“Chamfer Analysis for Smooth Diagonal Shifting by Using ‘Creo-MECHANISM’ Tool”

In current competitive automobile sector, gear shift quality has become significant factor for vehicle evaluation. OEMs are sensibly focusing on improving gear shift quality to meet customer’s expectations. Though there are different gear shifting habits in different drivers, diagonal shifting is the fastest way of shifting gears in manual transmission vehicle. So the components linked with shift system should be designed to facilitate smooth diagonal gear shift pattern. This paper enlightens the process of defining chamfers on internal gear shifting components for smooth diagonal shifting movement of gear shift lever. It is hard to define chamfers by analytical or practical approach. Creo-mechanism is very useful simulation tool which can be used to understand diagonal shift patterns and to define the chamfers.

Electro-Thermal Simulation Methodology for Battery Thermal Management System (BTMS) Performance Evaluation of Li-Ion Battery Electric Vehicles

In the recent years, Hybrid and Electric Vehicles (EVs) have gained attention globally due to conventional non-renewable fuels becoming expensive and increasing pollution levels in the environment. Li-ion battery EV’s are most popular because of their better power density, spe. energy density and thermal stability. With the advent of battery EV’s, concerns regarding thermal safety of vehicle and its occupants has grown among the prospective customers. Temperature plays an important role in the performance of the Li-ion battery which includes cell capacity, charge output, vehicle range, mechanical life of the battery etc. For Li-ion cells, optimum operating range should be between 15-35 °C [1], and all cells must also be maintained within a ±5 °C variation band. Computational Fluid Dynamics (CFD) simulation can be used to get better insight of cell temperature inside battery. But CFD simulation process is complex, time consuming involving multi-physics and exhaustive computations.

Impact Analysis of an Alternate Environment Friendly Refrigerant Deployed in the Air Conditioning System of IC Engine and Electric Vehicles

Today, most vehicles in developing countries are equipped with air conditioning systems that work with Hydro-Fluoro-Carbons (HFC) based refrigerants. These refrigerants are potential greenhouse gases with a high global warming potential (GWP) that adversely impact the environment. Without the rapid phasedown of HFCs under the Kigali Amendment to the Montreal Protocol and other actions, Earth will soon pass climate tipping points that will be irreversible within human time dimensions. Up to half of national HFC use and emissions are for the manufacture and service of mobile air conditioning (MAC). Vehicle manufacturers supplying markets in non-Article 5 Parties have transitioned from HFC-134a (ozone-safe, GWP = 1400; TFA emissions) to Hydro-Fluoro-Olefin, HFO-1234yf (ozone-safe, GWP < 1; TFA emissions) due to comparable thermodynamic properties. However, the transition towards the phasing down of HFCs across all sectors is just beginning for Article 5 markets.

Corrosion in automotive industry is broadly categorized into cosmetic & perforation corrosion. Cosmetic corrosion comprises of superficial red rust which is deleterious to the overall aesthetic appeal of the vehicle but can be rectified. Perforation corrosion involves complete erosion of the panel, compromising structural integrity of the respective part. Perforation corrosion demands part replacement. In order to tackle this menace, automotive OEMs have formulated varied corrosion strategies in terms of selection of appropriate substrate, part design & surface protection scheme. Validation of various corrosion strategies become pivotal during the development phase of various parts and assemblies. Traditionally, Salt Spray Test (SST) has been used to determine corrosion life of materials/parts/assemblies. This test however does not simulate real-world conditions.

Twist-beam suspensions are an example of design solution presenting acceptable performance when applied to passenger cars & light vehicles and it can provide an optimal between cost & performance in the automotive market. For these reasons, twist beam is quite popular in use in rear suspension of light vehicles. In contrary to other types of suspension, the twist-beam has a flexible torsion beam connecting the swing arms. The study of the deformation of this flexible element becomes important to understand its performance and durability behavior. As the name signifies, twist beam major performance attribute is control of twist or opposite wheel travel arising from vehicle roll or road input. Current approach for the study this deformation is through FEA & Multi-body dynamics software tools.

