Open-loop Torque Control Strategy based on Constant Volume Instantaneous Combustion Model

A model-based torque control strategy which is simple and easily adaptable to various types of engines is developed in this paper. A torque model is derived from constant-volume combustion model, and applications of the model to engine torque control problem are also discussed. As examples, the torque model is calibrated with experimental data collected from two different engines, and simulation and experimental results from the torque control strategy are presented as well.

When an SI engine is equipped with individual cylinder pressure transducers, combustion timing of each cylinder can be precisely controlled by adjusting spark timing in real-time. In this paper, a novel method based on principal component analysis (PCA) is introduced to control the combustion timing with a significantly less computational burden than a conventional method.

Advanced Engine Cooling System for a Gas-Engine Vehicle Part I: A New Coolant Flow Control During Cold Start

In this paper, we present a novel algorithm designed to accurately trigger the engine coolant flow at the optimal moment, thereby safeguarding gas-engines from catastrophic failures such as engine boil. To achieve this objective, we derive models for crucial temperatures within a gas-engine, including the engine combustion wall temperature, engine coolant-out temperature, engine block temperature, and engine oil temperature. To overcome the challenge of measuring hard-to-measure signals such as engine combustion gas temperature, we propose the use of new intermediate parameters. Our approach utilizes a lumped parameter concept with a mean-value approach, enabling precise temperature prediction and rapid simulation. The proposed engine thermal model is capable of estimating temperatures under various conditions, including steady-state or transient engine performance, without the need for extra sensors.

3D CFD Modeling of an Electric Motor to Predict Spin Losses at Different Temperatures

With the advent of this new era of electric-driven automobiles, the simulation and virtual digital twin modeling world is now embarking on new sets of challenges. Getting key insights into electric motor behavior has a significant impact on the net output and range of electric vehicles. In this paper, a complete 3D CFD model of an Electric Motor is developed to understand its churning losses at different operating speeds. The simulation study details how the flow field develops inside this electric motor at different operating speeds and oil temperatures. The contributions of the crown and weld endrings, crown and weld end-windings, and airgap to the net churning loss are also analyzed. The oil distribution patterns on the end-windings show the effect of the centrifugal effect in scrapping oil from the inner structures at higher speeds. Also, the effect of the sump height with higher operating speeds are also analyzed.

Performance Evaluation of an Eco-Driving Controller for Fuel Cell Electric Trucks in Real-World Driving Conditions

Range anxiety in current battery electric vehicles is a challenging problem, especially for commercial vehicles with heavy payloads. Therefore, the development of electrified propulsion systems with multiple power sources, such as fuel cells, is an active area of research. Optimal speed planning and energy management, referred to as eco-driving, can substantially reduce the energy consumption of commercial vehicles, regardless of the powertrain architecture. Eco-driving controllers can leverage look-ahead route information such as road grade, speed limits, and signalized intersections to perform velocity profile smoothing, resulting in reduced energy consumption. This study presents a comprehensive analysis of the performance of an eco-driving controller for fuel cell electric trucks in a real-world scenario, considering a route from a distribution center to the associated supermarket.

Multiphase Flow in Roller/Ball Bearings

Churning loss is an important energy loss term for rolling bearings at high-speed condition. However, it is quite challenging to accurately calculate the churning loss. A CFD study based on unsteady Reynolds-Averaged-Navier-Stokes that resolves the gas-liquid interface was performed to examine the unsteady multiphase flow in a roller/ball bearing. In this study, the rotating motion of the cage, races, rollers/balls about the shaft as well as self-rotation of rollers/balls about their own axis were accounted to accurately predict the oil distribution in various parts of the bearings. A novel meshing strategy is presented to resolve thin gaps between the roller/balls and the races/cage while preserving the shape of balls/rollers, races and cage. Five rotational speeds of the shaft have been examined for roller bearing and ball bearing respectively. Additionally, effect of clearance between roller/balls and races is investigated.

Conjugate Heat Transfer Analysis of an i-4 Engine including Pistons, Liners, Block, Heads, Water Cooling Jacket, and Oil Cooling Jets

Internal combustion engine (IC engine) vehicles are commonly used for transportation due to their versatility. Due to this, efficiency in design process of IC engines is critical for the industry. To assess performance capabilities of an IC engine, thermal predictions are of utmost consequence. This study describes a computational method based on unsteady Reynolds-averaged Navier–Stokes equations that resolves the gas–liquid interface to examine the unsteady single phase/multiphase flow and heat transfer in a 4-cylinder Inline (i-4) engine. The study considers all important parts of the engine i.e., pistons, cylinder liners, head, block etc. The study highlights the ease of capturing complex and intricate flow paths with a robust mesh generation tool in combination with a robust high-fidelity interface capturing VOF (Volume-of-Fluid) scheme to resolve the gas-liquid interfaces.

