Connectivity has become an essential need for daily device users. With the car projected to be the “ultimate mobile device”, connectivity modules will eventually be mainstream in every car. Network providers are expanding their infrastructure and technology to accommodate the connected cars. Besides making voice and emergency calls the connected car will be sharing data with telematics service providers, back end systems and other vehicles. This trend will increase vehicle modules, complexity, entry points and vulnerabilities. This paper will present the current connected car architectures. The paper will present current architectural issues of the connected car and its vulnerabilities. The paper will present a new proposed architecture for the future connected car that enhances efficiency and security.

Today open source software is widely used in different domains like Desktop systems, Consumer electronics (smart phones, TV, washing machines, camera, printers, smart watches), Automotive, Automation etc. With the increased involvement of the open source software in the different domains including the safety critical ones, there has been a requirement of the well-defined test strategy to test and verify such systems. Currently there are multiple open source tools and frameworks to choose from. The paper describes the various open source test strategies and tools available to qualify such systems, their features, maintenance, community support, advantages and disadvantages. Target audience would be the software engineers, program managers, using an open source stack for the product development.

Key Aspects of Electronics Automotive Components Testing

Electronics components are estimated to be between 9 to 15 % of a total vehicle cost, and this trend will remain strong for the next years. The amount of electronics content in a vehicle has grown steadily since 1970's, and as a result, development challenges such as testing and validation are a key aspect of its overall development costs. Testing costs can amount easily to US$ 500 k in medium complex automotive parts of a vehicle (e.g. instrument cluster) depending on a specific OEM customer demand, and this on top of limited regional laboratory capacity can also lead to increased testing time. The goal of this paper is to outline key aspects of electronics in vehicle components testing, including overall costs and timing, and propose a lean approach to optimize such costs & timing. The key aspects of such optimization include not only resources, but also laboratories and upfront OEM customer planning.

Ensuring Audio Signal Quality in Automotive Infotainment Systems

In automotive infotainment systems, multiple types of digital audio signals are usually present. Some come from internal sources, such as a CD or USB stick, and some come from external sources, such as an internet stream or digital radio. These sources usually have different sample-rates, and may also be different from one or more system sample-rates. Managing and transporting these signals throughout the system over different sample-rate domains require detailed upfront architecture analysis and correct system design to ensure signal quality is maintained to the desired level. Incorrect design can add significant user-perceivable noise and distortion. This paper examines the key analysis factors, the effects of poor design and the approaches for achieving robust signal handling and ensuring desired signal quality.

Humidity Effects on a Carbon Hydrocarbon Adsorber

Because combustion engine equipped vehicles must conform to stringent hydrocarbon (HC) emission requirements, many of them on the road today are equipped with an engine air intake system that utilizes a hydrocarbon adsorber. Also known as HC traps, these devices capture environmentally dangerous gasoline vapors before they can enter the atmosphere. A majority of these adsorbers use activated carbon as it is cost effective and has excellent adsorption characteristics. Many of the procedures for evaluating the adsorbtive performance of these emissions devices use mass gain as the measurand. It is well known that activated carbon also has an affinity for water vapor; therefore it is useful to understand how well humidity must be controlled in a laboratory environment. This paper outlines investigations that were conducted to study how relative humidity levels affect an activated carbon hydrocarbon adsorber.

A Scalable Engine Management System Architecture for Motorcycle/Small-Vehicle Application

This paper gives an overview of a scalable engine management system architecture for motorcycle and other small engine based vehicle applications. The system can accommodate any engine sizes and up to four cylinders. The architecture incorporates advanced functionalities such as oxygen sensing, closed loop fueling, wall-wetting compensation, purge control, start & idle control and deceleration fuel cut-off. Additionally, a number of vehicle-related controls are integrated in the system. Diagnostic and safety related features have also been incorporated with limp-home capability. The software architecture is compatible with different hardware solutions. The system has been implemented in several OEM vehicles around the globe and meets EURO-3 emission requirements.

