Structure and properties of a nano-carbon composite surface coating for roll-to-roll manufacturing of titanium fuel cell bipolar plates

In the 1st generation Toyota "MIRAI" fuel cell stack, carbon protective surface coating is deposited after individual Ti bipolar plate being press-formed into the desired shape. Such a process has relatively low production speed, not ideal for large scale manufacturing. A new coating concept, consisting of a nanostructured composite layer of titanium oxide and carbon particles, was devised to enable the incorporation of both the surface treatment and the press processes into the roll-to-roll production line. The initial coating showed higher than expected contact resistance, of which the root cause was identified as nitrogen contamination during the annealing step that inhibited the formation of the composite film structure. Upon the implementation of a vacuum furnace chamber as the countermeasure, the issue was resolved, and the improved coating could meet all the requirements of productivity, conductivity, and durability for use in the newer generation of fuel cell stacks.

Deployment of OTA-Upgradable Teammate Advanced Drive

Teammate Advanced Drive is a driving support system with state-of-the-art automated driving technology that has been developed for customers’ safe and secure driving on highways based on the Toyota’s Mobility Teammate Concept. This SAE Level 2 (L2) system assists overtaking, lane changes, and branching to the destination, in addition to providing hands-free lane centering and car following. The automated driving technology includes self-localization onto a High Definition Map, multi-modal sensing to cover 360 degrees of the surrounding environment using fusion of LiDARs, cameras, and radars, and a redundant architecture to realize fail-safe operation when a malfunction or system limitation occurs. High-performance computing is provided to implement deep learning for predicting and responding to various situations that may be encountered while driving.

Teammate Advanced Drive System Using Automated Driving Technology

Woven Core, Inc. has developed Teammate Advanced Drive, a driving support system with state-of-the-art automated driving technology based on the Mobility Teammate Concept by Toyota Motor Corporation. Teammate Advanced Drive enables intelligent Ramp to Ramp hands-off driving on highways. The system features a self-localization estimation system that uses an HD-Map (High Definition Map) and high-level redundancy across sensors, computing, actuators, power supplies, and data communication. The system also includes digital data uploading and downloading capabilities wirelessly OTA (Over the Air) in order to provide customers the latest map updates as well as new software features and upgraded performance. A number of characteristically unique sensors have been combined to monitor the entire perimeter of the vehicle with high reliability.

Analysis of Personal Routing Preference from Probe Data in Cloud

Routing quality always dominates the top 20% of in vehicle- navigation customer complaints. In vehicle navigation routing engines do not customize results based on customer behavior. For example, some users prefer the quickest route while some prefer direct routes. This is because in vehicle navigation systems are traditionally embedded systems. Toyota announced that new model vehicles in JP, CN, US will be connected with routing function switching from the embedded device to the cloud in which there are plenty of probe data uploaded from the vehicles. Probe data makes it possible to analyze user preferences and customize routing profile for users. This paper describes a method to analyze the user preferences from the probe data uploaded to the cloud. The method includes data collection, the analysis model of route scoring and user profiling. Furthermore, the evaluation of the model will be introduced at the end of the paper.

Development of Strength Distributed Hot Stamp Parts

1 Structural parts, such as the center pillar, are a multi-layer structure. They are a combination of high-strength panels and high-toughness panels, to control the deformation mode during a crash. If we can make this multi-layered structure as one panel, consisting of different hardness within it, we will be able to make a lightweight part. In this study, we have developed a method to fabricate a ‘lightweight center pillar’ with the following processes. First, the whole panel is hardened by quenching within the hot stamp process. Next, certain areas of the panel are softened by partial tempering. We have found that the temperature zone for softening is between A1 and A3, and it is easy to perform a rapid and accurate tempering by utilizing induction heating around the Curie temperature between A1 and A3 transformation temperature.

Rubber Suspension Bushing Model Identified by General Design Parameters for Initial Design Phase

This article proposes a rubber suspension bushing model considering amplitude dependence as a useful tool at the initial design phase. The purpose of this study is not to express physical phenomena accurately and in detail and to explore the truth academically, but to provide a useful design method for initial design phase. Experiments were carried out to verify several dynamic characteristics of rubber bushings under vibration up to a frequency of 100 Hz, which is an important frequency range when designing ride comfort performance. When dynamic characteristic theory and the geometrical properties of the force-displacement characteristic curve were considered using these dynamic characteristics as assumptions, an equation was derived that is capable of calculating the dynamic stiffness under an arbitrary amplitude by identifying only two general design parameters (dynamic stiffness and loss factor) under a reference amplitude.