Evaluation of Neat Methanol as Fuel for a Light-Duty Compression Ignition Engine

Methanol is currently being evaluated as a promising alternative fuel for internal combustion engines, due to being attainable by carbon neutral or negative pathways (renewable energy and carbon capture technology). The low ignitability of methanol has made it attractive mostly as a fuel for spark ignition engines, however the low sooting properties of the fuel could potentially reduce the NOx-soot tradeoff present in compression ignition engines. In this work, using a 4-cylinder engine with compression ratio modified from 16:1 to 19:1, methanol combustion is evaluated under five operating conditions in terms of fuel consumption, criteria pollutants, CO2 emissions and engine efficiency in addition to the qualitative assessment of the combustion stability. It was found that combustion is stable at medium to high loads, with medium load NOx emissions levels at least 30% lower than the original diesel engine and comparable emissions at maximum load conditions.

Virtual Development of Control Coordinator for Engine and Aftertreatment Architecture Equipped with Diesel Fuel Burner

Heating devices are effective technologies to strengthen emission robustness of AfterTreatment Systems (ATS) and to guarantee emission compliance in the new boundaries given by upcoming legislations. Moreover, they allow to manage the ATS warm-up independently from engine operating conditions, thereby reducing the need for specific combustion strategies. Within heating devices, an attractive solution to provide the required thermal power without mandating a 48V platform is the fuel burner. In this work, a model-based control coordinator to manage the interaction between engine, ATS and fuel burner device has been developed, virtually validated, and optimized. The control function features a burner model and a control logic to deliver the needed amount of thermal energy, while ensuring ATS hardware protection.

Lubrication Effects on Automotive Steel Friction between Bending under Tension and Draw Bead Test

Zinc-based electrogalvanized (EG) and hot-dip galvanized (HDGI) coatings have been widely used in automotive body-in-white components for corrosion protection. The formability of zinc coated sheet steels depends on the properties of the sheet and the interactions at the interface between the sheet and the tooling. The frictional behavior of zinc coated sheet steels is influenced by the interfacial conditions present during the forming operation. Friction behavior has also been found to deviate from test method to test method. In this study, various lubrication conditions were applied to both bending under tension (BUT) test and a draw bead simulator (DBS) test for friction evaluations. Two different zinc coated steels; electrogalvanized (EG) and hot-dip galvanized (HDGI) were included in the study. In addition to the coated steels, a non-coated cold roll steel was also included for comparison purpose.

Conducting Comparisons of Multi-Body Dynamics Solvers with a Goal of Establishing Future Direction

As passenger vehicle design evolves and accelerates, the use of multi-body dynamics solvers has proven to be invaluable in the engineering workflow. MBD solvers allow engineers to build virtual vehicle models that can accurately simulate vehicle responses and calculate internal forces, which previously could only be assessed using physical prototype builds with hundreds of measurement transducers. Evaluation and selection of solvers within an engineering environment is inherently a multi-dimensional activity that can include ease of use, retention of previously developed expertise, accuracy, speed, and integration with existing analysis processes. We discuss here some of the challenges present in developing capability and accumulating data to support each of these criteria. Developing a pilot model that is capable of being applied to a comprehensive set of use cases, and then verifying those use cases, required significant project management activity.

Application of a Mechanism-Based Short Crack Growth Model for the Fatigue Analysis of an Engine Cylinder Block Including Low-Frequency Thermal and High-Frequency Dynamic Loading

Cast aluminum cylinder blocks are frequently used in gasoline and diesel internal combustion engines because of their light-weight advantage. However, the disadvantage of aluminum alloys is their relatively low strength and fatigue resistance which make aluminum blocks prone to fatigue cracking. Engine blocks must withstand a combination of low-cycle fatigue (LCF) thermal loads and high-cycle fatigue (HCF) combustion and dynamic loads. Reliable computational methods are needed that allow for accurate fatigue assessment of cylinder blocks under this combined loading. In several publications, the mechanism-based thermomechanical fatigue (TMF) damage model DTMF describing the growth of short fatigue cracks has been extended to include the effect of both LCF thermal loads and superimposed HCF loadings. This approach is applied to the finite life fatigue assessment of an aluminum cylinder block. The required material properties related to LCF are determined from uniaxial LCF tests.

Analytical Failure Modeling of Thermal Interface Material in High Voltage Battery Modules in Electric Vehicle Crash Scenario

Battery Electric Vehicles (BEVs) are becoming more competitive day by day to achieve maximum peak power and energy requirement. This poses challenges to the design of Thermal Interface Material (TIM) which maintains the cell temperature and ensure retention of cell and prevent electrolyte leak under different crash loads. TIM can be in the form of adhesives, gels, gap fillers. In this paper, TIM is considered as structural, and requires design balance with respect to thermal and mechanical requirements. Improving structural strength of TIM will have negative impact on its thermal conductivity; hence due care needs to be taken to determine optimal strength that meets both structural and thermal performance. During various crash conditions, due to large inertial force of cell and module assembly, TIM is undertaking significant loads on tensile and shear directions. LS-DYNA® is used as simulation solver for performing crash loading conditions and evaluate structural integrity of TIM.

