INCORPORATING METHODS OF GRAPHENE IN POLYMERIC NANOCOMPOSITES TOWARDS AUTOMOTIVE APPLICATIONS -A BRIEF REVIEW

This work aims to develop a PA6 nanocomposite with glass fiber (GF) and graphene nanoplatelets (GNPs) focusing on automotive parts application. Polyamide 6 is a semi-crystalline polymer that exhibits high fatigue and flexural strength, making it viable for rigorous applications. Along with the improved electrical, mechanical, thermal, and optical performance achieved in PA6 and GF-based nanocomposites, they can fill complex geometries, have great durability, and are widely utilized due to their capacity of reducing the weight of the vehicle besides a cost reduction potential. The glass fiber is a filamentary composite, usually aggregated in polymeric matrices, which aims to amplify the mechanical properties of polymers, mainly the tensile strength in the case of PA6.

Residual Stress Induced Fretting Fatigue during Fatigue Testing for Materials Produced by Laser Powder Bed Fusion Process

Fretting fatigue was observed in standard cylindrical fatigue samples at the regions in contact with the grips of the test frames during fatigue testing for AlSi10Mg aluminum alloy produced by laser powder bed fusion process (L-PBF). The failure of the fatigue sample grips occurs much earlier than the failure of the gauge section. This results in a damaged sample and the sample cannot be reused to continue the test. This type of failure is rarely seen in materials produced by traditional manufacturing processes. In this study, X-ray residual stress analysis was performed to understand the cause of failure for L-PBF AlSi10Mg with the as-built surface condition. The result indicates that the fretting fatigue failure was caused by the strong tensile residual stress in the as-built state combining with the fretting wear between the sample and the grip. A few potential solutions to avoid the fretting fatigue failure were investigated.

Uncertainty Quantification of Wet Clutch Actuator Behaviors in P2 Hybrid Engine Start Process

Advanced features in automotive systems often necessitate the management of complex interactions between subsystems. Existing control strategies are designed for certain levels of robustness, however their performance can unexpectedly deteriorate in the presence of significant uncertainties, resulting in undesirable system behaviors. This limitation is further amplified in systems with complex nonlinear dynamics. Hydro-mechanical clutch actuators are among those systems whose behaviors are highly sensitive to variations in subsystem characteristics and operating environments. In a P2 hybrid propulsion system, a wet clutch is utilized for cranking the engine during an EV-HEV mode switching event. It is critical that the hydro-mechanical clutch actuator is stroked as quickly and as consistently as possible despite the existence of uncertainties. Thus, the quantification of uncertainties on clutch actuator behaviors is important for enabling smooth EV-HEV transitions.

Optimization of Gaussian Process Regression Model for Characterization of In-Vehicle Wet Clutch Behavior

The advancement of Machine-learning (ML) methods enables data-driven creation of Reduced Order Models (ROMs) for automotive components and systems. For example, Gaussian Process Regression (GPR) has emerged as a powerful tool in recent years for building a static ROM as an alternative to a conventional parametric model or a multi-dimensional look-up table. GPR provides a mathematical framework for probabilistically representing complex non-linear behavior. Today, GPR is available in various programing tools and commercial CAE packages. However, the application of GPR is system dependent and often requires careful design considerations such as selection of input features and specification of kernel functions. Hence there is a need for GPR design optimization driven by application requirements. For example, a moving window size for training must be tuned to balance performance and computational efficiency for tracking changing system behavior.

Machine-Learning Approach to Behavioral Identification of Hybrid Propulsion System and Component

Accurate determination of driveshaft torque is desired for robust control, calibration, and diagnosis of propulsion system behaviors. The real-time knowledge of driveshaft torque is also valuable for vehicle motion controls. However, online identification of driveshaft torque is difficult during transient drive conditions because of its coupling with vehicle mass, road grade, and drive resistance as well as the presence of numerous noise factors. A physical torque sensor such as a strain-gauge or magneto-elastic type is considered impractical for volume production vehicles because of packaging requirements, unit cost, and manufacturing investment. This paper describes a novel online method, referred to as Virtual Torque Sensor (VTS), for estimating driveshaft torque based on Machine-Learning (ML) approach. VTS maps a signal from Inertial Measurement Unit (IMU) and vehicle speed to driveshaft torque.

