Design and Evaluation of an in-Plane Shear Test for Fracture Characterization of High Ductility Metals

Fracture characterization of automotive metals under simple shear deformation is critical for the calibration of advanced fracture models employed in forming and crash simulations. In-plane shear fracture tests of high ductility materials have proved challenging since the sample edge fails first in uniaxial tension before the fracture limit in shear is reached at the center of the gage region. Although through-thickness machining is undesirable, it appears required to promote higher strains within the shear zone. The present study seeks to adapt existing in-plane shear geometries, which have otherwise been successful for many automotive materials, to have a local shear zone with a reduced thickness. It is demonstrated that a novel shear zone with a pocket resembling a “peanut” can promote shear fracture within the shear zone while reducing the risk for edge fracture. An emphasis was placed upon machinability and surface quality for the design of the pocket in the shear zone.

Characterizing Galling Conditions in Sheet Metal Stamping

Multiple experimental studies were performed on galling intiation for variety of tooling materials, coatings and surface treatments, sheet materials with various surface textures and lubrication. Majority of studies were performed for small number of samples in laboratory conditions. In this paper, the methodology of screening experiment using different combinations of tooling configurations and sheet material in the lab followed by the high volume small scale U-bend performed in the progressive die on the mechanical press is discussed. The experimental study was performed to understand the effect of the interface between the sheet metal and the die surface on sheet metal flow during stamping operations. Aluminum sheet AA5754 2.5mm thick was used in this experimentation. The sheet was tested in laboratory conditions by pulling between two flat insert with controllable clamping force and through the drawbead system with variable radii of the female bead.

Virtual Methodology for Active Force Cancellation in Automotive Application Using Mass Imbalance & Centrifugal Force Generation (CFG) Principle

A variety of structures resonate when they are excited by external forces at, or near, their natural frequencies. This can lead to high deformation which may cause damage to the integrity of the structure. There have been many applications of external devices to dampen the effects of this excitation, such as tuned mass dampers or both semi-active and active dampers, which have been implemented in buildings, bridges, and other large structures. One of the active cancellation methods uses centrifugal forces generated by the rotation of an unbalanced mass. These forces help to counter the external excitation force coming into the structure. This research focuses on active force cancellation using centrifugal forces (CFG) due to mass imbalance and provides a virtual solution to simulate and predict the forces required to cancel external excitation to an automotive structure. This research tries to address the challenges to miniaturize the CFG model for a body-on-frame truck.

The Influence of Sample Geometry on the Mechanical Properties and Failure Mechanisms of 6111 Aluminum Alloy Tensile Specimens

This research focuses on the commercial 6111 aluminum alloy as the subject of investigation. By designing tensile specimens with the same characteristic dimensions but varying fillet radii, the effects of fillet radius on the tensile properties and stress concentration effects of the aluminum alloy were studied through tensile testing and digital image correlation techniques. The results demonstrate that with an increase in fillet radius, the failure strength and stress distribution of the aluminum alloy specimens have both undergone alterations. This phenomenon can be attributed to the reduction of stress concentration at the fillet due to the larger fillet radius. Further verification through digital image correlation reaffirms that samples with a fillet radius of 10mm exhibit notable stress concentration effects at the fillet, while specimens with a fillet radius increased to 40mm display uniform plastic deformation across the parallel section.

Low-Cost Open-Source Data Acquisition for High-Speed Cylinder Pressure Measurement with Arduino

In-cylinder pressure measurement is an important tool in internal combustion engine research and development for combustion, cycle performance, and knock analysis in spark-ignition engines. In a typical laboratory setup, a sub crank angle resolved (typically between 0.1o and 0.5o) optical encoder is installed on the engine crankshaft, and a piezoelectric pressure transducer is installed in the engine cylinder. The charge signal produced by the transducer due to changes in cylinder pressure during the engine cycle is converted to voltage by a charge amplifier, and this analog voltage is read by a high-speed data acquisition (DAQ) system at each encoder trigger pulse. The high speed of engine operation and the need to collect hundreds of engine cycles for appropriate cycle-averaging requires significant processor speed and memory, making typical data acquisition systems very expensive.

Application of Large Eddy simulation to Gasoline Engine and Comparison against RANS

The work presented is a comparative analysis between Reynold’s Averaged Navier Stokes (RANS) and Large Eddy simulation (LES) description of turbulence to capture the in-cylinder flow structures. Simulations are performed using RNG k - € RANS model and LES one equation eddy viscosity model with Werner and Wengle wall model. ECFM combustion model has been used to achieve the desired rate of heat release when compared against the experiments. KH-RT spray model has been used to define the primary and secondary breakup of parcels. A Renault engine operating on Miller cycle has been chosen for this study. Consecutive perturbation method (CPM) available in Converge has been used to take the advantage of availability of higher number of cores to reduce the effective CPU time. Results of RANS simulation indicates that increase in valve overlap results in faster tumble decay compared to LES.

