Computer-Aided Engineering Modeling and Automation on High-Performance Computing

The computer-aided engineering (CAE) automation study requires a large disk space and a premium processor. If all finite element (FE) models run locally, it may crash the local machine, and if the FE model runs on high-performance computing (HPC), transferring data from the server to the local machine to do the optimization may cause latency issues. This automation study provides a unique road map to optimize the design by working efficiently using the initial setup on the local machine, running an analysis of a large number of FE models on HPC, and performing optimization on the server. CAE Automation process has been demonstrated using a case study on a driveline component, crush spacer. Crush spacer is a very critical engineering design because, first, it provides the minimum required preload to the bearing inner races to keep them in position and, second, it endures a number of duty cycles.

Effect of n-Butanol Addition on Combustion and Emission Characteristics of HTL and Diesel Blends

HTL is a kind of biodiesel converted from wet biowaste via hydrothermal liquefaction (HTL), which has drawn increasing attention in recent years due to its wide range of raw materials (algae, swine manure, and food processing waste). However, from the previous experiments done in a constant volume chamber, it was observed that the presence of 20% of HTL in the blend produced as much soot as pure diesel at in chamber environment oxygen ratio of 21%, and even more soot at low oxygen ratios. It was also observed that n-butanol addition could reduce the soot emission of diesel significantly under all tested conditions. In this work, the spray and combustion characteristics of HTL and diesel blends with n-butanol added were investigated in a constant volume chamber. The in-chamber temperature and oxygen ranged from 800 to 1200 K and 21% to 13%, respectively, covering both conventional and low-temperature combustion (LTC) regimes.

Prediction of Spray Behavior in Injected by Urea SCR Injector and the Reaction Products

In the urea SCR system, urea solution is injected by injector installed in the front stage of the SCR catalyst, and NOx can be purified on the SCR catalyst by using NH3 generated by the chemical reaction of urea. NH3 is produced by thermolysis of urea and hydrolysis of isocyanic acid after evaporation of water in the urea solution. But, biuret and cyanuric acid which may cause deposit are sometimes generated by the chemical reactions without generating NH3. Spray behavior and chemical reaction of urea solution injected into the tail-pipe are complicated. The purpose of this study is to reveal the spray behavior and NH3 generation process in the tail-pipe, and to construct the model capable of predicting those accurately. In this report, the impingement spray behavior is clarified by scattered light method in high temperature flow field. Liquid film adhering to the wall and deposit generated after evaporation of water from the liquid film are photographed by the digital camera.

Analysis of Spray Feature Injected by Tailpipe Injector for Aftertreatment of Diesel Engine Emissions

Diesel Particulate Filter (DPF) is a very effective aftertreatment device to limit particulate emissions from diesel engines. As the amount of soot collected in the DPF increases, the pressure loss increases. Therefore, DPF regeneration needs to be performed. Injected fuel into the exhaust line upstream of the Diesel Oxidation Catalyst (DOC), hydrocarbons are oxidized on the DOC, which increases the exhaust gas temperature at the DPF inlet. It is also necessary that the injected fuel is completely vaporized before entering the DOC, and uniformly mixed with the exhaust gases in order to make the DOC work efficiency. However, ensuring complete evaporation and an optimum mixture distribution in the exhaust line are challenging. Therefore, it is important that the fuel spray feature is grasped to perform DPF regeneration effectively. The purpose of this study is the constructing a simulation model.

Combination Analysis of Operational TPA and CAE Technique for Obtaining High Contributing Vibration Mode

In this study, we combined operational transfer path analysis (OTPA) method with CAE technique to obtain high contributing vibration modes. A rear frame model of a small construction machine was employed for the analysis. 20 vibration modes were obtained by CAE (eigenmode analysis) under 200 Hz. Subsequently, operational test, in which a sinusoidal input force was given, was carried out. For applying OTPA, acceleration signals at 15 points on the rear frame were used as the reference signals and the cab vibration positioned on the frame via rubber bushes was used as the response signal. These acceleration signals were then measured simultaneously in the operational condition. As the result of OTPA, high contributing principal component modes were calculated and high contributing vibration modes were also extracted using mode shape correlation between them. Two in the 20 calculated vibration modes remained as the important modes to the cab vibration through the analyses.

