The Effects of Corrosion on Particle Emissions from a Grey Cast Iron Brake Disc

Reducing exhaust emissions has been a major focus of research for a number of years since internal combustion engines (ICE) contribute to a large number of harmful particles entering the environment. As a way of reducing emissions and helping to tackle climate change, many countries are announcing that they will ban the sale of new ICE vehicles soon. Electrical vehicles (EVs) represent a popular alternative vehicle propulsion system. However, although they produce zero exhaust emissions, there is still concern regarding non-exhaust emission, such as brake dust, which can potentially cause harm to human health and the environment. Despite EVs primarily using regenerative braking, they still require friction brakes as a backup as and when required. Moreover, most EVs continue to use the traditional grey cast iron (GCI) brake rotor, which is heavy and prone to corrosion, potentially exacerbating brake wear emissions.

Computer-Aided Engineering Modeling and Automation on High-Performance Computing

The computer-aided engineering (CAE) automation study requires a large disk space and a premium processor. If all finite element (FE) models run locally, it may crash the local machine, and if the FE model runs on high-performance computing (HPC), transferring data from the server to the local machine to do the optimization may cause latency issues. This automation study provides a unique road map to optimize the design by working efficiently using the initial setup on the local machine, running an analysis of a large number of FE models on HPC, and performing optimization on the server. CAE Automation process has been demonstrated using a case study on a driveline component, crush spacer. Crush spacer is a very critical engineering design because, first, it provides the minimum required preload to the bearing inner races to keep them in position and, second, it endures a number of duty cycles.

Gap Analysis and Future Needs of Tyre Wear Particles

Non-exhaust and exhaust particles from traffic were evaluated to account for nearly equal proportions in traffic-related emissions. Among non-exhaust emissions, tyre wear has been a crucial contributor to Particulate matter (PM), with its mass contribution as high as 30% to non-exhaust emissions from traffic. As exhaust emissions control regulation becomes stricter, which leads to a substantial reduction in exhaust emissions from road traffic, currently relative contributions of non-exhaust particles generated from tyre wear to PM is becoming more important. Accordingly, possible regulatory requirement and effectively control strategy of tyre wear particles needs to be developed. This review paper covers the physical properties, chemical composition, emission rates, and mathematic model development of tyre wear particles.

Particle Emissions and Size Distribution across the DPF from a Modern Diesel Engine Using Pure and Blended GTL Fuels

A Gas to liquid (GTL) fuel was investigated for its combustion and emission performance in an IVECO EURO5 DI diesel engine with a DOC (Diesel Oxidation Catalyst) and DPF (Diesel Particle Filter) installed. The composition of the GTL fuel was analyzed by GC-MS (gas chromatography-mass spectrometry) and showed the carbon distribution of 8-20. Selected physical properties such as density and distillation were measured. The GTL fuel was blended with standard fossil diesel fuel by ratios of diesel/GTL: 100/0, 70/30, 50/50, 30/70 and 0/100. The engine was equipped with a pressure transducer and crank angle encoder in one of its cylinders. The properties of ignition delay and maximum in-cylinder pressure were studied as a function of fraction of the GTL fuel. Particle emissions were measured using DMS500 particle size instrument at both upstream (engine out) and downstream of the DPF (DPF out) for particle number concentrations and size distribution from 5 nm to 1000 nm.

Effect of n-Butanol Addition on Combustion and Emission Characteristics of HTL and Diesel Blends

HTL is a kind of biodiesel converted from wet biowaste via hydrothermal liquefaction (HTL), which has drawn increasing attention in recent years due to its wide range of raw materials (algae, swine manure, and food processing waste). However, from the previous experiments done in a constant volume chamber, it was observed that the presence of 20% of HTL in the blend produced as much soot as pure diesel at in chamber environment oxygen ratio of 21%, and even more soot at low oxygen ratios. It was also observed that n-butanol addition could reduce the soot emission of diesel significantly under all tested conditions. In this work, the spray and combustion characteristics of HTL and diesel blends with n-butanol added were investigated in a constant volume chamber. The in-chamber temperature and oxygen ranged from 800 to 1200 K and 21% to 13%, respectively, covering both conventional and low-temperature combustion (LTC) regimes.