Engineering design-decisions often involve many attributes which can differ in the levels of their importance to the decision maker (DM), while also exhibiting complex statistical relationships. Learning a decision-making policy which accurately represents the DM’s actions has long been the goal of decision analysts. To circumvent elicitation and modeling issues, this process is often oversimplified in how many factors are considered and how complicated the relationships considered between them are. Without these simplifications, the classical lottery-based preference elicitation is overly expensive, and the responses degrade rapidly in quality as the number of attributes increase. In this paper, we investigate the ability of deep preference machine learning to model high-dimensional decision-making policies utilizing rankings elicited from decision makers.

Parameter Optimization and Characterization of Aluminum-Copper Laser Welded Joints

Battery packs of electric vehicles are typically composed of lithium-ion batteries with aluminum and copper acting as cell terminals. These terminals are joined together in series by means of connector tabs to produce sufficient power and energy output. Such critical electrical and structural cell terminal connections involve several challenges when joining thin, highly reflective and dissimilar materials with widely differing thermo-mechanical properties. This may involve potential deformation during the joining process and the formation of brittle intermetallic compounds that reduce conductivity and deteriorate mechanical properties. Among various joining techniques, laser welding has demonstrated significant advantages, including the capability to produce joints with low electrical contact resistance and high mechanical strength, along with high precision required for delicate materials like aluminum and copper.

RL-MPC: Reinforcement Learning Aided Model Predictive Controller for Autonomous Vehicle Lateral Control

This paper presents a nonlinear model predictive controller (NMPC) coupled with a pre-trained reinforcement learning (RL) model that can be applied to lateral control tasks for autonomous vehicles. The past few years have seen opulent breakthroughs in applying reinforcement learning to quadruped, biped, and robot arm motion control; while these research extend the frontiers of artificial intelligence and robotics, control policy governed by reinforcement learning along can hardly guarantee the safety and robustness imperative to the technologies in our daily life because the amount of experience needed to train a RL model oftentimes makes training in simulation the only candidate, which leads to the long-standing sim-to-real gap problem–This forbids the autonomous vehicles to harness RL’s ability to optimize a driving policy by searching in a high-dimensional state space.

Active Collision Avoidance System for E-Scooters in Pedestrian Environment

In the dense fabric of urban areas, electric scooters have rapidly become a preferred mode of transportation. As they cater to modern mobility demands, they present significant safety challenges, especially when interacting with pedestrians. In general, e-scooters are suggested to be ridden in bike lanes/sidewalks or share the road with cars at the maximum speed of about 15-20 mph, which is more flexible and much faster than pedestrians and bicyclists. Accurate prediction of pedestrian movement, coupled with assistant motion control of scooters, is essential in minimizing collision risks and seamlessly integrating scooters in areas dense with pedestrians. Addressing these safety concerns, our research introduces a novel e-Scooter collision avoidance system (eCAS) with a method for predicting pedestrian trajectories, employing an advanced Long short-term memory (LSTM) network integrated with a state refinement module.

Driving Automation Systems (DAS) are subject to complex road environments and vehicle behaviors and increasingly rely on sophisticated sensors and Artificial Intelligence (AI). These properties give rise to unique safety faults stemming from specification insufficiencies and technological performance limitations, where sensors and AI introduce errors that vary in magnitude and temporal patterns, posing potential safety risks. The Safety of the Intended Functionality (SOTIF) standard emerges as a promising framework for addressing these concerns, focusing on scenario-based analysis to identify hazardous behaviors and their causes. Although the current standard provides a basic cause-and-effect model and high-level process guidance, it lacks concepts required to identify and evaluate hazardous errors, especially within the context of AI. This paper introduces two key contributions to bridge this gap.

Making a sturdy battery box or enclosure is one of the many challenging issues that the expansion of electrification entails. Many characteristics of an effective battery housing contribute to the safety of passengers and shield the battery from the harsh environment created by vibrations and shocks due to varying road profiles in the vehicle. This results in stress and deformations of different degrees. There is a need to understand and develop a correlation between structural performance and lightweight design of battery enclosure as this can increase the range of the drive and the life cycle of a battery pack. This paper investigates the following points: I) A conceptualized CAD model of battery enclosure is developed to understand the design parameters such as utilization of different material for strength and structural changes for performance against vibration and strength.

Optimal Control Co-Design of a Parallel Electric-Hydraulic Hybrid Vehicle

This paper presents an optimal control co-design framework of a parallel electric-hydraulic hybrid powertrain specifically tailored for heavy-duty vehicles. A pure electric powertrain, comprising a rechargeable lithium-ion battery, a highly efficient electric motor, and a single or double-speed gearbox, has garnered significant attention in the automotive sector due to the increasing demand for clean and efficient mobility. However, the state-of-the-art has demonstrated limited capabilities and has struggled to meet the design requirements of heavy-duty vehicles with high power demands, such as a class 8 semi-trailer truck. This is especially evident in terms of a driving range on one battery charge, battery charging time, and load-carrying capacity. These challenges primarily stem from the low power density of lithium-ion batteries and the low energy conversion efficiency of electric motors at low speeds.

