Understanding of LME Cracking Phenomenon in Spot Welding and Crack Prediction Using FE Analysis

The application of high-strength steel sheets to car bodies is expanding to improve the crashworthiness and achieve weight reduction [1, 2]. Conversely, in recent years, the occurrence of liquid metal embrittlement (LME) cracks has been discussed in resistance spot welding using a Zn-based coated high-strength steel [3-5]. This study examined the factors causing LME cracks and identified the locations of LME cracks found in resistance spot welds using a Zn-coated high-strength steel sheet. Furthermore, through an analytical approach using a scanning electron microscopy (SEM) and transmission electron microscopy (TEM), for a joint with an LME crack, it was found that (1) grain boundary fracture occurred at LME crack portion and its fracture surface was covered with Zn, (2) Zn penetrated into prior-austenite grain boundaries near the LME crack, and (3) Zn concentration decreased toward the tip of the Zn-penetrated site.

Machine Learning Based Technology for Reducing Engine Starting Vibration of Hybrid Vehicles

Engine starting vibration of hybrid vehicle with Toyota hybrid system has variations even in the same vehicle, and a large vibration that occurs rarely may cause stress to the passengers. The contribution analysis based on the vibration theory and statistical analysis has been done, but the primary factor of the rare large vibration has not been clarified because the number of factors is enormous. From this background, we apply machine learning that can reproduce multivariate and complicated relationships to analysis of variation factors of engine starting vibration. Variations in magnitude of the exciting force such as motor torque for starting the engine and in-cylinder pressure of the engine and timing of these forces are considered as factors of the variations. In addition, there are also nonlinear factors such as backlash of gears as a factor of variations.

The Color Specification of Surrogate Roadside Objects for the Performance Evaluation of Roadway Departure Mitigation Systems

Roadway departure mitigation systems for helping to avoid and/or mitigate roadway departure collisions have been introduced by several vehicle manufactures in recent years. To support the development and performance evaluation of the roadway departure mitigation systems, a set of commonly seen roadside surrogate objects need to be developed. These objects include grass, curbs, metal guardrail, concrete divider, and traffic barrel/cones. This paper describes how to determine the representative color of these roadside surrogates. 24,762 locations with Google street view images were selected for the color determination of roadside objects. To mitigate the effect of the brightness to the color determination, the images not in good weather, not in bright daylight and under shade were manually eliminated. Then, the RGB values of the roadside objects in the remaining images were extracted.

Engine Oil Formulation Technology to Prevent Pre-ignition in Turbocharged Direct Injection Spark Ignition Engines

Engine oil formulation is known to affect low speed pre-ignition (LSPI), which creates technical restrictions on downsized turbocharged engines. Calcium, which is used to ensure detergency and anti-rust performance, is reported to increase LSPI events. Therefore, new formulation technologies are needed to satisfy both LSPI prevention performance and other conventional performance areas. The authors focused on two approaches: enhancement of LSPI prevention performance by adding a booster component and substitution of calcium for a less reactive component to balance performance areas including LSPI prevention. We have verified the effectiveness of these approaches by increasing the dosage of molybdenum used as a friction modifier as well as replacing calcium detergent with a magnesium detergent. These formulation strategies can be applicable for future ILSAC GF-6 engine oil, where a specification for LSPI prevention performance is expected to be implemented.

Mechanism of Turbocharger Coking in Gasoline Engines

Turbocharged downsized gasoline engines have been widely used in the market as one of the measures to improve fuel economy. Coking phenomena in the lubricating circuit of the turbocharger unit is a well-known issue that may affect turbocharger efficiency and durability. Laboratory rig test such as ASTM D6335 (TEOST 33C) has been used to predict this phenomenon as a part of engine oil performance requirements. On the other hand, laboratory tests sometimes have difficulty reproducing the actual mechanism of coking caused by engine oil degradation. Accumulation of insoluble material is one of the important gasoline engine oil degradation modes. The influence of temperature and insoluble concentration were investigated based on actual used engine oils collected in the field.

Development of Advanced Three-Way Catalyst with Improved NOx Conversion

Countries and regions around the world are tightening emissions regulations in reaction to the increasing awareness of environmental conservation. At the same time, growing concerns about the depletion of raw materials as vehicle ownership continues to increase is prompting automakers to look for ways of decreasing the use of platinum-group metals (PGMs) in the exhaust systems. This research has developed a new catalyst with strong robustness against fluctuations in the exhaust gas and excellent nitrogen oxide (NOx) conversion performance. This catalyst incorporates rhodium (Rh) clusters with a particle size of several nanometers, and stabilized CeO2-ZrO2 solid-solution (CZ) with a pyrochlore crystal structure as a high-volume oxygen storage capacity (OSC) material with a slow O2 storage rate.