Dual Transfer Function Approach to Analyze Low Frequency Brake Noise without Comprehending Friction Behavior in Advance

Analyzing low frequency brake noise (< 300Hz) has been challenging due to the difficulty associated with calculating dynamic friction behavior and its multiple structure-borne noise transfer paths. In theory, it is possible to simulate sound pressure level inside the cabin by calculating a transfer function between friction excitation, which is on the interface between rotor and pads, and cabin acoustic response, and by multiplying dynamic friction force at the rotor-pad interface to that transfer function. However, calculating the dynamic friction forces when brake noise occurs has been one of the most challenging research topics in the brake community. This paper describes a novel concept to simulate sound pressure level inside the cabin without knowing the dynamic friction forces at the rotor-pad interface in advance.

Stochastic Preignition (SPI) is an abnormal combustion phenomenon for internal combustion engines (ICE), which has been a significant impact to automotive companies developing high efficiency, turbocharged, direct fuel injection, spark ignited engines. It is becoming clearer what fuel properties are related to the cause of SPI, whether directly with fuel preparation in the cylinder, or mechanisms related to the deposit build-up which contributes to initial and follow-on SPI events. The purpose of this paper is to provide a summary of global market gasoline fuel properties with special attention given to properties and specific compounds from the fuel and fuel additives that can contribute to SPI and the deposit build-up in engines. Based on a review of the global fuel quality, it appears that the fuel quality has not caught up to meet the technology requirements for fuel economy from modern technology engines.

Evaluation of the Effect of Low-Carbon Fuel Blends’ Properties in a Light-Duty CI Engine

De-fossilization is an increasingly important trend in the energy sector. In the transport sector the de-fossilization efforts have been centered in promoting the electrification of vehicles, nonetheless other pathways, like the use of carbon neutral or carbon-offsetting fuels under current vehicle fleets, are also worth considering. Low-carbon fuels (LCF) can be synthetized from sources that can take advantage of the carbon already present in the atmosphere (either by technologies like direct carbon capture or biological processes like photosynthesis in biofuels) and use energy from renewable sources for the necessary industrial processes. Although, LCFs can be compared to fossil fuels as energy sources for internal combustion engines, their composition is not the same and their properties can modify the engine combustion and emissions.

Euro 7/VII regulations are currently under discussion and are expected to be the last big regulatory step in Europe. From available documentation, it is clear the aim of further regulating the extended conditions of use which are still responsible of high emission events (e. g. cold start or altitude) as well as regulating secondary emissions such as NH3, N2O, CH4, Aldehydes (HCHO). Even if not completely fixed yet, the EU7 limits will be challenging for internal combustion engines and even more for Diesel. Despite a consistent reduction of market share, Diesel engines are expected to remain a significant portion in certain sectors such as Heavy duty (HD) and Light-commercial vehicle (LCV) for some decades. In order to reach the new limits being proposed, besides minimizing engine-out emissions, Diesel powertrain will need an aftertreatment system able to work at very high efficiency right after engine start and in almost every working and environmental condition.

Multidimensional CFD Studies of Oil Drawdown in an i-4 Engine

A computational study based on unsteady Reynolds-Averaged-Navier-Stokes that resolves the gas-liquid interface was performed to examine the unsteady multiphase flow in a 4 cylinder Inline (i-4) engine. In this study, the rotating motion of the crankshaft and reciprocating motion of the pistons were accounted for to accurately predict the oil distribution in various parts of the engine. Three rotational speeds of the crankshaft have been examined: 1000, 2800, and 4000 rpm. Of particular interest is to examine the mechanisms governing the process of oil drawdown from the engine head into the case. The oil distributions in other parts of the engine have also been investigated to understand the overall crankcase breathing process. Results obtained show the drawdown of oil from the head into the case to be strongly dependent on the venting strategy for the foul air going out of the engine through the PCV system.

Data Driven Model to Predict Cylinder Head Fatigue Failure

Fatigue failure is one of the major failure modes for internal combustion engines, especially with reduction in engine size and increase in combustion pressure and operating temperature. Dynamometer tests are devised to ensure engine durability for high and low cycle fatigue. With the advent of CAE technology, the dynamometer test behavior can be simulated using CAE analysis and engine durability can be assessed. The data generated in CAE analyses can be used to predict failure of the engines or future engine design modifications. The present paper has two parts - first is running finite element analysis (FEA) to get stress, strain data and running high cycle fatigue analysis to get safety factors and second is creating a predictive tool to assess failures using data from the first part as inputs. Using advancements in the field of machine learning, the paper presents use of support vector machine (SVM) algorithm to predict failure of the engine based on inputs.

Gauge R & R Study for SAE J3103

The H-point is a critical part of vehicle design as it is the basis for many engineering dimensions within the vehicle interior. A complete design process includes comparisons of the design to competitive benchmark vehicles. However, the competitive design considerations needed to determine the common standard H-point reference are often unknown. The SAE Human Accommodation and Design Devices (HADD) technical committee recently published a new standard benchmark SgRP procedure [2]. This new standard practice needed to be tested with respect to the accuracy and repeatability for determining the unknown h-point design parameters within industry benchmarking tolerances. In 2019, the SAE HADD committee conducted a study to evaluate the reproducibility of the new procedure. This paper presents detailed results of that study and discusses opportunities for applying the new benchmark practice.
