Analysis of Contamination Protection for Brake Rotor

Contamination protection of brake rotors has been a challenge for the auto industry for a long time. As contamination of a rotor causes corrosion, and that in turn causes many issues like pulsation and excessive wear of rotors and linings, a rotor splash protection shield became a common part for most vehicles. While the rotor splash shield provides contamination protection for the brake rotor, it makes brake cooling performance worse because it blocks air reaching the brake rotor. Therefore, balancing between contamination protection and enabling brake cooling has become a key critical factor when the splash shield is designed. Although the analysis capability of brake cooling performance has become quite reliable, due to lack of technology to predict contamination patterns, the design of the splash protection shield has relied on engineering judgment and/or vehicle tests. Optimization opportunities were restricted by cost and time associated with vehicle tests.

Composite Thermal Model for Design of Climate Control System

We propose a composite thermal model of the vehicle passenger compartment that can be used to predict and analyze thermal comfort of the occupants of a vehicle. Physical model is developed using heat flow in and out of the passenger compartment space, comprised of glasses, roof, seats, dashboard, etc. Use of a model under a wide variety of test conditions have shown high sensitivity of compartment air temperature to changes in the outside air temperature, solar heat load, temperature and mass flow of duct outlet air from the climate control system of a vehicle. Use of this model has subsequently reduced empiricism and extensive experimental tests for design and tuning of the automatic climate control system. Simulation of the model allowed several changes to the designs well before the prototype hardware is available.

Stiffness Simulation Techniques and Test Correlations in Automotive Interior Cockpit Systems (IP, Door Trim and Floor Console Assembly)

An automotive cockpit module is a complex assembly, which consists of components and sub-systems. The critical systems in the cockpit module are the instrument panel (IP), the floor console, and door trim assemblies, which consist of many plastic trims. Stiffness is one of the most important parameters for the plastic trims' design, and it should be optimum to meet all the three functional requirements of safety, vibration and durability. This paper presents how the CAE application and various other techniques are used efficiently to predict the stiffness, and the strength of automotive cockpit systems, which will reduce the product development cycle time and cost. The implicit solver is used for the most of the stiffness analysis, and the explicit techniques are used in highly non-linear situations. This paper also shows the correlations of the CAE results and the physical test results, which will give more confidence in product design and reduce the cost of prototype testing.

Smart Charging Standards for Plug-In Electric Vehicles

This paper is the fifth in the series of documents designed to identify the progress on the SAE Plug-in Electric Vehicle (PEV) communication task force that follows 2010-01-0837, 2011-01-0866, 2012-01-1036 and 2013-01-1475. The primary focus of this paper is to discuss the most recent revision of J2847/1 [1], which deals with Smart Charging applications, plus the initial release of J2847/3 [2], which can be thought of as dealing with “Smart Discharging” applications. Both documents are based on the use of the Smart Energy Profile 2.0 (SEP2) Application Protocol Standard (V1.0) which was completed by the ZigBee Alliance in April 2013. The standard was then accepted by the IEEE and subsequently released as IEEE 2030.5 [3]. SEP2 started with a Marketing Requirements Document (MRD) that J2836/1™ [4]expanded for the automotive Use Cases for Smart Charging, The MRD was then used to generate the SEP2 Technical Requirements Document (TRD) that set the automotive requirements in J2931/1 [5].

Need for a Robust Asset Management Business Algorithm

The Sarbanes-Oxley Act created new standards for corporate accountability pertaining to all publicly-owned and traded firms. It holds top executives accountable for the accuracy of all financial data and statements, including reported tangible assets. It requires existence of auditable internal accounting control measures and specifies adherence to new internal controls and procedures designed to ensure the validity of their financial records and physical assets. The Act presents a challenge to every manufacturing firm to have a low-cost system implemented that can produce an exact physical-asset location, existence, verification and accounting on demand. Clearly, such low-cost solutions for enterprise-wide compliance would also provide verifiable and reliable data for corporate property tax, loan collateral, and audit requirements.

Application of the Glinka's ESED Criterion in Optimization Design

In order to take into account the local material non-linear elastic-plastic effects generated by notches, Glinka proposed the equivalent strain energy density (ESED) Criterion which has been widely accepted and used in fatigue theory and calculation for the last few decades. In this paper, Glinka's criterion is applied to structural optimization design for elastic-plastic correction to consider material non-linear elastic-plastic effects. The equivalent (fictitious) stress was derived from Glinka's Criterion equation for the commonly used Ramberg-Osgood and bi-linear stress and strain relationships. This equivalent stress can be used as the stress boundary constraint threshold in structural optimization design to control the elastic-plastic stress or strain in nonlinear optimization.

