A Study on Practical Use of Diesel Combustion Calculation and Development of Automatic Optimizing Calculation System

A KIVA code which is customized for passenger car's diesel engines is linked with an engine performance simulator and demonstrated with our optimizing calculation system. Aiming to fulfill our target calculation speed, the combustion model of the KIVA code is changed from a chemical reaction calculation method to a chemical equilibrium calculation method which is introduced a unique technique handling chemical species maps. Those maps contain equilibrium mole fraction data of chemical species according to equivalence ratio and temperature. Linking the KIVA code to the engine simulator helps to evaluate engine performance by indicated mean effective pressure (IMEP). The optimizing calculation system enables to obtain response surfaces. Observing the response surfaces, clear views of engine performance characteristics can be seen. The overview of this calculation system and some examples of the calculation are shown in this paper.

A Study on Knocking Prediction Improvement Using Chemical Reaction Calculation

Compression ratio of newly developed gasoline engines has been increased in order to improve fuel efficiency. But in-cylinder pressure around top dead center (TDC) before spark ignition timing is higher than expectation, because the low temperature oxidization (LTO) generates some heat. The overview of introduced calculation method taking account of the LTO heat of unburned gas, how in-cylinder pressure is revised and some knowledge of knocking prediction using chemical kinetics are shown in this paper.

Role of Predictive Engineering in the Design Evolution of a Thermoplastic Fender for a Compact SUV

Automotive fenders is one such example where specialized thermoplastic material Noryl GTX* (blend of Polyphenyleneoxide (PPO) + Polyamide (PA)) has successfully replaced metal by meeting functional requirements. The evolution of a fender design to fulfill these requirements is often obtained through a combination of unique material properties and predictive engineering backed design process that accounts for fender behavior during the various phases of its lifecycle. This paper gives an overview of the collaborative design process between Mitsubishi Motors Corporation and SABIC Innovative Plastics and the role of predictive engineering in the evolution of a thermoplastic fender design of Mitsubishi Motors Corporation's compact SUV RVR fender launched recently. While significant predictive work was done on manufacturing and use stage design aspects, the focus of this paper is the design work related to identifying support configuration during the paint bake cycle.

Next Generation Torque Control Fluid Technology, Part IV: Using a New Split-μ Simulation Test for Optimizing Friction Material-Lubricant Hardware Systems

Wet clutch friction devices are the primary means by which torque is transmitted through many of today's modern vehicle drivelines. These devices are used in automatic transmissions, torque vectoring devices, active on-demand vehicle stability systems and torque biasing differentials. As discussed in a previous SAE paper ( 2006-01-3271 - Next Generation Torque Control Fluid Technology, Part II: Split-Mu Screen Test Development) a testing tool was developed to correlate to full-vehicle split-mu testing for limited slip differential applications using a low speed SAE #2 friction test rig. The SAE #2 Split-Mu Simulation is a full clutch pack component level friction test. The purpose of this test is to allow optimization of the friction material-lubricant hardware system in order to deliver consistent friction performance over the life of the vehicle.

As discussed in a previous SAE paper ( 2006-01-3270 - Next Generation Torque Control Fluid Technology, Part I: Break-Away Friction Slip Screen Test Development), a testing tool was developed to simulate a limited slip differential break-away event using a Full Scale-Low Velocity Friction Apparatus (FS-LVFA). The purpose of this test was to investigate the fundamental interactions between lubricants and friction materials. The original break-away friction screen test, which used actual vehicle clutch plates and a single friction surface, proved a useful tool in screening new friction modifier technology.

The world is firmly focused on reducing energy consumption and on increasingly stringent regulations on CO2 emissions. Examples of regulatory changes include the new United States Environmental Protection Agency's (U.S. EPA) fuel economy test procedures which were required beginning with the 2008 model year for vehicles sold in the US market. These test procedures include testing at higher speeds, more aggressive acceleration and deceleration, and hot-weather and cold-temperature testing. For fuel economy improvement by lean-burn gasoline engines, extension of their lean operation range to higher loads is desirable as more fuel is consumed during acceleration. Urgently needed therefore is development of emission control systems having as high NOx conversion efficiency as three-way catalysts (TWC) even with more frequent lean operation. The authors conducted a study using catalysts loaded with potassium (K) as the only NOx trapping agent in an emission control system of a lean-burn gasoline engine.

