Measurement of Piston Friction with a Floating Liner Engine for Heavy-Duty Applications

The further increase in the efficiency of heavy-duty engines is essential in order to reduce CO2 emissions in the transport sector. This is also valid for the future use of alternative fuels, which can be CO2-neutral, but can cause higher total costs of ownership due to higher prices and limited availability. In addition to thermodynamic optimization, the reduction of mechanical losses is of great importance. In particular, there is a high potential in the piston bore interface, since continuously increasing cylinder pressures have a strong influence on the frictional and lateral piston forces. To meet these future challenges of increasing heavy-duty engine efficiency, AVL has developed a floating liner engine for heavy-duty applications based on its tried and tested passenger car floating liner concept.

Evaluation of New High Efficiency Engine Concept with Atkinson Cycle, Cooled EGR and Dynamic Skip Fire

Dynamic Skip Fire (DSF) is a proven cylinder deactivation strategy developed at Tula Technology that, in production, has proven to deliver significant fuel consumption improvements across engine and vehicle platforms. DSF allows cylinders to operate near optimal efficiency by reducing pumping losses and improving combustion stability. The Atkinson cycle is also a well-known strategy to improve thermodynamic efficiency by reducing pumping losses and over-expanding combustion gases. This strategy is commonly implemented with long duration intake cams and late intake valve closing. The Atkinson cycle sacrifices power density in a naturally aspirated engine so displacement is commonly increased. The upsized Atkinson cycle engine still shows significant reduction in fuel consumption at high load but has a fuel consumption penalty at low loads due to increased friction and throttling losses.

Real-time Sensing of Particulate Matter in a Vehicle Exhaust System

Onboard diagnostic regulations require performance monitoring of diesel particulate filters used in vehicle aftertreatment systems. Delphi has developed a particulate matter (PM) sensor to perform this function. The objective of this sensor is to monitor the soot (PM) concentration in the exhaust downstream of the diesel particulate filter which provides a means to calculate filter efficiency. The particulate matter sensor monitors the deposition of soot on its internal sensing element by measuring the resistance of the deposit. Correlations are established between the soot resistance and soot mass deposited on the sensing element. Currently, the sensor provides the time interval between sensor regeneration cycles, which, with the knowledge of the exhaust gas flow parameters, is correlated to the average soot concentration.

Characterization of Hydrocarbon Emissions from Gasoline Direct-Injection Compression Ignition Engine Operating on a Higher Reactivity Gasoline Fuel

Low temperature combustion engine technologies are being investigated for high efficiency and low emissions. However, such engine technologies often produce higher engine-out hydrocarbon (HC) and carbon monoxide (CO) emissions, and their operating range is limited by the fuel properties. In this study, two different fuels, a US market gasoline containing 10% ethanol (RON 92 E10) and a higher reactivity gasoline (RON 80 E0), were compared on Delphi’s second generation Gasoline Direct-Injection Compression Ignition (Gen 2.0 GDCI) multi-cylinder engine. The engine was evaluated at three operating points ranging from a light load condition (800 rpm/2 bar IMEPg) to medium load conditions (1500 rpm/6 bar and 2000 rpm/10 bar IMEPg). The engine was equipped with two oxidation catalysts, between which was located the exhaust gas recirculation (EGR) inlet. Samples were taken at engine-out, between the catalysts, and at tailpipe locations.

The 2-Step VCR Conrod System - Modular System for High Efficiency and Reduced CO2

In order to achieve future CO2 targets - in particular under real driving conditions - different powertrain technologies will have to be introduced. Beside the increasing electrification of the powertrain, it will be essential to utilize the full potential of the internal combustion engine. In addition to further optimization of the combustion processes and the reduction of mechanical losses in the thermal- and energetic systems, the introduction of Variable Compression Ratio (VCR) is probably the measure with the highest potential for fuel economy improvement. VCR systems are expected to be introduced to a considerable number of next generation turbocharged Spark Ignited (SI) engines in certain vehicle classes. The basic principle of the AVL VCR system described in this paper is a 2-stage variation of the conrod length and thus the Compression Ratio (CR).

