Development of an Ultra-Low Carbon Flex Dual-Fuel Ammonia Engine for Heavy-Duty Applications

The work examined the practicality of converting a modern production 6 cylinder 7.7 litre heavy-duty diesel engine for flex dual-fuel operation with ammonia as the main fuel. A small amount of diesel fuel (pilot) was used as an ignition source. Ammonia was injected into the intake ports during the intake stroke, while the original direct fuel injection equipment was retained and used for pilot diesel injection. A bespoke engine control unit was used to control the injection of both fuels and all other engine parameters. The aim was to provide a cost-effective retrofitting technology for existing heavy-duty engines, to enable eco-friendly operation with minimal carbon emissions. The tests were carried out at a baseline speed of 600 rpm for the load range of the engine (10-90%), with minimum pilot diesel quantity and as high as 90% substitution ratio of ammonia for diesel fuel.

Investigations Regarding the Causes of Filter Blocking in Diesel Powertrains

Developed by Rudolph Diesel in the 1890s, the diesel powertrain is used in many applications worldwide. For significant time the engine fuel source for these engines was petroleum diesel, until new legislation regarding emission reduction and smog mitigation saw the introduction of petroleum diesel and biodiesel (Fatty acid methyl ester; FAME) blends in the early 2000s. Since then there have been many instances of filters in diesel powertrains across heavy, light and off-road platforms becoming blocked with unidentified material, for example in the United States, Northern Europe and Scandinavia. Filters are designed to remove contaminants from the fuel system and as the filter becomes plugged it restricts the fuel flow resulting in loss of engine power and eventual breakdown. Understanding The nature of the material responsible for such blockages is clearly important to the industry and has been the subject of many studies.

The Effect of Temperature on the Molecular Compositions of External and Internal Gasoline Direct Injection Deposits

The increased severity and prevalence of insoluble deposits formed on fuel injectors in gasoline direct injection (GDI) engines precipitates negative environmental, economic and healthcare impacts. A necessary step in mitigating deposits is to unravel the molecular compositions of these complex layered materials. But very little molecular data has been acquired. Mass spectrometry shows promise but most techniques require the use of solvents, making them unsuited for analyzing insoluble deposits. Here, we apply the high mass-resolving power and in-situ analysis capabilities of 3D OrbitrapTM secondary ion mass spectrometry (3D OrbiSIMS) to characterize deposits formed on the external tip and internal needle from a GDI injector. This is the first application of the technique to study internal GDI deposits. Polycyclic aromatic hydrocarbons (PAHs) are present up to higher maximum masses in the external deposit.

Investigations of Diesel Injector Deposits Characterization and Testing

Over the last decade, there has been an impetus in the automobile industry to develop new diesel injector systems, driven by a desire to reduce fuel consumption and proscribed by the requirement to fulfil legislation emissions. The modern common-rail diesel injector system has been developed by the industry to fulfil these aspirations, designed with ever-higher tolerances and pressures, which have led to concomitant increases in fuel temperatures after compression with reports of fuel temperatures of ~150°C at 1500-2500 bar. This engineering solution in combination with the introduction of Ultra Low Sulphur diesel fuel (ULSD) has been found to be highly sensitive to deposit formation both external injector deposits (EDID) and internal (IDID). The deposits have caused concerns for customers with poor spray patterns misfiring injector malfunction and failure, producing increased fuel consumption and emissions.

The impact of internal diesel injector deposits (IDIDs) on engine performance, efficiency and emissions remains a major concern in the automotive industry. This has been compounded in recent years by fuel injection equipment developments and changes to diesel fuel towards ultra-low sulfur diesel (ULSD) and biodiesel as well as the introduction of new fuels such as hydrotreated vegetable oil (HVO). Prevention and mitigation of such deposit formation requires an understanding of the formation process, which demands a chemical explanation. The chemistry of these deposits therefore remains a key research interest to the industry using the latest analytical methodologies to inform and build further on previous investigations.