Low Volatility ZDDP Technology: Part 2 - Exhaust Catalysts Performance in Field Applications

Phosphorus is known to reduce effectiveness of the three-way catalysts (TWC) commonly used by automotive OEMs. This phenomenon is referred to as catalyst deactivation. The process occurs as zinc dialkyldithiophosphate (ZDDP) decomposes in an engine creating many phosphorus species, which eventually interact with the active sites of exhaust catalysts. This phosphorous comes from both oil consumption and volatilization. Novel low-volatility ZDDP is designed in such a way that the amounts of volatile phosphorus species are significantly reduced while their antiwear and antioxidant performances are maintained. A recent field trial conducted in New York City taxi cabs provided two sets of “aged” catalysts that had been exposed to GF-4-type formulations. The trial compared fluids formulated with conventional and low-volatility ZDDPs. Results of field test examination were reported in an earlier paper (1).

Development of Next-Generation Automatic Transmission Fluid Technology

Global original equipment manufacturers (OEMs) have requested lower viscosity automatic transmission fluid (ATF) for use in conventional and 6-speed automatic transmissions (AT) to meet growing demands for improved fuel economy. While lower-viscosity ATF may provide better fuel economy by reducing churning losses, other key performance attributes must be considered when formulating lower viscosity ATF(1,2). Gear and bearing performance can be key concerns with lower-viscosity ATFs due to reduced film thickness at the surfaces. Long-term anti-shudder performance is also needed to enable the aggressive use of controlled slip torque converter clutches that permit better fuel economy. And, friction characteristics need to be improved for higher clutch holding capacity and good clutch engagement performance. This paper covers the development of next-generation, low-viscosity ATF technology, which provides optimum fuel economy along with wear and friction durability.

Development of High-Performance PP Masterbatch for Interior Parts

The authors have developed a high-performance talc masterbatch (hereinafter HPTMB) to achieve sufficient flexural modulus and impact resistance at the same time using inexpensive conventional PP as a base resin. Highly compressed fine talc and elastomers were selected as the filler and the impact resistance improver by considering their dispersion in the molded parts. The mixing process was also optimized. In order to stabilize impact resistance after molding, several elastomers were selected based on molecular weights and melting points. The developed HPTMB showed excellent balanced properties for instrument panels using inexpensive conventional PP as a base resin. The HPTMB is applied to the instrument panel of a Mitsubishi mini car. This technology will enable us to reduce the material cost by consolidating automotive interior plastic materials as well as by using available conventional PP.

New DOC for Light Duty Diesel DPF System

A new state of the art DOC (Diesel Oxidation Catalyst) having superior light-off and exothermic activity for forced regeneration compared to conventional Pt base passive DOC, was investigated for LDD application. The DOC uses the latest Pt/Pd technology resulting cost effective DPF system. The newly developed DOC demonstrated improved catalytic activities from Pt only DOC in model gas or engine bench tests. In this study, DOC at early development stage showed excellent light-off activity in model gas and engine bench test compared to conventional Pt only DOC, however, it showed “extinction” phenomenon which is one of the deactivation mode while the post injection and it was observed when post injection operation was done at lower DOC inlet temperatures, e.g. below 250 C. Temperature profiles along diameter and length into DOC bed while active regeneration suggested extinction would be caused by fouling of supplied hydrocarbons derived from diesel fuel.

Tailor-Welded Aluminum Blanks for Liftgate Inner

Tailor welded steel blanks have long been applied in stamping of automotive parts such as door inner, b-pillar, rail, sill inner and liftgate inner, etc. However, there are few known tailor welded aluminum blanks in production. Traditional laser welding equipment simply does not have the capability to weld aluminum since aluminum has much higher reflectivity than steel. Welding quality is another issue since aluminum is highly susceptible to pin holes and undercut which leads to deterioration in formability. In addition, high amount of springback for aluminum panels can result in dimension control problem during assembly. A tailor-welded aluminum blank can help reducing dimension variability by reducing the need for assembly. In this paper, application of friction stir and plasma arc welded blanks on a liftgate inner will be discussed.