Surface Fatigue Cracking Behavior of a CrN-Coated Tool Steel Influenced by Sliding Cycles and Sliding Energy Density

Light-weighting of vehicles is one of the challenges for transportation industry due to the increasing pressure of demands in better fuel economy and environment protection. Advanced high strength steels (AHSS) are considered as prominent material of choice to realize lightweight auto body and structures at least in near term. Stamping of AHSS with conventional die materials and surface coatings, however, results in frequent die failures and undesired panel surface finish. A chromium nitride (CrN) coating with plasma nitriding case hardened layer on a die material (duplex treatment) is found to offer good wear and galling resistances. The coating failure initiates from fatigue cracking on the coating surface due to cyclic sliding frictions. In this work, cyclic inclined sliding wear test was used to imitate a stamping process for study on development of coating fatigue cracking, including crack length and spacing vs. sliding-cycles and sliding energy densities.

Reduction of Reaction Mechanism for n-Tridecane Based on Knowledge of Detailed Reaction Paths

n-Tridecane is a low boiling point component of gas oil, and has been used as a single-component fuel for diesel spray and combustion experiments. However, no reduced chemical kinetic mechanisms for n-tridecane have been presented for three-dimensional modeling. A detailed mechanism developed by KUCRS (Knowledge-basing Utilities for Complex Reaction Systems), contains 1493 chemical species and 3641 reactions. Reaction paths during ignition process for n-tridecane in air computed using the detailed mechanism, were analyzed with the equivalence ratio of 0.75 and the initial temperatures of 650 K, 850 K, and 1100 K, which are located in the cool-flame dominant, negative-temperature coefficient, and blue-flame dominant regions, respectively.

A Semi-Detailed Chemical Kinetic Mechanism of Acetone-Butanol-Ethanol (ABE) and Diesel Blends for Combustion Simulations

With the development of advanced ABE fermentation technology, the volumetric percentage of acetone, butanol and ethanol in the bio-solvents can be precisely controlled. To seek for an optimized volumetric ratio for ABE-diesel blends, the previous work in our team has experimentally investigated and analyzed the combustion features of ABE-diesel blends with different volumetric ratio (A: B: E: 6:3:1; 3:6:1; 0:10:0, vol. %) in a constant volume chamber. It was found that an increased amount of acetone would lead to a significant advancement of combustion phasing whereas butanol would compensate the advancing effect. Both spray dynamic and chemistry reaction dynamic are of great importance in explaining the unique combustion characteristic of ABE-diesel blend. In this study, a semi-detailed chemical mechanism is constructed and used to model ABE-diesel spray combustion in a constant volume chamber.

Effects Analysis of Torsion Bar Spring Modelling Precision on Properties of Pre-Setting Process

The study of mechanical properties special in the characteristics of elastic element is a challenging task for vehicle industry. Since torsion bar spring acts as an important part of elastic element, and improves performance of torsion bar spring is of great concern. The effects of the torsion bar spring pre-setting precision on the presetting performance are presented. Based on elastic-plastic theories, the algebraic model of torsion bar spring is established to analyze the stress, torque and residual stress under the yield and plastic conditions in pre-setting process. Then, the stress and strain states of various torsion bar springs in different conditions are simulated using the validated finite element model in ABAQUS software. The simulation results show the effects of torsion error on the pre-setting performance are less than 5% in the pre-setting process.

Chemical Kinetics Based Equations for Ignition Delay Times of Primary Reference Fuels Dependent on Fuel, O2 and Third Body Concentrations and Heat Capacity

The ignition delay times of n-C7H16, i-C8H18, and a blend of them at different fuel, O2 and N2 concentrations were computed using a detailed chemical kinetic mechanism generated by KUCRS. For each fuel, the dependences of ignition delay time on fuel, O2 and third body concentrations and on the heat capacity of a mixture were distilled to establish a power law equation for ignition delay time. For n-C7H16, ignition delay time τhigh without low-temperature oxidation at a high initial temperature between 1000 K and 1200 K was expressed using the scaling exponents for fuel, O2 and third body concentrations and heat capacity of 0.54, 0.29, 0.08, and - 0.38, respectively. Low-temperature oxidation induction time τ1 at a low initial temperature between 600 K and 700 K was expressed using the scaling exponents for fuel, O2 and third body concentrations and heat capacity of 0.03, 0.18, 0.04, and - 0.17, respectively.

