Component Sizing Optimization Based on Technological Assumptions for Medium-Duty Electric Vehicles

In response to the stipulations of the Energy Policy and Conservation Act and the global momentum toward carbon mitigation, there has been a pronounced tightening of fuel economy standards for manufacturers. This stricter regulation is coupled with an accelerated transition to electric vehicles, catalyzed by advances in electrification technology and a decline in battery cost. Improvements in the fuel economy of medium- and heavy-duty vehicles through electrification are particularly noteworthy. Estimating the magnitude of fuel economy improvements that result from technological advances in these vehicles is key to effective policymaking. In this research, we generated vehicle models based on assumptions regarding advanced transportation component technologies and powertrains to estimate potential vehicle-level fuel savings. We also developed a systematic approach to evaluating a vehicle’s fuel economy by calibrating the size of the components to satisfy performance requirements.

Computational Investigation of Hydrogen-Air Mixing in a Large-Bore Locomotive Dual Fuel Engine

The internal combustion engine (ICE) has long dominated the heavy-duty sector by using liquid fossil fuels such as diesel but global commitments by countries and OEMs to reduce lifecycle carbon dioxide (CO2) emissions has garnered interest in alternative fuels like hydrogen. Hydrogen is a unique gaseous fuel that contains zero carbon atoms and has desired thermodynamic properties of high energy density per unit mass and high flame speeds. However, there are challenges related to its adoption to the heavy-duty sector as a drop-in fuel replacement for compression ignition (CI) diesel combustion given its high autoignition resistance. To overcome this fundamental barrier, engine manufacturers are exploring dual fuel combustion engines by substituting a fraction of the diesel fuel with hydrogen which enables fuel flexibility when there is no infrastructure and retrofittability to existing platforms.

With the increasing demand for Battery Electric Vehicles (BEVs) capable of extended mileage, optimizing their efficiency has become paramount for manufacturers. However, the challenge lies in balancing the need for climate control within the cabin and precise thermal regulation of the battery, which can significantly reduce a vehicle's driving range, often leading to energy consumption exceeding 50% under severe weather conditions. To address these critical concerns, this study embarks on a comprehensive exploration of the impact of weather conditions on energy consumption and range for the 2019 Nissan Leaf Plus. The primary objective of this research is to enhance the understanding of thermal management for BEVs by introducing a sophisticated thermal management system model, along with detailed thermal models for both the battery and the cabin.

Comprehensive Cradle to Grave Life Cycle Analysis of On-Road Vehicles in the United States Based on GREET

To properly compare and contrast the environmental performance of one vehicle technology against another, it is necessary to consider their production, operation, and end-of-life fates. Since 1995, Argonne’s GREET® life cycle analysis model (Greenhouse gases, Regulated Emissions, and Energy use in Technologies) has been annually updated to model and refine the latest developments in fuels and materials production, as well as vehicle operational and composition characteristics. Updated cradle-to-grave life cycle analysis results from the model’s latest release are described for a wide variety of fuel and powertrain options for U.S. light-duty and medium/heavy-duty vehicles. Light-duty vehicles include a passenger car, sports utility vehicle (SUV), and pick-up truck, while medium/heavy-duty vehicles include a Class 6 pickup-and-delivery truck, Class 8 day-cab (regional) truck, and Class 8 sleeper-cab (long-haul) truck.

Next Generation High Efficiency Boosted Engine Concept

This work represents an advanced engineering research project partially funded by the U.S. Department of Energy (DOE). Ford Motor Company, FEV North America, and Oak Ridge National Laboratory collaborated to develop a next generation boosted spark ignited engine concept. The project goals, specified by the DOE, were 23% improved fuel economy and 15% reduced weight relative to a 2015 or newer light-duty vehicle. The fuel economy goal was achieved by designing an engine incorporating high geometric compression ratio, high dilution tolerance, low pumping work, and low friction. The increased tendency for knock with high compression ratio was addressed using early intake valve closing (EIVC), cooled exhaust gas recirculation (EGR), an active pre-chamber ignition system, and careful management of the fresh charge temperature.

Polyurethane foam coated with organic filers for sound absorption: A briefre view

Polyurethane (PU) foams are versatile in automotive applications for sound absorption, due to their superior acoustic-absorbing properties, vibration damping and robustness, and seat cushioning products due to their easiness of manufacturing process and cost-effectiveness. In recent studies, micro- and nano-particles were used to improve sound absorption efficiency, these fillers help to form interconnected pore structures in the foam matrix, and this interconnection of pores is advantageous in dissipating heat generated from wave friction with the air. Some of the micro- and nano-particles used are natural fibers (like cellulose, fir, palm), silica, clay, graphene and derivatives, zeolite, and others. This review is an overview of recent advances in the incorporation of fillers in PU foams and the influence they have on the sound absorption capacity of the foams.

