Assessment of In-Cylinder Thermal Barrier Coatings over a Full Vehicle Drive Cycle

In-cylinder thermal barrier coatings (TBCs) have the capability to reduce fuel consumption by reducing wall heat transfer and to increase exhaust enthalpy. Low thermal conductivity, low volumetric heat capacity thermal barrier coatings tend to reduce the gas-wall temperature difference, the driving potential for heat transfer from the gas to the combustion chamber surfaces. This paper presents a coupling between an analytical methodology for multi-layer coated wall surface temperature prediction with a fully calibrated production model in a commercial system-level simulation software package (GT-Power). The wall surface temperature at each time step was calculated efficiently by convolving the engine wall response function with the time-varying surface boundary condition, i. e., in-cylinder heat flux and coolant temperature. This tool allows the wall to be treated either as spatially uniform with one set of properties, or with independent head/piston/liner components.

Advantages of Coated Gasoline Particulate Filters in the CC2 Position for China 6B

Gasoline Particulate Filters (GPF), are universally acknowledged as a reliable and high cost effective emission control technology for particulate mass (PM) and particulate number (PN). Bare GPFs can be modified by coating with catalytic washcoat to provide emission reduction for THC, CO and NOx while back pressure (BP) and filtration efficiency (FE) might be influenced. In this study, a four cylinder China 6B calibrated 1.6 L TGDI (turbo gasoline direct injection) vehicle was used to evaluate various catalyst combinations in the close-coupled and underfloor locations. In the close-couple 1 position (CC1), PGM loadings were varied on a 1 L TWC. Next in the close-coupled 2 position (CC2), coated and uncoated 1.4 L GPFs were evaluated. PGM loading was varied on the coated GPFs using 300/8 high porosity substrates. The uncoated GPFs used a 200/8 low porosity substrates. In the underfloor location, PGM loadings were varied on two 0.5 L TWC catalysts.

Case Study of Diesel Catalyst Performance Sensitivity and Degradation due to Alkali Metal Poisoning from Suspicious Use of Unregulated Fuel

Advances in diesel engine and catalyst technologies have enabled light passenger vehicles in meeting the most stringent Tier 3/LEV III emission levels and durability requirements. The advancements in diesel aftertreatment catalyst technology have made catalysts more susceptible to low levels of impurities, typically referred to as poisons. Published studies over the last two decades, have shown a significant impact on the performance of catalysts, to the presence of sulfur and other inorganics in fuels and oils. The design of an aftertreatment system (ATS) typically sets limits for lubricant and fuel quality, specific to the geographical region and availability of certain level of regulated fuels. In this study, we investigate a real-world aged diesel vehicle which exhibited deterioration in tailpipe emissions, beyond levels targeted during engineering development.

Bowl Geometry Effects on Turbulent Flow Structure in a Direct Injection Diesel Engine

Diesel piston bowl geometry can affect turbulent mixing and therefore it impacts heat-release rates, thermal efficiency, and soot emissions. The focus of this work is on the effects of bowl geometry and injection timing on turbulent flow structure. This computational study compares engine behavior with two pistons representing competing approaches to combustion chamber design: a conventional, re-entrant piston bowl and a stepped-lip piston bowl. Three-dimensional computational fluid dynamics (CFD) simulations are performed for a part-load, conventional diesel combustion operating point with a pilot-main injection strategy under non-combusting conditions. Two injection timings are simulated based on experimental findings: an injection timing for which the stepped-lip piston enables significant efficiency and emissions benefits, and an injection timing with diminished benefits compared to the conventional, re-entrant piston.

Comparison of Linear, Non-Linear and Generalized RNG-Based k-epsilon Models for Turbulent Diesel Engine Flows

In this work, linear, non-linear and a generalized renormalization group (RNG) two-equation RANS turbulence models of the k-epsilon form were compared for the prediction of turbulent compressible flows in diesel engines. The object-oriented, multidimensional parallel code FRESCO, developed at the University of Wisconsin, was used to test the alternative models versus the standard k-epsilon model. Test cases featured the academic backward facing step and the impinging gas jet in a quiescent chamber. Diesel engine flows featured high-pressure spray injection in a constant volume vessel from the Engine Combustion Network (ECN), as well as intake flows in a high-swirl diesel engine. For the engine intake flows, a model of the Sandia National Laboratories 1.9L light-duty single cylinder optical engine was used.

