Key Technology Challenges of Electric Ducted Fan Propulsion Systems for eVTOL

Electrical vertical takeoff and landing (eVTOL) vehicles for urban air mobility (UAM) are garnering increased attention from both the automotive and aerospace industries, with use cases ranging from individual transportation, public service, cargo delivery, and more. Distributed electric propulsion systems are their main technical feature; they determine vehicle size and propulsion efficiency and provide distributed thrust to achieve attitude control. Considering the intended role of eVTOL vehicles, ducted-fan systems are ideal choice for the propulsor, as the duct provides a physical barrier between the rotating blades and the human, especially during the take-off and landing phases. Key Technology Challenges of Electric Ducted Fan Propulsion Systems for eVTOL introduces the main bottlenecks and key enablers of ducted-fan propulsion systems for eVTOL applications.

Unsettled Topics Concerning Flying Cars for Urban Air Mobility

Flying cars—as a new type of vehicle for urban air mobility (UAM)—have become an important development trend for the transborder integration of automotive and aeronautical technologies and industries. This article introduces the 100-year history of flying cars, examines the current research status for UAM air buses and air taxis, and discusses the future development trend of intelligent transportation and air-to-land amphibious vehicles. Unsettled Topics Concerning Flying Cars for Urban Air Mobility identifies the major bottlenecks and impediments confronting the development of flying cars, such as high power density electric propulsion, high lift-to-drag ratio and lightweight body structures, and low-altitude intelligent flight. Furthermore, it proposes three phased goals and visions for the development of flying cars in China, suggesting the development of a flying vehicle technology innovation system that integrates automotive and aeronautic industries.

A Novel Direct Yaw Moment Control System for Autonomous Vehicle

Although autonomous driving technology has become an emerging research focus, safety is still the most crucial concern when autonomous vehicles leave research laboratory and enter public traffic. Direct yaw moment control (DYC), which differentially brakes the wheels to produce a yaw moment, is an important system to ensure the driving stability of vehicle under extreme conditions. Traditional DYC system must need to take into account driver’s intention and vehicle dynamics. However, for autonomous vehicle, no human is involved in driving process, and enforcing traditional DYC system may conflict with the demands of the desired path. Therefore, in this paper, a novel DYC system for autonomous vehicle is proposed to simultaneously suppress lateral path tracking deviation while maintaining autonomous vehicle stability at or close to the driving limits. In the hardware aspect, an integrated-electro-hydraulic brake (IEHB) actuator scheme is adopted.

Effects of Wind Speed and Longitudinal Direction on Fire Patterns from a Vehicle Fire in a Compact Car

This paper compares the material consumption and fire patterns which developed on four nearly identical compact sedans when each was burned for exactly the same amount of time, but with different wind speed and direction during the burns. This paper will also compare the effects of environmental exposure to the fire patterns on the vehicles. The burn demonstrations were completed at an outdoor facility in southeast Michigan on four late model compact sedans. The wind direction was controlled by placing the subject vehicle with either the front facing into the wind, or rear facing into the wind. Two of the burns were conducted when the average observed wind speed was 5-6kph and two of the burns were conducted at an average observed wind speed of 19kph.

Locating Wire Short Fault for In-Vehicle Controller Area Network with Resistance Estimation Approach

Wire shorts on an in-vehicle controller area network (CAN) impact the communication between electrical control units (ECUs), and negatively affects the vehicle control. The fault, especially the intermittent fault, is difficult to locate. In this paper, an equivalent circuit model for in-vehicle CAN bus is developed under the wire short fault scenario. The bus resistance is estimated and a resistance-distance mapping approach is proposed to locate the fault. The proposed approach is implemented in an Arduino-based embedded system and validated on a vehicle frame. The experimental results are promising. The approach presented in this paper may reduce trouble shooting time for CAN wire short faults and may enable early detection before the customer is inconvenienced.

