Virtual Test Bed (VTB) Based Engine Calibration: Unique Approach to Ensure Engine Component Protection & to Meet WNTE in Different Environment Condition for Medium Duty Diesel Engine

In view of BS-VI emission norms implementation in Commercial Vehicle (CV) application, the emissions are not only confirmed in standard condition but also in non-standard condition including different combinations of ambient temperature and pressure especially for checking the emission in WNTE cycle. However, achieving the emissions in different environmental conditions require physical emission calibration to be performed in those conditions. Hence, engine must be calibrated in climatic test chambers to ensure emission in different climatic conditions leading to multifold increase in the calibration effort. With addition of BS-VI emission regulation, After Treatment System (ATS) is a mandatory requirement to reduce the tail pipe emissions. Efficient functioning of ATS requires enough heating to convert the engine out emissions. Vehicle level Real Drive Emission (RDE) measurement without Conformity Factor (CF) limitation are added as an important legislative requirement.

The major objective of this paper is to develop thermal management strategy targeting optimum performance of Selective Catalytic Reduction (SCR) catalyst in a Medium Duty Diesel Engine performing in BS6 emission cycles. In the current scenario, the Emissions Norms are becoming more stringent and with the introduction of Real Drive Emission Test (RDE) and WHTC test comprising of both cold and hot phase, there is a need to develop techniques and strategies which are quick to respond in real time to cope with emission limit especially NOx. SCR seems to be suitable solution in reducing NOx in real time. However, there are limitations to SCR operating conditions, the major being the dosing release conditions which defines the gas temperature at which DEF (Diesel Exhaust Fluid) can be injected as DEF injection at lower gas temperatures than dosing release will lead to Urea deposit formation and will significantly hamper the SCR performance.

SI Engine Combustion and Knock Modelling Using Detailed Fuel Surrogate Models and Tabulated Chemistry

In the context of today’s and future legislative requirements for NOx and soot particle emissions as well as today’s market trends for further efficiency gains in gasoline engines, computational fluid dynamics (CFD) models need to further improve their intrinsic predictive capability to fulfill OEM needs towards the future. Improving fuel chemistry modelling, knock predictions and the modelling of the interaction between the chemistry and turbulent flow are three key challenges to improve the predictivity of CFD simulations of Spark-Ignited (SI) engines. The Flamelet Generated Manifold (FGM) combustion modelling approach addresses these challenges. By using chemistry pre-tabulation technologies, today’s most detailed fuel chemistry models can be included in the CFD simulation. This allows a much more refined description of auto-ignition delays for knock as well as radical concentrations which feed into emission models, at comparable or even reduced overall CFD run-time.

Future emission norms in India (BS6) necessitates the 2 wheeler industry to work towards emission optimization measures. Engine operation at stoichiometric Air-Fuel Ratio (AFR) would result in a good performance, durability and least emissions. To keep the AFR close to stoichiometric condition, an Oxygen sensor is placed in the exhaust system, which detects if air-fuel mixture is rich (λ<1) or lean (λ>1) and provides feedback to fuel injection system for suitable fuel control. O2 sensor has a ceramic element, which needs to be heated to a working temperature for its functioning. The ceramic element would break (thermal shock) if water in liquid form comes in contact with it when the element is hot.

Experimental Investigation of Flame-Wall-Impingement and Near-Wall Combustion on the Piston Temperature of a Diesel Engine Using Instantaneous Surface Temperature Measurements

The heat transfer process in a reciprocating engine is dominated by forced convection, which is drastically affected by mean flow, turbulence, flame propagation and its impingement on the combustion chamber walls. All these effects contribute to a transient heat flux, resulting in a fast-changing temporal and spatial temperature distribution at the surface of the combustion chamber walls. To quantify these changes in combustion chamber surface temperature, surface temperature measurements on the piston of a single cylinder diesel engine were taken. Therefore, thirteen fast-response thermocouples were installed in the piston surface. A wireless microwave telemetry system was used for data transmission out of the moving piston. A wide range of parameter studies were performed to determine the varying influences on the surface temperature of the piston.