Spark ignition engines utilize catalytic converters to reform harmful exhaust gas emissions such as carbon monoxide, unburned hydrocarbons, and oxides of nitrogen into less harmful products. Aftertreatment devices require the use of expensive catalytic metals such as platinum, palladium, and rhodium. Meanwhile, tightening automotive emissions regulations globally necessitate the development of high-performance exhaust gas catalysts. So, automotive manufactures must balance maximizing catalyst performance while minimizing production costs. There are thousands of different recipes for catalytic converters, with each having a different effect on the various catalytic chemical reactions which impact the resultant tailpipe gas composition. In the development of catalytic converters, simulation models are often used to reduce the need for physical parts and testing, thus saving significant time and money.

Amplitude Method for Detecting Debonding in Stack Bond Adhesive

Adhesively bonded joints have been applied in the automotive industry for the past few decades due to their advantages such as higher fatigue resistance, light weight, capability of joining dissimilar materials, good energy absorption, and high torsional stiffness for overall body structure. They also provide an effective seal against noise and vibration at a low cost. There exists the challenge of defining the fatigue characteristics of adhesive joints under cyclic loading conditions, and conventional methods have limitations in detecting the crack initiation of a bonded joint. This study introduces a method of detecting crack initiation by using the frequency method. It is found that stiffness change in the system is highly correlated to change in natural frequencies. By monitoring the change in natural frequencies, the crack initiation can be detected.

Vehicle Trajectory Prediction in Highway Merging Area Using Interactive Graph Attention Mechanism

Accurately predicting the future trajectories of surrounding traffic agents is important for ensuring the safety of autonomous vehicles. To address the scenario of frequent interactions among traffic agents in the highway merging area, this paper proposes a trajectory prediction method based on interactive graph attention mechanism. Our approach integrates an interactive graph model to capture the complex interactions among traffic agents as well as the interactions between these agents and the contextual map of the highway merging area. By leveraging this interactive graph model, we establish an agent-agent interactive graph and an agent-map interactive graph. Moreover, we employ Graph Attention Network (GAT) to extract spatial interactions among trajectories, enhancing our predictions. To capture temporal dependencies within trajectories, we employ a Transformer-based multi-head self-attention mechanism.

Game Theory-Based Lane Change Decision-Making Considering Vehicle’s Social Value Orientation

Decision-making of lane-change for autonomous vehicles faces challenges due to the behavioral differences among human drivers in dynamic traffic environments. To enhance the performances of autonomous vehicles, this paper proposes a game theoretic decision-making method that considers the diverse Social Value Orientations (SVO) of drivers. To begin with, trajectory features are extracted from the NGSIM dataset, followed by the application of Inverse Reinforcement Learning (IRL) to determine the reward preferences exhibited by drivers with distinct Social Value Orientation (SVO) during their decision-making process. Subsequently, a reward function is formulated, considering the factors of safety, efficiency, and comfort. To tackle the challenges associated with interaction, a Stackelberg game model is employed.

Online Identification of Vehicle Driving Conditions Using Machine-Learned Clusters

Modern electrified vehicles rely on drivers to manually adjust control parameters to modify the vehicle's powertrain, such as regenerative braking strength selection or drive mode selection. However, this reliance on infrequent driver input may lead to a mismatch between the selected powertrain control modifiers and the true driving environment. It is therefore advantageous for an electric vehicle's powertrain controller to make online identifications of the current driving conditions. This paper proposes an online driving condition identification scheme that labels drive cycle intervals collected in real-time based on a clustering model, with the objective of informing adaptive powertrain control strategies. HDBSCAN and K-means clustering models are fitted to a data set of drive cycle intervals representing a full range of characteristic driving conditions.

Effects of Tool Errors on Face-hobbed Hypoid Gear Mesh and Dynamic Response

The tooth surface error will affect the contact pattern and transmission error of the hypoid gear, which may result in an unfavorable dynamic response. The tooth surface error can be generated by machine tool errors, such as blade wear. The most common forms of blade wear are the positive cutter radius and the positive blade angle error. In addition, in the cutting process of face-hobbed hypoid gear, the continuous indexing motion will aggravate the blade wear due to the alternating cutting force. Most previous studies on the influence of hypoid gear tool errors only focus on the contact pattern and static transmission error. However, there are very few studies about the effect of tool errors on hypoid gear dynamic responses. In this paper, a hypoid gear tooth surface, mesh, and linear dynamic model with tool errors were established. The tooth surface deviation distribution of different tool errors was analyzed.

Tooth Mesh Characterization of Spur Gear Pairs with Surface Pitting Damage

A finite element/contact mechanics (FE/CM) method is used to determine the tooth contact forces, static transmission error, and tooth pair stiffnesses for spur gear pairs that have pitting damage. The pitting damage prevents portions of the tooth surface from carrying load, which results in meaningfully different contact pressure distribution on the gear teeth and deformations at the mesh. Pits of elliptical shape are investigated. Parametric analyses are used to investigate the effect of pit width (along the tooth face) and height (along the tooth profile) on the gear tooth mesh interface. Pitting damage increases static transmission error and decreases tooth pair stiffness. Tooth contact forces differ only in the portions of the mesh cycle when multiple pairs of teeth are in contact and share the transmitted load. Pitting damage does not change the loads when only a single pair of teeth are in contact.
