Understanding of LME Cracking Phenomenon in Spot Welding and Crack Prediction Using FE Analysis

The application of high-strength steel sheets to car bodies is expanding to improve the crashworthiness and achieve weight reduction [1, 2]. Conversely, in recent years, the occurrence of liquid metal embrittlement (LME) cracks has been discussed in resistance spot welding using a Zn-based coated high-strength steel [3-5]. This study examined the factors causing LME cracks and identified the locations of LME cracks found in resistance spot welds using a Zn-coated high-strength steel sheet. Furthermore, through an analytical approach using a scanning electron microscopy (SEM) and transmission electron microscopy (TEM), for a joint with an LME crack, it was found that (1) grain boundary fracture occurred at LME crack portion and its fracture surface was covered with Zn, (2) Zn penetrated into prior-austenite grain boundaries near the LME crack, and (3) Zn concentration decreased toward the tip of the Zn-penetrated site.

The growing need for improved fuel economy is a global challenge due to continuously tightening environmental regulations targeting lower CO2 emission levels via reduced fuel consumption in vehicles. In order to reach these fuel efficiency targets, it necessitates improvements in vehicle transmission hardware components by applying advanced technologies in design, materials and surface treatments etc., as well as matching lubricant formulations with appropriate additive chemistry. Axle lubricants have a considerable impact on fuel economy. More importantly, they can be tailored to deliver maximum operational efficiency over specific or wide ranges of operating conditions. The proper lubricant technology with well-balanced chemistries can simultaneously realize both fuel economy and hardware protection, which are perceived to have a trade-off relationship.

Development of Precision Rolling Machine

This paper proposes a rolling machine that forms fine corrugated section patterns for thin sheets. A prototype of the machine was made and the performance of the machine was tested. As compared with press forming, rolling has the advantages of the high forming limit, the low forming reaction force, the easy control of the thin sheet's curve and high productivity. We confirmed these four advantages by using finite element analyses and the prototype rolling machine. Stainless steel sheets and titanium sheets, which were one of the materials with a low forming limit, were used. Firstly, the rolling showed a 1.3-times higher forming limit than the press forming in the case that a fine corrugated section pattern was formed in a stainless steel sheet of 22-mm square sizes. Secondly, the forming reaction force of the rolling was about one-twentieth of the press forming without coining, and the experimental results agreed with the finite element simulation.

Numerical and Experimental Study on Improvement of Thermal Performance of Cells in Metal Substrates for Catalytic Converters

In this study, with the purpose of applying to the metal catalyst substrates, we have examined the feasibility of improving the light-off performance of a catalytic converter by enhancing heat transfer in the cells with heat-transfer promoters. Experimental and CFD analyses have been conducted to estimate heat transfer rates and pressure losses of the model cells with hemispherical protrusions. The analyses show that, by enhancing heat transfer of the cells, the cell density can be reduced keeping the catalytic performance in the steady state at the same level as that of conventional ones. As a result, the thermal mass of the substrate can be also reduced effectively without an increase of the pressure loss, and consequently the light-off performance of the catalytic converter can be improved noticeably.

A New Method of Stress Calculation in Spot Welded Joint and Its Application to Fatigue Life Prediction of Actual Vehicle

A method of fatigue life prediction of spot welded joint under multi-axial loads has been developed by fatigue life estimation working groups in the committee on fatigue strength and structural reliability of JSAE. This method is based on the concept of nominal structural stress ( σ ns) proposed by Radaj and Rupp, and improved so that D value is not involved in stress calculation. The result of fatigue life estimation of actual vehicle with nominal structural stress which was calculated through newly developed method had very good correlation with the result of multi-axial loads fatigue test carried out with test piece including high strength steel.

New 440MPa High-Strength Steel for Vehicle Outer-Panel

New 440MPa class high-strength steel, which had high r-value(1.6) and elongation(38%), was applied to outer-panel for the first time in the world. In this development FEM simulation was carried out to clarify the necessary steel properties, and the production conditions in strip mill were established. 10-kg weight reduction was realized by using this steel.

Fatigue life prediction for welded steel sheet structures

In this paper the fatigue life of welded steel sheet structures is predicted by using FE-Fatigue, which is one of fatigue analysis software tools on the market, and these predicted results are evaluated by reference to corresponding experimental results. Also, we try to predict these structures by using two fatigue life prediction theories established by the JSAE fatigue and reliability committee to compare prediction results. It was confirmed that spot welds fatigue life predictions agree qualitatively with corresponding experimental results and arc welds fatigue life predictions are in good agreement with corresponding experimental results in cases where the SN curve database is modified appropriately.