Study of Ignition System for Demand Voltage Reduction

Improving the engine efficiency to respond to climate change and energy security issues is strongly required. In order to improve the engine efficiency, lower fuel consumption, and enhance engine performance, OEMs have been developing high compression ratio engines and downsized turbocharged engines. However, higher compression ratio and turbocharging cause cylinder pressure to increase, which in turn increases the demand voltage for ignition. To reduce the demand voltage, a new ignition system is developed that uses a high voltage Zener diode to maintain a constant output voltage. Maintaining a constant voltage higher than the static breakdown voltage helps limit the amount of overshoot produced during the spark event. This allows discharge to occur at a lower demand voltage than with conventional spark ignition systems. The results show that the maximum reduction in demand voltage is 3.5 kV when the engine is operated at 2800 rpm and 2.6 MPa break mean effective pressure.

Engine Oil Development for Preventing Pre-Ignition in Turbocharged Gasoline Engine

Gasoline engine downsizing combined with a turbocharger is one of the more effective approaches to improve fuel efficiency without sacrificing power performance. The benefit comes from lower pumping loss, lower mechanical friction due to ‘downsizing’ of the engine displacement and ‘down-speeding’ of the engine by using higher transmission gear ratios which is allowed by the higher engine torque at lower engine speeds. However abnormal combustion referred to as Low-Speed Pre-ignition (LSPI) is known to be able to occur in low-speed and high-torque conditions. It is a potential restriction to maximize the engine performance and its benefit, therefore prevention of LSPI is strongly desired for long-term durability of engine performance. According to recent technical reports, auto-ignition of an engine oil droplet in a combustion chamber is believed to be one of major contributing factors of LSPI and its formulations have a significant effect on LSPI frequency.

Thermal Analysis of the Exhaust Line Focused on the Cool-Down Process

At the engine restart, when the temperature of the catalytic converter is low, additional fuel consumption would be required to warm up the catalyst for controlling exhaust emission.The aim of this study is to find a thermally optimal way to reduce fuel consumption for the catalyst warm up at the engine restart, by improving the thermal retention of the catalytic converter in the cool down process after the previous trip. To make analysis of the thermal flow around the catalytic converter, a 2-D thermal flow model was constructed using the thermal network method. This model simulates the following processes: 1) heat conduction between the substrate and the stainless steel case, 2) heat convection between the stainless steel case and the ambient air, 3) heat convection between the substrate and the gas inside the substrate, 4) heat generation due to chemical reactions.

The vehicle requires high brake performance and mass reduction of disc brake for vehicle fuel economy. Then disc brake will be designed by downsizing of disc and high friction coefficient pad materials. It is well known that disc brake squeal is frequently caused by high friction coefficient pad materials. Disc brake squeal is caused by dynamic unstable system under disturbance of friction force variation. Today, disc brake squeal comes to be simulated by FEA, but it is very difficult to put so many dynamic unstable solutions into stable solutions. Therefore it is very important to make it clear the influence of friction force variation. This paper describes the development of experimental set up for disc brake squeal basic research. First, the equation of motion in low-frequency disc brake squeal around 2 kHz is derived.

FAME Blended Diesel Fuel Impacts on Engine/Vehicle Systems

The impact of fatty acid methyl ester (FAME) blended diesel fuel on engine/vehicle systems was comprehensively investigated by vehicle, laboratory and engine tests. In this study, 20% FAME blended fuel (B20) was mainly used and soy bean oil methyl ester (SME) was primarily selected as the FAME. Vehicle testing with long-term fuel storage in vehicle fuel tanks was conducted, considering the most severe conditions in market use. Laboratory and engine tests were also conducted to better understand the vehicle test results. In the vehicle test, engine startability, idle roughness and fuel injection control were evaluated using nine vehicles with plastic or metal fuel tanks. All vehicles showed no problems up to 7 months. While five vehicles with plastic fuel tank did not show any problems throughout the test period up to 18 months, four vehicles with metal fuel tanks experienced malfunctions in engine start or fuel injection control following 8, 13, 13 and 18 months respectively.

Research into All Solid Secondary Lithium Battery

It may be possible to simplify the structure and control systems of a lithium-ion battery by replacing the conventional liquid electrolyte with a solid electrolyte, resulting in higher energy density. However, power performance is a development issue of batteries using a solid electrolyte. To increase battery power performance, in addition to lithium ionic conductivity within the bulk of the electrolyte, it is also necessary to boost the lithium ionic conductivity at the interface between the electrode active material and the electrolyte, and to boost electron and lithium ionic conductivity within the cathode and anode active material. This research studied the mechanism of resistance reduction by electrode surface modification. Subsequently, this research attempted to improve electron conductivity by simultaneously introducing oxygen vacancies and carrying out nitrogen substitution in the crystalline structure of the Li4Ti5O12 anode active material.

Structural Design Technology for Brake Squeal Reduction Using Sensitivity Analysis

The finite element method (FEM) is effective for analyzing brake squeal phenomena. Although FEM analysis can be used to easily obtain squeal frequencies and complex vibration modes, it is difficult to identify how to modify brake structure design or contact conditions between components. Therefore, this study deals with a practical design method using sensitivity analysis to reduce brake squeal, which is capable of optimizing both the structure of components and contact conditions. A series of analysis processes that consist of modal reduction, complex eigenvalue analysis, sensitivity analysis and optimization analysis is shown and some application results are described using disk brake systems.

