Reduction of Flow-induced Noise in Refrigeration Cycles

In electrified vehicles, auxiliary units can be a dominant source of noise, one of which is the refrigerant scroll compressor. Compared to vehicles with combustion engines, e-vehicles require larger refrigerant compressors, as in addition to the interior, also the battery and the electric motors have to be cooled. Currently, scroll compressors are widely used in the automotive industry, which generate one pressure pulse per revolution due to their discontinuous compression principle. This results in speed-dependent pressure fluctuations as well as higher-harmonic pulsations that arise from reflections. These fluctuations spread through the refrigeration cycle and cause the vibration excitation of refrigerant lines and heat exchangers. The sound transmission path in the air conditioning heat exchanger integrated in the dashboard is particularly critical. Various silencer configurations can be used to dampen these pulsations.

Comparing the NVH behaviour of an innovative steel-wood hybrid battery housing design to an all aluminium design

The production of electric vehicles (EVs) has a significant environmental impact, with up to 50 % of their lifetime greenhouse gas potential attributed to manufacturing processes. The use of sustainable materials in EV design is therefore crucial for reducing their overall carbon footprint. Wood laminates have emerged as a promising alternative due to their renewable nature. Additionally, wood-based materials offer unique damping properties that can contribute to improved Noise, Vibration, and Harshness (NVH) characteristics. In comparison to conventional materials such as aluminum, ply wood structures exhibit beneficial damping properties. The loss factor of plywood structures with a thickness below 20 mm ranges from 0.013 to 0.032. Comparable aluminum structures however exhibit only a fraction of this loss factor with a range between 0.002 and 0.005.

Transient Numerical Analysis of a Dissipative Expansion Chamber Muffler

Expansion chamber mufflers are commonly applied to reduce noise in HVAC. Dissipative materials, such as microperforated plates (MPPs), are often applied to achieve a more broadband mitigation effect. Such mufflers are typically characterized in the frequency domain, assuming time-harmonic excitation. From a computational point of view, transient analyses are more challenging. A transformation of the equivalent fluid model or impedance boundary conditions into the time domain induces convolution integrals. We apply the recently proposed finite element formulation of a time domain equivalent fluid (TDEF) model to simulate the transient response of dissipative acoustic media to arbitrary unsteady excitation. As most time domain approaches, the formulation relies on approximating the frequency-dependent equivalent fluid parameters by a sum of rational functions composed of real-valued or complex-conjugated poles.

Characterizing a Real-Driving Brake Emissions Sampling System on a Laboratory Test Bed

Brake wear emissions gained significant relevance with the upcoming Euro7 type approval within the European Union for brake emission measurement on the test bed. While the controlled brake test bed approach provides consistent results, real-driving emission (RDE) measurements are needed to better understand actual emission behavior due to varying vehicle and environmental conditions. The EU has already announced its interest in RDE testing. Here we present the results of an RDE brake wear sampling system with minimal thermal impact, where particles are only sampled from one side of the brake disc, characterized on a laboratory sampling system. The investigations aim to validate symmetric particle release and to confirm that doubling the measured RDE results effectively represents the reference emissions on the test bed.

Virtual Sensors in Small Engines – Previous Successes and Promising Future Use Cases

Virtual sensing, i.e., the method of estimating quantities of interest indirectly via measurements of other quantities, has received a lot of attention in various fields: Virtual sensors have successfully been deployed in intelligent building systems, the process industry, water quality control, and combustion process monitoring. In most of these scenarios, measuring the quantities of interest is either impossible or difficult, or requires extensive modifications of the equipment under consideration – which in turn is associated with additional costs. At the same time, comprehensive data about equipment operation is collected by ever increasing deployment of inexpensive sensors that measure easily accessible quantities. Using this data to infer values of quantities which themselves are impossible to measure – i.e., virtual sensing – enables monitoring and control applications that would not be possible otherwise.