Fatigue Behavior of Neat and Short Glass Fiber Reinforced Polymers under Two-Step Loadings and Periodic Overloads

An experimental study was conducted to evaluate the variable amplitude fatigue behavior of a neat polymer (polypropylene impact co-polymer) and a polymer composite made of polybutylene terephthalate (PBT) with 30 wt% short glass fibers. Fatigue tests were conducted on un-notched and notched specimens at room temperatures. Plate-type specimens were prepared in the transverse direction with respect to the injection mold flow direction and a circular hole was drilled in the center of notched specimens. Two-step loadings (high-low and low-high) tests at two damage ratio of 0.2 and 0.5 at stress ratios of R = 0.1 and -1 were conducted to investigate load sequence effects and prediction accuracy of the linear damage rule. Different behaviors were observed for unreinforced and short glass fiber reinforced polymers under the two-step loading tests.

Effect of Prior Austenite Grain Size on Impact Toughness of Press Hardened Steel

Impact toughness (or resistance to fracture) is a key material property for press hardened steel used in construction of the safety-critical elements of automotive body structures. Prior austenite grain size, as primarily controlled by the incoming microstructure and austenitization process, is a key microstructural feature that influences the impact toughness of press hardened steel. In this paper, a special Charpy V-notch impact test is developed to quantify the impact toughness of press hardened steel sheets with various prior austenite grain sizes, by stacking a number of thin sheets via mechanical riveting. Both the ductile-to-brittle transition temperature and upper shelf energy are analyzed in an effort to establish a correlation between impact toughness and prior austenite grain size. Within tested conditions, impact performance shows only a slight decrease as the prior austenitic grain size increases from 18 to 38 microns.

Adjoint-Driven Aerodynamic Shape Optimization Based on a Combination of Steady State and Transient Flow Solutions

Aerodynamic vehicle design improvements require flow simulation driven iterative shape changes. The 3-D flow field simulations (CFD analysis) are not explicitly descriptive in providing the direction for aerodynamic shape changes (reducing drag force or increasing the down-force). In recent times, aerodynamic shape optimization using the adjoint method has been gaining more attention in the automotive industry. The traditional DOE (Design of Experiment) optimization method based on the shape parameters requires a large number of CFD flow simulations for obtaining design sensitivities of these shape parameters. The large number of CFD flow simulations can be significantly reduced if the adjoint method is applied. The main purpose of the present study is to demonstrate and validate the adjoint method for vehicle aerodynamic shape improvements.

Impact of a Diesel High Pressure Common Rail Fuel System and Onboard Vehicle Storage on B20 Biodiesel Blend Stability

Adoption of high-pressure common-rail (HPCR) fuel systems, which subject diesel fuels to higher temperatures and pressures, has brought into question the veracity of ASTM International specifications for biodiesel and biodiesel blend oxidation stability, as well as the lack of any stability parameter for diesel fuel. A controlled experiment was developed to investigate the impact of a light-duty diesel HPCR fuel system on the stability of 20% biodiesel (B20) blends under conditions of intermittent use and long-term storage in a relatively hot and dry climate. B20 samples with Rancimat induction periods (IPs) near the current 6.0-hour minimum specification (6.5 hr) and roughly double the ASTM specification (13.5 hr) were prepared from a conventional diesel and a highly unsaturated biodiesel. Four 2011 model year Volkswagen Passats equipped with HPCR fuel injection systems were utilized: one on B0, two on B20-6.5 hr, and one on B20-13.5 hr.

Internal Combustion Engine - Automatic Transmission Matching for Next Generation Power Transfer Technology Development in Automotive Applications

Development of the next generation internal combustion engines and automatic transmissions for automotive applications is a mandatory powertrain engineering activity required now and in the coming years to meet forthcoming global emissions regulations. This paper details a preliminary investigation into possible synergies for fuel consumption reduction considering emerging automotive technologies integrated into the next generation combustion engine and automatic transmission architectures. A range of hypothetical gasoline engines were created and paired with a generalized set of step gear automatic transmissions designed to meet the performance requirements of high volume longitudinal full size truck application. These designs were then run through a design of experiments orthogonal array for prediction of fuel consumption on the WLTP test schedule and stand still acceleration to 100 kph.

