A New Automotive Air Conditioning System Simulation Tool Developed in MATLAB/Simulink

Accurate evaluation of vehicles' transient total power requirement helps achieving further improvements in vehicle fuel efficiency. When operated, the air-conditioning (A/C) system is the largest auxiliary load on a vehicle, therefore accurate evaluation of the load it places on the vehicle's engine and/or energy storage system is especially important. Vehicle simulation models, such as "Autonomie," have been used by OEMs to evaluate vehicles' energy performance. However, the load from the A/C system on the engine or on the energy storage system has not always been modeled in sufficient detail. A transient A/C simulation tool incorporated into vehicle simulation models would also provide a tool for developing more efficient A/C systems through a thorough consideration of the transient A/C system performance. The dynamic system simulation software MATLAB/Simulink® is frequently used by vehicle controls engineers to develop new and more efficient vehicle energy system controls.

Control Method of Dual Motor-Based Steer-by-Wire System

This paper describes a front road wheel steer-by-wire system with two actuator motors on the rack and pinion assembly to move the road wheels. Dual actuators are used to provide actuator redundancy and to enhance the fault tolerance capability. When one actuator faults or fails, the other actuator is designed to work independently and maintain full system performance. The paper emphasizes control method to implement the motion control for the front road wheel steer-by-wire system with two actuators on the common load. The proposed dual servo synchronization motion control implements the angle tracking for the road wheel reference input by controlling two actuators synchronously and cooperatively. It includes two servo feedback control loops to track the common reference input. The angular position error between two feedback loops is compensated using a synchronized compensator.

Broadband Noise Source Models as Aeroacoustic Tools in Designing Low NVH HVAC Ducts

Computational Fluid Dynamics (CFD) is an integral part of product development at Visteon Climate Systems with a validated set of CFD tools for airflow and thermal management processes. As we increasingly build CAE capabilities to design not only thermal comfort, but quiet systems, developing noise prediction capabilities becomes a high priority. Two Broadband Noise Source (BNS) models will be presented, namely Proudman's model for quadrupole source and Curle's boundary layer model for dipole source. Both models are derived from Lighthill's acoustic analogy which is based on the Navier-Stokes equations. BNS models provide aeroacoustic tools that are effective in screening air handling systems with higher noise levels and identifying components or surfaces that generate most of the noise, hence providing opportunities for early design changes. In this paper, BNS models were used as aeroacoustic design tools to redesign an automotive HVAC center duct with high levels of NVH.

Development of a Steer-by-Wire System for the GM Sequel

Steer-by-wire systems (SBW) offer the potential to enhance steering functionality by enabling features such as automatic lane keeping, park assist, variable steer ratio, and advanced vehicle dynamics control. The lack of a steering intermediate shaft significantly enhances vehicle architectural flexibility. These potential benefits led GM to include steer-by-wire technology in its next generation fuel cell demonstration vehicle, called “Sequel.” The Sequel's steer-by-wire system consists of front and rear electromechanical actuators, a torque feedback emulator for the steering wheel, and a distributed electronic control system. Redundancy of sensors, actuators, controllers, and power allows the system to be fault-tolerant. Control is provided by multiple ECU's that are linked by a fault-tolerant communication system called FlexRay. In this paper, we describe the objectives for fault tolerance and performance that were established for the Sequel.

Automating Instrument Panel Head Impact Simulation

Occupant head impact simulations on automotive instrument panels (IP) are routinely performed as part of an integrated design process during the course of IP development. Based on the requirements (F/CMVSS, ECE), head impact zones on the IP are first established, which are then used to determine the various “hit” locations to be tested/analyzed. Once critical impact locations are identified, CAE simulations performed which is a repetitive process that involves computing impact angles, positioning the rigid head form with an assigned initial velocity and defining suitable contacts within the finite element model. A commercially available CAE process automation tool was used to automate these steps and generate a head impact simulation model. Once the input model is checked for errors by the automated process, it can be submitted to a solver without any user intervention for analysis and report generation.

