CAE Transfer Path Analysis and Its Accuracy Evaluation Using a Validation Method

In-cabin Noise at low frequency (due to engine or road excitation) is a major issue for NVH engineers. Usually, noise transfer function (NTF) analysis is carried out, due to absence of accurate actual loads for sound pressure level (SPL) analysis. But NTF analysis comes with the challenge of having too many paths (~20 trimmed body attachment locations: engine and suspension mounts, along with 3 directions for each) to work on, which is cumbersome. Physical test transfer path analysis (TPA) is a process of root cause analysis, by which critical contributing paths can be obtained for a problem peak frequency. In addition to that, loads at the attachment points of trimmed body of test vehicle can be derived. Both these outputs are conventionally used in CAE analysis to work on either NTF or SPL. The drawback of this conventional approach is that the critical bands and paths suggested are based on the problem peak frequency of test vehicle which may be different in CAE.

E-Mobility and low noise IC Engines has pushed product development teams to focus more on sound quality rather than just on reduced noise levels and legislative needs. Furthermore, qualification of products from a sound quality perspective from an end of line testing requirement is also a major challenge. End of line (EOL) NVH testing is key evaluation criteria for product quality with respect to NVH and warranty. Currently for subsystem or component level evaluation, subjective assessment of the components is done by a person to segregate OK and NOK components. As human factor is included, the process becomes very subjective and time consuming. Components with different acceptance criteria will be present and it’s difficult to point out the root cause for NOK components. In this paper, implementation of machine learning is done for acoustic source detection at end of line testing.

The Effect of EGR Dilution on the Heat Release Rates in Boosted Spark-Assisted Compression Ignition (SACI) Engines

This paper presents an experimental investigation of the impact of EGR dilution on the tradeoff between flame and end-gas autoignition heat release in a Spark-Assisted Compression Ignition (SACI) combustion engine. The mixture was maintained stoichiometric and fuel-to-charge equivalence ratio (ϕ′) was controlled by varying the EGR dilution level at constant engine speed. Under all conditions investigated, end-gas autoignition timing was maintained constant by modulating the mixture temperature and spark timing. Experiments at constant intake pressure and constant spark timing showed that as ϕ′ is increased, lower mixture temperatures are required to match end-gas autoignition timing. Higher ϕ′ mixtures exhibited faster initial flame burn rates, which were attributed to the higher laminar flame speeds immediately after spark timing and their effect on the overall turbulent burning velocity.

Effects of In-Cylinder Flow and Stratified Mixture on HCCI Combustion in High Load

The purpose of this paper is to find a way to extend the high load limit of homogeneous charge compression ignition (HCCI) combustion. This paper presents the effect of in-cylinder flow and stratified mixture on HCCI combustion by experiments and three-dimensional computer fluid dynamics coupled with a detailed chemical reaction calculation. The first study was conducted using a rapid compression and expansion machine (RCEM) equipped with a flow generation plate to create in-cylinder turbulent flow and with a control unit of in-cylinder wall temperature to create in-cylinder temperature distribution. The study assesses the effect of the turbulent flow and the temperature distribution on HCCI combustion. In the second study, the numerical simulation of HCCI combustion was conducted using large eddy simulation coupled with a detailed chemical reaction calculation. The study analyzes the interaction between in-cylinder turbulent flow and mixture distribution and HCCI combustion.

High-Speed Imaging Studies of Gasoline Fuel Sprays at Fuel Injection Pressures from 300 to 1500 bar

High-pressure gasoline fuel injection is a means to improve combustion efficiency and lower engine-out emissions. The objective of this study was to quantify the effects of fuel injection pressure on transient gasoline fuel spray development for a wide range of injection pressures, including over 1000 bar, using a constant volume chamber and high-speed imaging. Reference grade gasoline was injected at fuel pressures of 300, 600, 900, 1200, and 1500 bar into the chamber, which was pressurized with nitrogen at 1, 5, 10, and 20 bar at room temperature (298 K). Bulk spray imaging data were used to quantify spray tip penetration distance, rate of spray tip penetration and spray cone angle. Near-nozzle data were used to evaluate the early spray development.

Active Sound Quality Control Based on Subjective Preference

Recent years, ANC (Active Noise Control) technology has been paying attention. However, rather than the noise measures, the noise gives us the impression even running sound for motorcycles. That is, the control method of the engine sound is shifted from the noise reduction to sound design in each manufactures. Therefore, we proposed a method to design the engine sound using Active Sound Quality Control (ASQC) based on the ANC. Specifically, we proposed the algorithm amplifying and reducing the engine specific order components. From the simulation results, the engine specific order components can be amplified and reduced like an equalizer with the proposed algorithm. And, auditory impressions of engine sound controlled by ASQC were investigated using psychoacoustic measurements. 13 stimuli were obtained by applying ASQC for several order components to amplify or reduce their levels.