Process Robustness of Laser Braze-Welded Al/Cu Connectors

Laser welding of dissimilar metals such as Aluminum and Copper, which is required for Li-ion battery joining, is challenging due to the inevitable formation of the brittle and high electrical-resistant intermetallic compounds. Recent research has shown that by using a novel technology, called laser braze-welding, the Al-Cu intermetallics can be minimized to achieve superior mechanical and electrical joint performance. This paper investigates the robustness of the laser braze-welding process. Three product and process categories, i.e. choice of materials, joint configurations, and process conditions, are studied. It is found that in-process effects such as sample cleanness and shielding gas fluctuations have a minor influence on the process robustness. Furthermore, many pre-process effects, e.g. design changes such as multiple layers or anodized base material can be successfully welded by process adaption.

Reducing Greenhouse Gas Emissions by Electric Vehicles in China: the Cost-Effectiveness Analysis

Compared with conventional vehicles, electric vehicles (EVs) offer the benefits of replacing petroleum consumption and reducing air pollutions. However, there have been controversies over greenhouse gas (GHG) emissions of EVs from the life-cycle perspective in China’s coal-dominated power generation context. Besides, it is in doubt whether the cost-effectiveness of EVs in China exceeds other fuel-efficient vehicles considering the high prices. In this study, we compared the life-cycle GHG emissions of existing vehicle models in the market. Afterwards, a cost model is established to compare the total costs of vehicles. Finally, the cost-effectiveness of different vehicle types are compared. It is concluded that the GHG emission intensity of EVs is lower than reference and hybrid vehicles currently and is expected to decrease with the improvement of the power grid.

Relationship Between Driver Eyes-Off-Road Interval and Hazard Detection Performance Under Automated Driving

Partially automated driving involves the relinquishment of longitudinal and/or latitudinal control to the vehicle. Partially automated systems, however, are fallible and require driver oversight to avoid all road hazards. Researchers have expressed concern that automation promotes extended eyes-off-road (EOR) behavior that may lead to a loss of situational awareness (SA), degrading a driver’s ability to detect hazards and make necessary overrides. A potential countermeasure to visual inattention is the orientation of the driver’s glances towards potential hazards via cuing. This method is based on the assumption that drivers are able to rapidly identify hazards once their attention is drawn to the area of interest regardless of preceding EOR duration. This work examined this assumption in a simulated automated driving context by projecting hazardous and nonhazardous road scenes to a participant while sitting in a stationary vehicle.

Next Generation “Voltec” Charging System

The electric vehicle on-board charger (OBC) is responsible for converting AC grid energy to DC energy to charge the battery pack. This paper describes the development of GM’s second generation OBC used in the 2016 Chevrolet Volt. The second generation OBC provides significant improvements in efficiency, size, and mass compared to the first generation. Reduced component count supports goals of improved reliability and lower cost. Complexity reduction of the hardware and diagnostic software was undertaken to eliminate potential failures.

Electric Traction Motors for Cadillac CT6 Plugin Hybrid-Electric Vehicle

The Cadillac CT6 plug-in hybrid electric vehicle (PHEV) power-split transmission architecture utilizes two motors. One is an induction motor type while the other is a permanent magnet AC (PMAC) motor type referred to as motor A and motor B respectively. Bar-wound stator construction is utilized for both motors. Induction motor-A winding is connected in delta and PMAC motor-B winding is connected in wye. Overall, the choice of induction for motor A and permanent magnet for motor B is well supported by the choice of hybrid system architecture and the relative usage profiles of the machines. This selection criteria along with the design optimization of electric motors, their electrical and thermal performances, as well as the noise, vibration, and harshness (NVH) performance are discussed in detail. It is absolutely crucial that high performance electric machines are coupled with high performance control algorithms to enable maximum system efficiency and performance.