A Dynamic Model of Automotive Air Conditioning Systems

A dynamic computer model of automotive air conditioning systems was developed. The model uses simulation software for the coding of 1-D heat transfer, thermodynamics, fluid flow, and control valves. The same software is used to model 3-D solid dynamics associated with mechanical mechanisms of the compressor. The dynamics of the entire AC system is thus simulated within the same software environment. The results will show the models potential applications in component and system design, calibration and control.

Effect of Post Brazed Flux Residues of CAB Evaporators on the Consistency of Conversion Coating

Evaporators for automotive air-conditioning systems are being coated externally to improve corrosion resistance, water drainage, and reduce potential odor concerns. The coating durability and efficiency in achieving its corrosion resistance depends on the coating uniformity and adhesion characteristics. Good coating adhesion on aluminum surface can be achieved after freeing the surface from the oxide and flux residues. Evaporators manufactured by the Controlled Atmosphere Brazing (CAB) process have flux residue remaining on the surface, the presence of which interferes with the coating process and also affects the performance of coated components. A methodology to quantify the effect of high Nocolok flux residue on heat exchanger coating uniformity has been presented.

CAE Considerations in the Modeling of Welded Joints

Welding is one of the most commonly used fabrication method in various automotive applications. Welding is a metallurgical fusion process in which parts or work pieces to be joined are heated above their melting temperature and then solidified. Some of the effects of the welding include residual stresses and Heat Affected Zone (HAZ). A methodology is proposed to study the welding process using the commercial finite element software, ABAQUS. Non linear transient heat transfer analysis is used. Effects of heat energy input rate and heat input time on residual stresses and HAZ are determined.

Thermal Analysis of an Electric Machine for a Hybrid Vehicle

A twenty-five kilowatt (peak power for one minute), permanent magnet electric machine for a hybrid electric vehicle application was designed and tested. The electric machine is located in the clutch housing of an automatically shifted manual transmission and is subjected to 120 °C continuous ambient temperatures. The package constraints and duty cycle requirements resulted in an extremely challenging thermal design for an electric machine. The losses in the machine were predicted using models based on first principles and the heat transfer in the machine was modeled using computational fluid dynamics. The simulations were compared to test results over a variety of operating conditions and the results were used to validate the models. Parametric studies were conducted to evaluate the performance of potting materials and cooling topologies.

Optimal Design of Roller One Way Clutch for Starter Drives

The starter drive clutch is a one way roller clutch and a key component in a starter motor that is used to crank internal combustion engines. The starter drive clutch transmits torque from an electrical motor to a ring gear mounted on a cranking shaft in an engine thus cranks the engine. The clutch also prevents the whole starter from damage caused by extremely high load and/or extremely high speed applied to the starter pinion from the engine. Drive slippage and barrel cracking are two major failure modes for the starter drive[1]. Insufficient torque capacity results in drive slippage while excessive high hoop stress on the clutch barrel ring causes barrel crack. To eliminate drive slippage failure, the clutch should be designed with high torque capacity. High torque capacity, however, is a cause of high hoop stress on the barrel that may result in the cracked barrel failure. Higher torque capacity and lower hoop stress are two completely opposite design directions.

Design and Development of a Cylindrical HVAC Case

There are many opportunities in a current automotive HVAC case for improved performance, and cost savings. Based on these opportunities, a new HVAC case design has been developed. This new design is smaller and lighter than current cases while meeting many of the performance requirements. The case also features a unique plenum design for air distribution to the three modes, panel, floor, and defrost. The results of simulation and laboratory testing confirmed the concept of the new HVAC design.

R134a Heat Pump for Improved Passenger Comfort

As powertrains continue to get more efficient, less waste heat is available for warming the passenger compartment. Although several supplemental heating devices are currently on the market, including electric heaters, viscous heaters, and fuel operated heaters, they each have shortcomings related to cost, capacity, efficiency, and/or environmental concerns[1]. In an attempt to provide superior time-to-comfort in a cost, weight, package efficient, and environmentally friendly manner, an R134a heat pump (HP) system was developed. Several technical issues were overcome while developing this system. Production vehicles have been retrofitted to incorporate the R134a heat pump system and tested in a climatic wind tunnel. Test results for a -18°C warm-up test were compared to baseline data, showing significant improvements in average discharge air and breath level temperatures.

