The vehicle air-conditioning system has significant impact on fuel economy and range of electric vehicles. Improving the fuel economy of vehicles therefore demand for energy efficient climate control systems. Also the emissions regulations motivate the reduced use of fuel for vehicle's cabin climate control. Solar heat gain of the passenger compartment by greenhouse effect is generally treated as the peak thermal load of the climate control system. Although the use of advanced glazing is considered first to reduce solar heat gain other means such as ventilation of parked car and recirculation of cabin air also have impetus for reducing the climate control loads.

The Sarbanes-Oxley Act created new standards for corporate accountability pertaining to all publicly-owned and traded firms. It holds top executives accountable for the accuracy of all financial data and statements, including reported tangible assets. It requires existence of auditable internal accounting control measures and specifies adherence to new internal controls and procedures designed to ensure the validity of their financial records and physical assets. The Act presents a challenge to every manufacturing firm to have a low-cost system implemented that can produce an exact physical-asset location, existence, verification and accounting on demand. Clearly, such low-cost solutions for enterprise-wide compliance would also provide verifiable and reliable data for corporate property tax, loan collateral, and audit requirements.

Design and Development of a Switching Roller Finger Follower for Discrete Variable Valve Lift in Gasoline Engine Applications

Global environmental and economic concerns regarding increasing fuel consumption and greenhouse gas emission are driving changes to legislative regulations and consumer demand. As regulations become more stringent, advanced engine technologies must be developed and implemented to realize desired benefits. Discrete variable valve lift technology is a targeted means to achieve improved fuel economy in gasoline engines. By limiting intake air flow with an engine valve, as opposed to standard throttling, road-load pumping losses are reduced resulting in improved fuel economy. This paper focuses on the design and development of a switching roller finger follower system which enables two mode discrete variable valve lift on end pivot roller finger follower valvetrains. The system configuration presented includes a four-cylinder passenger car engine with an electro-hydraulic oil control valve, dual feed hydraulic lash adjuster, and switching roller finger follower.

The Electric Fan as a Cooling Package Air Flow Meter

A D.C. permanent magnet motor powered fan can serve as a cooling package air flow meter. This allows for continuous air flow monitoring during vehicle operation with applications to more precise air flow control schemes. In the freewheel mode, the air flow is a linear function of the open circuit voltage of the motor. In the powered mode, the motor voltage and current can be used with a motor and fan model to predict fan air flow. The model is explained and verifying test results are presented. Comparison of the accuracy and complexity vs. that of arrays of precision anemometers is provided.

Autoignition Characteristics of Primary Reference Fuels and their Mixtures

This study investigates the autoignition of Primary Reference Fuels (PRFs) using a detailed kinetic model. The chemical kinetics software CHEMKIN is used to facilitate solutions in a constant volume reactor and a variable volume reactor, with the latter representing an IC engine. Experimental shock tube and HCCI engine data from literature is compared with the present predictions in these two reactors. The model is then used to conduct a parametric study in the constant volume reactor of the effect of inlet pressure, inlet temperature, octane number, fuel/air equivalence ratio, and exhaust gas recirculation (EGR) on the autoignition of PRF/air mixtures. A number of interesting characteristics are demonstrated in the parametric study. In particular, it is observed that PRFs can exhibit single or two stage ignition depending on the inlet temperature. The total ignition delay, whether single or two stage, is correlated withn-C7H16/O2 ratio.

Thermal-Mechanical Durability of DOC and DPF After-treatment System for Light Heavy Pickup Truck Application

The US Environmental Protection Agency (EPA)’s heavy duty diesel emission standard was tightened beginning from 2007 with the introduction of ultra-low-sulfur diesel fuel. Most heavy duty diesel applications were required to equip Particulate Matter (PM) after-treatment systems to meet the new tighter, emission standard. Systems utilizing Diesel Oxidation Catalyst (DOC) and Catalyzed-Diesel Particulate Filter (DPF) are a mainstream of modern diesel PM after-treatment systems. To ensure appropriate performance of the system, periodic cleaning of the PM trapped in DPF by its oxidation (a process called “regeneration”) is necessary. As a result, of this regeneration, DOC’s and DPF’s can be exposed to hundreds of thermal cycles during their lifetime. Therefore, to understand the thermo-mechanical performance of the DOC and DPF is an essential issue to evaluate the durability of the system.

Automotive engines are regularly utilized in the material handling market where LPG is often the primary fuel used. When compared to gasoline, the use of gaseous fuels (LPG and CNG) as well as alcohol based fuels, often result in significant increases in valve seat insert (VSI) and valve face wear. This phenomenon is widely recognized and the engine manufacturer is tasked to identify and incorporate appropriate valvetrain material and design features that can meet the ever increasing life expectations of the end-user. Alternate materials are often developed based on laboratory testing – testing that may not represent real world usage. The ultimate goal of the product engineer is to utilize accelerated lab test procedures that can be correlated to field life and field failure mechanisms, and then select appropriate materials/design features that meet the targeted life requirements.