Parallel Active Control of Acceleration Noise

The number of people experiencing psychological discomfort due to the increasing amount of noise emanating from motor vehicles has been on the rise. Legal regulations define the permissible level of vehicle noise in a given area. Active noise control (ANC) is a noise cancellation method that reduces low-frequency sounds, such as engine noise, effectively. Furthermore, this method is suitable for controlling engine noise because the equipment necessary to perform it is small and does not require a large space for installation. Advances in digital processing technology have increased the scope of ANC’s applications, and it is no longer restricted to use in motor vehicles. The purpose of this study is to demonstrate the effectiveness of the proposed method in reducing the motor vehicle engine noise produced during acceleration. In this study, we attempt to control the engine sounds from a vehicle with a four-cylinder four-stroke engine.

Physics-Based Exhaust Pressure and Temperature Estimation for Low Pressure EGR Control in Turbocharged Gasoline Engines

Low pressure (LP) and cooled EGR systems are capable of increasing fuel efficiency of turbocharged gasoline engines, however they introduce control challenges. Accurate exhaust pressure modeling is of particular importance for real-time feedforward control of these EGR systems since they operate under low pressure differentials. To provide a solution that does not depend on physical sensors in the exhaust and also does not require extensive calibration, a coupled temperature and pressure physics-based model is proposed. The exhaust pipe is split into two different lumped sections based on flow conditions in order to calculate turbine-outlet pressure, which is the driving force for LP-EGR. The temperature model uses the turbine-outlet temperature as an input, which is known through existing engine control models, to determine heat transfer losses through the exhaust.

Diagnosing Sources of Automotive System Radio Frequency Interference (RFI) Using a Portable RF Detector Instrument

Automotive systems can generate un-intentional radio frequency energy. The levels of these emissions must be below maximum values set by the Original Equipment Manufacturer (OEM) for customer satisfaction and/or in order to meet governmental requirements. Due to the complexity of electromagnetic coupling mechanisms that can occur on a vehicle, many times it is difficult to measure and identify the noise source(s) without the use of an electromagnetic interference (EMI) receiver or spectrum analyzer (SA). An efficient and effective diagnostic solution can be to use a low-cost portable, battery powered RF detector with wide dynamic range as an alternative for automotive electromagnetic compatibility (EMC) and design engineers to identify, locate, and resolve radio frequency (RF) noise problems. A practical circuit described here can be implemented easily with little RF design knowledge, or experience.

Characterization of SACI Combustion for Use in Model Based Controls

Spark Assisted Compression Ignition (SACI) aims to increase the load limit of homogeneous charge compression ignition (HCCI) engines, enabling the benefits of dilute combustion over a larger engine operation range. Compared to HCCI, SACI exhibits higher cyclic variation of several combustion features. Due to the necessity of control of the timing of the auto-ignition event during SACI operation, a suitable characterization of the combustion at a given set of actuator inputs is required to enable robust model-based controls of combustion. This paper investigates statistical approaches to analyze in-cylinder pressure data of SACI in order to find a real or reconstructed cycle that will represent the important characteristics of combustion. To determine the representativeness of such a cycle, several combustion characteristics were compared that could serve as operational limits.

SAE Low-Frequency Brake Noise Test Procedure

This paper presents the work of the SAE Brake NVH Standards Committee in developing a draft Low-Frequency Brake Noise Test Procedure. The goal of the procedure is to be able to accurately measure noise issues in the frequency range below 900 Hz using a conventional shaft brake noise dynamometer. The tests conducted while evaluating alternative test protocols will be discussed and examined in detail. The unique issues encountered in developing a suitable test procedure for low-frequency noise will be discussed, and the results of tests using both shaft brake dynamometers and chassis dynamometers will be described. The current draft procedure incorporating the knowledge gained from this development effort will be described in detail and conclusions as to its applicability will also be presented

The main purposes of the KB variant engine development were not only to reduce fuel consumption or to enhance reliability & quality but also to make better productivity for global manufacture. This paper introduces technical approaches of KB, higher thermal efficiency, better performance and emissions, and well balanced product design with such high energy efficiency, and low-cost and global application. Maximum brake torque per displacement is 7% higher and overall engine weight is lighter by 24kg than an existing 1.3L engine. Design feature includes compactness, low noise characteristics and universal production design considered with globally purchasable materials and simple manufacturing requirement. These contribute short production preparation period and short production task time at Suzuki's key overseas local factories e.g., Maruti Suzuki India Limited.

Braking Systems Creep Groan Noise: Detection and Evaluation

“Creep groan” is a braking systems noise that is observed when a vehicle is starting to move from a stopped condition with brake pressure applied. Motion takes place when brake pressure is reduced while a motive force, such as an idling engine through an automatic transmission, or gravity due to the vehicle being on a slope, is present. The vibration causing the sound is commonly thought to result from friction force variation in stick-slip mode. Detection and evaluation of “creep groan” noise has been a challenge for NVH test groups. First, this sound typically is not purely tonal like the more common brake squeal, although ultimately it may produce a tonal subjective impression. In this work the authors study different methods that may be applied to “creep groan” detection and evaluation.