Low Cost LEV-III, Tier-III Emission Solutions with Particulate Control using Advanced Catalysts and Substrates

A production calibrated GTDI 1.6L Ford Fusion was used to demonstrate low HC, CO, NOx, PM (particulate mass), and PN (particulate number) emissions using advanced catalyst technologies with newly developed high porosity substrates and coated GPFs (gasoline particulate filters). The exhaust system consisted of 1.2 liters of TWC (three way catalyst) in the close-coupled position, and 1.6L of coated GPF in the underfloor position. The catalysts were engine-aged on a dynamometer to simulate 150K miles of road aging. Results indicate that ULEV70 emissions can be achieved at ∼$40 of PGM, while also demonstrating PM tailpipe performance far below the proposed California Air Resources Board (CARB) LEV III limit of 1 mg/mi. Along with PM and PN analysis, exhaust system backpressure is also presented with various GPF designs.

Investigating Air Handling Requirements of High Load Low Speed Reactivity Controlled Compression Ignition (RCCI) Combustion

Past research has shown that reactivity controlled compression ignition (RCCI) combustion offers efficiency and NOx and soot advantages over conventional diesel combustion at mid load conditions. However, at high load and low speed conditions, the chemistry timescale of the fuel shortens and the engine timescale lengthens. This mismatch in timescales makes operation at high load and low speed conditions difficult. High levels of exhaust gas recirculation (EGR) can be used to extend the chemistry timescales; however, this comes at the penalty of increased pumping losses. In the present study, targeting the high load - low speed regime, computational optimizations of RCCI combustion were performed at 20 bar gross indicated mean effective pressure (IMEP) and 1300 rev/min. The two fuels used for the study were gasoline (low reactivity) and diesel (high reactivity).

Fluid Structure Interaction Simulations Applied to Automotive Aerodynamics

One of the passive methods to reduce drag on the unshielded underbody of a passenger road vehicle is to use a vertical deflectors commonly called air dams or chin spoilers. These deflectors reduce the flow rate through the non-streamlined underbody and thus reduce the drag caused by underbody components protruding in to the high speed underbody flow. Air dams or chin spoilers have traditionally been manufactured from hard plastics which could break upon impact with a curb or any solid object on the road. To alleviate this failure mode vehicle manufacturers are resorting to using soft plastics which deflect and deform under aerodynamic loading or when hit against a solid object without breaking in most cases. This report is on predicting the deflection of soft chin spoiler under aerodynamic loads. The aerodynamic loads deflect the chin spoiler and the deflected chin spoiler changes the fluid pressure field resulting in a drag change.

Cause and Effect of Reversible Deactivation of Diesel Oxidation Catalysts

To meet TierII/LEVII emissions standards, light duty diesel (LDD) vehicles require high conversion efficiencies from the Aftertreatment Systems (ATS) for the removal of both Hydrocarbon (HC) and Nitrogen Oxide (NOx) species. The most populous configuration for LDD ATS have the Selective Catalytic Reduction (SCR) catalyst positioned on the vehicle behind the close coupled Diesel Oxidation Catalyst (DOC) and Catalyzed Diesel Particulate Filter (CDPF). This SCR position may require active heating measures which rely on the DOC/CDPF to provide heat through the combustion of HC and CO in the exhaust. Although DOCs are always impacted by their aging conditions, some aging conditions are shown to be both reversible and irreversible.

The Impact of Spark Discharge Pattern on Flame Initiation in a Turbulent Lean and Dilute Mixture in a Pressurized Combustion Vessel

An operational scheme with fuel-lean and exhaust gas dilution in spark-ignited engines increases thermal efficiency and decreases NOx emission, while these operations inherently induce combustion instability and thus large cycle-to-cycle variation in engine. In order to stabilize combustion variations, the development of an advanced ignition system is becoming critical. To quantify the impact of spark-ignition discharge, ignitability tests were conducted in an optically accessible combustion vessel to characterize the flame kernel development of lean methane-air mixture with CO₂ simulating exhaust diluent. A shrouded fan was used to generate turbulence in the vicinity of J-gap spark plug and a Variable Output Ignition System (VOIS) capable of producing a varied set of spark discharge patterns was developed and used as an ignition source. The main feature of the VOIS is to vary the secondary current during glow discharge including naturally decaying and truncated with multiple strikes.

