Dynamic Simulation of Steering Crimp Ring Assembly Process Using CAE and Its Correlation with Testing

The process of assembling the bearing and crimp ring to the steering pinion shaft is intricate. The bearing is pressed into its position via the crimp ring, which is tipped inward and fully fitted into a groove on the pinion shaft. Only when the bearing is pressed to a low surface on the pinion shaft, the caulking force for the crimp ring is achieved. The final caulking distance for the crimp ring confirms the proper bearing position. Simulating this transient fitting process using CAE is a challenging topic. Key factors include controlling applied force, defining contact between bearing and pinion surface, and defining contact between crimp ring and bearing surface from full close to half open transition. The overall CAE process is validated through correlation with testing.

Manufacturing processes impact many factors on a product. Depending on the selected method, development time, part performance and cost are affected. In the automotive sector, there is a growing demand for weight reduction due to the advent of electrification and the greenhouse gas emission regulations. In addition, geometric complexity is a challenging factor for the feasibility of mass production of parts. In this scenario, plastic materials are a very interesting option for application in various vehicle parts, since these materials can be molded by injection, vacuum forming, among others, while maintaining good mechanical properties. Almost a third of a vehicle’s parts are polymeric, making the development of these materials strategic for car manufacturers. This article investigates the impact of the presence of fiberglass in a thermoplastic automotive body part.

Potential use of graphene composites in epoxy resin as anticorrosive painting in automotive industry

Steel represents more than 50% of weight in vehicles, being more susceptible to corrosion processes. Corrosion studies in these components are of great industrial and economic interest, and anticorrosive coatings with efficiency of superior protection is still a relevant area in materials research. Paintings from inorganic and organic hybrid compounds have been used to produce more effective and efficient coatings. Among polymeric coatings, epoxy resin is considered one of the most used anticorrosion coatings, mainly due its excellent protective properties. High barrier level is reached by reinforcing the coatings with inorganic fillers such heavy metal, nanoparticles, silica, and now more recently, carbon-based materials, like graphene and its derivatives.

Corrosion affects all industrial sectors where metals or metal alloys are used in their structures. In the automotive industry, the continuous search for lightweight parts has increased the demand for effective corrosion protection, in order to improve vehicle performance without compromising durability and safety. In this scenario, coatings are essential elements to preserve and protect vehicle parts from various environmental aggressions. Automotive coatings can be classified into primers, topcoats, clearcoats, and specialty coatings. Primers provide corrosion resistance and promote adhesion between the substrate and topcoat. Topcoats provide color, gloss, and durability to the coating system, while clearcoats enhance the appearance and durability of the finish. Specialty coatings provide additional properties, such as scratch resistance, chemical resistance, and UV protection.

The requirements of the automotive industry move along due to product competitiveness and this contributes to increase complexity in the requirements for evaluation. Simulation tools play a key role thanks to their versatility and multiple physical phenomena that can be represented. The axis of analysis for this paper is the problem of the interaction of airflow and water flow in the cowl/plenum/leaf screen components. Airflow is represented by HVAC system operating and water flow by the vehicle in torrential rain. Initially, one simulation is evaluated at a time, in one side, the airflow entering the HVAC system in which the amount of air entering is monitored and pressure drop, on the other, the water simulation on the vehicle, both using a Lagrangian CFD model (using with tools such as STAR CCM+® or Ansys Fluent®) Due to this, a CFD methodology was developed to evaluate the interaction of air and water flow.

The vehicle instrument panel (IP) system has several interactions with the surrounding components such as the Dash, Cowl, Cross Car Beam (CCB), Floor, Body Side etc. With such interactions comes different loadings, usage scenarios, interfaces and design challenges to overcome. For the specific case of the IP to Cowl & Dash interfaces, the position and performance in different load cases, such as, but not limited to, vibration and heat expansion loading as well as the assembly process. A design solution is required to enhance the performance in all these scenarios while maintaining the cost, weight & complexity as low as possible. This paper describes the development process of an optimized solution with a multi-disciplinary approach using advanced computer aided engineering (CAE) optimization tools, which involved performance in multiple virtual evaluations and mass.

Part of these changes are related to the way that users interact with the vehicle and fundamental components are the new digital cluster and screens. These devices have created a disruption in the way information is transmitted to the user, being essential for vehicle operation, including safety. Due to new operating conditions, multiple evaluations need to be performed, one of them is the solar temperature Load to ensure correct operation without compromising user safety. This test is required to identify the thermal performance on the screens mounted on the instrument panel. The performance identification is performed on both sides, analytical and physical. In regards finite element simulation it represents the solar chamber as the main source of heat and being the main mechanism of transmission the radiation.