The Electric Fan as a Cooling Package Air Flow Meter

A D.C. permanent magnet motor powered fan can serve as a cooling package air flow meter. This allows for continuous air flow monitoring during vehicle operation with applications to more precise air flow control schemes. In the freewheel mode, the air flow is a linear function of the open circuit voltage of the motor. In the powered mode, the motor voltage and current can be used with a motor and fan model to predict fan air flow. The model is explained and verifying test results are presented. Comparison of the accuracy and complexity vs. that of arrays of precision anemometers is provided.

Automotive Brake Hose Fluid Consumption Characteristics and Its Effects on Brake System Pedal Feel

During the automotive brake system design and development process, a large number of performance characteristics must be comprehended, assessed, and balanced against each other and, at times, competing performance objectives for the vehicle under development. One area in brake development that is critical to customer acceptance due to its impact on a vehicle's perceived quality is brake pedal feel. While a number of papers have focused on the specification, quantification and modeling of brake pedal feel and the various subsystem characteristics that affect it, few papers have focused specifically on brake corner hoses and their effect on pedal feel, in particular, during race-track conditions. Specifically, the effects of brake hose fluid consumption pedal travel and brake system response is not well comprehended during the brake development process.

Improvement on Cylinder-to-Cylinder Variation Using a Cylinder Balancing Control Strategy in Gasoline HCCI Engines

Homogenous Charge Compression Ignition (HCCI) combustion offers significant efficiency improvements compared to conventional gasoline engines. However, due to the nature of HCCI combustion, traditional HCCI engines show some degree of sensitivity to in-cylinder thermal conditions; thus higher cylinder-to-cylinder variation was observed especially at low load and high load operating conditions due to different injector characteristics, different amount of reforming as well as non-uniform EGR distribution. To address these issues, a cylinder balancing control strategy was developed for a multi-cylinder engine. In particular, the cylinder balancing control strategy balances CA50 and AF ratio at high load and low load conditions, respectively. Combustion noise was significantly reduced at high load while combustion stability was improved at low load with the cylinder balancing control.

Model-Based Characterization and Analysis of Diesel Engines with Two-Stage Turbochargers

Two-stage turbochargers are a recent solution to improve engine performance, reducing the turbo-lag phenomenon and improving the matching. However, the definition of the control system is particularly complex, as the presence of two turbochargers that can be in part operated independently requires effort in terms of analysis and optimization. This work documents a characterization study of two-stage turbocharger systems. The study relies on a mean-value model of a Diesel engine equipped with a two-stage turbocharger, validated on experimental data. The turbocharger is characterized by a VGT actuator and a bypass valve (BPV), both located on the high-pressure turbine. This model structure is representative of a “virtual engine”, which can be effectively utilized for applications related to analysis and control. Using this tool, a complete characterization was conducted considering key operating conditions representative of FTP driving cycle operations.

Mechanical and Thermophysical Properties of Magnesium Alloy Extrusions

Magnesium alloy extrusions offer potentially more mass saving compared to magnesium castings. One of the tasks in the United States Automotive Materials Partnership (USAMP) ?Magnesium Front End Research and Development? (MFERD) project is to evaluate magnesium extrusion alloys AM30, AZ31 and AZ61 for automotive body applications. Solid and hollow sections were made by lowcost direct extrusion process. Mechanical properties in tension and compression were tested in extrusion, transverse and 45 degree directions. The tensile properties of the extrusion alloys in the extrusion direction are generally higher than those of conventional die cast alloys. However, significant tension-compression asymmetry and plastic anisotropy need to be understood and captured in the component design.

Monotonic and Fatigue Behavior of Magnesium Extrusion Alloy AM30: An International Benchmark Test in the “Magnesium Front End Research and Development Project”

Magnesium alloys are the lightest structural metal and recently attention has been focused on using them for structural automotive components. Fatigue and durability studies are essential in the design of these load-bearing components. In 2006, a large multinational research effort, Magnesium Front End Research & Development (MFERD), was launched involving researchers from Canada, China and the US. The MFERD project is intended to investigate the applicability of Mg alloys as lightweight materials for automotive body structures. The participating institutions in fatigue and durability studies were the University of Waterloo and Ryerson University from Canada, Institute of Metal Research (IMR) from China, and Mississippi State University, Westmorland, General Motors Corporation, Ford Motor Company and Chrysler Group LLC from the United States.

Oil Transport Analysis of a Cylinder Deactivation Engine

Engine cylinder deactivation is used to save engine pumping loss but raises oil consumption concerns for the deactivated cylinders. In this paper, general mechanisms of oil transport via piston rings are reviewed. The characteristic of oil transport and oil accumulation in a cylinder deactivation mode through the piston ring path are analyzed. Suggestions to reduce the oil transport to the combustion chamber in a deactivated cylinder are discussed. In a deactivated cylinder, the amount of oil brought into the combustion chamber by the top ring up-scraping due to the ring/bore conformability difference between intake stroke and compression stroke is much less compared to a firing cylinder. However, compared to a firing cylinder, a deactivated cylinder has more oil entering the combustion chamber through the top ring end gap and ring groove as a result of the lower cylinder gas pressure, lower ring temperature and more frequent top ring axial movements.