High Efficient LED Headlamp Design-Styling versus Light Performance

First LED headlamps will be released into the market in 2007. Special permissions allow this introduction although the official regulation is still under discussion in ECE. The LED technology for front lighting has entered into a new phase from theoretical, prototype status to real and practical applications. Additionally in Europe the legislation, which is under preparation, defines LED modules with one or more LED chips in a row which should be replaceable. With this boundary conditions headlamp suppliers needs to balance between an attractive and innovative styling, demanded by car manufacturers and the light performance to gurantee good visibility at night. The paper describes the methods how to design an LED headlamp with high efficiency by keeping in mind the parameters: packaging, weight, styling and light perfromance. Results with specific design proposals are shown.

Towards Development of Thermal Standards for the Design of LED Lamps

Even though the use of LED's in automotive industry is continuously increasing, the test standards used for the thermal design of the lamps do not address the unique needs of LED based lamps. The challenge becomes more significant because LED's are semiconductor devices with lower maximum operating temperatures and photometric properties that depend on temperature. This paper presents sunload test results and lamp thermal data measured on vehicles undergoing simulated driving conditions in a lab environment. The data clearly indicates substantial differences in the measured data versus the test conditions to which the lamps are designed today. It is recommended to modify test standards that the lamps must meet to more closely emulate the field conditions.

Investigating Cleaning Procedures for OEM Engine Air Intake Filters

Most new passenger vehicles on the road today are equipped with a disposable OEM engine intake filter made of cellulose paper or synthetic non-woven media. Engine intake filters have an expected and recommended service life (by OEMs) of approximately 45K to 75K kilometers under normal driving conditions [ref. 2, 3, 4 & 5]. Majority of air filter element manufacturers do not recommend any type of cleaning to be performed on their OEM products. However, cleaning OEM and aftermarket air filters is common for end-customers in areas such as Asia, Middle East and South America. Vehicle owners in some regions would like to service and clean their own air filter elements in an effort to reduce vehicle operating costs. As a result, a number of OEMs selling passenger vehicles in these regions are requesting their suppliers explore solutions and the effects of whether cleaning air filter elements is appropriate for proper engine operation.

High-power LEDs and LED headlamps have become a serious consideration for the automotive industry. White LEDs have achieved the required performance for initial automotive headlamp applications. However tradeoffs among several attributes such as efficiency, cost, weight and performance profoundly affect LED headlamp development and need to be addressed by vehicle manufacturers, lamp set makers and LED source suppliers in order for LED headlamps to be effective. The solutions to these tradeoffs relates to the behavior of the LED sources, the thermo-mechanical integration of LEDs in a headlamp environment and input from the vehicle manufacturer regarding styling and packaging for an LED headlamp on the respective targeted vehicles.

Development of a Steer-by-Wire System for the GM Sequel

Steer-by-wire systems (SBW) offer the potential to enhance steering functionality by enabling features such as automatic lane keeping, park assist, variable steer ratio, and advanced vehicle dynamics control. The lack of a steering intermediate shaft significantly enhances vehicle architectural flexibility. These potential benefits led GM to include steer-by-wire technology in its next generation fuel cell demonstration vehicle, called “Sequel.” The Sequel's steer-by-wire system consists of front and rear electromechanical actuators, a torque feedback emulator for the steering wheel, and a distributed electronic control system. Redundancy of sensors, actuators, controllers, and power allows the system to be fault-tolerant. Control is provided by multiple ECU's that are linked by a fault-tolerant communication system called FlexRay. In this paper, we describe the objectives for fault tolerance and performance that were established for the Sequel.

Target Tracking by a Single Camera Based on Range-Window Algorithm and Pattern Matching

An algorithm, which determines the range of a preceding vehicle by a single image, had been proposed. It uses a “Range-Window Algorithm”. Here in order to realize higher robustness and stability, the pattern matching is incorporated into the algorithm. A single camera system using this algorithm has an advantage over the high cost of stereo cameras, millimeter wave radar and non-robust mechanical scanning in some laser radars. And it also provides lateral position of the vehicle. The algorithm uses several portions of a captured image, namely windows. Each window is corresponding to a predetermined range and has the fixed physical width and height. In each window, the size and position of objects in the image are estimated through the ratio between the widths of the objects and the window, and a score is given to each object. The object having the highest score is determined as the best object. The range of the window corresponding to the best object becomes an estimated range.