Optimal Automated Calibration of Model-Based ECU-Functions in Air System of Diesel Engines

The success of model-based ECU-functions relies on precise and efficient modeling of the behavior of combustion engines. Due to the limited computing power, usually a combination of physical models and calibration parameters is preferred for engine modeling in ECU. The parameters can be scalars, 1 or 2-dimensional empirical models, such as look-up table for volumetric efficiency and effective area of the exhaust gas recirculation (EGR). A novel algorithm is proposed to automatically calibrate the look-up tables characterizing stationary functional relationships in ECU-function of the air system of a diesel engine with minimum calibration cost. The algorithm runs in the framework of online design of experiment (DoE), in which Gaussian process model (GPM) is adopted to approximate the relationships of interest.

Prediction of the Combustion and Emission Processes in Diesel Engines Based on a Tabulated Chemistry Approach

Turbulent combustion modeling in a RANS or LES context imposes the challenge of closing the chemical reaction rate on the sub-grid level. Such turbulent models have as their two main ingredients sources from chemical reactions and turbulence-chemistry interaction. The various combustion models then differ mainly by how the chemistry is calculated (level of detail, canonical flame model) and on the other hand how turbulence is assumed to affect the reaction rate on the sub-grid level (TCI - turbulence-chemistry interaction). In this work, an advanced combustion model based on tabulated chemistry is applied for 3D CFD (computational fluid dynamics) modeling of Diesel engine cases. The combustion model is based on the FGM (Flamelet Generated Manifold) chemistry reduction technique. The underlying chemistry tabulation process uses auto-ignition trajectories of homogeneous fuel/air mixtures, which are computed with detailed chemical reaction mechanisms.

Sulfur Poisoning of a NOx Storage Catalyst - A Comprehensive Modelling Approach

This paper describes the development of a 0-D-sulfur poisoning model for a NOx storage catalyst (NSC). The model was developed and calibrated using findings and data obtained from a passenger car diesel engine used on testbed. Based on an empirical approach, the developed model is able to predict not only the lower sulfur adsorption with increasing temperature and therefore the higher SOx (SO2 and SO3) slip after NSC, but also the sulfur saturation with increasing sulfur loading, resulting in a decrease of the sulfur adsorption rate with ongoing sulfation. Furthermore, the 0-D sulfur poisoning model was integrated into an existing 1-D NOx storage catalyst kinetic model. The combination of the two models results in an “EAS Model” (exhaust aftertreatment system) able to predict the deterioration of NOx-storage in a NSC with increasing sulfation level, exhibiting higher NOx-emissions after the NSC once it is poisoned.

Direct Coil Cooling of a High Performance Switched Reluctance Machine (SRM) for EV/HEV Applications

This paper presents the development of a novel direct coil cooling approach which can enable high performance for electric traction motor, and in further significantly reduce motor losses. The proposed approach focuses on bypassing critical thermal resistances in motor by cooling coils directly in stator slots with oil flow. Firstly, the basic configuration and features are shown: sealed stator slots to air gap, pressure reservoirs on both side of the slots and slot channels for oil flow. The key to enhance thermal performance of the motor here is based on introducing fluid guiding structure in the slot channels. Next, heat transfer in the channel with guiding structure is investigated by CFD and compared with bare slot channel without guiding structure. For studying the effectiveness of proposed cooling concept, numerical analysis is conducted to compare it with HEV favored oil impingement cooling.

Desktop Simulation and Calibration of Diesel Engine ECU Software using Software-in-the-Loop Methodology

Current exhaust gas emission regulations can only be well adhered to through optimal interplay of combustion engine and exhaust gas after-treatment systems. Combining a modern diesel engine with several exhaust gas after-treatment components (DPF, catalytic converters) leads to extremely complex drive systems, with very complex and technically demanding control systems. Current engine ECUs (Electronic Control Unit) have hundreds of functions with thousands of parameters that can be adapted to keep the exhaust gas emissions within the given limits. Each of these functions has to be calibrated and tested in accordance with the rest of the ECU software. To date this task has been performed mostly on engine test benches or in Hardware-in-the-Loop (HiL) setups. In this paper, a Software-in-the-Loop (SiL) approach, consisting of an engine model and an exhaust gas treatment (EGT) model, coupled with software from a real diesel engine ECU, will be described in detail.