Development of Precision Rolling Machine

This paper proposes a rolling machine that forms fine corrugated section patterns for thin sheets. A prototype of the machine was made and the performance of the machine was tested. As compared with press forming, rolling has the advantages of the high forming limit, the low forming reaction force, the easy control of the thin sheet's curve and high productivity. We confirmed these four advantages by using finite element analyses and the prototype rolling machine. Stainless steel sheets and titanium sheets, which were one of the materials with a low forming limit, were used. Firstly, the rolling showed a 1.3-times higher forming limit than the press forming in the case that a fine corrugated section pattern was formed in a stainless steel sheet of 22-mm square sizes. Secondly, the forming reaction force of the rolling was about one-twentieth of the press forming without coining, and the experimental results agreed with the finite element simulation.

Development of Clean Diesel NOx After-treatment System with Sulfur Trap Catalyst

Diesel engines with relatively good fuel economy are known as an effective means of reducing CO₂ emissions. It is expected that diesel engines will continue to expand as efforts to slow global warming are intensified. Diesel particulate and NOx reduction system (DPNR), which was first developed in 2003 for introduction in the Japanese and European markets, shows high purification performance which can meet more stringent regulations in the future. However, it is poisoned by sulfur components in exhaust gas derived from fuel and lubricant. We then developed the sulfur trap DPNR with a sulfur trap catalyst that traps sulfur components in the exhaust gas. High purification performance could be achieved with a small amount of platinum group metal (PGM) due to prevention of sulfur poisoning and thermal deterioration.

Development of High-Strength Aluminum Piston Material

Mass reduction of parts is growing in importance as a means for reducing CO2 emissions from vehicles.The aim of the present research was to contribute to further mass reduction of pistons by developing a new aluminum casting material with highest level of fatigue strength. This goal was achieved using a development concept of creating a homogeneous structure in which Ti was added to create a fine structure and appropriate quantities of Fe and Mn were added to form a compound that is stable at high temperatures. Stand-alone tests of prototype pistons fabricated using the developed material show that the material is 14% stronger than the conventional material, thereby enabling increases in power and mass reduction.

High-Pressure Hydrogen-Absorbing Alloy Tank for Fuel Cell Vehicles

Multi-cylinder hydrogen-absorbing alloy tanks for fuel cell vehicles have 10 to 40 metallic cylinders that are bundled and filled with hydrogen-absorbing alloy. In this system, the cylinders themselves act as a heat exchanger and the working pressure is lowered to 10 to 20 MPa compared with high-pressure MH tanks. Moreover, both heat conduction and mass reduction can be achieved by reducing the wall thickness of the cylinders. A model verification experiment was conducted using a one-quarter-scale prototype of a full size tank, and a conduction simulation model verified in the experiment was used to predict the performance of the full size tank. Results showed that it is possible to fill the tank with hydrogen to 80% of its capacity in a five-minute filling time, although issues related to heat conductivity performance require improvement. Accordingly, it may be possible to adopt this tank as part of a system if the storage amount of the hydrogen-absorbing alloy can be increased.

Toyota has been evolving a hybrid system since introducing the first mass-production hybrid vehicle in 1997 in response to the increasing automotive-related issues of CO2 emissions, energy security, and urban air pollution. This paper describes a newly developed hybrid system design and its performance. This system was developed with the main purpose to improve fuel consumption, especially for better real world fuel consumption; and to enhance its compatibility with multiple vehicle adoption by downsizing and reducing the weight of its components. At the same time, the hybrid system achieved improved power performance while satisfying stringent emission regulations in the world.

Development of High Performance Three-Way-Catalyst

In conventional gasoline engine vehicles, three-way catalysts are used to simultaneously remove HC, CO and NOx from the exhaust gas. The effectiveness of the catalyst to remove these harmful species depends strongly on the oxygen concentration in the exhaust gas. Deterioration of three-way catalyst results in a reduction in its purification activity and OSC (oxygen storage capacity). In this investigation, additive elements were used to enhance the durability and OSC of the catalyst support material. An optimized formulation of a CeO2-ZrO2 and a ZrO2 material was developed to have excellent durability, improved OSC, enhanced interaction between precious metals and support materials, and increase thermal stability. Using these newly developed support materials, catalysts with increased performance was designed.

Development of Pitting Resistant Steel for Gears

Newly designed gears are subject to higher loads that demand a steel that is capable of greater pitting resistance. The application of shot peening to gears has been increasing to improve tooth root strength, but pitting resistance had not been necessarily high. This study examines the effect of alloying additions mainly on tempering resistance and the formation of a non-martensitic layer. The developed high Si-Mo type steel shows excellent pitting resistance, even in shot peened gears, as compared to that of conventional steels due to high tempering resistance and the thin, uniform non-martensitic layer. This new steel is of practical use in some multi-speed automatic transmission gears.
