A Special User Shell Element for Coarse Mesh and High-Fidelity Fatigue Modeling of Spot-Welded Structures

A special spot weld element (SWE) is presented for simplified representation of spot joints in complex structures for structural durability evaluation using the mesh-insensitive structural stress method. The SWE is formulated using rigorous linear four-node Mindlin shell elements with consideration of weld region kinematic constraints and force/moments equilibrium conditions. The SWEs are capable of capturing all major deformation modes around weld region such that rather coarse finite element mesh can be used in durability modeling of complex vehicle structures without losing any accuracy. With the SWEs, all relevant traction structural stress components around a spot weld nugget can be fully captured in a mesh-insensitive manner for evaluation of multiaxial fatigue failure.

Finite Element Analyses of Macroscopic Stress-Strain Relations and Failure Modes for Tensile Tests of Additively Manufactured AlSi10Mg with Consideration of Melt Pool Microstructures and Pores

Finite element (FE) analyses of macroscopic stress-strain relations and failure modes for tensile tests of additively manufactured (AM) AlSi10Mg in different loading directions with respect to the building direction are conducted with consideration of melt pool (MP) microstructures and pores. The material constitutive relations in different orientations of AM AlSi10Mg are first obtained from fitting the experimental tensile engineering stress-strain curves by conducting axisymmetric FE analyses of round bar tensile specimens. Four representative volume elements (RVEs) with MP microstructures with and without pores are identified and selected based on the micrographs of the longitudinal cross-sections of the vertical and horizontal tensile specimens. Two-dimensional plane stress elastic-plastic FE analyses of the RVEs subjected to uniaxial tension are then conducted.

Effective Second Moment of Load Path (ESMLP) Method for Multiaxial Fatigue Damage and Life Assessment

Time-domain and frequency domain methods are two common methods for fatigue damage and life assessment. The frequency domain fatigue assessment methods are becoming increasingly popular recently because of their unique advantages over the traditional time-domain methods. Recently, a series of moment of load path based multiaxial fatigue life assessment approaches have been developed. Among them, the most recently developed effective second moment of load path (ESMLP) approach demonstrates its potentials of conducting fatigue damage and life assessment accurately and efficiently. ESMLP can be used for fatigue analysis even without resorting to cycle counting because of its unique mathematical and physical properties, such as quadratic form in the kernel of the moment integral, rotationally invariant, and being proportional to damage. Developing a better parameter for frequency-domain analysis is the driving force behind the development of ESMLP as a new fatigue damage parameter.

Effect of Properties and Additives of Gasoline on Low-Speed Pre-Ignition in Turbocharged Engines

Gasoline-related factors that affect low-speed pre-ignition (LSPI) include the distillation properties of gasoline, manganese (Mn), ethanol, diesel fuel, detergent for aftermarket, and iron (Fe). The combined effect of Mn with ethanol or high calcium engine oil (high-Ca oil) has not been sufficiently clarified. Therefore, appropriate countermeasures for LSPI have not yet been implemented. To clarify the effect of the gasoline properties and additives on LSPI, engine tests were conducted using gasoline with different “PM Index” values, an indicator of distillation properties, different concentrations of Mn, ethanol, diesel fuel, detergent, Fe, and high-Ca oil. The results showed that the LSPI frequency tended to increase with the PM Index, Mn up to 60 ppm, diesel fuel up to 2 vol.%, and detergent up to three times the standard amount.

Computer-Aided Engineering Modeling and Automation on High-Performance Computing

The computer-aided engineering (CAE) automation study requires a large disk space and a premium processor. If all finite element (FE) models run locally, it may crash the local machine, and if the FE model runs on high-performance computing (HPC), transferring data from the server to the local machine to do the optimization may cause latency issues. This automation study provides a unique road map to optimize the design by working efficiently using the initial setup on the local machine, running an analysis of a large number of FE models on HPC, and performing optimization on the server. CAE Automation process has been demonstrated using a case study on a driveline component, crush spacer. Crush spacer is a very critical engineering design because, first, it provides the minimum required preload to the bearing inner races to keep them in position and, second, it endures a number of duty cycles.