Symmetric Negative Valve Overlap Effects on Energy Distribution of a Single Cylinder HCCI Engine

The effects of Variable Valve Timing (VVT) on Homogeneous Charge Compression Ignition (HCCI) engine energy distribution and waste heat recovery are investigated using a fully flexible Electromagnetic Variable Valve Timing (EVVT) system. The experiment is carried out in a single cylinder, 657 cc, port fuel injection engine fueled with n-heptane. Exergy analysis is performed to understand the relative contribution of different loss mechanisms in HCCI engines and how VVT changes these contributions. It is found that HCCI engine brake thermal efficiency, the Combined Heat and Power (CHP) power to heat ratio, the first and the second law efficiencies are improved with proper valve timing. Further analysis is performed by applying the first and second law of thermodynamics to compare HCCI energy and exergy distribution to Spark Ignition (SI) combustion using Primary Reference Fuel (PRF). HCCI demonstrates higher fuel efficiency and power to heat and energy loss ratios compared to SI.

The Application of New Approaches to the Analysis of Deposits from the Jet Fuel Thermal Oxidation Tester (JFTOT)

Studies of diesel system deposits continue to be the subject of interest and publications worldwide. The introduction of high pressure common rail systems resulting in high fuel temperatures in the system with the concomitant use of fuels of varying solubilizing ability (e.g. ULSD and FAME blends) have seen deposits formed at the tip of the injector and on various internal injector components. Though deposit control additives (DCAs) have been successfully deployed to mitigate the deposit formation, work is still required to understand the nature and composition of these deposits. The study of both tip and internal diesel injector deposits (IDID) has seen the development of a number of bench techniques in an attempt to mimic field injector deposits in the laboratory. One of the most used of these is the Jet Fuel Thermal Oxidation Tester or JFTOT (ASTM D3241).

Since 2009, there has been a rise in deposits of various types found in diesel fuel injection systems. They have been identified in the filter, the injector tip and recently inside the injector. The latter internal diesel injector deposits (IDIDs) have been the subject of a number of recent publications, and are the subject of investigations by CRC (Central Research Council Diesel Performance Group-Deposit Panel Bench/ Rig Investigation sub panel) in the US and CEN (Committee European de Normalisation TC19/WG24 Injector Deposit Task Force) and CEC (Coordinating European Council TDFG-110 engine test) in Europe. In the literature one of the internal injector deposit types, amide lacquers, has been associated with a poorly characterised noncommercial low molecular weight polyisobutylene succinimide detergent which also lacked provenance.

Discrete Flow Mapping - A Mesh Based Simulation Tool for Mid-to-High Frequency Vibro-Acoustic Excitation of Complex Automotive Structures

Modelling the vibro-acoustic properties of mechanical built-up structures is a challenging task, especially in the mid to high frequency regime, even with the computational resources available today. Standard modelling tools for complex vehicle parts include finite and boundary element methods (FEM and BEM), as well as Multi-Body Simulations (MBS). These methods are, however, robust only in the low frequency regime. In particular, FEM is not scalable to higher frequencies due to the prohibitive increase in model size. We have recently developed a new method called Discrete Flow Mapping (DFM), which extends existing high frequency methods, such as Statistical Energy Analysis or the so-called Dynamical Energy Analysis (DEA), to work on meshed structures. It provides for the first time detailed spatial information about the vibrational energy of a whole built-up structure of arbitrary complexity in this frequency range.

Reducing Energy Losses from Automotive Engine Lubricants by Thermal Isolation of the Engine Mass

The thermal efficiency of an internal combustion engine at steady state temperatures is typically in the region of 25-35%[1]. In a cold start situation, this reduces to be between 10% and 20% [2]. A significant contributor to the reduced efficiency is poor performance by the engine lubricant. Sub optimal viscosity resulting from cold temperatures leads to poor lubrication and a subsequent increase in friction and fuel consumption. Typically, the engine lubricant takes approximately twenty minutes [3] to reach steady state temperatures. Therefore, if the lubricant can reach its steady state operating temperature sooner, the engine's thermal efficiency will be improved. It is hypothesised that, by decoupling the lubricant from the thermal mass of the surrounding engine architecture, it is possible to reduce the thermal energy loss from the lubricant to the surrounding metal structure in the initial stages of warm-up.