Gasoline Fuels Assessment for Delphi’s Second Generation Gasoline Direct-Injection Compression Ignition (GDCI) Multi-Cylinder Engine

Fuel efficiency and emission performance sensitivity to fuel reactivity was examined using Delphi’s second-generation Gasoline Direct-Injection Compression Ignition (Gen 2.0 GDCI) multi-cylinder engine. The study was designed to compare a US market gasoline (RON 92 E10) to a higher reactivity gasoline (RON 80) at four operating conditions ranging from light load of 800 rpm / 2.0 bar gross indicated-mean-effective pressure (IMEPg) to medium load of 2000 rpm / 10.0 bar IMEPg. The experimental assessment indicated that both gasolines could achieve good performance and Tier 3 emission targets at each of the four operating conditions. Relative to the RON 92 E10 gasoline, better fuel consumption and engine-out emissions performance was achieved when using RON 80 gasoline; consistent with our previously reported single-cylinder engine research [1].

Operation of a Gasoline Direct Injection Compression Ignition Engine on Naphtha and E10 Gasoline Fuels

Gasoline Direct Injection Compression Ignition (GDCI) is a partially premixed low temperature combustion process that has demonstrated high fuel efficiency with full engine load range capabilities, while emitting very low levels of particulate matter (PM) and oxides of nitrogen (NOx). In the current work, a comparison of engine combustion, performance, and emissions has been made among E10 gasoline and several full-boiling range naphtha fuels on a Gen 2 single-cylinder GDCI engine with compression ratio of 15:1. Initial results with naphtha demonstrated improved combustion and efficiency at low loads. With naphtha fuel, hydrocarbon and carbon monoxide emissions were generally reduced at low loads but tended to be higher at mid-loads despite the increased fuel reactivity. At higher loads, naphtha required less boost pressure compared to gasoline, however, up to 20% additional EGR was required to maintain combustion phasing.

Development of Electrical-Electronic Controls for a Gasoline Direct Injection Compression Ignition Engine

Delphi is developing a new combustion technology called Gasoline Direct-injection Compression Ignition (GDCI), which has shown promise for substantially improving fuel economy. This new technology is able to reuse some of the controls common to traditional spark ignition (SI) engines; however, it also requires several new sensors and actuators, some of which are not common to traditional SI engines. Since this is new technology development, the required hardware set has continued to evolve over the course of the project. In order to support this development work, a highly capable and flexible electronic control system is necessary. Integrating all of the necessary functions into a single controller, or two, would require significant up-front controller hardware development, and would limit the adaptability of the electronic controls to the evolving requirements for GDCI.

Flawless Manufacturing of RACam through XCP Protocol

RACam [1] is an Active Safety product designed and manufactured at Delphi and is part of their ADAS portfolio. It combines two sensors - Electronically Scanned RADAR and Camera in a single package. RADAR and Vision fusion data is used to realize safety critical systems such as Adaptive Cruise Control (ACC), Autonomous Emergency Braking (AEB), Lane Departure Warning (LDW), Lane Keep Assist (LKA), Traffic Sign Recognition (TSR) and Automatic Headlight Control (AHL). With an increase in Active Safety features in the automotive market there is also a corresponding increase in the complexity of the hardware which supports these safety features. Delphi’s hardware design for Active Safety has evolved over the years. In Delphi’s RACam product there are a number of critical components required in order to realize RADAR and Vision in a single package. RACam is also equipped with a fan and heater to improve the operating temperature range.

Energy Efficiency Impact of Localized Cooling/Heating for Electric Vehicle

The present paper reports on a study of the HVAC energy usage for an EREV (extended range electric vehicle) implementation of a localized cooling/heating system. Components in the localized system use thermoelectric (TE) devices to target the occupant's chest, face, lap and foot areas. A novel contact TE seat was integrated into the system. Human subject comfort rides and a thermal manikin in the tunnel were used to establish equivalent comfort for the baseline and localized system. The tunnel test results indicate that, with the localized system, HVAC energy savings of 37% are achieved for cooling conditions (ambient conditions greater than 10 °C) and 38% for heating conditions (ambient conditions less than 10 °C), respectively based on an annualized ambient and vehicle occupancy weighted method. The driving range extension for an electric vehicle was also estimated based on the HVAC energy saving.