Evaluation of Strain Rate-Sensitive Constitutive Models for Simulation of Servo Stamping: Part 1 Theory

Strain-rate sensitivity has been neglected in the simulation of the traditional stamping process because the strain rate typically does not significantly impact the forming behavior of sheet metals in such a quasi-static process, and traditional crank or link mechanical presses lack the flexibility of slide motion. However, the recent application of servo drive presses in stamping manifests improvement in formability and reduction of springback, besides increased productivity and energy savings. An accurate simulation of servo stamping entails constitutive models with strain-rate sensitivity. This study evaluated a few strain rate-sensitive models including the power-law model, the linear power-law model, the Johnson-Cook model, and the Cowper-Symonds model through the exercise of fitting these models to the experimental data of a deep draw quality (DDQ) steel.

Minimization of Electric Heating of the Traction Induction Machine Rotor

The article solves the problem of reducing electric power losses of the traction induction machine rotor to prevent its overheating in nominal and high-load modes. Electric losses of the rotor power are optimized by the stabilization of the main magnetic flow of the electric machine at a nominal level with the amplitude-frequency control in a wide range of speeds and increased loads. The quasi-independent excitation of the induction machine allows us to increase the rigidity of mechanical characteristics, decrease the rotor slip at nominal loads and overloads and significantly decrease electrical losses in the rotor as compared to other control methods. The article considers the technology of converting the power of individual phases into a single energy flow using a three-phase electric machine equivalent circuit and obtaining an energy model in the form of equations of instantaneous active and reactive power balance.

Innovative Additive Manufacturing Process for Successful Production of 7000 Series Aluminum Alloy Components Using Smart Optical Monitoring System

Aircraft components are commonly produced with 7000 series aluminum alloys (AA) due to its weight, strength, and fatigue properties. Auto Industry is also choosing more and more aluminum component for weight reduction. Current additive manufacturing (AM) methods fall short of successfully producing 7000 series AA due to the reflective nature of the material along with elements with low vaporization temperature. Moreover, lacking in ideal thermal control, print inherently defective products with such issues as poor surface finish alloying element loss and porosity. All these defects contribute to reduction of mechanical strength. By monitoring plasma with spectroscopic sensors, multiple information such as line intensity, standard deviation, plasma temperature or electron density, and by using different signal processing algorithm, AM defects have been detected and classified.

Effect of n-Butanol Addition on Combustion and Emission Characteristics of HTL and Diesel Blends

HTL is a kind of biodiesel converted from wet biowaste via hydrothermal liquefaction (HTL), which has drawn increasing attention in recent years due to its wide range of raw materials (algae, swine manure, and food processing waste). However, from the previous experiments done in a constant volume chamber, it was observed that the presence of 20% of HTL in the blend produced as much soot as pure diesel at in chamber environment oxygen ratio of 21%, and even more soot at low oxygen ratios. It was also observed that n-butanol addition could reduce the soot emission of diesel significantly under all tested conditions. In this work, the spray and combustion characteristics of HTL and diesel blends with n-butanol added were investigated in a constant volume chamber. The in-chamber temperature and oxygen ranged from 800 to 1200 K and 21% to 13%, respectively, covering both conventional and low-temperature combustion (LTC) regimes.

Finite Element Analyses of Structural Stresses near Dissimilar Spot Joints in Lap-Shear Specimens

Structural stress distributions near nearly rigid, dissimilar and similar spot joints in lap-shear specimens are investigated by 3-D finite element analyses. A set of accurate closed-form structural stress solutions is first presented. The closed-form structural stress solutions were derived for a rigid inclusion in a square thin plate under various loading conditions with the weak boundary conditions along outer edges or semi-circular paths by satisfying the equilibrium conditions. Finite element analyses with different joint material behaviors, element types and mesh designs are conducted to examine the structural stress solutions near the spot joints in lap-shear specimens. The results of the finite element analyses indicate that the computational structural stress solutions on the edge of the joint depend on the joint material behavior, element type, and mesh design.