Artificial Intelligence can also play a crucial role in climate analysis and verification to move towards a more sustainable future. By utilizing connected vehicle data, automakers can analyze real-time vehicle performance data to identify opportunities for improvement and reduce carbon emissions. This approach benefits the environment, improves vehicle quality, and reduces engineering work time, making it a win-win solution. Connected vehicle data offers a wealth of information on vehicle performance, such as fuel consumption and carbon emissions.

Potential use of graphene composites in epoxy resin as anticorrosive painting in automotive industry

Steel represents more than 50% of weight in vehicles, being more susceptible to corrosion processes. Corrosion studies in these components are of great industrial and economic interest, and anticorrosive coatings with efficiency of superior protection is still a relevant area in materials research. Paintings from inorganic and organic hybrid compounds have been used to produce more effective and efficient coatings. Among polymeric coatings, epoxy resin is considered one of the most used anticorrosion coatings, mainly due its excellent protective properties. High barrier level is reached by reinforcing the coatings with inorganic fillers such heavy metal, nanoparticles, silica, and now more recently, carbon-based materials, like graphene and its derivatives.

A systematic review on smart coatings for automotive applications

Corrosion affects all industrial sectors where metals or metal alloys are used in their structures. In the automotive industry, the continuous search for lightweight parts has increased the demand for effective corrosion protection, in order to improve vehicle performance without compromising durability and safety. In this scenario, coatings are essential elements to preserve and protect vehicle parts from various environmental aggressions. Automotive coatings can be classified into primers, topcoats, clearcoats, and specialty coatings. Primers provide corrosion resistance and promote adhesion between the substrate and topcoat. Topcoats provide color, gloss, and durability to the coating system, while clearcoats enhance the appearance and durability of the finish. Specialty coatings provide additional properties, such as scratch resistance, chemical resistance, and UV protection.

Development of a 5-Component Diesel Surrogate Chemical Kinetic Mechanism Coupled with a Semi-Detailed Soot Model with Application to Engine Combustion and Emissions Modeling

In the present work, five surrogate components (n-Hexadecane, n-Tetradecane, Heptamethylnonane, Decalin, 1-Methylnaphthalene) are proposed to represent liquid phase of diesel fuel, and another different five surrogate components (n-Decane, n-Heptane, iso-Octane, MCH (methylcyclohexane), Toluene) are proposed to represent vapor phase of diesel fuel. For the vapor phase, a 5-component surrogate chemical kinetic mechanism has been developed and validated. In the mechanism, a recently updated H2/O2/CO/C1 detailed sub-mechanism is adopted for accurately predicting the laminar flame speeds over a wide range of operating conditions, also a recently updated C2-C3 detailed sub-mechanism is used due to its potential benefit on accurate flame propagation simulation. For each of the five diesel vapor surrogate components, a skeletal sub-mechanism, which determines the simulation of ignition delay times, is constructed for species C4-Cn.

Residual Stress Induced Fretting Fatigue during Fatigue Testing for Materials Produced by Laser Powder Bed Fusion Process

Fretting fatigue was observed in standard cylindrical fatigue samples at the regions in contact with the grips of the test frames during fatigue testing for AlSi10Mg aluminum alloy produced by laser powder bed fusion process (L-PBF). The failure of the fatigue sample grips occurs much earlier than the failure of the gauge section. This results in a damaged sample and the sample cannot be reused to continue the test. This type of failure is rarely seen in materials produced by traditional manufacturing processes. In this study, X-ray residual stress analysis was performed to understand the cause of failure for L-PBF AlSi10Mg with the as-built surface condition. The result indicates that the fretting fatigue failure was caused by the strong tensile residual stress in the as-built state combining with the fretting wear between the sample and the grip. A few potential solutions to avoid the fretting fatigue failure were investigated.

Virtual Methods for Water Management in Automotive Structures

The requirements of the automotive industry move along due to product competitiveness and this contributes to increase complexity in the requirements for evaluation. Simulation tools play a key role thanks to their versatility and multiple physical phenomena that can be represented. The axis of analysis for this paper is the problem of the interaction of airflow and water flow in the cowl/plenum/leaf screen components. Airflow is represented by HVAC system operating and water flow by the vehicle in torrential rain. Initially, one simulation is evaluated at a time, in one side, the airflow entering the HVAC system in which the amount of air entering is monitored and pressure drop, on the other, the water simulation on the vehicle, both using a Lagrangian CFD model (using with tools such as STAR CCM+® or Ansys Fluent®) Due to this, a CFD methodology was developed to evaluate the interaction of air and water flow.

Road Snow Coverage Estimation Using Camera and Weather Infrastructure Sensor Inputs

Modern vehicles use automated driving assistance systems (ADAS) products to automate certain aspects of driving, which improves operational safety. In the U.S. in 2020, 38,824 fatalities occurred due to automotive accidents, and typically about 25% of these are associated with inclement weather. ADAS features have been shown to reduce potential collisions by up to 21%, thus reducing overall accidents. But ADAS typically utilize camera sensors that rely on lane visibility and the absence of obstructions in order to function, rendering them ineffective in inclement weather. To address this research gap, we propose a new technique to estimate snow coverage so that existing and new ADAS features can be used during inclement weather. In this study, we use a single camera sensor and historical weather data to estimate snow coverage on the road. Camera data was collected over 6 miles of arterial roadways in Kalamazoo, MI.

