Method for Root Bending Fatigue Life Prediction in Differential Gears and Validation with Hardware Tests

An advanced multi-layer material model has been developed to simulate the complex behavior in case-carburized gears where hardness dependent strength and elastic-plastic behavior is characterized. Also, an advanced fatigue model has been calibrated to material fatigue tests over a wide range of conditions and implemented in FEMFAT software for root bending fatigue life prediction in differential gears. An FEA model of a differential is setup to simulate the rolling contact and transient stresses occurring within the differential gears. Gear root bending fatigue life is predicted using the calculated stresses and the FEMFAT fatigue model. A specialized rig test is set up and used to measure the fatigue life of the differential over a range of load conditions. Root bending fatigue life predictions are shown to correlate very well with the measured fatigue life in the rig test.

Reduction of Testing Time of PTCE/HTOE Tests Based on Real Road Load Profiles

HTOE (High Temperature Operation Endurance) and PTCE (Power Thermal Cycle Endurance) tests are typically performed according automotive group standards, such as LV 124 [1], VW80000 [2], FCA CS.00056 [3] or PSA B21 7130 [4]. The LV 124-2 group standard, composed by representatives of automobile manufacturers like Audi AG, BMW AG, Volkswagen AG and Porsche AG describes a wide range of environmental tests and their requirements. In addition, calculation parameters and a method are given in the standard. These group standard tests are often attributed to IEC 60068-2-2 [5] for HTOE and IEC 60068-2-14 [6] for PTCE. As both of these tests are typically of long duration, fundamentally linked to reliability (therefore requiring a statistically significant number of samples) and of considerable importance to power electronic, they are worthy of additional scrutiny for automotive developers as most automotive development moves towards electrification.

Automated Outlier Detection in Multidimensional Driveability Data Using AVL-DRIVE

With the increased number of variants, the preservation of a brand-specific vehicle DNA becomes more and more important. Paired with growing customer expectations, brand DNA can be a crucial point in the decision-making process of buying a new vehicle. Whereas the customer will assess the DNA subjectively during driving by evaluating the vehicle drive quality (“driveability”), most manufacturers are not merely relying on subjective evaluations by having test drivers perform maneuvers with prototype vehicles. Nowadays, the assessment is performed objectively during the vehicle development process. As a supporting measure, the Anstalt für Verbrennungskraftmaschinen List (AVL) has made the objective assessment tool AVL-DRIVE commercially available. Up to now, the AVL-DRIVE ratings had to be manually analyzed and checked for outliers. Low ratings and high deviations to a priori specified target values are a good starting point for the search of outliers.

Numerical Investigation and Experimental Comparison of ECN Spray G at Flash Boiling Conditions

Fuel injection is a key process influencing the performance of Gasoline Direct Injection (GDI) Engines. Injecting fuel at elevated temperature can initiate flash boiling which can lead to faster breakup, reduced penetration, and increased spray-cone angle. Thus, it impacts engine efficiency in terms of combustion quality, CO2, NOx and soot emission levels. This research deals with modelling of flash boiling processes occurring in gasoline fuel injectors. The flashing mass transfer rate is modelled by the advanced Hertz-Knudsen model considering the deviation from the thermodynamic-equilibrium conditions. The effect of nucleation-site density and its variation with degree of superheat is studied. The model is validated against benchmark test cases and a substantiated comparison with experiment is achieved.

Methodology and Tools to Predict GDI Injector Tip Wetting as Predecessor of Tip Sooting

With upcoming emission regulations particle emissions for GDI engines are challenging engine and injector developers. Despite the introduction of GPFs, engine-out emission should be optimized to avoid extra cost and exhaust backpressure. Engine tests with a state of the art Miller GDI engine showed up to 200% increased particle emissions over the test duration due to injector deposit related diffusion flames. No spray altering deposits have been found inside the injector nozzle. To optimize this tip sooting behavior a tool chain is presented which involves injector multiphase simulations, a spray simulation coupled with a wallfilm model and testing. First the flow inside the injector is analyzed based on a 3D-XRay model. The next step is a Lagrangian spray simulation coupled with a wallfilm module which is used to simulate the fuel impingement on the injector tip and counter-bores.

Real world operating scenarios have a major influence on emissions and fuel consumption. To reduce climate-relevant and environmentally harmful gaseous emissions and the exploitation of fossil resources, deep understanding concerning the real drive behavior of mobile sources is needed because emissions and fuel consumption of e.g. passenger cars, operated in real world conditions, considerably differ from the officially published values which are valid for specific test cycles only [1]. Due to legislative regulations by the European Commission a methodology to measure real drive emissions RDE is well approved for heavy duty vehicles and automotive applications but may not be adapted similar to two-wheeler-applications. This is due to several issues when using the state of the art portable emission measurement system PEMS that will be discussed.