Large Eddy Simulation of Liquid Fuel Spray and Combustion with Gradually Varying Grid

In this work, large eddy simulation (LES) with a K-equation subgrid turbulent kinetic energy model is implemented into the CFD code KIVA3V to study the features of liquid fuel spray and combustion using gradually varying grid in a constant volume chamber. The characteristic time-scale combustion model (CTC) incorporating a turbulent timescale is adopted to predict the combustion process and the SHELL auto-ignition model is used to predict auto-ignition. Combustion is also simulated using Parallel Detailed Chemistry with Lu's n-heptane reduced mechanism (58 species), which has been added into the KIVA3V-LES code. The computational results are compared with Sandia experimental data for non-reacting and reacting cases. As a result, LES can capture the complex structure of the spray and temperature distribution as well as the trend of ignition delay and flame lift-off length variations. Better results are obtained using the Parallel Detailed Chemistry than the CTC model.

Emerging Technologies for Use in Aerospace Bonded Assemblies

Several new technologies are now emerging to improve adhesive supply and formulation along with surface treatments that have the potential to offer significant improvements to both surface energy and cleanliness [3]. Additionally, the miniaturisation of laboratory techniques into portable equipment offers potential for online surface energy and chemical analysis measurement for use as quality control measures in a production environment. An overview of newly available technology is given here with several devices studied in further detail. Technologies assessed further in this paper are; portable surface contact angle measurement, ambient pressure plasma cleaning, portable FTIR measurement and adhesive mixing equipment. A number of potential applications are outlined for each device based on the operational technique. The practical aspects of implementation and the perceived technology readiness levels for operation, implementation and results are also given.

Improvement of Planning and Tracking of Technology Maturity Development with Focus on Manufacturing Requirements

This paper details the development of a user-friendly computerised tool created to evaluate the Manufacturing Readiness Levels (MRL) of an emerging technology. The main benefits achieved are to manage technology development planning and tracking, make visually clear and standardised analysis, and improve team communication. The new approach is applied to the Technology Readiness Levels (TRL), currently used by Airbus Research & Technology (R&T) UK. The main focus is on the improvement of the analysis criteria. The first phase of the study was to interpret the manufacturing criteria used by Airbus at TRL 4, including a brief benchmarking review of similar practices in industry and other Airbus' project management tools. All information gathered contributed to the creation of a complete set of criteria.

Styrofoam Precursors as Drop-in Diesel Fuel

Styrene, or ethylbenzene, is mainly used as a monomer for the production of polymers, most notably Styrofoam. In the synthetis of styrene, the feedstock of benzene and ethylene is converted into aromatic oxygenates such as benzaldehyde, 2-phenyl ethanol and acetophenone. Benzaldehyde and phenyl ethanol are low value side streams, while acetophenone is a high value intermediate product. The side streams are now principally rejected from the process and burnt for process heat. Previous in-house research has shown that such aromatic oxygenates are suitable as diesel fuel additives and can in some cases improve the soot-NOx trade-off. In this study acetophenone, benzaldehyde and 2-phenyl ethanol are each added to commercial EN590 diesel at a ratio of 1:9, with the goal to ascertain whether or not the lower value benzaldehyde and 2-phenyl ethanol can perform on par with the higher value acetophenone. These compounds are now used in pure form.