The Composite Lightweight Automotive Suspension System is a composite rear suspension knuckle/tieblade consisting of UD prepreg (epoxy resin), SMC (vinylester resin) carbon fibre and a steel insert to reduce the weight of the component by 35% and reduce Co2. The compression moulding manufacturing process and CAE optimisation are unique and ground-breaking for this product and are designed to allow high volume manufacture of approx. 30,000 vehicles per year. The manufacturing techniques employed allow for multi-material construction within a five minute cycle time to make the process viable for volume manufacture. The complexities of the design lie in the areas of manufacturing, CAE prediction and highly specialised design methods. It is a well-known fact that the performance of a composite part is primarily determined by the way it is manufactured.

Prediction of Spray Behavior in Injected by Urea SCR Injector and the Reaction Products

In the urea SCR system, urea solution is injected by injector installed in the front stage of the SCR catalyst, and NOx can be purified on the SCR catalyst by using NH3 generated by the chemical reaction of urea. NH3 is produced by thermolysis of urea and hydrolysis of isocyanic acid after evaporation of water in the urea solution. But, biuret and cyanuric acid which may cause deposit are sometimes generated by the chemical reactions without generating NH3. Spray behavior and chemical reaction of urea solution injected into the tail-pipe are complicated. The purpose of this study is to reveal the spray behavior and NH3 generation process in the tail-pipe, and to construct the model capable of predicting those accurately. In this report, the impingement spray behavior is clarified by scattered light method in high temperature flow field. Liquid film adhering to the wall and deposit generated after evaporation of water from the liquid film are photographed by the digital camera.

Analysis of Spray Feature Injected by Tailpipe Injector for Aftertreatment of Diesel Engine Emissions

Diesel Particulate Filter (DPF) is a very effective aftertreatment device to limit particulate emissions from diesel engines. As the amount of soot collected in the DPF increases, the pressure loss increases. Therefore, DPF regeneration needs to be performed. Injected fuel into the exhaust line upstream of the Diesel Oxidation Catalyst (DOC), hydrocarbons are oxidized on the DOC, which increases the exhaust gas temperature at the DPF inlet. It is also necessary that the injected fuel is completely vaporized before entering the DOC, and uniformly mixed with the exhaust gases in order to make the DOC work efficiency. However, ensuring complete evaporation and an optimum mixture distribution in the exhaust line are challenging. Therefore, it is important that the fuel spray feature is grasped to perform DPF regeneration effectively. The purpose of this study is the constructing a simulation model.

Surface Fatigue Cracking Behavior of a CrN-Coated Tool Steel Influenced by Sliding Cycles and Sliding Energy Density

Light-weighting of vehicles is one of the challenges for transportation industry due to the increasing pressure of demands in better fuel economy and environment protection. Advanced high strength steels (AHSS) are considered as prominent material of choice to realize lightweight auto body and structures at least in near term. Stamping of AHSS with conventional die materials and surface coatings, however, results in frequent die failures and undesired panel surface finish. A chromium nitride (CrN) coating with plasma nitriding case hardened layer on a die material (duplex treatment) is found to offer good wear and galling resistances. The coating failure initiates from fatigue cracking on the coating surface due to cyclic sliding frictions. In this work, cyclic inclined sliding wear test was used to imitate a stamping process for study on development of coating fatigue cracking, including crack length and spacing vs. sliding-cycles and sliding energy densities.

A Semi-Detailed Chemical Kinetic Mechanism of Acetone-Butanol-Ethanol (ABE) and Diesel Blends for Combustion Simulations

With the development of advanced ABE fermentation technology, the volumetric percentage of acetone, butanol and ethanol in the bio-solvents can be precisely controlled. To seek for an optimized volumetric ratio for ABE-diesel blends, the previous work in our team has experimentally investigated and analyzed the combustion features of ABE-diesel blends with different volumetric ratio (A: B: E: 6:3:1; 3:6:1; 0:10:0, vol. %) in a constant volume chamber. It was found that an increased amount of acetone would lead to a significant advancement of combustion phasing whereas butanol would compensate the advancing effect. Both spray dynamic and chemistry reaction dynamic are of great importance in explaining the unique combustion characteristic of ABE-diesel blend. In this study, a semi-detailed chemical mechanism is constructed and used to model ABE-diesel spray combustion in a constant volume chamber.