Sulfur Poisoning of a NOx Storage Catalyst - A Comprehensive Modelling Approach

This paper describes the development of a 0-D-sulfur poisoning model for a NOx storage catalyst (NSC). The model was developed and calibrated using findings and data obtained from a passenger car diesel engine used on testbed. Based on an empirical approach, the developed model is able to predict not only the lower sulfur adsorption with increasing temperature and therefore the higher SOx (SO2 and SO3) slip after NSC, but also the sulfur saturation with increasing sulfur loading, resulting in a decrease of the sulfur adsorption rate with ongoing sulfation. Furthermore, the 0-D sulfur poisoning model was integrated into an existing 1-D NOx storage catalyst kinetic model. The combination of the two models results in an “EAS Model” (exhaust aftertreatment system) able to predict the deterioration of NOx-storage in a NSC with increasing sulfation level, exhibiting higher NOx-emissions after the NSC once it is poisoned.

Scale-Resolving Simulations of the Flow in Intake Port Geometries

A computational study of the flow in intake port geometries has been performed. Three different intake port geometries, namely two combined tangential and helical ports and one quiescent port were analyzed. Each of these cases was calculated for different valve lifts and the results were compared with available measurements. The focus of this paper is on the performance assessment of the variable resolution Partial-Averaged Navier-Stokes (PANS) method. Calculations have been also performed with the Reynolds-averaged Navier-Stokes (RANS) model, which is presently a state-of-the-art approach for this application in the industry. Besides the averaged integral values like a discharge coefficient and a swirl coefficient, the predicted velocity magnitude fields at the measured cross sections of the ports are compared due to available Particle Image Velocimetry (PIV) measurements.

Automated Model-Based Calibration for Drivability Using a Virtual Engine Test Cell

Increasing powertrain complexity and the growing number of vehicle variants are putting a strain on current calibration development processes. This is particularly challenging for vehicle drivability calibration, which is traditionally completed late in the development cycle, only after mature vehicle hardware is available. Model-based calibration enables a shift in development tasks from the real world to the virtual world, allowing for increased system robustness while reducing development costs and time. A unique approach for drivability calibration was developed by incorporating drivability analysis software with online optimization software into a virtual engine test cell environment. Real-time, physics-based engine and vehicle simulation models were coupled with real engine controller hardware and software to execute automated drivability calibration within this environment.

Due to the restricted capacity of today's battery systems and therefore limited operating range of electric vehicles (EV), several solutions for recharging the energy storage during driving already have been published and still are the subject of extensive development programs. One example is the Range Extender (RE), which is a combination of an internal combustion engine (ICE) with a generator unit, which serves the purpose of a power back-up in case of a battery with low state of charge (SOC), without any direct connection to the drivetrain. For this kind of RE-application, different boundary conditions are very important. Especially in EVs topics like packaging space and NVH behavior play a main role. To fulfill these important characteristics, AVL has developed a Wankel-RE unit in which the generator is driven directly from the eccentric shaft of the rotary-piston ICE.

The development process of a combustion engine is now a days strongly influenced by future emission regulations which require further reduction in fuel consumption and precise control of combustion process based on Intake air measurement, during engine development. Intake air flow meters clearly differentiate themselves from typical industrial gas flow meters because of their ability to measure extremely dynamic phenomenon of combustion engine. Thus, high internal data acquisition rate, short response time, ability to measure pulsating and reverse flows with lower measurement uncertainty are the factors that ensures the reliability of the results without being affected by ambient influences, sensor contamination or sensor aging. The AVL developed FLOWSONIX™ is based on ultrasonic transit time measuring principle with broad-band Capacitive Ultrasonic Transducer (CUT) characterized by an excellent air impedance matching strongly distinguishes itself by fulfilling all those requirements.

The world of automotive engineering shows a clear direction for upcoming development trends. Stringent fleet average fuel consumption targets and CO2 penalties as well as rising fuel prices and the consumer demand to lower operating costs increases the engineering efforts to optimize fuel economy. Passenger car engines have the benefit of higher degree of technology which can be utilized to reach the challenging targets. Variable valve timing, downsizing and turbo charging, direct gasoline injection, highly sophisticated operating strategies and even more electrification are already common technologies in the automotive industry but can not be directly carried over into a motorcycle application. The major differences like very small packaging space, higher rated speeds, higher power density in combination with lower production numbers and product costs do not allow implementation such high of degree of advanced technology into small-engine applications.

Combustion of premixed stoichiometric charge is free of soot particle formation. Consequently, the development of direct injection (DI) spark ignition (SI) engines aims at providing premixed charge to avoid or minimize soot formation in order to meet particle emissions targets. Engine development methods not only need precise engine-out particle measurement instrumentation but also sensors and measurement techniques which enable identification of in-cylinder soot formation sources under all relevant engine test conditions. Such identification is made possible by recording flame radiation signals and with analysis of such signals for premixed and diffusion flame signatures. This paper presents measurement techniques and analysis methods under normal engine and vehicle test procedures to minimize sooting combustion modes in transient engine operation.