An Explanation of the In-Wheel Motor Drive System’s Vibration at Low Velocity Using Motor-Wheel Frequency Characteristics

The in-wheel-motor (IWM) drive system has some interesting features, such as the vibration of this structure at low velocity. An explanation of this phenomenon is given in this paper by considering the dynamics performance of the in-wheel motor drive system under small slip ratio conditions. Firstly, a frequency response function (FRF) is deduced for the drive system that is composed of a dynamic tire model and a simplified motor model. Furthermore, an equation between the resonance velocity with the parameters of the drive system is obtained by combining the resonance frequency of this drive system with the fundamental frequency of the motor. The correctness of the equation is demonstrated through simulations and experimental tests on different road surfaces. The impact of different parameters on the vibration can be explained by this equation, which can give the engineer some instructions to design a control method to avoid this feature.

‘Wheel Slip-Based’ Evaluation of Road Friction Potential for Distributed Electric Vehicle

As a typical parameter of the road-vehicle interface, the road friction potential acts an important factor that governs the vehicle motion states under certain maneuvering input, which makes the prior knowledge of maximum road friction capacity crucial to the vehicle stability control systems. Since the direct measure of the road friction potential is expensive for vehicle active safety system, the evaluation of this variable by cost effective method is becoming a hot issue all these years. A ‘wheel slip based’ maximum road friction coefficient estimation method based on a modified Dugoff tire model for distributed drive electric vehicles is proposed in this paper. It aims to evaluate the road friction potential with vehicle and wheel dynamics analyzing by using standard sensors equipped on production vehicle, and fully take the advantage of distributed EV that the wheel drive torque and rolling speed can be obtained accurately.

Combined Synchrotron X-Ray Diffraction and Digital Image Correlation Technique for Measurement of Austenite Transformation with Strain in TRIP-Assisted Steels

The strain-induced diffusionless shear transformation of retained austenite to martensite during straining of transformation induced plasticity (TRIP) assisted steels increases strain hardening and delays necking and fracture leading to exceptional ductility and strength, which are attractive for automotive applications. A novel technique that provides the retained austenite volume fraction variation with strain with improved precision is presented. Digital images of the gauge section of tensile specimens were first recorded up to selected plastic strains with a stereo digital image correlation (DIC) system. The austenite volume fraction was measured by synchrotron X-ray diffraction from small squares cut from the gage section. Strain fields in the squares were then computed by localizing the strain measurement to the corresponding region of a given square during DIC post-processing of the images recorded during tensile testing.

Fatigue Life Prediction of Friction Stir Linear Welds for Magnesium Alloys

Friction stir linear welding (FSLW) is widely used in joining lightweight materials including aluminum alloys and magnesium alloys. However, fatigue life prediction method for FSLW is not well developed yet for vehicle structure applications. This paper is tried to use two different methods for the prediction of fatigue life of FSLW in vehicle structures. FSLW is represented with 2-D shell elements for the structural stress approach and is represented with TIE contact for the maximum principal stress approach in finite element (FE) models. S-N curves were developed from coupon specimen test results for both the approaches. These S-N curves were used to predict fatigue life of FSLW of a front shock tower structure that was constructed by joining AM60 to AZ31 and AM60 to AM30. The fatigue life prediction results were then correlated with test results of the front shock tower structures.

Fixed-Point Model Development Assistant Tool

Development of the software using fixed-point arithmetic is known to be tedious and error-prone. Difficulty of selecting the correct data type can outwear software developers. The common retreats often sought after include manual calculation of the approximate ranges, exhaustive simulations with extreme input values and conservative development approach by using excessive word length. The first two retreats - manual calculation and exhaustive simulations - increase the software development time, and the third retreat - conservative development - leads to the excessive memory (RAM and ROM) utilization by the software. The model-based development environment such as the Simulink has graphical nature to the software with flow of data defined by connecting signal lines. The model-based software therefore gives an opportunity to trace signal flow in the software. Input-tracing method is presented to trace the flow of the input signals of the user selected block in the software model.