Effect of Cross Flow on Performance of a PEM Fuel Cell

A serpentine flow channel is one of the most common and practical channel layouts for a PEM fuel cell since it ensures the removal of water produced in a cell. While the reactant flows along the flow channel, it can also leak or cross to neighboring channels via the porous gas diffusion layer due to a high pressure gradient. Such a cross flow leads to effective water removal in a gas diffusion layer thus enlarging the active area for reaction although this cross flow has largely been ignored in previous studies. In this study, neutron radiography is applied to investigate the liquid water accumulation and its effect on the performance of a PEM fuel cell. Liquid water tends to accumulate in the gas diffusion layer adjacent to the flow channel area while the liquid water formed in the gas diffusion layer next to the channel land area seems to be effectively removed by the cross leakage flow between the adjacent flow channels.

The popularity of SUVs and light trucks in North America, combined with the return to rear-wheel-drive cars globally, is significantly increasing the installation of torque control devices that improve vehicle stability and drivability. As with other driveline hardware, it is important to optimize the friction material-lubricant-hardware system to ensure that a torque control device provides consistent performance over the life of the vehicle. While there are many publications on friction tests relevant to automatic transmission fluids, the literature relating to torque control testing is not as well developed. In this paper, we will describe a split-mu vehicle test and the development of a split-mu screening test. The screening test uses the SAE#2 friction test rig and shows how results from this test align with those from actual vehicle testing.

A Semi-Empirical Model for Fast Residual Gas Fraction Estimation in Gasoline Engines

Accurate accounting for fresh charge (fuel and air) along with trapped RGF is essential for the subsequent thermodynamic analysis of combustion in gasoline engines as well as for on-line and real-time quantification as relevant to engine calibration and control. Cost and complexity of such techniques renders direct measurement of RGF impractical for running engines. In this paper, an empirically-based approach is proposed for on-line RGF, based on an existing semi-empirical model [1]. The model developed expands the range over which the semi-empirical model is valid and further improves its accuracy. The model was rigorously validated against a well correlated GT-POWER model as well as results from 1D gas exchange model [2]. Overall, using this model, RGF estimation error was within ∼1.5% for a wide range of engine operating conditions. The model will be implemented in Dyno development and calibration at Chrysler Group.

Study on Simplified Finite Element Simulation Approaches of Fastened Joints

In this paper, mechanism of fastened joints is described; numerical analyses and testing calibrations are conducted for the possible simplified finite element simulation approaches of the joints; and the best simplified approach is recommended. The approaches cover variations of element types and different ways that the joints are connected. The element types include rigid elements, deformable bar elements, solid elements, shell elements and combinations of these element types. The different ways that the joints are connected include connections of one row of nodes, two row of nodes and alternate nodes in the first and second rows. These simplified simulation approaches are numerically evaluated on a joint of two plates connected by a single fastener. The fundamental loads, bending with shear, shear and tension are applied in the numerical analyses. A detailed model including contact and clamp load are analyzed simultaneously to provide “accurate results”.

The USAMP Magnesium Powertrain Cast Components Project

Over the past five years, the US Automotive Materials Partnership (USAMP) has brought together representatives from DaimlerChrysler, General Motors, Ford Motor Company and over 40 other participant companies from the Mg casting industry to create and test a low-cost, Mg-alloy engine that would achieve a 15 - 20 % Mg component weight savings with no compromise in performance or durability. The block, oil pan, and front cover were redesigned to take advantage of the properties of both high-pressure die cast (HPDC) and sand cast Mg creep- resistant alloys. This paper describes the alloy selection process and the casting and testing of these new Mg-variant components. This paper will also examine the lessons learned and implications of this pre-competitive technology for future applications.

Development of a Computerized Digital Resonance Fatigue Test Controller with Load Feedback Management

In this report, the DCX Stress Lab and the Tool Development & Test Support groups investigated automating a resonant bending crankshaft fatigue test. Fatigue testing, in general, is a laborious process since many samples are needed for analysis. This makes development cost and speed dependant on the component test efficiency. In the case of crankshaft resonant bending testing, both cost and speed are influenced by the manual feedback operation needed to run the current procedure. In order to increase the efficiency of this process, this project sought to automate the following tasks: maintaining the load on the part, reacting to resonance changes in the part, mapping resonance changes, logging the number of cycles, and discerning resonance frequency shift failure modes objectively.