Failure Mode and Fatigue Behavior of Flow Drill Screw Joints in Lap-Shear Specimens of Aluminum 6082-T6 Sheets of Different Thicknesses

Failure mode and fatigue behavior of flow drill screw (FDS) joints in lap-shear specimens of aluminum 6082-T6 sheets of different thicknesses are investigated based on the experimental results and a structural stress fatigue life estimation model. Lap-shear specimens of different thicknesses with FDS joints with clearance hole were made and tested under quasi-static and cyclic loading conditions. Optical micrographs show the failure modes of the FDS joints with clearance hole in lap-shear specimens of different thicknesses under quasi-static loading conditions. Under quasi-static loading conditions, as the thickness increases, the FDS joint failed from the penetration of the screw head into the upper sheet to the failure of the screw between the two sheets. Optical micrographs also show the failure modes of the FDS joints with clearance hole in lap-shear specimens of different thicknesses under cyclic loading conditions.

Failure mode and fatigue behavior of flow drill screw (FDS) joints in lap-shear specimens of aluminum 6082-T6 sheets made with different processing conditions are investigated based on the experimental results and a structural stress fatigue life estimation model. Lap-shear specimens with FDS joints without clearance hole and lap-shear specimens with stripped FDS joints with clearance hole were made and then tested under quasi-static and cyclic loading conditions. Optical micrographs show the failure modes of the FDS joints without clearance hole (with gap) and the stripped FDS joints with clearance hole under quasi-static and cyclic loading conditions. The fatigue failure mode of the FDS joints without clearance hole (with gap) in lap-shear specimens is similar to those with clearance hole. The fatigue lives of lap-shear specimens with FDS joints without clearance hole are lower than those with clearance hole for given load ranges under cyclic loading conditions.

Mechanical Strength and Failure Mode of Flow Drill Screw Joints in Coach-Peel Specimens of Aluminum 6082-T6 Sheets of Different Thicknesses and Processing Conditions

The mechanical strength and failure mode of flow drill screw (FDS) joints in coach-peel specimens of aluminum 6082-T6 sheets of three different thicknesses of 2.5, 2.8 and 3.0 mm and three different processing conditions under quasi-static loading conditions are investigated by experiments. The experimental results indicate that the mechanical strength and failure mode of FDS joints in coach-peel specimens are affected by the specimen thickness, clearance hole and stripping. The maximum load of a coach-peel specimen with an FDS joint with clearance hole increases as the thickness increases. For each of the thickness groups of 2.5, 2.8 and 3.0 mm, the maximum load of a coach-peel specimen with an FDS joint without clearance hole is lower than that with clearance hole. For the thickness group of 2.8 mm, the maximum load of a coach-peel specimen with a stripped FDS joint with clearance hole is lower than those of non-stripped ones with and without clearance hole.

Warpage Prediction on Injection Molded Semi-Crystalline Thermoplastics

Warpage is the distortion induced by inhomogeneous shrinkage during injection molding of plastic parts. Uncontrolled warpage will result in dimensional instability and bring a lot of challenges to the mold design and part assembly. Current commercial simulation software for injection molding cannot provide consistently accurate warpage prediction, especially for semi-crystalline thermoplastics. In this study, the root cause of inconsistency in warpage prediction has been investigated by using injection molded polypropylene plaques with a wide range of process conditions. The warpage of injection molded plaques are measured and compared to the numerical predictions from Moldex3D. The study shows that with considering cooling rate effect on crystallization kinetics and using of the improved material model for residual stress calculations, good agreements are obtained between experiment and simulation results.

Study of Effects of Thermal Insulation Techniques on a Catalytic Converter for Reducing Cold Start Emissions

Previous work done at the University of Michigan shows the capability of the vacuum-insulated catalytic converter (VICC) to retain heat during soak and the resulting benefits in reducing cold start emissions. This paper provides an improved version of the design which overcomes some of the shortcomings of the previous model and further improves the applicability and benefits of VICC. Also, newer materials have been evaluated and their effects on heat retention and emissions have studied using the 1-D after treatment model. Cold start emissions constitute around 60% to 80% of all the hydrocarbon and CO emissions in present day vehicles. The time taken to achieve the catalyst light-off temperature in a three-way catalytic converter significantly affects the emissions and fuel efficiency. The current work aims at developing a method to retain heat in catalytic converter, thus avoiding the need for light-off and reducing cold start emissions effectively.