Integration of process operation in the fatigue calculation of sheets structural parts

The main operations for the manufacturing of auto parts are the cutting of the flange and the stamping. In order to perform accurate fatigue calculation it is necessary to have the material properties for each point of the structure. Usually, only the fatigue curve obtained on the flat sheet with polished edges is used because it represents the basic metal behaviour. The real edge quality decreases the fatigue limit while the hardening induced by the stamping increases it. To take these effects into account allows a better fatigue calculation of the structural part.

Increase in fatigue life of gears hardened by contour induction using double shot peening

Countour Induction Hardening (CIH) method is in the limelight as a new possible surface refining method for gears as it reduces quenching distortion considerably and increases compressive residual stress. Also, Double Shot Peening (DSP) method, especially its advanced technique of using extensively small shots (less than 100 m) at the secondary peening, enables increased compressive residual stress under the surface of the gears. Therefore, the new Compound Surface Refining Method of using CIH + DSP is expected to give much higher compressive residual stress than the conventional methods. On studying the application of this new method, the authors evaluated their surface-refining characteristics and the fatigue limits.

Method of Fatigue Life Estimation for Arc–Welded Structures

Two working groups in the JSAE Committee of Fatigue–Reliability Section1 are currently researching the issue of fatigue life by both experimental and the CAE approach. Information regarding frequent critical problems on arc–welded structures were sought from auto–manufacturers, vehicle component suppliers, and material suppliers. The method for anti–fatigue design on arc–welded structures was established not only by a database created by physical test results in accordance with the collected information but also with design procedure taking Fracture–Mechanics into consideration. This method will be applied to vehicle development as one of the virtual laboratories in the digital prototype phase. In this paper, both the database from bench–test results on arc welded structures and FEA algorithm unique to JSAE are proposed some of the analysis results associated with the latter proposal are also reported.

Metal Flow of a Tailored Blank in Square Cup Deep Drawing

The application of tailored blanks to autobody parts has progressed because of its numerous advantages. The forming of tailored blanks has, however, a lot of technical problems. Among the problems, weld-line movement and formability deterioration are the most significant ones in case of deep drawing. The weld-line movement and formability change were examined experimentally as a function of weld-line location in square cup deep drawing. The weld-line movement of tailored blank consists of two sources. One is the geometrical reason, and the other is due to the hardening of weld bead. The formability of tailored blank is inferior to that of an original blank by the existence of hardened weld region. The mode of fracture changes from wall breakage to a fracture adjacent to punch radius when the weld-line was close to the punch corner.

The Application of CAE in the Development of Air Suspension Beam

Every year the trucking industry demands lighter weight and lower cost truck components. But it is very difficult to achieve both these targets. This paper describes the example of a suspension system design which was conducted by computer simulation, so called CAE. The computer simulation by FEM was used completely to decide the detailed shape of each part. This paper also introduces a casting method to strengthen the aluminum alloy cast using high pressure during casting. By using this method, products have a precise metallographic structure. As a result, both the development cost and period were reduced by over the half the time required of the current system and lighter and strong parts were created.

Comparison of Measured and Predicted Skirt Liner Clearances in a Gasoline Engine

Using skirt-liner clearance and cylinder pressure measurements provided by Isuzu Motors, Ltd. of a production type gasoline automotive engine, a validation study was done of Ricardo's PISDYN code, which predicts the secondary motions and skirt liner elastohydrodynamic lubrication of pistons. Predictions using the computer code of the skirt liner clearance at two locations on the skirt were compared with measured results. Using the code, parametric studies were done. Very good qualitative and quantitative agreement was found for the baseline cases. In the parametric studies using the code only, the following were found: The predicted clearances were very sensitive to variation in cold minimum clearance. The effect of cylinder induced pressure deformation was significant, especially near the point of peak cylinder pressure. Increasing the cylinder pressure increased the peak clearances. Changing the asperity roughness height affected the clearances near a point of asperity contact only.

There is ever an increasing need for weight reduction and high performance of engine (clean smoke and improving fuel economy) To achieve this, recently aluminum castings are used for engine parts such as cylinder heads that construct combustion chamber and are required thermal resistance. This paper describes thermal fatigue tests of aluminum castings that are made under various conditions of cooling rate during solidification, heat treatment, and chemical compositions. It further investigates the influence of material (such as cooling rate, chemical conmposition and heat treatment) and mechanical properties (such as σB, δ, E ) on thermal fatigue life of aluminum castings.