Combining CAE and Experimental Techniques to Develop Optimal Defrost / Demist Performance in a Vehicle

Customer clinics and surveys have revealed the increased importance to the customer of good defrost and demist performance in their vehicle. Achieving this level of performance, within the time and cost constraints of a modern vehicle development program, places increased reliance on computational (CAE) techniques. However, this paper describes how the optimum development process should be to combine this reliance upon CAE methods with a newly developed experimental technique. This new laser Doppler velocimetry (LDV) based methodology is employed at all stages of the development process and complements the CAE techniques perfectly. The end result is optimized airflow management within the vehicle cabin – essential if good defrost and demist performance is to be achieved in a vehicle.

Virtual Key Life Tests of Instrument Panels for Product Development

Visteon has developed a CAE procedure to qualify instrument panel (IP) products under the vehicle key life test environments, by employing a set of CAE simulation and durability techniques. The virtual key life test method simulates the same structural configuration and the proving ground road loads as in the physical test. A representative dynamic road load profile model is constructed based on the vehicle proving ground field data. The dynamic stress simulation is realized by employing the finite element transient analysis. The durability evaluation is based on the dynamic stress results and the material fatigue properties of each component. The procedure has helped the IP engineering team to identify and correct potential durability problems at earlier design stage without a prototype. It has shown that the CAE virtual key life test procedure provides a way to speed up IP product development, to minimize prototypes and costs.

MBT Timing Detection and its Closed-Loop Control Using In-Cylinder Pressure Signal

MBT timing for an internal combustion engine is also called minimum spark timing for best torque or the spark timing for maximum brake torque. Unless engine spark timing is limited by engine knock or emission requirements at a certain operational condition, there exists an MBT timing that yields the maximum work for a given air-to-fuel mixture. Traditionally, MBT timing for a particular engine is determined by conducting a spark sweep process that requires a substantial amount of time to obtain an MBT calibration. Recently, on-line MBT timing detection schemes have been proposed based upon cylinder pressure or ionization signals using peak cylinder pressure location, 50 percent fuel mass fraction burn location, pressure ratio, and so on. Because these criteria are solely based upon data correlation and observation, both of them may change at different engine operational conditions. Therefore, calibration is still required for each MBT detection scheme.

Occupant knee impact simulations are performed in the automotive industry as an integrated design process during the course of instrument panel (IP) development. All major automakers have different categories of dynamic testing methods as part of their design process in validating their designs against the FMVSS 208 requirement. This has given rise to a corresponding number of knee impact simulations performed at various stages of product development. This paper investigates the advantages and disadvantages of various types of these knee impact simulations. Only the knee load requirement portion of the FMVSS208 is considered in this paper.

Equations for Physical Properties of Automotive Coolants

1.0 During the warm up process of the coolant in automotive heater systems physical properties such as the density, dynamic viscosity, kinematic viscosity, specific heat and thermal conductivity vary with temperature. To conduct any heater analysis, therefore, it is essential that such variations with temperatures be evaluated. In the present paper a comprehensive literature search is conducted for the published physical properties of the automotive coolants ethylene glycol and propylene glycol. The data are analyzed and compared, and equations describing the variation of the above named physical properties with temperature are derived and presented. The effect of the temperature on the internal heat transfer coefficient is discussed. A comparison of the heat transfer performance between the two glycol coolants is presented. The temperature range studied extends from - 35 to at least 125 degree Celsius.

A Reusable Control System Architecture for Hybrid Powertrains

System integration is the path to successful entry of hybrid electric vehicle (HEV) technology into the marketplace. A modular solution capable of meeting varying customer requirements is needed. The controller must possess a flexible hierarchical architecture that insures cross-platform compatibility and provides adaptability for various engine, motor, transmission, and battery configurations. A hybrid powertrain supervisory controller (PSC) has been designed for an advanced parallel-type HEV prototype, which uses a continuously variable transmission (CVT). The controller schedules torque commands for the engine and motor and chooses the transmission ratio to meet driver demanded acceleration. The controller is organized around a state machine, which determines how best to employ powertrain components to satisfy the driver while maximizing fuel economy.