Classification of the Reactivity of Alkylperoxy Radicals by Using a Steady-State Analysis

To execute the computational fluid dynamics coupling with fuel chemistry in internal combustion engines, simplified chemical kinetic models which capture the low-temperature oxidation kinetics would be required. A steady-state analysis was applied to see the complicated reaction mechanism of alkylperoxy radicals by assuming the steady state for hydroperoxyalkyl (QOOH) and hydroperoxyalkylperoxy (OOQOOH) radicals. This analysis clearly shows the systematic trend of the reaction rate for the chain-branching and non-branching process of alkylperoxy (ROO) radicals as a function of the chain length and the carbon class. These trends make it possible to classify alkylperoxy radicals by their chemical structures, and suggest a reduced low-temperature oxidation chemistry.

Heat Release Rate and Cylinder Gas Pressure Oscillation in Low and High Speed Knock

One of the authors has proposed to use the decay rate of EHRR, the effective heat release rate, d2Q/dθ2 as an index for the rapid local combustion [1]. In this study, EHRR profiles and the cylinder gas pressure oscillations of the low and high speed knock are analyzed by using this index. A delayed rapid local combustion, such as an autoignition with small burned mass fraction can be detected. In the cases of the low speed knock, it has been agreed that a rapid local combustion is an autoignition. Although whether the cylinder gas oscillation is provoked by an auto ignition in a certain cycle or not is an irregular phenomenon, the auto ignition takes place in almost all of the cycles in the knocking condition. Mixture mass fraction burned by an auto ignition is large. A small auto ignition may induce a secondary auto ignition, in many cases, mass burned by the secondary auto ignition is extremely large.

Very High Cycle Fatigue of Cast Aluminum Alloys under Variable Humidity Levels

Ultrasonic fatigue tests (testing frequency around 20 kHz) have been conducted on four different cast aluminum alloys each with a distinct composition, heat treatment, and microstructure. Tests were performed in dry air, laboratory air and submerged in water. For some alloys, the ultrasonic fatigue lives were dramatically affected by the environment humidity. The effects of different factors like material composition, yield strength, secondary dendrite arm spacing and porosity were investigated; it was concluded that the material strength may be the key factor influencing the environmental humidity effect in ultrasonic fatigue testing. Further investigation on the effect of chemical composition, especially copper content, is needed.

Life Prediction of Shift Valve for Wet Shift Clutch under Abrasive Wear

In the present paper a degradation assessment and life prediction method has been proposed for electro-hydraulic shift valve applied to control wet shift clutch in Power-shift steering transmission (PSST). Unlike traditional analysis of contaminant sensitivity, our work is motivated by the failure mechanisms of abrasive wear with a mathematic model. Plowing process included in abrasion will consecutively increase the roughness of mating surfaces and thereby enlarge the clearance space for leaking more fluid. It is an overwhelming wear mechanism in the degradation of shift valve within serious-contaminated fluid. Herein a mathematic model for assessment and prediction is proposed by considering particle morphology and abrasion theory. Such model has been verified for its applicability and accuracy through comparison between theoretical and experimental results. Assuming the proposed model to be general, valve wearing behavior in any hydraulic system can be simulated.

A Test Bench for the Turbocharger Fatigue Life Based on the Self-Circulation

The low cycle fatigue experiment is extensively used to test the reliability and durability of turbocharger. Low cycle fatigue test is mainly the switching between high and low speed. As the result of the experiment, the fatigue life is shorter as the difference between high and low speed becomes greater. In the traditional low cycle fatigue test, a large air compressor is needed to drive the turbocharger under different operating conditions, which consume large amounts of electric power. This paper presents a new experiment device which has double chambers and double turbochargers. This device can be self-circulating, without the large air compressor, to realize high and low speed switching on the premise of not exceeding the limitation of turbine entry temperature. First, a detailed model is established in GT-Power and self-circulation test data has been used to validate the model.