In vehicular mobility context, it is extremely important for the environmental sustainability that the available energy will be used as efficiently as possible, both in the use of internal combustion engines (ICE) as powertrain, as well in the application of Hybrid and Electric Vehicle Motors (HEV/EV). In this comparison, ICE has a lower efficiency when compared to electric motors, wasting much of the potential energy of the fuel in form of heat and noise. On the other hand, the electric vehicles face limitation in autonomy and recharge time, demanding for a more efficient use of energy stored in batteries. This study aims to present emerging technologies for reuse of energy within the automotive context, originally known as “Energy Harvesting” and “Renewable Energies”.

HCCI Load Expansion Opportunities Using a Fully Variable HVA Research Engine to Guide Development of a Production Intent Cam-Based VVA Engine: The Low Load Limit

While the potential emissions and efficiency benefits of HCCI combustion are well known, realizing the potentials on a production intent engine presents numerous challenges. In this study we focus on identifying challenges and opportunities associated with a production intent cam-based variable valve actuation (VVA) system on a multi-cylinder engine in comparison to a fully flexible, naturally aspirated, hydraulic valve actuation (HVA) system on a single-cylinder engine, with both platforms sharing the same GDI fueling system and engine geometry. The multi-cylinder production intent VVA system uses a 2-step cam technology with wide authority cam phasing, allowing adjustments to be made to the negative valve overlap (NVO) duration but not the valve opening durations. On the single-cylinder HVA engine, the valve opening duration and lift are variable in addition to the NVO duration. The content of this paper is limited to the low-medium operating load region at 2000 rpm.

Energy Efficient HVAC System with Spot Cooling in an Automobile - Design and CFD Analysis

Spot, or distributed, cooling and heating is an energy efficient way of delivering comfort to an occupant in the car. This paper describes an approach to distributed cooling in the vehicle. A two passenger CFD model of an SUV cabin was developed to obtain the solar and convective thermal loads on the vehicle, characterize the interior thermal environment and accurately evaluate the fluid-thermal environment around the occupants. The present paper focuses on the design and CFD analysis of the energy efficient HVAC system with spot cooling. The CFD model was validated with wind tunnel data for its overall accuracy. A baseline system with conventional HVAC air was first analyzed at mid and high ambient conditions. The airflow and cooling delivered to the driver and the passenger was calculated. Subsequently, spot cooling was analyzed in conjunction with a much lower conventional HVAC airflow.

Ignition Systems for Spray-Guided Stratified Combustion

The success of stratified combustion is strongly determined by the injection and ignition system used. A large temporal and spatial variation of the main parameters - mixture composition and charge motion - in the vicinity of the spark location are driving the demands for significantly improved ignition systems. Besides the requirements for conventional homogeneous combustion systems higher ignition energy and breakdown voltage capability is needed. The spark location or spark plug gap itself has to be open and well accessible for the mixture to allow a successful flame kernel formation and growth into the stratified mixture regime, while being insensitive to potential interaction with liquid fuel droplets or even fuel film. For this purpose several different ignition concepts are currently being developed. The present article will give an ignition system overview for stratified combustion within Delphi Powertrain Systems.

Physicochemical Characteristics of Soot Deposits in EGR Coolers

Physicochemical characteristics of the soot deposits in a fouled EGR cooler are studied in this paper. It is found that a three-layer model for the soot deposited in the EGR cooler may well describe the behavior of the depositing process: a dense base layer with micro pores (≺ 5 nm), a randomly packed intermediate layer with meso pores (5-50 nm) and a loose surface layer with macro pores (≻ 50 nm). The surface layer is thick and highly porous, formed by mechanical interlocking of the agglomerated primary soot particles or soot clusters. The soot particles in the surface layer may be removed by a high shear EGR flow. Condensates in the deposit, especially water, can have a significant influence on the structure of the deposit. Capillary forces on the wetted soot particles could be comparable to the contact forces holding the particles together. It is found that the hydroscopicity of the soot particles vary with their content of soluble organic fraction (SOF).