Analysis of Influence of Snow Melting Agents and Soil Components on Corrosion of Decorative Chrome Plating

The dissolution and exfoliation of chromium plating specific to Russia was studied. Investigation and analysis of organic compounds in Russian soil revealed contents of highly concentrated fulvic acid. Additionally, it was found that fulvic acid, together with CaCl2 (a deicing agent), causes chromium plating corrosion. The fulvic acid generates a compound that prevents reformation of a passivation film and deteriorates the sacrificial corrosion effectiveness of nickel.

Improvement of Adhesion Properties between Epoxy Resin and Primer and between Primer and Ni Plating in Hybrid Vehicle Power Semiconductor Module under High Temperature Conditions

In this report, adhesion mechanism between epoxy resin and primer and between primer and Ni platting in Hybrid vehicle (HV) was investigated. Adhesion forces are thought to be a combination of mechanical bond forces (such as anchor effect), chemical bond forces and physical bond forces (such as hydrogen bonding and Van der Waals force). Currently there is insufficient understanding of the adhesion mechanism. In particular, the extent to which the three bond forces contribute to adhesion strength. So the adhesion mechanism of polyimide primers was analyzed using a number of different methods, including transmission electron microscope (TEM) and atomic force microscope (AFM) observation, to determine the contributions of the three bonding forces. Molecular simulation was also used to investigate the relationship between adhesion strength and the molecular structure of the primer.

Development of High-Strength Aluminum Piston Material

Mass reduction of parts is growing in importance as a means for reducing CO2 emissions from vehicles.The aim of the present research was to contribute to further mass reduction of pistons by developing a new aluminum casting material with highest level of fatigue strength. This goal was achieved using a development concept of creating a homogeneous structure in which Ti was added to create a fine structure and appropriate quantities of Fe and Mn were added to form a compound that is stable at high temperatures. Stand-alone tests of prototype pistons fabricated using the developed material show that the material is 14% stronger than the conventional material, thereby enabling increases in power and mass reduction.

The use of lead-free (Pb-free) solder and plating in onboard electronic components has accelerated rapidly in recent years, but solutions have yet to be found for the issues of whisker generation in tin (Sn) plating and crack initiation in Pb-free solder, despite widespread research efforts. Analysis of the whisker generation mechanism has focused on internal energy levels and crystal orientation, and analysis of the crack initiation mechanism in Pb-free solder has examined changes in the grain boundaries of Sn crystals.

Development of a New Breath Alcohol Detector without Mouthpiece to Prevent Drunk Driving

Breath alcohol interlock systems are used in Europe and the U.S. for drunk driving offenders, and a certain effect has been revealed in the prevention of drunk driving. Nevertheless, problems remain to be solved with commercialized detectors, i.e., a person taking the breath alcohol test must strongly expire to the alcohol detector through a mouthpiece for every test, more over the determination of the breath alcohol concentration requires more than 5 seconds. The goal of this research is to develop a device that functions suitable and unobtrusive enough as the interlock system. For this purpose, a new alcohol detector, which does not require a long and hard blowing to the detector through a mouthpiece, has been investigated. In this paper, as a tool available on board, a contact free alcohol detector for the prevention of drunk driving has been developed.

A hardening depth evaluation technique using eddy current has been developed, which can be applied to a mass production line for destructive (cutting) inspections. Using this technique, changes in the hardness of the induction-hardened structure can be detected based on the changes in magnetic permeability. This technique reduces the thermal effect and improves measurement accuracy through a multi-frequency exciting method and a difference method algorithm.

Crosscheck tests of fast electrical mobility spectrometers, Differential Mobility Spectroscopy (DMS) and Engine Exhaust Particle Sizer(EEPS), were conducted to evaluate the accuracy of fine particle measurement. Two kinds of particles were used as test particles for the crosscheck test of instruments: particles emitted from diesel vehicles and diluted in a full dilution tunnel, and particles generated by CAST. In the steady state tests, it was confirmed that the average concentration of each instrument was within the range of ±2σ from the average concentration of all the same type of instruments. In the transient tests, it is verified that the instruments have almost equal sensitivity. For application of the fast electrical mobility spectrometers to evaluation of particle number and size distributions, it is essential to develop a calibration method using reference particle counters and sizers (CPC, SMPS, etc.) and maintenance methods appropriate for each model.