Effects of 7, 9, and 10 psi Vapor Pressure Fuels on Multi-Day Diurnal Evaporative Emissions of Tier 2 and LEV II Vehicles

In order to meet more stringent evaporative emissions requirements, multiple advancements in vehicle fuel system and carbon canister technologies have been made. Regardless of technological advancements, the vapor pressure of the fuel remains a vital property in controlling evaporative emissions. A series of tests were performed to explore the effects of vapor pressure on multiday diurnal evaporative emissions for 9 and 10 psi Reid Vapor Pressure (RVP) 10% ethanol (E10) gasoline-blend fuels, followed by tests with 7 psi RVP E10 gasoline on a subset of the same vehicles. A test procedure was developed to monitor evaporative emissions, canister loading profiles and breakthrough emissions for each of the fuels. A total of five vehicles were tested on all 3 fuels, blended to represent 7, 9, and 10 psi at sea level. Tests were run over 14 days using the United States (U.S.)

Impact of Ignition Energy Phasing and Spark Gap on Combustion in a Homogenous Direct Injection Gasoline SI Engine Near the EGR Limit

For spark-ignition gasoline engines operating under the wide speed and load conditions required for light duty vehicles, ignition quality limits the ability to minimize fuel consumption and NOx emissions via dilution under light and part load conditions. In addition, during transients including tip-outs, high levels of dilution can occur for multiple combustion events before either the external exhaust gas can be adjusted and cleared from the intake or cam phasing can be adjusted for correct internal dilution. Further improvement and a thorough understanding of the impact of the ignition system on combustion near the dilution limit will enable reduced fuel consumption and robust transient operation. To determine and isolate the effects of multiple parameters, a variable output ignition system (VOIS) was developed and tested on a 3.5L turbocharged V6 homogeneous charge direct-injection gasoline engine with two spark plug gaps and three ignition settings.

Renewable Ethanol Use for Enabling High Load Clean Combustion in a Diesel Engine

As a renewable energy source, the ethanol fuel was employed with a diesel fuel in this study to improve the cylinder charge homogeneity for high load operations, targeting on ultra-low nitrogen oxides (NOx) and smoke emissions. A light-duty diesel engine is configured to adapt intake port fuelling of the ethanol fuel while keeping all other original engine components intact. High load experiments are performed to investigate the combustion control and low emission enabling without sacrificing the high compression ratio (18.2:1). The intake boost, exhaust gas recirculation (EGR) and injection pressure are independently controlled, and thus their effects on combustion and emission characteristics of the high load operation are investigated individually. The low temperature combustion is accomplished at high engine load (16~17 bar IMEP) with regulation compatible NOx and soot emissions.

Three Way Catalyst Modeling with Ammonia and Nitrous Oxide Kinetics for a Lean Burn Spark Ignition Direct Injection (SIDI) Gasoline Engine

A Three-Way Catalyst (TWC) model with global TWC kinetics for lean burn DISI engines were developed and validated. The model incorporates kinetics of hydrocarbons and carbon monoxide oxidations, NOx reduction, water-gas and steam reforming and oxygen storage. Ammonia (NH₃) and new nitrous oxide (N₂O) kinetics were added into the model to study NH₃ and N₂O formation in TWC systems. The model was validated over a wide range of engine operating conditions using various types of experimental data from a lean burn automotive SIDI engine. First, well-controlled time-resolved steady state data were used for calibration and initial model tests. In these steady state operations, the engine was switched between lean and rich conditions for NOx emission control. Then, the model was further validated using a large set of time-averaged steady state data. Temperature dependencies of NH₃ and N₂O kinetics in the TWC model were examined and well captured by the model.

Impact of Fuel Metal Impurities on the Durability of a Light-Duty Diesel Aftertreatment System

Alkali and alkaline earth metal impurities found in diesel fuels are potential poisons for diesel exhaust catalysts. Using an accelerated aging procedure, a set of production exhaust systems from a 2011 Ford F250 equipped with a 6.7L diesel engine have been aged to an equivalent of 150,000 miles of thermal aging and metal exposure. These exhaust systems included a diesel oxidation catalyst (DOC), selective catalytic reduction (SCR) catalyst, and diesel particulate filter (DPF). Four separate exhaust systems were aged, each with a different fuel: ULSD containing no measureable metals, B20 containing sodium, B20 containing potassium and B20 containing calcium. Metals levels were selected to simulate the maximum allowable levels in B100 according to the ASTM D6751 standard. Analysis of the aged catalysts included Federal Test Procedure emissions testing with the systems installed on a Ford F250 pickup, bench flow reactor testing of catalyst cores, and electron probe microanalysis (EPMA).