The World is witnessing rapid changes in modern traveling behavior, and efforts are continuously being made to stimulate sustainable mobility solutions with smart policies, new business models, and advanced technologies (connected cars, sensors, electrification). However, the shift is gradual in India when compared to developed countries due to unique barriers to emerging green mobility solutions. This paper empirically investigates public travel satisfaction and the primary factors for the selection of modes for different types of commutes. Quantitative data were collected including socio-demographic, travel mode choices, and preferred future mobility solutions from the western states of India.

Evaluation of Ferritic Stainless Steel Performance in Exhaust Environment

In current scenario, there is trend to use stainless steels in place of carbon steels and aluminized carbon steels for Exhaust application. In response to changing regulatory requirements and durability performance requirements of exhaust systems, the ferritic stainless steels are proven to be best suited for the purpose. There are multiple ferritic stainless steels available as options for exhaust system. The material in an exhaust system is subject to heat, oxidation, corrosion and condensate. These environment condition demands that exhaust material should possess high temperature corrosion and oxidation resistance along with required mechanical performance such as vibration and thermo-mechanical load cycles. This work is an attempt to develop simulated test methods for corrosion and thermal environment and evaluate performance of commonly used ferritic stainless steels.

Evaluation of Fretting Phenomenon in Gearbox and Allied Failures

This paper takes a review of fretting phenomenon on splines of the engaging gears and corresponding splines on shaft of automotive transmission and how it leads to failure of other components in the gearbox. Fretting is a special wear process which occurs at the contact area of two mating metal surfaces when subject to minute relative oscillating motion under vibration. In automotive gearbox, which is subjected to torsional vibrations of the powertrain, the splines of engaging gears and corresponding shaft may experience fretting, especially when the subject gear pair is not engaged. The wear debris formed under fretting process when oxidizes becomes very hard and more abrasive than base metal. These oxidized wear particles when comes in mesh contact with nearby components like bearings, gears etc. may damage these parts during operation and eventually lead to failure.

Machine Learning based Operation Strategy for EV Vacuum Pump

In an automotive braking system, Vacuum pump is used to generate vacuum in the vacuum servo or brake booster in order to enhance the safety and comfort to the driver. The vacuum pump operation in the braking system varies from conventional to electric vehicles. The vacuum pump is connected to the alternator shaft or CAM shaft in a conventional vehicle, operates continuously at engine speed and supplies continuous vacuum to the brake servo irrespective of vacuum requirement. To sustain continuous operation, these vacuum pumps are generally oil cooled. Whereas in electric vehicles, the use of a motor-driven vacuum pump is very much needed for vacuum generation as there is no engine present. Thus, with the assistance of an electronic control unit (ECU), the vacuum pump can be operated only when needed saving a significant amount of energy contributing to fuel economy and range improvement and emission reduction.

Fuel cells plays significant role in the automotive sector to substitute the fossil fuels and complement to electric vehicles. In the fuel cell vehicles fuel cell stack is major component. It is important to have a robust fuel cell model that can simulate the behaviour of the fuel cell stack under various operating conditions in order to study the functioning of a fuel cell and optimize its operating parameters and achieve the best efficiency in operation. The operating voltage of the fuel cell at different current densities depends upon thermodynamic parameters like temperature and pressure of the reactants as well factors like the state of humidification of the electrolyte membrane. A 1D model is developed to capture the variation in voltage at different current densities due to internal losses and changes to operating conditions like temperature and pressure.

This paper discusses the test setup and methodology required to validate complete lift axle assembly for simulating the real time test track data. The correlation of rig vs track is discussed. The approach for reduction of validation time by eliminating few of the non-damaging tracks/events, its correlation with real life condition is discussed, and details are presented. With increased competition, vehicle development time has reduced drastically in recent past. Bench test procedure using accelerated test cycle discussed in this paper will help to reduce development time and cost. Process briefed in this paper can also be used for similar test specification for other structural parts or complete suspension system of heavy commercial vehicles.

