Evolution of Light-Duty Gasoline Compression Ignition (LD-GCI) for High Efficiency and US Tier3- Bin30 Emissions

It is widely recognized that internal combustion engines (ICE) are needed for transport worldwide for years to come, however, demands on ICE fuel efficiency, emissions, cost, and performance are extremely challenging. Gasoline compression ignition (GCI) is one approach to achieve demanding efficiency and emissions targets. At Aramco Research Center-Detroit, an advanced, multi-cylinder GCI engine was designed and built using the latest combustion system, engine controls, and lean aftertreatment. The combustion system uses Aramco’s PPCI-diffusion process for ultra-low NOx and smoke. A P2 48V mild hybrid system was integrated on the engine for braking energy recovery and improved cold starts. For robust low-load operation, a 2-step valvetrain system was used for exhaust rebreathing. Test data showed that part-load fuel consumption was reduced 7 to 10 percent relative to a competitive 2.0L European diesel engine.

Predictive 3D-CFD Model for the Analysis of the Development of Soot Deposition Layer on Sensor Surfaces

After-treatment sensors are used in the ECU feedback control to calibrate the engine operating parameters. Due to their contact with exhaust gases, especially NOx sensors are prone to soot deposition with a consequent decay of their performance. Several phenomena occur at the same time leading to sensor contamination: thermophoresis, unburnt hydrocarbons condensation and eddy diffusion of submicron particles. Conversely, soot combustion and shear forces may act in reducing soot deposition. This study proposes a predictive 3D-CFD model for the analysis of the development of soot deposition layer on the sensor surfaces. Alongside with the implementation of deposit and removal mechanisms, the effects on both thermal properties and shape of the surfaces are taken in account. The latter leads to obtain a more accurate and complete modelling of the phenomenon influencing the sensor overall performance.

Application of a Machine Learning Approach for Selective Catalyst Reduction Catalyst 3D-CFD Modeling: Numerical Method Development and Experimental Validation

Internal combustion engines (ICEs) exhaust emissions, particularly nitrogen oxides (NOx), have become a growing environmental and health concern. The biggest challenge for contemporary ICE industry is the development of clean ICEs, and the use of advanced design tools like Computational Fluid Dynamics (CFD) simulation is paramount to achieve this goal. In particular, the development of aftertreatment systems like Selective Catalyst Reduction (SCR) is a key step to reduce NOx emissions, and accurate and efficient CFD models are essential for its design and optimization. In this work, we propose a novel 3D-CFD methodology, which uses a Machine Learning (ML) approach as a surrogate model for the SCR catalyst chemistry, which aims to enhance accuracy of the simulations with a moderate computational cost. The ML approach is trained on a dataset generated from a set of 1D-CFD simulations of a single channel of an SCR catalyst.

Better performance in fine-grain steel for transmission

Manual transmissions for passenger cars are facing pressures due to rapid growth of automatic transmissions, which already represents more than 60% of Brazil market, and from higher torque demand due to strict emission legislation, which turbo engines had presented great contribution to it. To solve this contradictory issue, gears with higher strength and lower cost have been studied to replacement Nickel by Niobium in the steels. Furthermore, this technology could be applied to solve the issues with electrified vehicle, where high torque, speed and lifetime are demanded pursued for gears. This study aimed to build prototypes and compare the S-N curves, fracture analysis, microstructure for three kinds of steels (QS4321 with Ni, QS1916 FG without Ni & with Nb and QS 1916 without Ni and Nb) in the condition carburized, hardened and tempered with and without shot peening.

Development of a Reduced TPRF-E (Heptane/Isooctane/Toluene/Ethanol) Gasoline Surrogate Model for Computational Fluid Dynamic Applications in Engine Combustion and Sprays

Investigating combustion characteristics of oxygenated gasoline and gasoline blended ethanol is a subject of recent interest. The non-linearity in the interaction of fuel components in the oxygenated gasoline can be studied by developing chemical kinetics of relevant surrogate of fewer components. This work proposes a new reduced four-component (isooctane, heptane, toluene, and ethanol) oxygenated gasoline surrogate mechanism consisting of 67 species and 325 reactions, applicable for dynamic CFD applications in engine combustion and sprays. The model introduces the addition of eight C1-C3 species into the previous model (Li et al; 2019) followed by extensive tuning of reaction rate constants of C7 - C8 chemistry. The current mechanism delivers excellent prediction capabilities in comprehensive combustion applications with an improved performance in lean conditions.