Safety Analysis of Software-intensive Motion Control Systems

The auto industry has had decades of experience with designing safe vehicles. The introduction of highly integrated features brings new challenges that require innovative adaptations of existing safety methodologies and perhaps even some completely new concepts. In this paper, we describe some of the new challenges that will be faced by all OEMs and suppliers. We also describe a set of generic top-level potential hazards that can be used as a starting point for the Preliminary Hazard Analysis (PHA) of a vehicle software-intensive motion control system. Based on our experience with the safety analysis of a system of this kind, we describe some general categories of hazard causes that are considered for software-intensive systems and can be used systematically in developing the PHA.

Low Rhodium Catalyst Technology for Gasoline and FFV Applications

An investigation into the design, development and evaluation of a “new” washcoat technology family that enables significant reductions in rhodium usage levels has been concluded. These findings were demonstrated on three vehicle applications utilizing different calibration A/F control strategies. Additional testing investigated optimal Rh placement on a two brick catalyst system and the impact on FTP and US-06 test cycles. This study concludes with an evaluation of full useful life aged catalysts tested on 6 and 8 cylinder applications that are shown to have met Bin 4 FFV and ULEVII emission standards.

Dynamic Analysis of Transmission Torque Utilizing the Lever Analogy

This paper presents methods for analyzing and visualizing the relationship between input torque, clutch torque, output torque and input acceleration during the inertia phase of a shift. The methods presented are an expansion of the lever analogy [1]. The methods are useful for understanding how geartrain inertia affects control, both its magnitude and distribution. Clutch energy and shift speeds are also easy to calculate and understand using the tools presented. Lastly the methods show why the optimum control strategies for various transmission configurations (such as DCT's, planetary transmissions, etc.) are different in the inertia phase.

Predicting Running Vehicle Exhaust Back Pressure in a Laboratory Using Air Flowing at Room Temperature and Spreadsheet Calculations

In today’s highly competitive automotive environment people are always looking to develop processes that are fast, efficient, and effective. Moving testing from expensive prototype vehicles into the laboratory is an approach being implemented for many different vehicle subsystems. Specifically a process has recently been developed at General Motors that predicts exhaust back pressure performance for a running vehicle using laboratory testing and spreadsheet calculations. This paper describes the laboratory facility and procedure, the theory behind the calculations, and the correlation between vehicle test and laboratory based results. It also comments on the benefits of the process with respect to reduction in design iterations, quicker availability of results, and money savings.

Integration of Photoacoustic Innova Analyzer Within Bag Bench for Direct Measurement of Ethanol in Vehicle Emissions

Ethanol fuel is a sustainable energy resource intended to provide a more environmentally and economically friendly alternative to fossil fuels. Ethanol fuel for automotive applications is becoming increasingly widespread and its market is continuing to grow. Measurement of ethanol was traditionally done with an impinger and a gas chromatograph (GC) system but this method is not a direct measurement, usually requires manual handling and takes a long time for post processing of data. The Innova photoacoustic analyzer can directly measure the ethanol emissions in vehicle exhaust without using the impinger/GC system. For the past eight years at Chrysler, the Innova has been used as a stand alone analyzer and the emission sample bags were physically transported to the chemistry lab for ethanol measurement. The data had to be manually entered and post processed for the final results.

The CO2 Benefits of Electrification E-REVs, PHEVs and Charging Scenarios

Reducing Carbon Dioxide (CO2) emissions is one of the major challenges for automobile manufacturers. This is driven by environmental, consumer, and regulatory demands in all major regions worldwide. For conventional vehicles, a host of technologies have been applied that improve the overall efficiency of the vehicle. This reduces CO2 contributions by directly reducing the amount of energy consumed to power a vehicle. The hybrid electric vehicle (HEV) continues this trend. However, there are limits to CO2 reduction due to improvements in efficiency alone. Other major improvements are realized when the CO2 content of the energy used to motivate vehicles is reduced. With the introduction of Extended Range Electric Vehicles (E-REVs) and Plug-in HEVs (PHEVs), electric grid energy displaces petroleum. This enables the potential for significant CO2 reductions as the CO2 per unit of electrical energy is reduced over time with the improving mix of energy sources for the electrical grid.

