Simulation applied to compaction process in sintered components for product performance optimization

Sintered parts mechanical properties are very sensitive to final density, which inevitable cause an enormous density gradient in the green part coming from the compaction process strategy. The current experimental method to assess green density occurs mainly in set up by cutting the green parts in pieces and measuring its average density in a balance using Archimedes principle. Simulation is the more accurate method to verify gradient density and the main benefit would be the correlation with the critical region in terms of stresses obtained by FEA and try to pursue the optimization process. This paper shows a case study of a part that had your fatigue limit improved 1000% using compaction process simulation for better optimization.

Improving Cruise Control Efficiency through Speed Flexibility & On-Board Data

In recent decades, significant technological advances have made cruise control systems safer, more automated, and available in more driving scenarios. However, comparatively little progress has been made in optimizing vehicle efficiency while in cruise control. In this paper, two distinct strategies are proposed to deliver efficiency benefits in cruise control by leveraging flexibility around the driver’s requested set speed, and road information that is available on-board in many new vehicles. In today’s cruise control systems, substantial energy is wasted by rigidly controlling to a single set speed regardless of the terrain or road conditions. Introducing even a small allowable “error band” around the set speed can allow the propulsion system to operate in a pseudo-steady state manner across most terrain. As long as the vehicle can remain in the allowed speed window, it can maintain a roughly constant load, traveling slower up hills and faster down hills.

Currently, the dominant technology used in the manufacture of mass-market automobile structures is sheet-metal stamping because of its suitability for producing accurate, strong, durable components in large quantities [1]. While cost-effective and fast for high-volume applications, the cost of manufacturing stamping dies is difficult to profitably amortize over a low-volume product in any but the most high-priced vehicle segments. This study examines the application of automated fabrication technologies as an alternative to stamping for the production of low-volume body structure components, including the impacts on both design and performance.

Over the last two decades, engine research has been mainly focused on reducing fuel consumption in view of compliance with stringent homologation targets and customer expectations. As it is well known, the objective of overall engine efficiency optimization can be achieved only through the improvement of each element of the efficiency chain, of which mechanical constitutes one of the two key pillars (together with thermodynamics). In this framework, the friction reduction for each mechanical subsystems has been one of the most important topics of modern Diesel engine development. In particular, the present paper analyzes the lubrication circuit potential as contributor to the mechanical efficiency improvement, by investigating the synergistic impact of oil circuit design, oil viscosity characteristics (including new ultra-low formulations) and thermal management. For this purpose, a combination of theoretical and experimental tools were used.

Planetary Carrier Staking Groove Optimization

Simple planetary gears are widely used in automobile industry due to their compact design and high power density. A simple planetary gear set consists of a Sun gear, Ring gear, Planets and Carrier which houses planet gears. Mounting of planet pinions on carrier is through pins which is supported on needle roller bearings. A process called staking is used to assemble the pinion pins on to the carrier. Pinion pins have a staking region which after assembly expands outward into staking groove on the carrier to prevent axial movement of the pins. Design of the groove plays a vital role for the fixation of planet pins and robustness a carrier. Planetary carrier staking grooves are designed to meet pinion pin retention and strength targets.

Structural and Cost Evaluation of Snap Fits used in Connections of Vehicle Door Trim Panel Components with FEA Assist

Among the most important finishing structures of a vehicle interior, the door trim panels reduce external noises, present ergonomic concepts generating comfort, improve appearance, and provide objects storage, knobs and buttons. The panels usually composed of several molded parts (trim, armrest, etc.) connected to each other also have structural function as support closing loads, protect occupants of door internal mechanisms, energy absorption in side impacts and resist misuse conditions. Therefore, these trims usually made of polymeric materials must to present good structural integrity, demanding appropriate connections between components to have good load distribution. The connections between parts can be made using bolts, interference fits (like self-locking), welding tubular plastic towers (heat stakes), or clips (such as snap fits) and last two are the most common due to be cheap and with good retention.

The Next Generation “Voltec” Extended Range EV Propulsion System

The Chevrolet Volt is an electric vehicle (EV) with extended-range (ER) that is capable of operation on battery power alone, and on power generated by an on-board gasoline engine after depletion of the battery charge. For 2016, GM has developed the next generation of the Volt vehicle and “Voltec” propulsion system. Building on the experience of the first generation Volt, the second generation targeted improved all-electric range, improved charge sustaining fuel economy, and improved performance. All of this was to be accomplished while maintaining the EV character of the first generation Volt which customers clearly valued. This paper describes the next generation “Voltec” system and the realized improvements in efficiency and performance. The features of the propulsion system components, including energy storage, transaxle, electric motors and power electronics, on-board charging, and engine are described and compared with the previous generation.