Particulate Fouling in EGR Coolers

The physical process of particulate fouling in EGR coolers is analyzed in this paper. Various particulate-deposition mechanisms are discussed and an order of magnitude comparison suggests that thermophoresis is the dominant mechanism for the EGR cooler fouling. The EGR temperature at the cooler inlet, the soot particle concentration in EGR, and the EGR mass flow rate are found to be the parameters governing the EGR cooler fouling. The structure for the soot deposit buildup on the cooler wall is also discussed. It is found that the surface layer of the deposit governs the fouling factor. A comprehensive model for soot particle depositions is developed employing heat, mass, and momentum transfer theories for the particle-gas system. The fouling model developed in this study can predict the process of deterioration in the effectiveness. The predictions of EGR cooler fouling are compared with experimental data and good agreement is observed.

Fuel Chemistry Impacts on Gasoline HCCI Combustion with Negative Valve Overlap and Direct Injection

Homogeneous Charge Compression Ignition (HCCI) combustion has the potential to produce low NOx and low particulate matter (PM) emissions while providing high efficiency. In HCCI combustion, the start of auto-ignition of premixed fuel and air depends on temperature, pressure, concentration history during the compression stroke, and the unique reaction kinetics of the fuel/air mixture. For these reasons, the choice of fuel has a significant impact on both engine design and control strategies. In this paper, ten (10) gasoline-like testing fuels, statistically representative of blends of four blending streams that spanned the ranges of selected fuel properties, were tested in a single cylinder engine equipped with a hydraulic variable valve train (VVT) and gasoline direct injection (GDI) system.

Palladium/Rhodium Dual-Catalyst LEV 2 and Bin 4 Close-Coupled Emission Solutions

Dual-monolith catalyst systems containing Pd/Rh three-way catalysts (TWCs) provide effective emission solutions for LEV2/Bin 5 and Bin 4 close-coupled applications at low PGM loadings. These systems combine washcoat technology and PGM distribution for front and rear catalysts resulting in optimal hydrocarbon and NOx light-off and transient NOx control. The dual-catalyst [Pd/Rh + Pd/Rh] systems are characterized as a function of Pd-Rh content, PGM location, and catalyst technology for 4-cyl [close-coupled + underfloor] systems and 6-cyl close-coupled applications. The current Pd/Rh dual-catalyst converters significantly reduce NOx emissions compared to earlier [Pd + Pt/Rh] or [Pd + Pd/Rh] LEV/ULEV systems by utilizing uniform Rh distribution and new OSC materials. These new design strategies particularly impact NOx performance, especially during transient A/F excursions.

Fuel Injection Strategy for Reducing NOx Emissions from Heavy-Duty Diesel Engines Fueled with DME

A new fuel injection strategy is proposed for DME engines. Under this strategy, a pre-injection up to 40% demand is conducted after intake valves closing. Due to high volatility of DME, a lean homogeneous mixture can be formed during the compression stroke. Near TDC, a pilot injection is conducted. Combined fuel mass for the pre-injection and pilot injection is under the lean combustion limit of DME. Thus, the mixture is enriched and combustion can take place only in the neighborhood of sprays of the pilot injection. The main injection is conducted after TDC. Because only about half of the demand needs to be injected and DME evaporates almost immediately, combustion duration for the main injection plus the unburnt fuel in the cylinder should not be long because a large portion of the fuel has been premixed with air. With a high EGR rate and proper timing for the main injection, low temperature combustion could be realized.

Influences of Intake Charge Preparations on HCCI Combustion in a Single Cylinder Engine with Variable Valve Timing and Gasoline Direct Injection

Intake charge preparation has strong effects on HCCI combustion, especially on the start of ignition. In this paper, the influence of different intake charge preparation modes on HCCI combustion in a single cylinder engine equipped with a hydraulic variable valve train (VVT) and gasoline direct injection (GDI) system is studied. By using VVT and GDI, three different intake charge preparation modes are implemented: re-compression early injection (RCEI), re-compression split injection (RCSI), and re-breathing early injection (RBEI). For each intake charge preparation mode, three engine operating conditions are investigated: 1.5 bar IMEP at 1000 rpm, 3 bar IMEP at 2000 rpm, and 6 bar/deg of maximum rate of pressure rise at 3000 rpm (IMEP's very near 3 bar). For all engine operating conditions and intake charge preparation modes, the combustion phasing, represented by the 50% mass fraction burned location (CA50), were fixed at 5 degrees after top dead center.