Forming Performance of Aluminum Alloy Sheets for Automobile Body Panels

Improvement of material characteristic values, adjustment of forming conditions as well as introduction of new forming technics are necessary to promote wide application of aluminum alloy sheets into automotive parts. 5000 series and 6000 series aluminum alloy sheets are concerned about the relationship between material characteristic values and fundamental forming ability required to apply them to automobile body parts as well as the effect of lubricant on their formability. The hardening parameters, n values, of them are larger than those of cold-rolled steel sheets. However, the r values and the local elongations are extremely small. The improvement of stretch formability owing to increase of n value is smaller than that of the steel sheets. Inferior deep drawability of the aluminum alloy sheets is due to low fracture resistance force caused by low r value.

Strengthening of Surface Induction Hardened Parts for Automotive Shafts Subject to Torsional Load

The purpose of this study is twofold: to clarify the factors governing the torsional strength of surface induction hardened parts and, to present a method for strengthening automotive shaft parts for their weight reduction. The torsional strength against Mode III fracture can be expresssed by a new indicator, “equivalent hardness” defined as an average hardness weighted with the radius squared. If the equivalent hardness is continuously increased, the fracture mode change from Mode III to Mode I. The torsional strength against Mode I fracture is governed by grain boundary strength. Accordingly, the key-points in increasing the torsional strength of surface induction hardened parts are to raise the equivalent hardness and increase the grain boundary strength of the steel. By application of this method, the torsional strength of steel can be raised by 50%, which, in turn, enables about a 25% weight reduction for shaft parts.

Evaluation and Measurement of Thermal Comfort in the Vehicles with a New Thermal Manikin

Nearly all of the commonly used comfort predictors assume that the occupant is in a homogeneous environment, and are not fully effective in situations where this is not the case. In typical vehicle spaces, one commonly observes vertical temperature differences, radiant asymmetry, local air flows, and local body cooling. The purpose of this study is to describe a method for measuring non-uniform thermal environments using a new thermal manikin with controlled skin surface temperature. The manikin and its control logic are described, and an equivalent temperature based on the thermal manikin (teq) is proposed and discussed. To calibrate these methods, fundamental data were collected. For example, the clothed thermal manikin was tested in thermally non-uniform vehicle environments as created by solar radiation and HVAC system. The manikin-based equivalent temperature (teq) is shown to be effective at accounting for the effects of asymmetrical environmental conditions.

Predictive Evaluation of Sheet Metal Forming Limit Using 3-D FEM

This paper describes the deformation analysis of hemispherical punch stretching and square shell drawing, using 3-D finite element program “ROBUST”. The effects of material properties and process factors on cup height to punch force relation, and strain distributions on formed parts were investigated. The calculated values give considerably good agreement with experimental measurements from LDH, FLD and square shell tests. The results can be expected to contribute to predictive evaluation of forming limits using computer simulation.

Extremely Formable Cold Rolled Sheet Steel with Ultra-High Lankford and n Values - Metallurgy and Formabilities

Extremely formable cold sheet steel with an ultra-high Lankford value of more than 2.5 and an n value of more than 0.27 has been developed. This steel is obtained due to the following factors; using extremely pure IF (Interstitial free) steel, immediate rapid cooling upon completion of rolling in the hot rolling process, a high reduction in the cold rolling process, and a high soaking temperature in the continuous annealing process. This steel sheet shows excellent deep drawability and stretch formability compared with conventional steel sheet (former IF steel and low carbon aluminum-killed steel) as a result of evaluating the limiting drawing ratio and limiting dome height, respectively. This excellent formability is also shown by the model forming tests for simulating the actual stamping of an oilpan and a side-panel. Furthermore, this steel shows the same spot-weldability as that of former IF steel, and zinc phosphatability similar to that of low carbon aluminum-killed steel.

Recent Developments in Press Formability of Aluminum Alloy Sheets for Automotive Panels

Aluminum alloy sheets are used for automotive body-panels, but their small Young's modulus results in inferior shape-fixability than conventionally-applied steel sheets with similar strengths. Smaller radius of curvature, indicating better shape-fixability, is found at the center of a panel press-formed with higher blank holder force (BHF). Higher force can be applied for press-forming of alloy sheets with larger strain-hardening exponent (n value) induced by an increased addition of Mg. Recently-developed 5000 series alloy sheets containing 5.5 pct Mg and 0.3 pct Cu have an elongation over 33 pct at an ultimate tensile strength of 270 MPa and can be press-formed with better shape-fixability.