Electro-Hydraulic Fully Flexible Valve Actuation System for Engine Test Cell

Fully Flexible Valve Actuation (FFVA) systems provide maximum flexibility to adjust lift profiles of engine intake and exhaust valves. A research grade electro-hydraulic servo valve based FFVA system was designed to be used with an engine in a test cell to precisely follow desired lift profiles. Repetitive control was chosen as the control strategy. Crank angle instead of time is used to trigger execution to ensure repeatability. A single control is used for different engine speeds even though the period for one revolution changes with engine speeds. The paper also discusses lift profile extension, instantaneous lift profile switching capability and built-in safety features.

Diagnosis of Off-Brake Performance Issues with Low Range Pressure Distribution Sensors

Brake caliper and corner behavior in the off-brake condition can lead, at times, to brake system performance issues such as residual drag (and related issues such as pulsation, judder, and loss of fuel economy), and caliper pryback during aggressive driving maneuvers. The dynamics in the brake corner can be strikingly complex, with numerous friction interfaces, rubber component and grease dynamics, deflections of multiple components, and significant dependence on usage conditions. Displacements of moving parts are usually small, and the residual forces in the caliper interfaces involved are also small in comparison with other forces acting on the same components, making direct observation very difficult. The present work attempts to illuminate off-brake behavior in two different conditions - residual drag and pryback - through the use of low-range pressure distribution sensors placed in between the caliper (pistons and fingers) and the brake pad pressure plates.

Low Rhodium Catalyst Technology for Gasoline and FFV Applications

An investigation into the design, development and evaluation of a “new” washcoat technology family that enables significant reductions in rhodium usage levels has been concluded. These findings were demonstrated on three vehicle applications utilizing different calibration A/F control strategies. Additional testing investigated optimal Rh placement on a two brick catalyst system and the impact on FTP and US-06 test cycles. This study concludes with an evaluation of full useful life aged catalysts tested on 6 and 8 cylinder applications that are shown to have met Bin 4 FFV and ULEVII emission standards.

Dynamic Analysis of Transmission Torque Utilizing the Lever Analogy

This paper presents methods for analyzing and visualizing the relationship between input torque, clutch torque, output torque and input acceleration during the inertia phase of a shift. The methods presented are an expansion of the lever analogy [1]. The methods are useful for understanding how geartrain inertia affects control, both its magnitude and distribution. Clutch energy and shift speeds are also easy to calculate and understand using the tools presented. Lastly the methods show why the optimum control strategies for various transmission configurations (such as DCT's, planetary transmissions, etc.) are different in the inertia phase.

A Method for Obtaining Optimum Fuel Economy Performance using Transient Combustion Measurements

An experiment was conducted testing a powertrain package consisting of a four cylinder four valve engine coupled to a four speed automatic transmission in a dynamometer test cell. Cylinder pressure transducers, an encoder, and other instrumentation were used to measure transient combustion events. The transient cycle chosen for testing was a Cold 80 of the Federal Test Procedure (FTP) that produces a standardized fuel economy value. After analyzing the combustion events, a determination was made between the spark advance delivered and a revised spark advance for optimum combustion efficiency. Based upon the relationship between spark advance and fuel consumption, a prediction for the improved fuel consumption was made. The testing was then repeated to evaluate the revised spark advance and the fuel economy benefits in comparison to the predicted values.

FEA Simulation of Induction Hardening and Residual Stress of Auto Components

The paper studies the distributions of residual stresses in auto components after induction hardening. Three prototype parts are analyzed in this paper. Firstly, the temperature fields of the analyzed parts are quantitatively simulated during quenching by simulating surface heating to the austenitization temperature of the material. Secondly, the formation and states of the residual stresses are predicted. Therefore the distribution of residual stress is simulated and shows compressive stresses on the surface of components so that the strength can be improved. The simulated results by computer are compared with experimental results. The good comparison indicates that the results obtained by the FEA analysis are reliable. Thus, it can be concluded that the FEA (Finite element analysis) program is effectively developed to simulate heating and quenching processes and residual stresses distribution.

Using Triaxial Angular Rate Sensor and Accelerometer to Determine Spatial Orientation and Position in Impact Tests

A data processing algorithm is presented for determining the spatial orientation and position of a rigid body in impact tests based on an instrumentation scheme consisting of a triaxial angular rate sensor and a trialaxial linear accelerometer. The algorithm adopts the unit quaternion as the main parameterized representation of the spatial orientation, and calculates its time history by solving an ordinary differential equation with the angular rate sensor reading as the input. Two supplemental representations, the Euler angles and the direction cosine matrix, are also used in this work, which provide an intuitive description of the orientation, and convenience in transforming the linear accelerometer output in the instrumentation frame to the global frame. The algorithm has been implemented as a computer program, and a set of example impact tests are included to demonstrate its application.