A Study of Effects of Brake Contact Interfaces on Brake Squeal

Brake squeal is caused by the friction-induced vibration at the rotor/pad interfaces (primary contact interfaces) in a disc brake system. While there have been numerous research work evaluating the influence of primary contact interfaces on brake squeal, few studies can be found on the effect of the secondary contact interfaces, i.e., outer pad/caliper fingers, inner pad/pistons and pad/abutment, which can also significantly affect brake squeal based on our various dynamometer and vehicle tests. It is therefore the objective of this paper to investigate both the primary and the secondary contact interfaces and their influence on brake squeal. Simplified analytical models are created to gain insight into the stability of the brake system under low and high brake pressure; non-linear FEA analysis is employed for parametric study and countermeasure development; dynamometer and vehicle tests are used for verification.

Exhaust Valve & Valve Seat Insert – Development for an Industrial LPG Application

Automotive engines are regularly utilized in the material handling market where LPG is often the primary fuel used. When compared to gasoline, the use of gaseous fuels (LPG and CNG) as well as alcohol based fuels, often result in significant increases in valve seat insert (VSI) and valve face wear. This phenomenon is widely recognized and the engine manufacturer is tasked to identify and incorporate appropriate valvetrain material and design features that can meet the ever increasing life expectations of the end-user. Alternate materials are often developed based on laboratory testing – testing that may not represent real world usage. The ultimate goal of the product engineer is to utilize accelerated lab test procedures that can be correlated to field life and field failure mechanisms, and then select appropriate materials/design features that meet the targeted life requirements.

Safety Analysis of Software-intensive Motion Control Systems

The auto industry has had decades of experience with designing safe vehicles. The introduction of highly integrated features brings new challenges that require innovative adaptations of existing safety methodologies and perhaps even some completely new concepts. In this paper, we describe some of the new challenges that will be faced by all OEMs and suppliers. We also describe a set of generic top-level potential hazards that can be used as a starting point for the Preliminary Hazard Analysis (PHA) of a vehicle software-intensive motion control system. Based on our experience with the safety analysis of a system of this kind, we describe some general categories of hazard causes that are considered for software-intensive systems and can be used systematically in developing the PHA.

Predicting Running Vehicle Exhaust Back Pressure in a Laboratory Using Air Flowing at Room Temperature and Spreadsheet Calculations

In today’s highly competitive automotive environment people are always looking to develop processes that are fast, efficient, and effective. Moving testing from expensive prototype vehicles into the laboratory is an approach being implemented for many different vehicle subsystems. Specifically a process has recently been developed at General Motors that predicts exhaust back pressure performance for a running vehicle using laboratory testing and spreadsheet calculations. This paper describes the laboratory facility and procedure, the theory behind the calculations, and the correlation between vehicle test and laboratory based results. It also comments on the benefits of the process with respect to reduction in design iterations, quicker availability of results, and money savings.

Multi-Disciplinary Robust Optimization for Performances of Noise & Vibration and Impact Hardness & Memory Shake

This paper demonstrates the benefit of using simulation and robust optimization for the problem of balancing vehicle noise, vibration, and ride performance over road impacts. The psychophysics associated with perception of vehicle performance on an impact is complex because the occupants encounter both tactile and audible stimuli. Tactile impact vibration has multiple dimensions, such as impact hardness and memory shake. Audible impact sound also affects occupant perception of the vehicle quality. This paper uses multiple approaches to produce the similar, robust, optimized tuning strategies for impact performance. A Design for Six Sigma (DFSS) project was established to help identify a balanced, optimized solution. The CAE simulations were combined with software tools such as iSIGHT and internally developed Kriging software to identify response surfaces and find optimal tuning.

Exhaust Backpressure Estimation for an Internal Combustion Engine with a Variable Geometry Turbo Charger

Exhaust gas recirculation (EGR) is one of the key approaches applied to reduce emissions for an internal combustion engine. Recirculating a desired amount of EGR requires accurately estimating EGR mass flow. This can be calculated either from the gas flow equation of an orifice, or from the difference between charge air mass flow and fresh air mass flow. Both calculations need engine exhaust pressure as an input variable. This paper presents a method to estimate exhaust pressure for a variable geometry turbo charged diesel engine. The method is accurate and simple to fit production ECU application, therefore, saves cost of using a physical sensor.

Early Noise Analysis for Robust Quiet Brake Design

At the early design stage it is easier to achieve impacts on the brake noise. However most noise analyses are applied later in the development stage when the design space is limited and changes are costly. Early noise analysis is seldom applied due to lack of credible inputs for the finite element modeling, the sensitive nature of the noise, and reservations on the noise event screening of the analysis. A high quality brake finite element model of good components’ and system representation is the necessary basis for credible early noise analysis. That usually requires the inputs from existing production hardware. On the other hand in vehicle braking the frequency contents and propensity of many noise cases are sensitive to minor component design modifications, environmental factors and hardware variations in mass production. Screening the noisy modes and their sensitivity levels helps confirm the major noisy event at the early design stage.