Prediction of Vehicle Steering System NVH from Component-Level Test Data

This work demonstrates a practical method for predicting vehicle-level automotive steering system NVH performance from component-level NVH measurements of hydraulic steering pumps. For this method, in-vehicle measurements were completed to quantify vehicle noise path characteristics, including steering system structure borne, fluid borne and airborne paths. At the component level, measurements of steering pump reaction forces, sound power and dynamic hydraulic pressure were also completed. The vehicle-level measurement data was used to construct NVH transfer functions for the vehicle. These transfer functions were in turn combined with the pump component data measured on a test stand to create a prediction for steering pump order vehicle interior noise. The accuracy of these predicted values was assessed through comparison with actual vehicle interior noise measurements.

Improved Hydraulic Power Steering Pump Design Using Computer Tools

A hydraulic steering pump system will be considered in this report. The objective is to improve the design of a specific power steering pump using computational fluid dynamics (CFD) tools. The first part of this report deals with a pump oil seal leak. The thermal and fluid environments have been simulated. A variable fluid viscosity is used, showing a 15-20% increase in peak temperature. Potential improvements in product design have been suggested. The second part deals with using computer tools to reduce redundant testing. This includes use of parametric approach towards optimization. A rotating grid approach (basic moving mesh technique) is used.

Localized Nonlinear Model of Plastic Air Induction Systems for Virtual Design Validation Tests

Plastic air induction system (AIS) has been widely used in vehicle powertrain applications for reduced weight, cost, and improved engine performance. Physical design validation (DV) tests of an AIS, as to meet durability and reliability requirements, are usually conducted by employing the frequency domain vibration tests, either sine sweep or random vibration excitations, with a temperature cycling range typically from -40°C to 120°C. It is well known that under high vibration loading and large temperature range, the plastic components of the AIS demonstrate much higher nonlinear response behaviors as compared with metal products. In order to implement a virtual test for plastic AIS products, a practical procedure to model a nonlinear system and to simulate the frequency response of the system, is crucial. The challenge is to model the plastic AIS assembly as a function of loads and temperatures, and to evaluate the dynamic response and fatigue life in frequency domain as well.

Effect of Post Brazed Flux Residues of CAB Evaporators on the Consistency of Conversion Coating

Evaporators for automotive air-conditioning systems are being coated externally to improve corrosion resistance, water drainage, and reduce potential odor concerns. The coating durability and efficiency in achieving its corrosion resistance depends on the coating uniformity and adhesion characteristics. Good coating adhesion on aluminum surface can be achieved after freeing the surface from the oxide and flux residues. Evaporators manufactured by the Controlled Atmosphere Brazing (CAB) process have flux residue remaining on the surface, the presence of which interferes with the coating process and also affects the performance of coated components. A methodology to quantify the effect of high Nocolok flux residue on heat exchanger coating uniformity has been presented.

Development of a Canning Method for Catalytic Converters using Ultra Thin Wall Substrates

There are benefits of using ultra thin wall (UTW) substrates (i.e., 900/2, 400/4, etc) in lowering cost and emission level. However, the more fragile mechanical characteristics of the UTW present a challenge to design and manufacture of robust catalytic converters. This paper describes a method of canning trial, where a combined Design of Experiment / Monte-Carlo analysis method was used, to develop and validate a canning method for ultra thin wall substrates. Canning trials were conducted in two stages-- Prototype Canning Trial and Production Canning Trial. In Prototype Canning Trial, the root cause of substrate failure was identified and a model for predicting substrate failure was established. Key factors affecting scrap rate and gap capability were identified and predictions were performed on scrap rate and gap capability with the allowed variations in the key factors. The results provided guidelines in designing production line and process control.