A Study on Operation Fluid Consumption for Heavy Duty Diesel Engine Application using both, EGR and SCR

This paper describes a method for optimization of engine settings in view of best total cost of operation fluids. Under specific legal NOX tailpipe emissions requirements the engine out NOX can be matched to the current achievable SCR NOX conversion efficiency. In view of a heavy duty long haul truck application various specific engine operation modes are defined. A heavy duty diesel engine was calibrated for all operation modes in an engine test cell. The characteristics of engine operation are demonstrated in different transient test cycles. Optimum engine operation mode (EOM) selection strategies between individual engine operation modes are discussed in view of legal test cycles and real world driving cycles which have been derived from on-road tests.

Multi-Component Modeling of Diesel Fuel for Injection and Combustion Simulation

Accurate simulation tools are needed for rapid and cost effective engine development in order to meet ever tighter pollutant regulations for future internal combustion engines. The formation of pollutants such as soot and NOx in Diesel engines is strongly influenced by local concentration of the reactants and local temperature in the combustion chamber. Therefore it is of great importance to model accurately the physics of the injection process, combustion and emission formation. It is common practice to approximate Diesel fuel as a single compound fuel for the simulation of the injection and combustion process. This is in many cases sufficient to predict the evolution of the in-cylinder pressure and heat release in the combustion chamber. The prediction of soot and NOx formation depends however on locally component resolved quantities related to the fuel liquid and gas phase as well as local temperature.

Feasibility of Particulate Mass and Number Measurement with Portable Emission Measurement Systems (PEMS) for In-Use Testing

Different particulate mass (PM) portable emission measurement systems (PEMS) were evaluated in the lab with three heavy-duty diesel engines which cover a wide range of particle emission levels. For the two engines without Diesel Particulate Filters (DPF) the proportional partial flow dilution systems SPC-472, OBS-TRPM, and micro-PSS measured 15% lower PM than the full dilution tunnel (CVS). The micro soot sensor (MSS), which measures soot in real time, measured 35% lower. For the DPF-equipped engine, where the emissions were in the order of 2 mg/kWh, the systems had differences from the CVS higher than 50%. For on-board testing a real-time sensor is necessary to convert the gravimetric (filter)-based PM to second-by-second mass emissions. The detection limit of the sensor, the particle property it measures (e.g., number, surface area or mass, volatiles or non-volatiles) and its calibration affect the estimated real-time mass emissions.

Engine Start-Up Optimization using the Transient Burn Rate Analysis

The introduction of CO₂-reduction technologies like Start-Stop or the Hybrid-Powertrain and the future emission legislation require a detailed optimization of the engine start-up. The combustion concept development as well as the calibration of the ECU makes an explicit thermodynamic analysis of the combustion process during the start-up necessary. Initially, the well-known thermodynamic analysis of in-cylinder pressure at stationary condition was transmitted to the highly non-stationary engine start-up. There, the current models for calculation of the transient wall heat fluxes were found to be misleading. Therefore, adaptations to the start-up conditions of the known models by Woschni, Hohenberg and Bargende were introduced for calculation of the wall heat transfer coefficient in SI engines with gasoline direct injection. This paper shows how the indicated values can be measured during the engine start-up.

A Metal Fibrous Filter for Diesel Hybrid Vehicles

Trends towards lower vehicle fuel consumption and smaller environmental impact will increase the share of Diesel hybrids and Diesel Range Extended Vehicles (REV). Because of the Diesel engine presence and the ever tightening soot particle emissions, these vehicles will still require soot particle emissions control systems. Ceramic wall-flow monoliths are currently the key players in the Diesel Particulate Filter (DPF) market, offering certain advantages compared to other DPF technologies such as the metal based DPFs. The latter had, in the past, issues with respect to filtration efficiency, available filtration area and, sometimes, their manufacturing cost, the latter factor making them less attractive for most of the conventional Diesel engine powered vehicles. Nevertheless, metal substrate DPFs may find a better position in vehicles like Diesel hybrids and REVs in which high instant power consumption is readily offered enabling electrical filter regeneration.