Estimation of Elemental Composition of Diesel Fuel Containing Biodiesel

Carbon, hydrogen and oxygen are major elements in vehicle fuels. Knowledge of fuels elemental composition is helpful in addressing its performance characteristics. Carbon, hydrogen and oxygen composition is an important parameter in engine calibration affecting vehicle performance, emissions and fuel economy. Biodiesel, a fuel comprised of mono-alkyl esters of long-chain fatty acids also known as Fatty Acid Methyl Esters(FAME), derived from vegetable oils or animal fats, has become an important commercial marketplace automotive fuel in the United States (US) and around the world over last few years. FAME biodiesels have many chemical and physical property differences compared to conventional petroleum based diesel fuels. Also, the properties of biodiesel vary based on the feedstock chosen for biodiesel production. One of the key differences between petroleum diesel fuels and biodiesel is the oxygen content.

The increasing demand for energy savings in cars of high production volume, especially those classified as emerging market vehicles, has led the automotive industry to focus on several strategies to achieve higher efficiency levels from their systems and components. One of the most diffuse initiatives is reducing weight through the application of the so-called light alloys. An engine cylinder block can contribute nearly two percent of the vehicle's total mass. Special attention and soon repercussion are given when someone decides to apply a light alloy such as the aluminum to this component. Nonetheless, it is known that peculiarities in terms of physical, chemical and mechanical properties, due to the material nature, associated with regional market characteristics make the initial feasibility analysis study definitely one of the most important stages for the material choice decision.

A Study on the Camshaft Lobe Microstructure Obtained by Different Processing

The present work aims to characterize the microstructure of valvetrain camshaft lobes that are currently applied in the automotive industry, obtained by different processing routes. The cam lobe microstructure has been assessed by microscopy, whereas the mechanical properties by hardness profile measurements on the surface region. Microconstituents type and form, composing the final microstructure at the cam lobe work region, are defined by the casting route and/or post-heat treatment process other than alloy chemical composition, so that knowledge and control of processing route is vital to assure suitable valvetrain system assembly performance and durability. Most of the mechanical solicitations on the part occur at the interface between cam and follower; the actual contact area is significantly smaller than the apparent area. As a result, the microstructure at and near the surface performs a direct role on the performance of the valvetrain, cam lobe and its counterpart.

Co-Simulation of Multiple Software Packages for Model Based Control Development and Full Vehicle System Evaluation

Recent advancements in simulation software and computational hardware make it realizable to simulate a full vehicle system comprised of multiple sub-models developed in different modeling languages. The so-called, co-simulation allows one to develop a control strategy and evaluate various aspects of a vehicle system, such as fuel efficiency and vehicle drivability, in a cost-effective manner. In order to study the feasibility of the synchronized parallel processing in co-simulation this paper presents two co-simulation frameworks for a complete vehicle system with multiple heterogeneous subsystem models. In the first approach, subsystem models are co-simulated in a serial configuration, and the same sub-models are co-simulated in a parallel configuration in the second approach.

It has the aim to discuss the evolution of electronics components, integrated circuits, new transistors concepts and associate its importance in the automotive modules. Today, the challenge is to have devices which consume less power, suitable for high-energy radiation environment, less parasitic capacitances, high speed, easier device isolation, high gain, easier scale-down of threshold voltage, no latch-up and higher integration density. The improvement of those characteristics mentioned and others in the electronic devices enable the automotive industry to have a more robust product and give the possibility to integrate new features in comfort, safety, infotainment and telematics modules. Finally, the intention is to discuss advanced structures, such as the silicon-on-insulator (SOI) and show how it affects the electronics modules applied for the automotive area.

Forming Limit Curves for the AA5083 Alloy under Quick Plastic Forming Conditions

Forming Limit Curves (FLCs) were developed for the 5083 aluminum alloy at conditions simulating high temperature processes such as superplastic and quick plastic forming. Sheet samples were formed at 450 °C and at a constant strain rate of 5x10-3 s-1, by free bulging into a set of elliptical die inserts with different aspect ratios. Friction-independent formability diagrams, which distinguish between the safe and unsafe deformation zones, were constructed. Although the formability diagrams were confined to the biaxial strain region (right side quadrant of an FLD), the elliptical die insert methodology provides formability maps under conditions where traditional mechanical stretching techniques are limited.

Failure Evaluation of Clinched Thin Gauged Pedestrian Friendly Hood by Slam Simulation

In order to reduce the number of head injuries sustained by pedestrian accidents, safety engineers are developing pedestrian friendly hood systems through gauge optimization of the hood inner panel. In this study, the clinch method was employed to assemble a pedestrian friendly hood with a 0.5mm thick inner panel. Static and dynamic analyses were carried out to determine the clinch experiencing the highest loads and to understand the fatigue behavior of a clinched hood during a slam event. The macroscopic failure modes of clinched joints by hood slam were studied by means of a scanning electron microscope. A simple equation was derived to correlate the hexahedron spot weld model as a substitute for clinching in order to obtain an equivalent stiffness for a clinched joint within the linear region of an F-D curve. The F-D curve was obtained by lap shear testing.