The Advanced Sensor Fusion Algorithm for Pre-Crash Safety System

An obstacle recognition algorithm for the Pre-Crash Safety system has been newly developed with a stereo vision system and a millimeter wave radar with additional functions. This algorithm uses the merits of both the millimeter wave radar and the stereo vision system, and has two main features. One feature utilizes the merits of the stereo vision system detection with the detection results from the millimeter wave radar allowing for a more detailed horizontal position and width of the obstacle. This enables the equipment to operate at an earlier stage according to how well the relationship between the vehicle and the obstacle is understood. Another feature fuses detection from the millimeter wave radar and the stereo vision system. This system has succeeded in enhancing the detection performance of pedestrians who have been more difficult to detect than reflective objects such as cars.

Improvement of NOx Storage-Reduction Catalyst

In order to enhance the catalytic performance of the NOx Storage-Reduction Catalyst (NSR Catalyst), the sulfur tolerance of the NSR catalyst was improved by developing new support and NOx storage materials. The support material was developed by nano-particle mixing of ZrO2-TiO2 and Al2O3 in order to increase the Al2O3-TiO2 interface and to prevent the ZrO2-TiO2 phase from sintering. A Ba-Ti oxide composite material was also developed as a new NOx storage material containing highly dispersed Ba. It was confirmed that the sulfur tolerance and activity of the developed NSR catalyst are superior to that of the conventional one.

Design Tool and Software Platform for Time-Triggered Network Systems

This paper describes a design tool and a software platform for FlexRay systems that are investigated in Nagoya University and are proposed to JasPar. The design tool reads the specification of a system as a task graph that consists of a set of tasks and messages among them. The design tool, then, allocates the tasks to ECUs and schedules the messages on a FlexRay network. The software platform consists of a middleware called time-trigger module (TTM) which dispatches time-triggered tasks, a communication middleware for a time-triggered network (TT-COM), a network management middleware for FlexRay (FlexRay-NM), and a device driver for FlexRay controller.

Variation in Corrosion Resistance of Trivalent Chromate Coating Depending on Type of Zinc Plating Bath

Trivalent chromate coating is replacing the conventional hexavalent chromate coating applied on zinc plating. Zinc plating uses one of three types of plating baths (zincate, cyanide and chloride) according to the characteristics required of subject parts. It has been recognized that trivalent chromate coating provides different corrosion resistance depending on the type of zinc plating bath used. Zinc plating with chromate coating were analyzed to clarify the cause of the corrosion resistance variation with the type of zinc plating bath. It has been revealed that the chromate coating thickness and the condition of top SiO2 layer vary with the type of zinc plating bath, resulting in corrosion resistance variation.

Study of Plastic Plating Using Highly Concentrated Ozonized Water Pretreatment

In order to achieve good adhesive properties, typical decorative plastic plating technology uses a chromic acid process that creates an anchor effect. Due to environmental concerns with hexavalent chromium, there is a need to find alternative processes. Pretreatment using highly concentrated ozonized water was investigated as a novel approach to achieving this goal. In the conventional chromic acid process, strong adhesion between plating membranes is achieved by roughing the ABS (acrylonitrile-butadiene-styrene) resin surface by approximately 1 um. On the other hand, the highly concentrated ozonized water process achieves good adhesion with a smooth resin by changing the resin from ABS to ASA (acrylate-styrene-acrylonitrile). It was discovered that the difference in this strength of adhesion was the difference in resin surface strength (existence of deterioration or otherwise).

Research in Aluminum Matrix Composites for Improvement in Damping Capacity

We have tried to improve damping capacity of an aluminum alloy by means of dispersing ceramic particles (low damping SiC and high damping NdNbO4) of different sizes and volume fractions in the aluminum alloy by powder metallurgy. It is shown that the damping capacity is increased in every case accompanying an increase of Young's modulus. It is also shown that the intrinsic damping capacity of dispersed particles does not play a role in improving the damping capacity. The increase of the damping capacity seems to be attributed to dislocations breakaway, interaction of fine particles and dislocations, and relaxation of interface between ceramic particles and aluminum matrix.

A New Method of Engine Sound Design for Car Interior Noise Using a Psychoacoustic Index

In this study, a new practical design method (tool) for engine sound quality in a car interior is proposed. The tool can automatically create the target interior sound using the psychoacoustic index ‘powerfulness’ based on subjective tests. Moreover, it can calculate the intake noise characteristic to create the target interior sound and select the suitable intake specification from the prepared database. By using this method sound engineering can be easily and effectively carried out without manufacturing an experimental car.