Prediction of Spray Behavior in Injected by Urea SCR Injector and the Reaction Products

In the urea SCR system, urea solution is injected by injector installed in the front stage of the SCR catalyst, and NOx can be purified on the SCR catalyst by using NH3 generated by the chemical reaction of urea. NH3 is produced by thermolysis of urea and hydrolysis of isocyanic acid after evaporation of water in the urea solution. But, biuret and cyanuric acid which may cause deposit are sometimes generated by the chemical reactions without generating NH3. Spray behavior and chemical reaction of urea solution injected into the tail-pipe are complicated. The purpose of this study is to reveal the spray behavior and NH3 generation process in the tail-pipe, and to construct the model capable of predicting those accurately. In this report, the impingement spray behavior is clarified by scattered light method in high temperature flow field. Liquid film adhering to the wall and deposit generated after evaporation of water from the liquid film are photographed by the digital camera.

Analysis of Spray Feature Injected by Tailpipe Injector for Aftertreatment of Diesel Engine Emissions

Diesel Particulate Filter (DPF) is a very effective aftertreatment device to limit particulate emissions from diesel engines. As the amount of soot collected in the DPF increases, the pressure loss increases. Therefore, DPF regeneration needs to be performed. Injected fuel into the exhaust line upstream of the Diesel Oxidation Catalyst (DOC), hydrocarbons are oxidized on the DOC, which increases the exhaust gas temperature at the DPF inlet. It is also necessary that the injected fuel is completely vaporized before entering the DOC, and uniformly mixed with the exhaust gases in order to make the DOC work efficiency. However, ensuring complete evaporation and an optimum mixture distribution in the exhaust line are challenging. Therefore, it is important that the fuel spray feature is grasped to perform DPF regeneration effectively. The purpose of this study is the constructing a simulation model.

Study on Fatigue Behaviors of Porous T300/924 Carbon Fiber Reinforced Polymer Unidirectional Laminates

Morphological features of voids were characterized for T300/924 12-ply and 16-ply composite laminates at different porosity levels through the implementation of a digital microscopy (DM) image analysis technique. The composite laminates were fabricated through compression molding. Compression pressures of 0.1MPa, 0.3MPa, and 0.5MPa were selected to obtain composite plaques at different porosity levels. Tension-tension fatigue tests at load ratio R=0.1 for composite laminates at different void levels were conducted, and the dynamic stiffness degradation during the tests was monitored. Fatigue mechanisms were then discussed based on scanning electron microscope (SEM) images of the fatigue fracture surfaces. The test results showed that the presence of voids in the matrix has detrimental effects on the fatigue resistance of the material, depending on the applied load level.

Experimental Study of Mixed Mode Fatigue Crack Growth of Automotive Structural Adhesive BM4601

Fatigue crack growth tests have been carried out to investigate the mixed mode fatigue crack propagation behavior of an automotive structural adhesive BM4601. The tests were conducted on a compound CMM (Compact Mixed Mode) specimen under load control with 0.1 R ratio and 3Hz frequency. A long distance moving microscope was employed during testing to monitor and record the real time length of the fatigue crack in the adhesive layer. The strain energy release rates of the crack under different loading angles, crack lengths and loads were calculated by using finite element method. The pure mode I and mode II tests show that an equal value of mode I strain energy release rate results in over ten times higher FCGR (Fatigue Crack Growth Rate) than the mode II stain energy release rate does. The mixed mode tests results show that under a certain loading angle, the mixed mode FCGR is changed by changing the load, which is contrary to the find in pure mode I and mode II tests.

A Structural Stress Recovery Procedure for Fatigue Life Assessment of Welded Structures

Over the decades, several attempts have been made to develop new fatigue analysis methods for welded joints since most of the incidents in automotive structures are joints related. Therefore, a reliable and effective fatigue damage parameter is needed to properly predict the failure location and fatigue life of these welded structures to reduce the hardware testing, time, and the associated cost. The nodal force-based structural stress approach is becoming widely used in fatigue life assessment of welded structures. In this paper, a new nodal force-based structural stress recovery procedure is proposed that uses the least squares method to linearly smooth the stresses in elements along the weld line. Weight function is introduced to give flexibility in choosing different weighting schemes between elements. Two typical weighting schemes are discussed and compared.