Evaluation of Drivers of Very Large Pickup Trucks: Size, Seated Height and Biomechanical Responses in Drop Tests

This study focused on occupant responses in very large pickup trucks in rollovers and was conducted in three phases. Phase 1 - Field data analysis: In a prior study [9], 1998 to 2020 FARS data were analyzed; Pickup truck drivers with fatality were 7.4 kg heavier and 4.6 cm taller than passenger car drivers. Most pickup truck drivers were males. Phase 1 extended the study by focusing on the drivers of very large pickup trucks. The size of 1999-2016 Ford F-250 and F-350 drivers involved in fatal crashes was analyzed by age and sex. More than 90% of drivers were males. The average male driver was 179.5 ± 7.5 cm tall and weighed 89.6 ± 18.4 kg. Phase 2 – Surrogate study: Twenty-nine male surrogates were selected to represent the average size of male drivers of F-250 and F-350s involved in fatal crashes. On average, the volunteers weighed 88.6 ± 5.2 kg and were 180.0 ± 3.2 cm tall with a 95.2 ± 2.2 cm seated height.

Latching Effort Predictions and its Design Characteristics Studies on Automotive Rear Seat

Automotive Rear Seats are designed as foldable seats to provide more luggage space to customers when the seat is unoccupied. Foldable seats are of two types, Free Standing Seats and High Latch Seats. Free standing seats are designed with recliner mechanism which allows the seat back to rotate and lock at any given position. High Latch Seats are designed with latches operated by CAMs & Springs which locks with striker wire mounted on the body or side pillars. Recliner Mechanism on free standing seat helps to rotate and lock the seat back at any position with ease. But high latch seats require higher efforts to push the seats towards the striker wire to lock. Efforts (Force in N) required to latch the seats with striker wire need to be in the operating range of customers to latch it easily. Hence latching effort calculations and study of design factors which influence the latching efforts get more importance to avoid any customer complaints at later stage.

Low-Cost Magnesium Alloy Sheet Component Development and Demonstration Project

Most of the applications of magnesium in lightweighting commercial cars and trucks are die castings rather than sheet metal, and automotive applications of magnesium sheet have typically been experimental or low-volume serial production. The overarching objective of this collaborative research project organized by the United States Automotive Materials Partnership (USAMP) was to develop new low-cost magnesium alloys, and demonstrate warm-stamping of magnesium sheet inner and outer door panels for a 2013 MY Ford Fusion at a fully accounted integrated component cost increase over conventional steel stamped components of no more than $2.50/lb. saved ($5.50/kg saved). The project demonstrated the computational design of new magnesium (Mg) alloys from atomistic levels, cast new experimental alloy ingots and explored thermomechanical rolling processes to produce thin Mg sheet of desired textures.

Friction Force Reduction for Electrical Terminals using Solution-Processed Reduced Graphene Oxide Coating

Electrical connectors and terminals are widely used in the automotive industry. It is desirable to mate the electrical connections using materials or coatings with low friction force to improve the ergonomics of the assembly process while maintaining good electrical conduction over the lifetime of the vehicle. We have previously shown that plasma-enhanced chemical vapor deposition (PECVD) of graphene on gold (Au) and silver (Ag) terminals can significantly reduce the insertion force (friction force during the terminal insertion process). However, the cost of this deposition method is rather high, and its high temperature process (> 400 oC) makes it impractical for materials with low melting temperatures. For example, tin (Sn) coating with a melting temperature of 232 oC is commonly used in electrical connectors, which cannot sustain the high temperature process. In this study, reduced graphene oxide was prepared using a low-cost solution process and applied onto metallic terminals.

Graphene Coating as a Corrosion Protection Barrier for Metallic Terminals in Automotive Environments

Inside an automobile, hundreds of connectors and electrical terminals in various locations experience different corrosive environments. These connectors and electrical terminals need to be corrosion-proof and provide a good electrical contact for a vehicle’s lifetime. Saltwater and sulfuric acid are some of the main corrosion concerns for these electrical terminals. Currently, various thin metallic layers such as gold (Au), silver (Ag), or tin (Sn) are plated with a nickel (Ni) layer on copper alloy (Cu) terminals to ensure reliable electrical conduction during service. Graphene due to its excellent chemical stability can serve as a corrosion protective layer and prevent electrochemical oxidation of metallic terminals. In this work, effects of thin graphene layers grown by plasma-enhanced chemical vapor deposition (PECVD) on Au and Ag terminals and thin-film devices were investigated. Various mechanical, thermal/humidity, and electrical tests were performed.

Corrosion Performance of a Magnesium Tower Brace

This study reports the corrosion performance of three different coating strategies tested on an AE44 high performance magnesium strut tower brace used on the 2020 Ford Mustang Shelby GT500. The alloy was selected due to its improved structural performance at higher temperatures over conventional AM60B magnesium die castings. The first coating strategy used no pretreatment, conversion coating, or topcoat to gage the baseline corrosion performance of the uncoated alloy. The second coating strategy used a conventional pretreatment commonly used on AM60B alloy. The third used a ceramic-based conversion coating. A textured (stipple) powder coat was then applied to the two non-baseline parts over the pretreatment. All three coating strategies were then evaluated by comparing the corrosion performance after cyclic corrosion testing for 12 weeks using the Ford L-467 test.