Calculation of Heating Value for Gasoline Containing Ethanol

Ethanol for use in automotive fuels can be made from renewable feedstocks, which contributes to its increased use in recent years. There are many differences in physical and chemical properties between ethanol and petrochemicals refined from fossil oil. One of the differences is its energy content. The energy content, or heating value, is an important property of motor fuel, since it directly affects vehicle fuel economy. While the energy content can be measured by combustion of the fuel in a bomb, the test is time-consuming and expensive. It is generally satisfactory and more convenient to estimate that property from other commonly-measured fuel properties. Several standardized empirical methods have been developed in the past for estimating the energy content of hydrocarbon fuels such as gasoline, diesel fuel, and jet fuel.

Tensile Deformation and Fracture of TRIP590 Steel from Digital Image Correlation

Quasi-static tensile properties of TRIP590 steels from three different manufacturers were investigated using digital image correlation (DIC). The focus was on the post-uniform elongation behavior which can be very different for steels of the same grade owing to different manufacturing processes. Miniature tensile specimens, cut at 0°, 45°, and 90° relative to the rolling direction, were strained to failure in an instrumented tensile stage. True stress-true strain curves were computed from digital strain gages superimposed on digital images captured from one gage section surface during tensile deformation. Microstructural phases in undeformed and fracture specimens were identified with optical microscopy using the color tint etching process. Fracture surface analyses conducted with scanning electron microscopy and energy dispersive spectroscopy were used to investigate microvoids and inclusions in all materials.

Efficient methods for simulating operators performing part handling tasks in manufacturing plants are needed. The simulation of part handling motions is an important step towards the implementation of virtual manufacturing for the purpose of improving worker productivity and reducing injuries in the workplace. However, industrial assembly tasks are often complex and involve multiple interactions between workers and their environment. The purpose of this paper is to present a series of industrial simulations using the Human Motion Simulation Framework developed at the University of Michigan. Three automotive assembly operations spanning scenarios, such as small and large parts, tool use, walking, re-grasping, reaching inside a vehicle, etc. were selected.

Vehicle Implementation of a GM RWD Six-Speed Integrated-Friction-Launch Automatic Transmission

Friction Launch transmissions use a wet multi-plate clutch to replace the torque converter in an automatic transmission. By using one of the range clutches inside the transmission, the benefits of this integrated friction launch technology (IFL), such as reduction in mass, packaging, and cost, can be enhanced. The availability of new automatic transmissions with higher number of speeds and wider ratio spreads makes IFL technology more viable than ever before. The new GM Rear-Wheel-Drive (RWD) six-speed transmission has paved the way for a full implementation of integrated friction launch technology in a GM full size Sport-Utility Vehicle (SUV). This project focuses on both hardware and control issues with the friction launch clutch. The hardware issues include designing the clutch for launch energy, cooling, and durability.

Magnesium Powertrain Mount Brackets: New Application of Material Being used in this Sub-System for Vehicle Mass Reduction

The need for fuel economy gains is crucial in todays automotive market. There is also growing interest and knowledge of greenhouse gases and their effect on the environment. Paulstra's magnesium powertrain brackets were a solution that was presented not just to reduce the weight of the engine mounting system (which was already under its weight target before magnesium introduction), but in response of the OEM's desire to further reduce the weight of the vehicle for CAFE and weight class impact. This new engine mounting system has three powertrain mount brackets that are high-pressure die cast AZ91D magnesium alloy. This paper will show that these brackets to have a dramatic weight reduction compared to the standard aluminum die-cast material that they replaced. This paper describes the process of approval: concept and material sign-off by the OEM, FEA for strength and modal performance, corrosion, and the final product.

Active Fuel Management™ Technology: Hardware Development on a 2007 GM 3.9L V-6 OHV SI Engine

In the North American automotive market, cylinder deactivation by means of engine valve deactivation is becoming a significant enabler in reducing the Brake Specific Fuel Consumption (BSFC) of large displacement engines. This allows for the continued market competitiveness of large displacement spark ignition (SI) engines that provide exceptional performance with reduced fuel consumption. As an alternative to a major engine redesign, the Active Fuel Management™ (AFM™) system is a lower cost and effective technology that provides improved fuel economy during part-load conditions. Cylinder deactivation is made possible by utilizing innovative new base engine hardware in conjunction with an advanced control system. In the GM 3.9L V-6 Over Head Valve (OHV) engine, the standard hydraulic roller lifters on the engine's right bank are replaced with deactivating hydraulic roller lifters and a manifold assembly of oil control solenoids.