A New Approach for Characterization of Fuel Property Influence on Spray Formation in Diesel Engines

Environmental and economical reasons have led to an increased interest in the usage of alternative fuels for combustion engines. To clarify the influence of these so-called future fuels on engine performance and emissions it is mandatory to understand their effect on spray formation. Usually this is done by performing various spray experiments with potential future fuels which are available for research purposes today. Due to the multitude of possible future fuels and therefore the uncertainty of their properties and their influence on spray formation a more general approach was chosen in the present study. The possible range of physical properties of future fuels for diesel engines was identified and more than twenty different fluids with representative properties, mostly one-component chemicals, were chosen by means of design of experiment (DoE).

Comparison of Particle Number Measurements from the Full Dilution Tunnel, the Tailpipe and Two Partial Flow Systems

The regulation of particle number (PN) has been introduced in the Euro 5/6 light-duty vehicle legislation, as a result of the light duty inter-laboratory exercise of the Particle Measurement Program (PMP). The heavy-duty inter-laboratory exercise investigates whether the same or a similar procedure can be applied to the heavy-duty regulation. In the heavy-duty exercise two "golden" PN systems sample simultaneously; the first from the full dilution tunnel and the second from the partial flow system. One of the targets of the exercise is to compare the PN results from the two systems. In this study we follow a different approach: We use a PMP compliant system at different positions (full flow, partial flow and tailpipe) and we compare its emissions with a "reference" system always sampling from the full flow dilution tunnel.

TC GDI Engines at Very High Power Density — Irregular Combustion and Thermal Risk

Gasoline direct injection and turbocharging enable the progress of clean and fuel efficient SI engines. Accessing potential efficiency benefits requires very high power density to be achieved across a broad rpm range. This imposes risks which in conventional engines are rarely met. However, at torque levels exceeding 25 bar BMEP, the thermal in-cylinder conditions together with chemical reactivity of any ignitable matter, require major efforts in combustion system development. The paper presents a methodology to identify and locate sporadic self ignition events and it demonstrates non contact surface temperature measurement techniques for in-cylinder and exhaust system components.

Investigation on the Effect of Very High Fuel Injection Pressure on Soot-NOx Emissions at High Load in a Passenger Car Diesel Engine

Previous research has shown that elevating fuel injection pressure results in better air-fuel mixture formation, allowing for a further increase in maximum exhaust gas recirculation (EGR) rate while consequently reducing NOx emissions. The aim of this paper is to find out whether there is an optimum injection pressure for lowest soot-NOx emissions at a given boost pressure in high-speed diesel engines. Experiments are carried out on a single-cylinder research engine with a prototype common-rail system, capable of more than 200 MPa injection pressure. The effect of injection pressure on soot-NOx formation is investigated for a variety of boost conditions, representing the conditions of single to multi-stage turbocharger systems. Analysis of the data is performed at the application relevant soot to NOx ratio of approximately 1:10. It is observed that above a critical injection pressure, soot-NOx emissions are not reduced any further.

Data Based Cylinder Pressure Modeling for Direct-injection Diesel Engines

In this article a new zero-dimensional model is presented for simulating the cylinder pressure in direct injection diesel engines. The model enables the representation of current combustion processes considering multiple injections, high exhaust gas recirculation rates, and turbocharging. In these methods solely cycle-resolved, scalar input variables from the electronic control unit in combination with empirical parameters are required for modeling. The latter are adapted automatically to different engines or modified applications using measured cylinder pressure traces. The verification based on measurements within the entire operating range from engines of different size and type proves the universal applicability and high accuracy of the proposed method.