Automated Vehicle Perception Sensor Evaluation in Real-World Weather Conditions

Perception in adverse weather conditions is one of the most prominent challenges for automated driving features. The sensors used for mid-to-long range perception most impacted by weather (i.e., camera and LiDAR) are susceptible to data degradation, causing potential system failures. This research series aims to better understand sensor data degradation characteristics in real-world, dynamic environmental conditions, focusing on adverse weather. To achieve this, a dataset containing LiDAR (Velodyne VLP-16) and camera (Mako G-507) data was gathered under static scenarios using a single vehicle target to quantify the sensor detection performance. The relative position between the sensors and the target vehicle varied longitudinally and laterally. The longitudinal position was varied from 10m to 175m at 25m increments and the lateral position was adjusted by moving the sensor set angle between 0 degrees (left position), 4.5 degrees (center position), and 9 degrees (right position).

Currently the automotive industry has been under extremely important technological changes. Part of these changes are related to the way that users interact with the vehicle and fundamental components are the new digital cluster and screens. These devices have created a disruption in the way information is transmitted to the user, being essential for vehicle operation, including safety. Due to new operating conditions, multiple evaluations need to be performed, one of them is the solar temperature Load to ensure correct operation without compromising user safety. This test is required to identify the thermal performance on the screens mounted on the instrument panel. The performance identification is performed on both sides, analytical and physical. In regards finite element simulation it represents the solar chamber as the main source of heat and being the main mechanism of transmission the radiation.

High Cell Density Flow Through Substrate for New Regulations

This paper, written in collaboration with Ford, evaluates the effectiveness of higher cell density combined with higher porosity, lower thermal mass substrates for emission control capability on a customized, RDE (Real Driving Emissions)-type of test cycle run on a chassis dynamometer using a gasoline passenger car fitted with a three-way catalyst (TWC) system. Cold-start emissions contribute most of the emissions control challenge, especially in the case of a very rigorous cold-start. The majority of tailpipe emissions occur during the first 30 seconds of the drive cycle. For the early engine startup phase, higher porosity substrates are developed as one part of the solution. In addition, further emission improvement is expected by increasing the specific surface area (GSA) of the substrate. This test was designed specifically to stress the cold start performance of the catalyst by using a short, 5 second idle time preceding an aggressive, high exhaust mass flowrate drive cycle.

In recent years there has been an increase in the development of vehicles that use alternative energy sources, more specifically electric vehicles, intending to establish the transition from combustion engines, bringing to the automotive chain a reduction in the consumption of fossil fuels. Several factors stimulate the development of new materials in the industry. From specific physical-chemical characteristics to strategic market advantages, technology companies seek to diversify their raw materials. In the automotive sector, the current trend of electrification in vehicles and the increase of government and market demand for reducing the emission of greenhouse gases makes lighter materials more and more necessary. As electric vehicles use heavy batteries, the vehicle weight is directly related to its power demand and level of autonomy. The same applies to internal combustion vehicles where the vehicle weight directly impacts fuel consumption and emissions. In this context, there is a lot of research on special alloys and composites to replace traditional materials. Aluminum is a good alternative to steel due to its density which is almost five times smaller while that material still has good mechanical properties and has better impact absorption capability.

Evolution of India EV Ecosystem

Electric vehicles (EVs) are a promising and proven technology for achieving sustainable mobility with zero carbon emissions, very low noise pollution, and reducing the dependency on fossil fuels. Global EV sales have been increasing by ~110 % since 2015, with a significant rise in 2021 (~6.75 mils EV registered) mainly led by China, the US, and Europe, amplifying the EV market share to 8.3% compared to 4.2% in 2020. Future developments aimed at designing better batteries and charging technologies that reduce charging time, reduce initial battery cost, and increased flexibility. In India, EVs are emerging significantly due to stringent Carbon di Oxide (CO2) reduction drives, increasing crude oil prices, and the availability of cheaper renewable energy. Leveraging government promotional policies, evolving the entire ecosystem, globally advantageous manufacturing costs, and competitive engineering skills form the perfect blend for India.

Generation of Reactive Chemical Species/Radicals through Pilot Fuel Injection in Negative Valve Overlap and Its Effects on Engine Performances

This study investigated the potential of generating reactive chemical species (including radicals) through pilot fuel injection in negative valve overlap for improving the combustion and emissions performances of spark ignition gasoline engines under low load and low speed operating conditions. Several Ford sub-models were used for simulating the physics and chemistry processes of injecting a small amount of fuel in NVO (negative valve overlap). Effects of different NVO degrees and different pilot injection timings, factors for fuel conversion were simulated and investigated. CO and H2 conversions during NVO, CO and H2 amounts before spark timing were used for comparing different schemes.