The customer wants to get the newest product and is not accepting the risk of any product call backs. This means the minimization of the risk of field claims for the manufacturer. The challenge to reach this goal is a capable volume production of each new product. To create a competitive, innovative product it is the task for design and simulation engineers in the development phase to design the product in view of function, efficiency, fatigue strength, optimized weight and optimized product costs. Additionally an agreement between design and industrial production planning is required. An early involvement of production engineers into the development of a product ensures design for manufacturing from the very beginning.

The Challenge of Precise Characterizing the Specific Large-Span Flows in Urea Dosing Systems for NOx Reduction

The reduction of nitrous oxides in the exhaust gases of internal combustion engines using a urea water solution is gaining more and more importance. While maintaining the future exhaust gas emission regulations, like the Euro 6 for passenger cars and the Euro 5 for commercial vehicles, urea dosing allows the engine management to be modified to improve fuel economy as well. The system manufacturer Robert Bosch has started early to develop the necessary dosing systems for the urea water solution. More than 300.000 Units have been delivered in 2007 for heavy duty applications. Typical dosing quantities for those systems are in the range of 0.01 l/h for passenger car systems and up to 10 l/h for commercial vehicles. During the first years of development and application of urea dosing systems, instantaneous flow measuring devices were used, which were not operating fully satisfactory.

Validation of Diesel Fuel Spray and Mixture Formation from Nozzle Internal Flow Calculation

A series calculation methodology from the injector nozzle internal flow to the in-cylinder fuel spray and mixture formation in a diesel engine was developed. The present method was applied to a valve covered orifice (VCO) nozzle with the recent common rail injector system. The nozzle internal flow calculation using an Eulerian three-fluid model and a cavitation model was performed. The needle valve movement during the injection period was taken into account in this calculation. Inside the nozzle hole, cavitation appears at the nozzle hole inlet edge, and the cavitation region separates into two regions due to a secondary flow in the cross section, and it is distributed to the nozzle exit. Unsteady change of the secondary flow caused by needle movement affects the cavitation distribution in the nozzle hole, and the spread angle of the velocity vector at the nozzle exit.

Intelligent Simplification-Ways Towards Improved Fuel Economy

A broad variety of new technologies for improving fuel economy is currently under development or investigation. The general statement is that always a compromise between fuel economy benefit and engine oncost has to be found. This paper describes a new way for improving fuel economy based on existing technologies used in a refined way. It is shown that with very simple and robust measures on the intake and exhaust ports and on the valve train mechanism 2 valve and 4 valve engines can show a significant improvement in fuel consumption without having a great cost penalty for production. The basic system consists of a single cam phaser and a special port arrangement on a 2 valve engine with a single camshaft operated at stoichiometric air/fuel ratio utilizing internal EGR and a reverse “Miller-Cycle”. Variable charge motion is generated using a shared flow through the intake and the exhaust port by varying cam timing.

Automated Model-Based GDI Engine Calibration Adaptive Online DoE Approach

Due to its high number of free parameters, the new generation of gasoline engines with direct injection require an efficient calibration process to handle the system complexity and to avoid a dramatic increase in calibration costs. This paper presents a concept of specific toolboxes within a standardized and automated calibration environment, supporting the complexity of GDI engines and establishing standard procedures for distributed development. The basic idea is the combination of a new and more efficient online DoE approach with the automatic and adaptive identification of the region of interest in the high dimensional parameter space. This guarantees efficient experimental designs even for highly non-linear systems with often irregularly shaped valid regions. As the main advantage for the calibration engineer, the new approach requires almost no pre-investigations and no specific statistical knowledge.

Analytical system for combustion engine exhaust emissions

As emission regulations become tighter and tighter, equipment must evolve to be able to achieve the new standards. Also additional test requirements demand a system that is flexible and can accommodate differences both in the tests and the test facility. By that test cell equipment for chassis dynamometer as well as engine dynamometer applications is getting increasingly complex. That also will require new concepts for the design of such systems. In the past emission system design was more likely a collection and packaging process, which has interfaced various independent components. Now, the development of modern analytical emission systems requires a true holistic design process. This paper will describe the demands and the realization of a modern emission system. It can be shown that an extended effort during the design process will result in a high performance system, which still remains simple and robust.

Lightweight design~A challenge for modern passenger car engines

The application of lightweight materials for new crankcase concepts implies comprehensive design considerations to achieve weight reductions as close as possible to the potential of the selected material. A specific approach for inline and V-engine crankcase concepts is discussed in detail. Engine weight reduction can also be achieved through "Downsizing." Modern technologies applied to existing engine concepts increase the power-weight ratio, the engine''s capability and therefore its marketing value. The use of lightweight materials for diesel and gasoline engines within one engine family allows a combined production and a less costly machining. Aluminum and magnesium alloys are, due to their high relative strength (tensional strength and e-modulus divided by their material densities), suitable for weight-reduced components which need to be designed for a specific target strength.