Wheel Torque-Based Control: Transmission Input Torque Determination and Inertia Compensation

Traditionally, the controls system in production vehicles with automatic transmission interprets the driver’s accelerator pedal position as a demand for transmission input torque. However, with the advent of electrified vehicles, where actuators are located at different positions in the drivetrain, and of autonomous vehicles, which are self-driving, it is more convenient to interpret the demand (either human or virtual) in vehicle acceleration or wheel torque domain. To this end, a Wheel Torque-based longitudinal Control (WTC) framework was developed, wherein demands can be converted accurately between the vehicle acceleration or wheel torque domain and the transmission assembly input torque domain.

Improving Keyhole Stability during Laser Welding of AA5xxx Alloys

Laser welding of the magnesium-bearing AA5xxx aluminum alloys is often beset by keyhole instability, especially in the lap through joint configuration. This phenomenon is characterized by periodic collapse of the keyhole leaving large voids in the weld zone. In addition, the top surface can exhibit undercut and roughness. In full penetration welds, keyhole instability can also produce a spikey root and severe top surface concavity. These discontinuities could prevent a weld from achieving engineering specification compliance, pose a craftsmanship concern, or reduce the strength and fatigue performance of the weld. In the case of a full penetration weld, a spikey root could compromise part fit-up and corrosion protection, or damage adjacent sheet metal, wiring, interior components, or trim.

Laser-Based In-Exhaust Gas Sensor for On-Road Vehicles

A novel laser-absorption gas sensing apparaOn-vehicle Testing at VERtus capable of measuring NO directly within vehicle exhaust was developed and tested. The sensor design was enabled by key advances in the construction of optical probes that are sufficiently compact for deployment in real-world exhaust systems and can survive the harsh, high-temperature, and strongly vibrating environment typical of exhaust streams. Prototype test campaigns were conducted at high-temperature flow facilities intended to simulate exhaust gas conditions and within the exhaust of vehicles mounted on a chassis dynamometer. Results from these tests demonstrated that the sensor prototype is fundamentally free of cross-interference with competing species in the exhaust stream, can achieve a 1 ppmv NO detection limit, and can be operated across the full range of thermodynamic conditions expected for typical vehicle exhausts.

NVH problems are often the result of mechanisms that originate through complex interactions between different physical domains (flow, structural/mechanical, control logic, etc.). Parallel-shaft spur gears subject to light torque loading caused by the dynamic pressure fluctuation of the oil used in engine accessory or transmission pump drives are likely to exhibit unusual gear whine associated with higher order meshing harmonics, even when the tooth profile has a high-quality grade finishing. Therefore, accurate integrated models are becoming a requirement to solve modern NVH problems.

High-Cycle Fatigue of Polyamide-6,6 and Glass Fiber-Based Short Fiber Composite Using Finite Element Analysis

As the automotive industry strives for an increased fuel economy, lightweighting is a key factor and can be realized through composite materials. Composites have better strength-to-weight ratio as compared to metals. In this paper, static and fatigue analysis is performed on an oil pan made of polyamide-6,6 and 50% glass fiber (PA66-GF50). PA66 has a glass transition temperature of 170°C; therefore, it is suitable for automotive applications where the operating range is −40°C to 150°C. Long glass fiber (LGF) composite has an aspect ratio of 30-50 in the oil pan. Fibers break in the molding process but are still considerably longer than with conventionally compounded short glass fiber (SGF) composite, where the aspect ratio of fiber is between 10 and 20. However, the computer-aided engineering (CAE) procedure for life prediction of short glass fiber-reinforced (SGFR) plastic versus LGF-reinforced plastic is the same.