Measuring Brake Wear Particles with a Real-Driving Emissions Sampling System on a Brake Dynamometer

Brake wear particles are recognized as one of the dominant sources of road transport particulate matter emissions and are linked to adverse health effects and environmental impact. The UNECE mandated the Particle Measurement Program to address this issue, by developing a harmonized sampling and measurement methodology for the investigation of brake wear particles on a brake dynamometer (dyno). However, although the brake dyno approach with tightly controlled test conditions offers good reproducibility, a multitude of changing vehicle and surrounding conditions make real-driving emissions measurement a highly relevant task. Here we show two different prototypes for on-road particle measurement with minimal impact of the measurement setup on the emission behavior, tested on a brake dyno.

High Mileage Emission Deterioration Factors from Euro 6 Positive and Compression Ignition Vehicles

The current European fleet of vehicles is ageing and lifetime mileages are rising proportionally. Consequently, a substantial fraction of the vehicle fleet is currently operating at mileages well beyond current durability legislation (≤ 160,000 km). Emissions inventories and models show substantial increases in emissions with increasing mileage, but knowledge of the effect of emissions control system deterioration at very high mileages is sparse. Emissions testing has been conducted on matched pairs (or more) of diesel and gasoline (and CNG) vehicles, of low and high mileage, supplementing the results with in-house data, in order to explore high mileage emission deterioration factors (DF). The study isolated, as far as possible, the effect of emissions deterioration with mileage, by using nominally identical vehicle models and controlling other variables.

Aero-Acoustic Source Terms from Large-Eddy Simulation in Turbulent Pipe Flow

In the acoustic design of flow guiding components, novel simulation concepts for predicting relevant sound sources in the early design state become increasingly important. This requires accurate numerical methods to describe the involved phenomena. The present study computationally investigates the flow-induced aeroacoustic sound sources, generated in turbulent pipe flow. The analysis follows a hybrid approach, where the acoustic sound field is predicted separately from the underlying turbulent flow field, supplied with acoustic source terms from an incompressible flow simulation of the considered configuration in the limit of low Mach number. Source terms for use as input into different acoustic wave equations, the Lighthill wave equation, the vortex sound theory, and the Perturbed Convective Wave Equation (PCWE) are computed performing incompressible Direct Numerical Simulations (DNS) and Large-Eddy Simulations (LES) of fully developed pipe flow.

Concept Study of a 48V-Hybrid-Powertrain for L-Category Vehicles with Longitudinal Dynamic Simulation and Design of Experiments

The demand for high efficiency powertrains in automotive engineering is further increasing, with hybrid powertrains being a feasible option to cope with new legislations. So far hybridization has only played a minor role for L-category vehicles. Focusing on an exemplary high-power L-category on-road vehicle, this research aims to show a new development approach, which combines longitudinal dynamic simulation (LDS) with “Design of Experiments” (DoE) in course of hybrid electric powertrain development. Furthermore, addressing the technological aspect, this paper points out how such a vehicle can benefit from 48V-hybridization of its already existing internal combustion powertrain. A fully parametric LDS model is built in Matlab/Simulink, with exchangeable powertrain components and an adaptable hybrid operation strategy. Beforehand, characterizing decisions as to focus on 48V and on parallel hybrid architecture are made.

A Priori Analysis of Acoustic Source Terms from Large-Eddy Simulation in Turbulent Pipe Flow

The absence of combustion engine noise pushes increasingly attention to the sound generation from other, even much weaker, sources in the acoustic design of electric vehicles. The present work focusses on the numerical computation of flow induced noise, typically emerging in components of flow guiding devices in electro-mobile applications. The method of Large-Eddy Simulation (LES) represents a powerful technique for capturing most part of the turbulent fluctuating motion, which qualifies this approach as a highly reliable candidate for providing a sufficiently accurate level of description of the flow induced generation of sound. Considering the generic test configuration of turbulent pipe flow, the present study investigates in particular the scope and the limits of incompressible Large-Eddy Simulation in predicting the evolution of turbulent sound sources to be supplied as source terms into the acoustic analogy of Lighthill.