High Resolution In-Cylinder Scalar Field Measurements during the Compression and Expansion Strokes

High-resolution planar laser-induced fluorescence (PLIF) measurements were performed on the scalar field in an optical engine. The measurements were of sufficient resolution to fully resolve all of the length scales of the flow field through the full cycle. The scalar dissipation spectrum was calculated, and by fitting the results to a model turbulent spectrum the Batchelor scale of the turbulent flow was estimated. The scalar inhomogeneity was introduced by a low-momentum gas jet injection. A consistent trend was observed in all data; the Batchelor scale showed a minimum value at top dead center (TDC) and was nearly symmetric about TDC. Increasing the engine speed resulted in a decrease of the Batchelor scale, and the presence of a shroud on the intake valve, which increased the turbulence intensity, also reduced the Batchelor scale. The effect of the shrouded valve was less significant compared to the effect of engine speed.

HC Traps for Gasoline and Ethanol Applications

In-line hydrocarbon (HC) traps are not widely used to reduce HC emissions due to their limited durability, high platinum group metal (PGM) concentrations, complicated processing, and insufficient hydrocarbon (HC) retention temperatures required for efficient conversion by the three-way catalyst component. New trapping materials and system architectures were developed utilizing an engine dynamometer test equipped with dual Fourier Transform Infrared (FTIR) spectrometers for tracking the adsorption and desorption of various HC species during the light-off period. Parallel laboratory reactor studies were conducted which show that the new HC trap formulations extend the traditional adsorption processes (i.e., based on physic-sorption and/or adsorption at acid sites) to chemical reaction mechanisms resulting in oligomerized, dehydro-cyclization, and partial coke formation.

Validation of a Sparse Analytical Jacobian Chemistry Solver for Heavy-Duty Diesel Engine Simulations with Comprehensive Reaction Mechanisms

The paper presents the development of a novel approach to the solution of detailed chemistry in internal combustion engine simulations, which relies on the analytical computation of the ordinary differential equations (ODE) system Jacobian matrix in sparse form. Arbitrary reaction behaviors in either Arrhenius, third-body or fall-off formulations can be considered, and thermodynamic gas-phase mixture properties are evaluated according to the well-established 7-coefficient JANAF polynomial form. The current work presents a full validation of the new chemistry solver when coupled to the KIVA-4 code, through modeling of a single cylinder Caterpillar 3401 heavy-duty engine, running in two-stage combustion mode.

An Assessment of the Rare Earth Element Content of Conventional and Electric Vehicles

Rare earths are a group of elements whose availability has been of concern due to monopolistic supply conditions and environmentally unsustainable mining practices. To evaluate the risks of rare earths availability to automakers, a first step is to determine raw material content and value in vehicles. This task is challenging because rare earth elements are used in small quantities, in a large number of components, and by suppliers far upstream in the supply chain. For this work, data on rare earth content reported by vehicle parts suppliers was assessed to estimate the rare earth usage of a typical conventional gasoline engine midsize sedan and a full hybrid sedan. Parts were selected from a large set of reported parts to build a hypothetical typical mid-size sedan. Estimates of rare earth content for vehicles with alternative powertrain and battery technologies were made based on the available parts' data.

Gasoline DICI Engine Operation in the LTC Regime Using Triple- Pulse Injection

An investigation of high speed direct injection (DI) compression ignition (CI) engine combustion fueled with gasoline injected using a triple-pulse strategy in the low temperature combustion (LTC) regime is presented. This work aims to extend the operation ranges for a light-duty diesel engine, operating on gasoline, that have been identified in previous work via extended controllability of the injection process. The single-cylinder engine (SCE) was operated at full load (16 bar IMEP, 2500 rev/min) and computational simulations of the in-cylinder processes were performed using a multi-dimensional CFD code, KIVA-ERC-Chemkin, that features improved sub-models and the Chemkin library. The oxidation chemistry of the fuel was calculated using a reduced mechanism for primary reference fuel combustion chosen to match ignition characteristics of the gasoline fuel used for the SCE experiments.