Real-Time Hydro-Mechanical Transmission System Simulations for Model-Guided Assessment of Complex Shift Sequence

Model-guided development of drivetrain control and calibration is a key enabler of robust and efficient vehicle design process. A number of CAE tools are available today for modeling hydro-mechanical systems. Automatic transmission behaviors are well understood to effectively tune the model parameters for targeted applications. Drivetrain models provide physical insight for understanding the effects of component interactions on system behaviors. They are also widely used in HIL/SIL environments to debug control strategies. Nonetheless, it is still a challenge to predict shift quality, especially during a sequence of multiple events, with enough accuracy to support model-guided control design and calibration. The inclusion of hydraulic circuits in simulation models often results in challenges for numerical simulation.

The Impact of Plastic pH on Silicone Elastomer Compression Set

Sealing applications in electrified vehicle powertrains present a unique set of boundary conditions when contrasted with typical transmission or internal combustion engine applications, including changes in fluidic exposure, operating pressure, temperature profiles, etc. This novel powertrain environment opens the gasket material spectrum to elastomers uncommon in standard powertrain joints, which allows for more optimized, higher-value sealing solutions. However, this also introduces new risks, including the risk of excessive compression set in silicone elastomers due to acidity in adjacent plastics (which can result from shifting to non-halogenated flame retardants from halogenated flame retardants). To understand this phenomenon, compression set testing was conducted with plastic resins ranging from pH = 3.4 to pH = 7.3 and three high-consistency rubber (HCR) silicone elastomers.

Graphene Coating as a Corrosion Protection Barrier for Metallic Terminals in Automotive Environments

Inside an automobile, hundreds of connectors and electrical terminals in various locations experience different corrosive environments. These connectors and electrical terminals need to be corrosion-proof and provide a good electrical contact for a vehicle’s lifetime. Saltwater and sulfuric acid are some of the main corrosion concerns for these electrical terminals. Currently, various thin metallic layers such as gold (Au), silver (Ag), or tin (Sn) are plated with a nickel (Ni) layer on copper alloy (Cu) terminals to ensure reliable electrical conduction during service. Graphene due to its excellent chemical stability can serve as a corrosion protective layer and prevent electrochemical oxidation of metallic terminals. In this work, effects of thin graphene layers grown by plasma-enhanced chemical vapor deposition (PECVD) on Au and Ag terminals and thin-film devices were investigated. Various mechanical, thermal/humidity, and electrical tests were performed.

Torque Converter Launch and Lock with Multi-Input Multi-Output Control

A torque converter is a type of fluid coupling device used to transfer engine power to the gearbox and driveline. A bypass clutch equipped in a torque converter assembly is a friction element which when fully engaged, can directly connect the engine to the gearbox. The torque converter is an important launch device in an automatic transmission which decouples engine speed from gearbox input speed while providing torque multiplication to drive the vehicle. During partial pedal launch, it is desired to engage the bypass clutch early and reduce the converter slippage in order to reduce power loss and achieve better fuel economy. However, engaging the bypass clutch early and aggressively may disturb the wheel torque and cause unpleasant driving experiences. This paper describes a multi-input multi-output (MIMO) control method to coordinate both engine and converter bypass clutch to simultaneously deliver desired wheel torque and reduce converter slippage.

Automatic Transmission Upshift Control Using a Linearized Reduced-Order Model-Based LQR Approach

Automatic transmission (AT) upshift control performance in terms of shift duration and comfort can be improved during the inertia phase by coordinating the off-going clutch together with oncoming clutch and engine torque. The performance improvement is highest in low gear shifts (i.e., for high ratio steps), which are typically performed with open torque converter. In this paper, a discrete-time, linear quadratic regulation (LQR) is applied during the upshift inertia phase, as it provides an optimal multi-input/multi-output control action with respect to the prescribed cost function. The LQR law is based on a reduced-order drivetrain model, which is applicable to actual transmissions characterized by a limited number of available state measurements. The reduced-order model includes the linearized torque converter model. The shift duration is ensured by precise tracking of a linear-like oncoming clutch slip speed reference profile.