Characterization of Brake Creep Groan Vibrations

Creep groan is an annoying brake noise at very low speeds of the vehicle. In general, stick-slip between brake disk and brake pads is believed to be the most dominating vibration mechanism of creep groan phenomena. This paper will show by sophisticated measurement techniques that stick-slip and speed-dependent friction is an important trigger. However, the overall vibration is much more complex than stick-slip reproduced by simple conveying belt minimal models. It turns out that in typical brake systems of passenger cars, creep groan appears from 15 to 25 Hz as well as 60 to 100 Hz. The mechanism from 15 to 25 Hz is highly impulsive and “hard”. Transitions between stick and slip phases trigger coupled nonlinear vibrations of the complete brake and suspension system. From 60 to 100 Hz, the vibrations show a more harmonic-like and “soft” signature, caused mainly by a speed-dependent friction behavior.

Investigation of the Effect of Tire Deformation on Open-Wheel Aerodynamics

This paper introduces a finite element (FE) approach to determine tire deformation and its effect on open-wheeled racecar aerodynamics. In recent literature tire deformation was measured optically. Combined loads like accelerating at corner exit are difficult to reproduce in wind tunnels and requires several optical devices to measure the tire deformation. In contrast, an FE approach is capable of determining the tire deformation in combined load states accurately. The FE tire model was validated using computer tomography images, 3D scan measurements, contact patch measurements and stiffness measurements. The deformed shape of the FE model was used in a computational fluid dynamics (CFD) simulation. A sensitivity study was created to determine the effect of the tire deformation on aerodynamics for unloaded and loaded tires. In addition, the influence of these tire deformations was investigated in a CFD study using a full vehicle model.

Fast Full Wave Simulation of Ultrasonic Pulse-Echo Testing by Iterative Coupling of Analytical and Numerical Methods

The pulse-echo method of non-destructive ultrasonic material testing is modeled by an iterative coupling scheme combining analytical and numerical methods in different domains. The approach offers significant advantages in terms of computational efficiency compared to volumetric mesh-based numerical models if the distance between transducer and specimen is large compared to the wavelength in the coupling medium. Excitation and results are given in the time domain while computations are performed in the frequency domain and are compatible with usual FEM solvers for linear elasticity. Due to the use of interpolated phase-shifted transfer functions only a small number of frequency lines is required in comparison to a direct Fourier transform of signals. The method is illustrated alongside a typical application on a steel structure embedded in water.

Experimental Investigation of Low-Frequency Vibration Patterns in Automotive Disk Brake Systems: Utilization Study for Modal Simulation Methods

Increasing demands on automotive comfort as well as diminishing vehicle noise levels draw new attention towards low-frequency vibration and noise issues of disk brake systems such as creep groan and moan. In view of this problem, the experimental investigation of relevant phenomena is within the scope of this article. The related experiments concerning two different setups have been performed at a drum driven suspension and brake test rig. Both assemblies consisted of a front axle corner including all parts of the integrated brake system. In order to gain understanding of characteristic triggering mechanisms and fundamental subsystem interactions, and moreover, to verify the suitability of modal methods for simulative evaluations of creep groan or moan, specifically elaborated Operating Deflection Shape (ODS) techniques have been applied. Via analyses of four different creep groan emergences, global stick-slip cycles between disk and pads are revealed.

The Patch-Transfer-Function (PTF) Method Applied to Numerical Models of Trim Materials Including Poro-Elastic Layers

In automotive industry, acoustic trim materials are widely used in order to reach passenger comfort targets. The dynamic behavior of the poro-elastic materials is typically modelled by the Biot theory, which however leads to expensive numerical finite element calculations. One way to deal with it is to use the Patch-Transfer-Function (PTF) sub-structuring method, which couples subdomains at their interfaces through impedance relations. This was done already for systems including locally reacting poro-elastic materials. In this paper, a methodology is presented allowing to numerically assess the PTF impedance matrices of non-locally reacting trim materials using the Biot based poro-elastic model solved by the finite element method (FEM). Simplifications of the trim impedance matrices are introduced resulting in considerable calculation cost reductions. The associated prediction errors are discussed by means of a numerical case study.