Measure of Forming Limit Strain on the Aluminum Sheets Passed Through Draw-Bead by Digital Image Correlation

Accurate determination of the forming limit strain of aluminum sheet metal is an important topic which has not been fully solved by industry. Also, the effects of draw beads (enhanced forming limit behaviors), normally reported on steel sheet metals, on aluminum sheet metal is not fully understood. This paper introduces an experimental study on draw bead effects on aluminum sheet metals by measuring the forming limit strain zero (FLD0) of the sheet metal. Two kinds of aluminum, AL 6016-T4 and AL 5754-0, are used. Virgin material, 40% draw bead material and 60% draw bead material conditions are tested for each kind of aluminum. Marciniak punch tests were performed to create a plane strain condition. A dual camera Digital Image Correlation (DIC) system was used to record and measure the deformation distribution history during the punch test. The on-set necking timing is determined directly from surface shape change. The FLD0 of each test situation is reported in this article.

Effect of Temperature Cycle on Thermomechanical Fatigue Life of a High Silicon Molybdenum Ductile Cast Iron

High silicon molybdenum (HiSiMo) ductile cast iron (DCI) is commonly used for high temperature engine components, such as exhaust manifolds, which are also subjected to severe thermal cycles during vehicle operation. It is imperative to understand the thermomechanical fatigue (TMF) behavior of HiSiMo DCI to accurately predict the durability of high temperature engine components. In this paper, the effect of the minimum temperature of a TMF cycle on TMF life and failure behavior is investigated. Tensile and low cycle fatigue data are first presented for temperatures up to 800°C. Next, TMF data are presented for maximum temperatures of 800°C and minimum cycle temperatures ranging from 300 to 600°C. The data show that decreasing the minimum temperature has a detrimental effect on TMF life. The Smith-Watson-Topper parameter applied at the maximum temperature of the TMF cycle is found to correlate well with out-of-phase (OP) TMF life for all tested minimum temperatures.

Reaction Zone Propagation by Spark Discharge in Homogeneous Lean Charge after Low-Temperature Oxidation

The interaction between spark discharge and low-temperature oxidation (LTO) was investigated using an optical compression and expansion machine fueled with n-C7H16 or i-C8H18 for an equivalence ratio of 0.33. Charge pressure was adjusted so that the compression stoke could induce LTO for n-C7H16, but could not lead to high-temperature reactions. A spark was discharged in the field before, during, or after the LTO for n-C7H16 or in the field without LTO for i-C8H18. Reaction zones were induced in the field after the LTO, whereas no reaction zones were induced in the fields before the LTO and without LTO. Local ignitions were induced in the areas surrounding the propagating reaction zones. The reaction zone propagation with the low equivalence ratio must be a different phenomenon from conventional flame propagation. The reaction zones can compress or heat the surrounding areas containing H2O2 and CH2O, and accelerate an H2O2 regeneration loop in the pre-reaction zones.

Modeling of Long Fiber Reinforced Plastics

Long fiber reinforced plastics (LFRP) have exhibited superior mechanical performance and outstanding design flexibility, bringing them with increasing popularity in the automotive structural design. Due to the injection molding process, the distribution of long fibers varies at different locations throughout the part, resulting in anisotropic and non-uniform mechanical properties of the final LFRP parts. Images from X-ray CT scan of the materials show that local volume fraction of the long fibers tends to be higher at core than at skin layer. Also fibers are bundled and tangled to form clusters. Most of the current micromechanical material models used for LFRP are extended from those for short fibers without adequate validation. The effect of the complexity of long fibers on the material properties is not appropriately considered. Thus, modeling of these materials is lagging behind the material manufacturing and design development, which in turn limits their further development.

Fluid Structure Interaction Simulations Applied to Automotive Aerodynamics

One of the passive methods to reduce drag on the unshielded underbody of a passenger road vehicle is to use a vertical deflectors commonly called air dams or chin spoilers. These deflectors reduce the flow rate through the non-streamlined underbody and thus reduce the drag caused by underbody components protruding in to the high speed underbody flow. Air dams or chin spoilers have traditionally been manufactured from hard plastics which could break upon impact with a curb or any solid object on the road. To alleviate this failure mode vehicle manufacturers are resorting to using soft plastics which deflect and deform under aerodynamic loading or when hit against a solid object without breaking in most cases. This report is on predicting the deflection of soft chin spoiler under aerodynamic loads. The aerodynamic loads deflect the chin spoiler and the deflected chin spoiler changes the fluid pressure field resulting in a drag change.