Opportunities and Challenges for Blended 2-Way SCR/DPF Aftertreatment Technologies

Diesel engines offer better fuel economy compared to their gasoline counterpart, but simultaneous control of NOx and particulates is very challenging. The blended 2-way SCR/DPF is recently emerging as a compact and cost-effective technology to reduce NOx and particulates from diesel exhaust using a single aftertreatment device. By coating SCR catalysts on and inside the walls of the conventional wall-flow filter, the 2-way SCR/DPF eliminates the volume and mass of the conventional SCR device. Compared with the conventional diesel aftertreatment system with a SCR and a DPF, the 2-way SCR/DPF technology offers the potential of significant cost saving and packaging flexibility. In this study, an engine dynamometer test cell was set up to repeatedly load and regenerate the SCR/DPF devices to mimic catalyst aging experienced during periodic high-temperature soot regenerations in the real world.

FEA Simulation of Induction Hardening and Residual Stress of Auto Components

The paper studies the distributions of residual stresses in auto components after induction hardening. Three prototype parts are analyzed in this paper. Firstly, the temperature fields of the analyzed parts are quantitatively simulated during quenching by simulating surface heating to the austenitization temperature of the material. Secondly, the formation and states of the residual stresses are predicted. Therefore the distribution of residual stress is simulated and shows compressive stresses on the surface of components so that the strength can be improved. The simulated results by computer are compared with experimental results. The good comparison indicates that the results obtained by the FEA analysis are reliable. Thus, it can be concluded that the FEA (Finite element analysis) program is effectively developed to simulate heating and quenching processes and residual stresses distribution.

Exhaust Backpressure Estimation for an Internal Combustion Engine with a Variable Geometry Turbo Charger

Exhaust gas recirculation (EGR) is one of the key approaches applied to reduce emissions for an internal combustion engine. Recirculating a desired amount of EGR requires accurately estimating EGR mass flow. This can be calculated either from the gas flow equation of an orifice, or from the difference between charge air mass flow and fresh air mass flow. Both calculations need engine exhaust pressure as an input variable. This paper presents a method to estimate exhaust pressure for a variable geometry turbo charged diesel engine. The method is accurate and simple to fit production ECU application, therefore, saves cost of using a physical sensor.

Evaluation of Cu-Based SCR/DPF Technology for Diesel Exhaust Emission Control

Recently, a new technology, termed 2-way SCR/DPF by the authors, has been developed by several catalyst suppliers for diesel exhaust emission control. Unlike a conventional emission control system consisting of an SCR catalyst followed by a catalyzed DPF, a wall-flow filter is coated with SCR catalysts for controlling both NOx and PM emissions in a single catalytic converter, thus reducing the overall system volume and cost. In this work, the potential and limitations of the Cu/Zeolite-based SCR/DPF technology for meeting future emission standards were evaluated on a pick-up truck equipped with a prototype light-duty diesel engine.

Late Intake Valve Closing as an Emissions Control Strategy at Tier 2 Bin 5 Engine-Out NOx Level

A fully flexible valve actuation (FFVA) system was developed for a single cylinder research engine to investigate high efficiency clean combustion (HECC) in a diesel engine. The main objectives of the study were to examine the emissions, performance, and combustion characteristics of the engine using late intake valve closing (LIVC) to determine the benefits and limitations of this strategy to meet Tier 2 Bin 5 NOx requirements without after-treatment. The most significant benefit of LIVC is a reduction in particulates due to the longer ignition delay time and a subsequent reduction in local fuel rich combustion zones. More than a 95% reduction in particulates was observed at some operating conditions. Combustion noise was also reduced at low and medium loads due to slower heat release. Although it is difficult to assess the fuel economy benefits of LIVC using a single cylinder engine, LIVC shows the potential to improve the fuel economy through several approaches.

Stringent fuel economy and emissions regulations have driven development of new mixture preparation technologies and increased spark-ignition engine complexity. Additional degrees of freedom, brought about by devices such as cam phasers and charge motion control valves, enable greater range and flexibility in engine control. This permits significant gains in fuel efficiency and emission control, but creates challenges related to proper engine control and calibration techniques. Accurate experimental characterization of high degree of freedom engines is essential for addressing the controls challenge. In particular, this paper focuses on the evaluation of three experimental residual gas fraction measurement techniques for use in a spark ignition engine equipped with dual-independent variable camshaft phasing (VVT).

Pneumatic Brake Apply System Response and Aero-Acoustic Performance Considerations

Over the past decade, the automotive industry has seen a rapid decrease in product development cycle time and an ever increasing need by original equipment manufacturers and their suppliers to differentiate themselves in the marketplace. This differentiation is increasingly accomplished by introducing new technology while continually improving the performance of existing automotive systems. In the area of automotive brake system design, and, in particular, the brake apply subsystem, an increased focus has been placed on the development of electrohydraulic apply systems and brake-by-wire systems to replace traditional pneumatic and hydraulic systems. Nevertheless, the traditional brake apply systems, especially vacuum-based or pneumatic systems, will continue to represent the majority of brake apply system production volume into the foreseeable future, which underscores the need to improve the performance and application of these traditional systems in passenger cars and light-trucks.