Effects Analysis of Torsion Bar Spring Modelling Precision on Properties of Pre-Setting Process

The study of mechanical properties special in the characteristics of elastic element is a challenging task for vehicle industry. Since torsion bar spring acts as an important part of elastic element, and improves performance of torsion bar spring is of great concern. The effects of the torsion bar spring pre-setting precision on the presetting performance are presented. Based on elastic-plastic theories, the algebraic model of torsion bar spring is established to analyze the stress, torque and residual stress under the yield and plastic conditions in pre-setting process. Then, the stress and strain states of various torsion bar springs in different conditions are simulated using the validated finite element model in ABAQUS software. The simulation results show the effects of torsion error on the pre-setting performance are less than 5% in the pre-setting process.

A Fuzzy Inference System for Understeer/Oversteer Detection Towards Model-Free Stability Control

In this paper, a soft computing approach to a model-free vehicle stability control (VSC) algorithm is presented. The objective is to create a fuzzy inference system (FIS) that is robust enough to operate in a multitude of vehicle conditions (load, tire wear, alignment), and road conditions while at the same time providing optimal vehicle stability by detecting and minimizing loss of traction. In this approach, an adaptive neuro-fuzzy inference system (ANFIS) is generated using previously collected data to train and optimize the performance of the fuzzy logic VSC algorithm. This paper outlines the FIS detection algorithm and its benefits over a model-based approach. The performance of the FIS-based VSC is evaluated via a co-simulation of MATLAB/Simulink and CarSim model of the vehicle under various road and load conditions. The results showed that the proposed algorithm is capable of accurately indicating unstable vehicle behavior for two different types of vehicles (SUV and Sedan).

Flow-Induced Whistle in the Joint of Thermal Expansion Valve and Suction Tube in Automotive Refrigerant System

In the thermal expansion valve (TXV) refrigerant system, transient high-pitched whistle around 6.18 kHz is often perceived following air-conditioning (A/C) compressor engagements when driving at higher vehicle speed or during vehicle acceleration, especially when system equipped with the high-efficiency compressor or variable displacement compressor. The objectives of this paper are to conduct the noise source identification, investigate the key factors affecting the whistle excitation, and understand the mechanism of the whistle generation. The mechanism is hypothesized that the whistle is generated from the flow/acoustic excitation of the turbulent flow past the shallow cavity, reinforced by the acoustic/structural coupling between the tube structural and the transverse acoustic modes, and then transmitted to evaporator. To verify the mechanism, the transverse acoustic mode frequency is calculated and it is coincided to the one from measurement.

Flow-Induced Gurgling Noise in Automotive Refrigerant Systems

Refrigerant flow-induced gurgling noise is perceived in automotive refrigerant systems. In this study, the condition of the gurgling generation is investigated at the vehicle level and the fundamental root cause is identified as the two-phase refrigerant flow entering the TXV for system equipped with variable displacement compressors. By conducting literature reviews, the acoustic characteristics of the flow patterns and the parameters affecting the flow regimes in horizontal and vertical tubes are summarized. Then the gurgling mechanism is explained as the intermittent flow is developed at the evaporator inlet. In the end, the improved and feasible design for avoiding the intermittent flow (slug, plug or churn flow) or minimizing its formation is proposed and verified in refrigerant subsystem (RSS) level. Finally, the guidelines for the attenuation and suppression of the gurgle are provided.

Sound Package Design for Lightweight Vehicles

OEMs are racing to develop lightweight vehicles as government regulations now mandate automakers to nearly double the average fuel economy of new cars and trucks by 2025. Lightweight materials such as aluminum, magnesium and carbon fiber composites are being used as structural members in vehicle body and suspension components. The reduction in weight in structural panels increases noise transmission into the passenger compartment. This poses a great challenge in vehicle sound package development since simply increasing weight in sound package components to reduce interior noise is no longer an option [1]. This paper discusses weight saving approaches to reduce noise level at the sources, noise transmission paths, and transmitted noise into the passenger compartment. Lightweight sound package materials are introduced to treat and reduce airborne noise transmission into multi-material lightweight body structure.