Machine Learning Approach for Constructing Wet Clutch Torque Transfer Function

A wet clutch is an established component in a conventional powertrain. It also finds a new role in electrified systems. For example, a wet clutch is utilized to couple or decouple an internal combustion engine from an electrically-driven drivetrain on demand in hybrid electric vehicles. In some electrical vehicle designs, it provides a means for motor speed reduction. Wet clutch control for those new applications may differ significantly from conventional strategy. For example, actuator pressure may be heavily modulated, causing the clutch to exhibit pronounced hysteresis. The clutch may be required to operate at a very high slip speed for unforeseen behaviors. A linear transfer function is commonly utilized for clutch control in automating shifting applications, assuming that clutch torque is proportional to actuator pressure. However, the linear model becomes inadequate for enabling robust control when the clutch behavior becomes highly nonlinear with hysteresis.

Characterization and Modeling of Wet Clutch Actuator for High-Fidelity Propulsion System Simulations

Innovations in mobility are built upon a management of complex interactions between sub-systems and components. A need for CAE tools that are capable of system simulations is well recognized, as evidenced by a growing number of commercial packages. However impressive they are, the predictability of such simulations still rests on the representation of the base components. Among them, a wet clutch actuator continues to play a critical role in the next generation propulsion systems. It converts hydraulic pressure to mechanical force to control torque transmitted through a clutch pack. The actuator is typically modeled as a hydraulic piston opposed by a mechanical spring. Because the piston slides over a seal, some models have a framework to account for seal friction. However, there are few contributions to the literature that describe the effects of seals on clutch actuator behaviors.

Numerical Investigation of Friction Material Contact Mechanics in Automotive Clutches

A wet clutch model is required in automotive propulsion system simulations for enabling robust design and control development. It commonly assumes Coulomb friction for simplicity, even though it does not represent the physics of hydrodynamic torque transfer. In practice, the Coulomb friction coefficient is treated as a tuning parameter in simulations to match vehicle data for targeted conditions. The simulations tend to deviate from actual behaviors for different drive conditions unless the friction coefficient is adjusted repeatedly. Alternatively, a complex hydrodynamic model, coupled with a surface contact model, is utilized to enhance the fidelity of system simulations for broader conditions. The theory of elastic asperity deformation is conventionally employed to model clutch surface contact. However, recent examination of friction material shows that the elastic modulus of surface fibers significantly exceeds the contact load, implying no deformation of fibers.

How Well Can mPEMS Measure Gas Phase Motor Vehicle Exhaust Emissions?

“Real world emissions” is an emerging area of focus in motor vehicle related air quality. These emissions are commonly recorded using portable emissions measurement systems (PEMS) designed for regulatory application, which are large, complex and costly. Miniature PEMS (mPEMS) is a developing technology that can significantly simplify on-board emissions measurement and potentially promote widespread use. Whereas full PEMS use analyzers to record NOx, CO, and HCs similar to those in emissions laboratories, mPEMS tend to use electrochemical sensors and compact optical detectors for their small size and low cost. The present work provides a comprehensive evaluation of this approach. It compares measurements of NOx, CO, CO2 and HC emissions from five commercial mPEMS to both laboratory and full regulatory PEMS analyzers. It further examines the use of vehicle on-board diagnostics data to calculate exhaust flow, as an alternative to on-vehicle exhaust flow measurement.

Mathematical Analysis of Clutch Thermal Energy during Automatic Shifting Coupled with Input Torque Truncation

A step-ratio automatic transmission alters torque paths for gearshifting through engagement and disengagement of clutches. It enables torque sources to run efficiently while meeting driver demand. Yet, clutch thermal energy during gearshifting is one of the contributors to the overall fuel loss. In order to optimize drivetrain control strategy, including the frequency of shifts, it is important to understand the cost of shift itself. In a power-on upshift, clutch thermal energy is primarily dissipated during inertia phase. The interaction between multiple clutches, coupled with input torque truncation, makes the decomposition of overall energy loss less obvious. This paper systematically presents the mathematical analysis of clutch thermal energy during the inertia phase of a typical single-transition gearshift. In practice, a quicker shift is generally favored, partly because the amount of energy loss is considered smaller.