Multimethod Concept for Continuous Wear-Analysis of the Piston Group

Friction losses as well as lube oil consumption at the piston group are key factors for future engine downsizing concepts regarding to emissions and consumption. This means an early identification of friction losses and wear is essential within development. The main problem is that the wear assessment is based on long durability tests which are typically performed in a later phase. This may lead to the fact that an early optimized configuration with respect to friction can cause a potential wear problem later in the durability test program. Still ongoing trends in combustion engine engineering lead to both the minimized oil supply in the tribocontact piston bore interface and improved wear resistance. One is forced to the conclusion that understanding and quantifying wear will be a key driver for the future engine development process. The aim is a holistic concept that combines different methods to investigate wear and furthermore its combination with friction loss studies.

Application Limits of the Complex Eigenvalue Analysis for Low-Frequency Vibrations of Disk Brake Systems

Complex Eigenvalue Analysis (CEA) is widely established as a mid- to high-frequency squeal simulation tool for automobile brake development. As low-frequency phenomena like creep groan or moan become increasingly important and appropriate time-domain methods are presently immature and expensive, some related questions arise: Is it reasonable to apply a CEA method for low-frequency brake vibrations? Which conditions in general have to be fulfilled to evaluate a disk brake system’s noise, vibration and harshness (NVH) behavior by the use of CEA simulation methods? Therefore, a breakdown of the mathematical CEA basis is performed and its linear, quasi-static approach is analyzed. The mode coupling type of instability, a common explanation model for squeal, is compared with the expected real world behavior of creep groan and moan phenomena.

Systematic Experimental Creep Groan Characterization Using a Suspension and Brake Test Rig

Vehicle road tests are meaningful for investigations of creep groan noise. However, problems in reproducing experiments and partly subjective evaluations may lead to imprecise conclusions. This work proposes an experimental test and evaluation procedure which provides a precise and objective assessment of creep groan. It is based on systematic corner test rig experiments and an innovative characterization method. The exemplary setup under investigation consisted of a complete front wheel suspension and brake system including all relevant components. The wheel has been driven by the test rig’s drum against a brake torque. The main parameters within a test matrix were brake pressure and drum velocity. Both have been varied stepwise to scan the relevant operating range of the automobile corner system for potential creep groan noise. Additionally, the experiments were extended to high brake pressures, where creep groan cannot be observed under road test conditions.

Parameterization Process of the Maxwell Model to Describe the Transient Force Behavior of a Tire

The present technical article deals with the modeling of dynamic tire forces, which are relevant during interactions of safety relevant Advanced Driver Assistance Systems (ADAS). Special attention has been paid on simple but effective tire modeling of semi-physical type. In previous investigations, experimental validation showed that the well-known first-order Kelvin-Voigt model, described by a spring and damper element, describes good suitability around fixed operation points, but is limited for a wide working range. When aiming to run vehicle dynamics models within a frequency band of excitation up to 8 Hz, these models deliver remarkable deviations from measured tire characteristics. To overcome this limitation, a nonlinear Maxwell spring-damper element was introduced which is qualified to model the dynamic hardening of the elastomer materials of the tire.

Modular Fault Diagnosis System for Engine Test Bed Measurements

To achieve high power output and good efficiency and to comply with increasingly stricter emission standards, modern combustion engines require a more complex engine design, which results in a higher number of control parameters. As the measurement effort and the number of sensors for engine development at the test bed continue to increase, it is becoming nearly impossible for the test bed engineer to manually check measurement data quality. As a result, automated methods for analysis and plausibility checks of measurement data are necessary in order to find faults as soon as they occur and to obtain test results of the highest possible quality. This paper presents a methodology for automated fault diagnosis on engine test beds. The methodology allows reliable detection of measurement faults as well as the identification of the root cause of faults.
