, microstructure and creep behavior have been investigated for a series of ternary magnesium alloys (Mg-4Al-4X (X: Ca, Ce, La, Sr) wt%) and AXJ530 (Mg-5Al-3Ca-0.15Sr, wt%). A permanent mold was instrumented with twelve thermocouples and mold temperature was monitored during the casting process. Average mold temperature increased from 200°C to 400°C during a typical alloy casting series (fifteen to twenty castings). The cast microstructure for all alloys consists of primary α-Mg globular phase surrounded by eutectic structure which is composed of intermetallic(s) and α-Mg magnesium phases. The primary cell size of the AXJ530 increased from 18 to 24 μm with increasing mold temperature and a similar trend is expected for all alloys.

The Ford GT is a high performance sports car designed to compete with the best that the global automotive industry has to offer. A critical enabler for the performance that a vehicle in this class must achieve is the stiffness and response of the frame structure to the numerous load inputs from the suspension, powertrain and occupants. The process of designing the Ford GT spaceframe started with a number of constraints and performance targets derived through vehicle dynamics CAE modeling, crash performance requirements, competitive benchmarking and the requirement to maintain the unique styling of the GT40 concept car. To achieve these goals, an aluminum spaceframe was designed incorporating 35 different extrusion cross-sections, 5 complex castings, 4 smaller node castings and numerous aluminum stampings.

On-line Oxygen Storage Capacity Estimation of a Catalyst

Presented in this paper is an on-line method for estimating the oxygen storage capacity contained within a catalyst. The oxygen storage capacity of a catalyst changes over time due to catalyst brick temperatures, poisoned catalyst sites, and thermal aging. Information regarding the current oxygen storage capacity of a catalyst is advantageous in the development of robust emission control strategies and on-board diagnostics. The method of collecting the oxygen storage capacity information is extremely important for measurement accuracy and repeatability. Furthermore, the information must be obtained in such a way that it is transparent to the operator and may be implemented on-line during normal drive cycles. This on-line method for estimation of oxygen storage capacity of a catalyst has been demonstrated on a Ford F150 platform with an underbody catalyst.

NOx Release Characteristics of Lean NOx Traps During Rich Purges

This paper summarizes results from a large study on the release of NOx from a lean NOx trap during rich purges. Under certain purge conditions, some NOx trap formulations have the propensity to release some of the NOx stored during previous lean operation without reducing it. This purge NOx release was examined for different NOx trap formulations. The purge NOx release was evaluated for one of the formulations as a function of several variables, including the aging condition of the trap, the trap temperature, the trap volume, the purge A/F ratio, the purge flow rate, and the amount of NOx stored. The effect of hot lean pretreatments on the purge NOx release was studied. In addition, the effect of the rhodium level on the purge NOx release was examined. Mechanisms for the NOx release are proposed that are consistent with the observed data. The results indicate that the purge NOx release is very low for thermally aged traps and is primarily a concern for fresh or stabilized traps.

Sliding door designs are applied to rear side doors on vans and other large vehicles with a trend towards dual sliding doors with power operation. It is beneficial for the vehicle user to reduce the weight of and space occupied by these doors. Alcoa, in conjunction with Ford, has developed a multi-product, multi-material-based solution, which significantly reduces the cost of an aluminum sliding door and provides both consumer delight and stamping-assembly plant benefits. The design was successfully demonstrated through a concept readiness/technology demonstration program.

Modeling of DISI Engine Sprays with Comparison to Experimental In-Cylinder Spray Images

In modeling of engine fuel-air mixing, it is desired to be able to predict fuel spray atomization under different injection and ambient conditions. In this work, a previously developed sheet atomization model was studied for this purpose. For sprays from a pressure-swirl injector, it is assumed in the model that the fuel flows out the injector forming a conical liquid film (sheet), and the sprays are formed due to the disintegration of the sheet. Modified formulations are proposed to estimate sheet parameters including sheet thickness and velocity at the nozzle exit. It was found that the fuel flow rate of a swirl injector satisfied the correlation well. Computations of correlation well. Computations of the sprays injected in an engine with a side-mounted injector were performed for conditions that duplicated a set of experiments performed in an optical engine. The computed results were compared with the spray images obtained from the optical engine using elastic (Mie) scattering.

Optimum Gap Design And Durability Analysis of Catalytic Converter Assembly

A method to predict gap distribution, can deformation and mounting force of catalytic converter during assembling and operation cycles has been developed using ABAQUS contact algorithm with user subroutine for material properties. Inherent in the methodology is the constitutive model for both vermiculite mat and wire mesh mounting materials, which is able to describe their nonlinear and thermal behaviors and shows good agreement with test results. A design optimization procedure is presented to achieve uniform gap design of can and substrate. The technology will enable engineers to generate robust converter can designs, substrate shape and stamping tools for minimum manufacturing failure rate and maximum durability performance once a mounting material is selected.

In 1998, the United States Field Trial was chartered by the United States Council for Automotive Research/Vehicle Recycling Partnership with the objective of evaluating the feasibility of collecting and recycling automotive polymers from domestic end-of-life Vehicles (ELVs). Although ELVs are among the most widely recycled consumer products, 15-25% of their total mass must nevertheless be disposed of with no material recovery; the majority of this remainder is polymeric. Concerns regarding vehicle abandonment risks and disposal practices have resulted in the legislated treatment of ELVs in Western Europe, and in the emergence of attendant material recycling schemes. These schemes support quantitatively optimized material collection, but do not appear to be sustainable under the free-market economic conditions prevalent in North America.

The Utility of Crosslink Characterization in Validating Predicted Lifetime of NR Components

Predicting the service lifetime of elastomeric automotive components is key to improving customer satisfaction over a 10 year / 150,000 mile desired lifetime. Achieving a good correlation between artificially aged components and those which have seen real customer usage can be a daunting task, considering the possible variations in climate, exposure and driver aggressiveness. In natural rubber (NR) components, the quantity and structure of the network crosslinks as a function of time can be used to explore some of the most basic aging mechanisms seen in the real world, as well as to validate protocols developed within the laboratory environment to accelerate the simulation of real-world mechanisms. This paper explores the findings of such a study on an NR engine mount, and examines the information learned by comparison between actual used components and test specimens subjected to accelerated degradation.

Trends on Simulation of Sheet Metal Forming Processes

Present models and methods for simulations of sheet metal forming processes are reviewed in this paper. Because of rapid progress of computer hardware, complex computations, formerly impossible to perform due to high computational cost, are now feasible. Therefore, more realistic and computational intensive models are suggested for finite elements, materials, and frictional forces. Also, simulation methods suitable for sheet metal forming processes are recommended. Four numerical examples at the end of the paper are presented to support the recommendations.