This paper deals with the study of vibration at steering wheel and seat affecting human comfort at engine idle rpm with AC ON and OFF condition for passenger vehicles. Electric vehicles are fast expanding in market size, and there are increasing customer expectations on all aspects of the vehicle, including its noise and vibrational characteristics. Irritable noise from traction motors account for around 15% of the overall noise in an electric vehicle, and thus, has a need to be analysed and studied. This study focuses on identifying the critical vibro - acoustic orders for an 8 pole PMSM (Permanent Magnet Synchronous Motor) for three cases - healthy, with static eccentricity and with dynamic eccentricity. PMSM motors are widely used for traction and other applications due to their higher power density along with compact size. A coupled approach between electromagnetic and vibro - acoustic simulation is deployed to characterise the NVH behaviour of the motor.

The main objective of the exhaust system is to offer a leakage proof, noise proof, safe route for exhaust gases from engine to tailpipe, where they are released into the environment, while also processing them to meet the emission norms. New stringent emission norms demand ‘near-zero’ leakage exhaust systems, throughout vehicle life bringing the joints into focus as they are highly susceptible to leakage. Needless to say, this necessitates them to endure not only structural but also the environmental loads, throughout their life. Thus, the fatigue life or durability tests become the most critical part of the exhaust system development. Test acceleration and result correlation (for life prediction), to meet the stringent project timelines and stricter environmental norms are the key considerations for developing a new testing methodology. Regulatory Norms and Effect on Transmission Component Validation

With the advent of BS VI regulations, automotive manufacturers are required to innovate the powertrains, fuel systems, exhaust and its after treatment systems to meet the regulatory requirements. The exhaust regulations can be met either by reducing the exhaust gases being generated by the engine (attacking the source) or by treating the exhaust gases in after treatment devices. The choice of the opted system varies with the manufacturer. The after-treatment devices such as catalytic converters are generally mounted in the engine compartment to take advantage of high temperature of exhaust gases to yield the reactions. Such an arrangement imposes a lot of thermal load on the peripheral components such as gearshift cables, bearings, oil seals, driveshafts etc. Thermal shields or thermal sleeve are used to address thermal issue and to protect transmission components.

Estimation of End of Life of Lithium-Ion Battery Based on Artificial Neural Network and Machine Learning Techniques

Various vehicle manufacturers are launching electric vehicles, which are more sustainable and environmentally friendly. The major component in electric vehicles is the battery, and its performance plays a vital role. Usually, the end of life of a battery in the automobile sector is when the battery capacity reaches 80% of its maximum rated capacity. The capacity of a lithium-ion cell declines with the number of cycles. So, a semi-empirical model is developed for estimating the maximum stored capacity at the end of each cycle. The parameters considered in the model explain the changes in battery internal structure, like capacity losses at different conditions. The capacity estimated using the semi-empirical model is further taken as the inputs for estimating capacity using the Artificial Neural Network (ANN) and Machine Learning (ML) techniques i.e., Linear Regression (LR), Gaussian Process Regression (GPR), Support Vector Machine methods (SVM).

Ride and Comfort Measurements - A Challenge of Subjective and Objective Correlation

Traditionally, vehicle ride and comfort is evaluated, subjectively as well as objectively. Based on the outcome of subjective and objective tests, it is refined by optimizing primary suspension system, secondary suspension system, seating system, rubber bushings, frame and BIW for mass, stiffness, damping, geometry etc. Many a time subjective assessment results stands in contradiction to the objective assessment results; emphasizing need for having good correlation between subjective and objective test results. In such cases, it is ambiguous to decide suitable design refinement action and can lead to no improvement situation. Hence, it is essential to have concurring test procedures for subjective and objective ride evaluation. This paper describes a novel methodology to address the above said challenge. There are defined set of test events and measurement data points to be used in subjective and objective testing.

In an electric vehicle, internal combustion engines are replaced by the electric motor. As a result, the signature of source vibration changes. The noise, vibration and harshness (NVH) issues are entirely different in electric vehicle (EV) compared to internal combustion engine (ICE) due to the change in source vibration. The outline of this paper is a comparative study of source vibration, the challenges to address various noise issues related to source vibration and the isolation methodology.