An Analysis of the Effects of Ventilation on Burn Patterns Resulting from Passenger Compartment Interior Fires

Vehicle fire investigators often use the existence of burn patterns, along with the amount and location of fire damage, to determine the fire origin and its cause. The purpose of this paper is to study the effects of ventilation location on the interior burn patterns and burn damage of passenger compartment fires. Four similar Ford Fusion vehicles were burned. The fire origin and first material ignited were the same for all four vehicles. In each test, a different door window was down for the duration of the burn test. Each vehicle was allowed to burn until the windshield, back glass, or another window, other than the window used for ventilation, failed, thus changing the ventilation pattern. At that point, the fire was extinguished. Temperatures were measured at various locations in the passenger compartment. Video recordings and still photography were collected at all phases of the study.

Evaluation of Laminated Side Glazing and Curtain Airbags for Occupant Containment in Rollover

By their nature as chaotic, high-energy events, rollovers pose a high risk of injury to unrestrained occupants, in particular through exposure to projected perimeter contact and ejection. While seat belts have long been accepted as a highly effective means of retaining and restraining occupants in rollover crashes, it has been suggested that technologies such as laminated safety glazing or rollover-activated side curtain airbags (RSCAs) could alternatively provide effective occupant containment. In this study, a full-scale dolly rollover crash test was performed to assess the occupant containment capability of laminated side glazing and RSCAs in a high-severity rollover event. This allowed for the analysis of unrestrained occupant kinematics during interaction with laminated side glazing and RSCAs and evaluation of failure modes and limitations of laminated glazing and RSCAs as they relate to partial and complete ejection of unrestrained occupants.

Buzz Avoidance on Sunroof Light Sunshades: Design and Validation

Sunroof is placed in certain high-end vehicles to give user a better driving experience. All automakers are searching alternatives to reduce weight and cost in the vehicle, in which sunroofs are also impacted. Some alternatives are already applied, as a honeycomb paper used in some sunshades that presents benefits, as less weight and with a good cost reduction. Although, due the reduced weight for this part produced in this material, it shows more susceptibility to reproduce the vibration that vehicle propagates in movement, especially in bad condition roads. The sunroof assembly is dependent of the roof reinforcement and roof skin, but in this special case, the validation could be done in the components itself because the interaction of the sunshades is directly dependent of the other sunroof parts, as rails and front frame.

Implementation, Improvement and Statistical Validation of Scoring by Milling Process on an Instrument Panel with In-Mold Grain Lamination

This paper starts describing the in-mold grain lamination and bilaminated film cover when applied to instrument panels with seamless passenger air bag doors. It then offers a comparison between two different PAB door weakening processes, the laser scoring and the scoring by milling. It further discuss the scoring by milling process and analyses its implementation on a real case instrument panel. In the implementation case, the scoring pattern is checked against a pre-defined engineering specification and correlated to the results of a drop tower test, which shows the force necessary to break the PAB door. Three iterations are performed until the results for scoring pattern and breaking force are achieved. The breaking force results are then statistically validated against the specification and capability analysis.

Rattle Evaluation: Sunroof Glass Against Roof Flange

Sunroof is installed in the vehicles to generate a better satisfaction for customer. Normally, the glass is maintained closed or fully opened, when the user would like to exterior air to get in. The glass runs in the sunroof rail that interacts directly with the roof skin and the roof reinforcement, where the whole sunroof structure is fixed. In general, sunroofs are equipped with two stages button, were the final or second stage, more used by users, allows the glass to move until the final position directly, without stops. Even though, the first stage could move the glass according user desire. For validation, the vehicle runs in several roads in order to capture any unusual response given by the sunroof. During specific test validation created, the glass was been positioned in the critical region that by design has the minimum distance against the roof flange.

Robustness Design to Avoid Noise on Exterior Handle System

Squeak and rattle are two undesirable occurrences during component operation and during vehicle driving condition, resulting in one of the top complains from costumers. One common grievance could happen during the user exterior handle operation and during side door closing. The exterior handle system during the operation could generate a squeak between interface parts, if materials and geometric tolerances was not been carefully designed. Also, vibration generated during door closing effort, might generate squeak between parts since the reinforcement for exterior handle touches the outer sheet metal internally. For this reason several guidelines might be included to avoid potential noise condition for this system during vehicle lifetime as correct material reduce friction between parts, taking into consideration the geometric condition between parts. Plus, coupling system on handles two pieces should also be evaluated to avoid squeak during use.

The Effects of Internal Friction on Automotive Latch and Release System Behavior

Physical tests and analysis of a typical automobile latch and outside handle release mechanism are performed to determine the effects of friction on the systems dynamic response. An automobile side door outside handle, outside handle rod linkage, and latch are mounted to a rigid fixture that is constrained by bearings to a “drop tower.” The fixture is released from controlled heights onto a compliant impact surface resulting in a constant duration acceleration transient of varying amplitude. An instrumented door latch striker is designed into the fixture to engage the latch. The pre-drop interface load between the latch and striker is adjusted allowing its effect on the dynamic behavior to be characterized. The latch position and the interface load between the latch and striker are monitored throughout the test. The results of the test show that friction forces internal to the latch significantly affect the quasistatic and dynamic behavior of the latching system.