Simulation of Organic Rankine Cycle Power Generation with Exhaust Heat Recovery from a 15 liter Diesel Engine

The performance of an organic Rankine cycle (ORC) that recovers heat from the exhaust of a heavy-duty diesel engine was simulated. The work was an extension of a prior study that simulated the performance of an experimental ORC system developed and tested at Oak Ridge National laboratory (ORNL). The experimental data were used to set model parameters and validate the results of that simulation. For the current study the model was adapted to consider a 15 liter turbocharged engine versus the original 1.9 liter light-duty automotive turbodiesel studied by ORNL. Exhaust flow rate and temperature data for the heavy-duty engine were obtained from Southwest Research Institute (SwRI) for a range of steady-state engine speeds and loads without EGR. Because of the considerably higher exhaust gas flow rates of the heavy-duty engine, relative to the engine tested by ORNL, a different heat exchanger type was considered in order to keep exhaust pressure drop within practical bounds.

An Investigation of the Effects of Cast Skin on the Mechanical Properties of an AM60 Die-Cast Magnesium Alloy

Magnesium die-cast alloys are known to have a layered microstructure composed of: (1) An outer skin layer characterized by a refined microstructure that is relatively defect-free; and (2) A “core” (interior) layer with a coarser microstructure having a higher concentration of features such as porosity and externally solidified grains (ESGs). Because of the difference in microstructural features, it has been long suggested that removal of the surface layer by machining could result in reduced mechanical properties in tested tensile samples. To examine the influence of the skin layer on the mechanical properties, a series of round tensile bars of varying diameters were die-cast in a specially-designed mold using the AM60 Mg alloy. A select number of the samples were machined to different final diameters. Subsequently, all of the samples (as-cast as well as machined) were tested in tension.

Experimental Study of Edge Stretching Limits of DP980IBF Steel in Multistage Forming Process

Automotive structural parts made out of Advanced High Strength Steel (AHSS) are often produced in a multistage forming process using progressive dies or transfer dies. During each forming stage the steel is subjected to work hardening, which affects the formability of the steel in the subsequent forming operation. Edge flanging and in-plane edge stretching operations are forming modes that are typically employed in the last stage of the multistage forming processes. In this study, the multistage forming process was simulated by pre-straining a DP980 steel in a biaxial strain path with various strain levels followed by edge flanging and in-plane edge stretching. The biaxial prestrains were obtained using the Marciniak stretch test and edge flanging and in-plane edge stretching were accomplished by the hole expansion test using a flat punch and a conical punch, respectively.

Very High Cycle Fatigue of Cast Aluminum Alloys under Variable Humidity Levels

Ultrasonic fatigue tests (testing frequency around 20 kHz) have been conducted on four different cast aluminum alloys each with a distinct composition, heat treatment, and microstructure. Tests were performed in dry air, laboratory air and submerged in water. For some alloys, the ultrasonic fatigue lives were dramatically affected by the environment humidity. The effects of different factors like material composition, yield strength, secondary dendrite arm spacing and porosity were investigated; it was concluded that the material strength may be the key factor influencing the environmental humidity effect in ultrasonic fatigue testing. Further investigation on the effect of chemical composition, especially copper content, is needed.

A Fatigue Life Prediction Method of Laser Assisted Self-Piercing Rivet Joint for Magnesium Alloys

Due to magnesium alloy's poor weldability, other joining techniques such as laser assisted self-piercing rivet (LSPR) are used for joining magnesium alloys. This research investigates the fatigue performance of LSPR for magnesium alloys including AZ31 and AM60. Tensile-shear and coach peel specimens for AZ31 and AM60 were fabricated and tested for understanding joint fatigue performance. A structural stress - life (S-N) method was used to develop the fatigue parameters from load-life test results. In order to validate this approach, test results from multijoint specimens were compared with the predicted fatigue results of these specimens using the structural stress method. The fatigue results predicted using the structural stress method correlate well with the test results.