A Novel Technique for Investigating the Characteristics and History of Deposits Formed Within High Pressure Fuel Injection Equipment

The recent developments in diesel fuel injection equipment coupled with the moves in the US to using ULSD and biodiesel blends has seen an increase in the number of reports from both engine manufacturers and fleet operators regarding fuel system deposit formation issues. These deposits not only form on and within the fuel injectors but they also form elsewhere in the fuel system, due to fuel recirculation. These will eventually accumulate in the fuel filters. Historically, diesel fuel system deposits have been attributed to contamination of the fuel or the degradation of the fuel with age. Such age related degradation has been attributed to oxidation of the fuel via well documented pathways, although the initiation of this process is still poorly understood. Papers at recent SAE meetings in Florence, San Antonio, Rio de Janeiro, San Diego and Kyoto have addressed many of these causes.

Injection of Fuel at High Pressure Conditions: LES Study

This paper presents a large eddy simulation study of the liquid spray mixing with hot ambient gas in a constant volume vessel under engine-like conditions with the injection pressure of 1500 bar, ambient density 22.8 kg/m₃, ambient temperature of 900 K and an injector nozzle of 0.09 mm. The simulation results are compared with the experiments carried out by Pickett et al., under similar conditions. Under modern direct injection diesel engine conditions, it has been argued that the liquid core region is small and the droplets after atomization are fine so that the process of spray evaporation and mixing with the air is controlled by the heat and mass transfer between the ambient hot gas and central fuel flow. To examine this hypothesis a simple spray breakup model is tested in the present LES simulation. The simulations are performed using an open source compressible flow solver, in OpenFOAM.

Diesel Injector Deposits - An Issue That Has Evolved with Engine Technology

Diesel engines have traditionally been favoured in heavy-duty applications for their fuel economy, robustness, reliability and relative lack of fuel sensitivity. Recently it has seen a growth in its popularity in light duty applications due particularly to its fuel efficiency. However, as the engine technology and particularly the fuel injection equipment has evolved to meet ever stricter emissions legislation the engines have become more sensitive to deposit formation resulting from changes in fuel quality. This paper reviews bouts of concern over diesel fuel injector deposits, possible causes for the phenomenon and test methods designed to screen fuels to eliminate problems.

Insights into Deposit Formation in High Pressure Diesel Fuel Injection Equipment

The need to meet the US 2007 emissions legislation has necessitated a change in Diesel engine technology, particularly to the fuel injection equipment (FIE). At the same time as these engine technology changes, legislation has dictated a reduction in fuel sulphur levels and there has also been increased use of fatty acid methyl esters (FAME) or biodiesel as a fuel blending component. The combination of changes to the engine and the fuel has apparently led to a sharp rise in the number of reports of field problems resulting from deposits within the FIE. The problem is usually manifested as a significant loss of power or the engine failing to start. These symptoms are often due to deposits to be found within the fuel injectors or to severe fouling of the fuel filter. The characteristics of the deposits found within different parts of the fuel system can be noticeably different.

Preliminary work performed to characterise these deposits showed them to be complicated mixtures, predominantly carbon like but also containing other possible carbon precursor materials. This paper describes the application of the combination of hydropyrolysis, gas chromatography and mass spectrometry to the analysis of these deposits. It also discusses the insights that such analysis can bring to the constitution and origin of these deposits.

Extending the Load Range of a Natural Gas HCCI Engine using Direct Injected Pilot Charge and External EGR

Natural gas is a challenging fuel for HCCI engines because its single-stage ignition and rapid combustion make it difficult to optimize combustion timing over a significant load range. This study investigates direct injection of a pilot quantity of high-cetane fuel near TDC as a range extension and combustion control mechanism for natural gas HCCI engines. The EGR and load range is studied in a supercharged natural gas HCCI engine equipped with external EGR, intake heating and a direct injection system for n-heptane pilot fuel. The operating range and emissions are of primary interest and are compared between both the baseline HCCI engine with variable intake temperature and the direct injected HCCI (DI-HCCI) engine with constant intake temperature. Test results show the EGR and load range at fixed intake temperature can be extended using pilot direct injection.