Evaluating Emerging Engine and Powertrain Technologies on Globally Popular Vehicle Platforms

This paper examines, for several major markets, the fuel savings achievable with advanced engine technologies as “drop-in” substitutions for existing engines, as well as from increased electric hybridization of the powertrain. Key segments of light duty vehicles in major automotive markets including the US, China, EU, Japan, India, and Saudi Arabia were examined. Representative vehicles for each market were simulated using advanced vehicle modeling tools and evaluated on the relevant local regulatory cycle or cycles. In all cases, to ensure meaningful results, the performance of a given vehicle was maintained as engine and powertrain technology was varied through appropriate resizing of powertrain components. In total, 4 engine technologies and 5 powertrain architectures were simulated for 5 different markets.

Numerical Evaluation of Spark Assisted Cold Idle Operation in a Heavy-Duty Gasoline Compression Ignition Engine

Gasoline compression ignition (GCI) has been shown to offer benefits in the NOx-soot tradeoff over conventional diesel combustion while still achieving high fuel efficiency. However, due to gasoline’s low reactivity, it is challenging for GCI to attain robust ignition and stable combustion under cold operating conditions. Building on previous work to evaluate glow plug-assisted GCI combustion at cold idle, this work evaluates the use of a spark plug to assist combustion. The closed-cycle 3-D CFD model was validated against GCI test results at a compression ratio of 17.3 during extended cold idle operation under laboratory-controlled conditions. A market representative, ethanol-free, gasoline (RON92, E0) was used in both the experiment and the numerical analysis. Spark-assisted simulations were performed by incorporating an ignition model with the spark energy required for stable combustion at cold start.

The Impact of Pre-Chamber Design on Part Load Efficiency and Emissions of a Miller Cycle Light Duty Gasoline Engine

The efficiency and emission potential of pre-chamber combustion in a Miller cycle light duty gasoline engine operated under part load was evaluated. Several pre-chamber designs that examine the engine performance tradeoffs with nozzle diameter, pre-chamber volume, number of nozzles, and pre-chamber fuel enrichment were investigated for both excess air and cooled external EGR dilution strategies. The introduction of pre-chamber jet ignition was observed to significantly reduce the main-chamber combustion duration while reducing cyclic variability under dilute conditions, benefiting from the long-reach ignition jets and enhanced turbulence. However, the pre-chamber design that provided the fastest combustion led to reduced brake efficiency primarily due to increased wall heat loss. Maintaining the total nozzle area while increasing the number of nozzles was identified as a means to minimize the additional heat loss and maintain fast burn rates.

Air-System and Variable Valve Actuation Recipe for High Load Gasoline Compression Ignition Operation in a Heavy-Duty Diesel Engine

Gasoline compression ignition (GCI) offers improved efficiency by harnessing gasoline’s low reactivity to induce an extended ignition delay that promotes partial premixing of air and fuel before combustion occurs. However, enabling GCI across the full engine operating load map poses several challenges. At high load, due to the elevated pressures and temperatures of the charge mixture, the ignition delay time shrinks, leading to diminished GCI efficiency benefits. At low load, insufficient temperatures and pressures can lead to combustion instability. Variable valve actuation offers a practical solution to these challenges by enabling effective compression ratio (ECR) control. In this paper, the effects of variable intake valve closings were investigated for high load operations in a prototype heavy-duty GCI engine, using a research octane number 93 gasoline fuel. The study focused on the 50% (B50) and the 75% (B75) load conditions at 1375 RPM.

Increasingly stringent exhaust and CO2 emissions regulations are driving advancements in combustion and after-treatment technologies in the passenger vehicle sector. One major challenge is to achieve low emissions over the full operating map as required by Real Driving Emissions (RDE) legislation. Gasoline Compression Ignition (GCI), an advanced combustion concept, has shown potential to increase fuel efficiency and reduce emissions. GCI harnesses gasoline’s low reactivity for longer ignition delay, thus promoting partially premixed air-fuel mixture for efficient combustion. To maintain low engine-out NOx over the load range, high Exhaust Gas Recirculation (EGR) is required that consequently elevates boost pressure requirements. To meet the high boost and EGR demands, while minimizing pumping losses require air-system optimization.

Effect of Fuel Temperature on the Performance of a Heavy-Duty Diesel Injector Operating with Gasoline

In this last decade, non-destructive X-ray measurement techniques have provided unique insights into the internal surface and flow characteristics of automotive injectors. This has in turn contributed to enhancing the accuracy of Computational Fluid Dynamics (CFD) models of these critical injection system components. By employing realistic injector geometries in CFD simulations, designers and modelers have identified ways to modify the injectors’ design to improve their performance. In recent work, the authors investigated the occurrence of cavitation in a heavy-duty multi-hole diesel injector operating with a high-volatility gasoline-like fuel for gasoline compression ignition applications. They proposed a comprehensive numerical study in which the original diesel injector design would be modified with the goal of suppressing the in-nozzle cavitation that occurs when gasoline fuels are used.

A Comprehensive Experimental Study to Measure Laminar and Turbulent Burning Velocity of Haltermann Gasoline with Ternary Additives (O3, H2, and CO)

In this work, the effects of ozone, hydrogen, carbon monoxide, and exhaust gas recirculation (EGR) addition to Haltermann gasoline combustion were investigated. For these additives, laminar and turbulent flame speeds were experimentally determined using spherically propagating premixed flames in a constant volume combustion vessel. Two initial mixture pressures of Po = 1 and 5 bar, two initial mixture temperatures of 358 and 373 K and a range of equivalence ratios (Ф) from 0.5 to 1 were investigated. The additives were added as single, binary and ternary mixtures to Haltermann gasoline over a wide range of concentrations. For the stoichiometric mixture, the addition of 10% H2, 5% CO and 1000 ppm O3 shows remarkable enhancement (80%) in SL0compared to neat Haltermann gasoline. In addition, for this same blend, increasing the mixture initial temperature and pressure results in a significant increase in SL0compared to the neat gasoline.

Fuel Effects on the Propensity to Establish Propagating Flames at SPI-Relevant Engine Conditions

In order to further understand the sequence of events leading to stochastic preignition in a spark-ignition engine, a methodology previously developed by the authors was used to evaluate the propensity of a wide range of fuels to establishing propagating flames under conditions representative of those at which stochastic preignition (SPI) occurs. The fuel matrix included single component hydrocarbons, binary mixtures, and real fuel blends. The propensity of each fuel to establish a flame was correlated to multiple fuel properties and shown to exhibit consistent blending behaviors. No single parameter strongly predicted a fuel’s propensity to establish a flame, while multiple reactivity-based parameters exhibited moderate correlation. A two-stage model of the flame establishment process was developed to interpret and explain these results.

A Computational Investigation of PPCI-Diffusion Combustion Strategy at Full Load in a Light-Duty GCI Engine

A two-stage PPCI-diffusion combustion process recently showed good potential to enable clean and fuel-efficient gasoline compression ignition (GCI) combustion at medium-to-high loads. By conducting closed-cycle 3-D CFD combustion analysis, a further step was undertaken in this work to evaluate and optimize the PPCI-diffusion combustion strategy at a full load operating point (2000rpm-23.5 bar IMEPcc) while keeping engine-out NOx below 1 g/kWh. The light-duty GCI engine used in this investigation featured a custom-designed piston bowl geometry at a 17.0 compression ratio (CR), a high pressure diesel fuel injection system, and advanced single-stage turbocharging. A split fuel injection strategy was used to enable the two-stage PPCI-diffusion combustion process. First, the injector spray pattern and swirl ratio effects were evaluated. In-cylinder air utilization and the PPCI-diffusion combustion process were notably influenced by the closed-cycle combustion system design.

Over the last two decades, engine research was mainly focused on reducing fuel consumption in view of compliance with more stringent homologation cycles and customer expectations. As it is well known, the objective of overall engine efficiency optimization can be achieved only through the improvement of each element of the efficiency chain, of which mechanical constitutes one of the two key pillars (together with thermodynamics). In this framework, the friction reduction for each mechanical subsystem has been one of the most important topics of modern Diesel engine development. The present paper analyzes the crankshaft potential as contributor to the mechanical efficiency improvement, by investigating the synergistic impact of crankshaft design itself and oil viscosity characteristics (including new ultra-low-viscosity formulations already discussed by the author in [1]).

System-level 1-D Analysis to Investigate Variable Valve Actuation Benefits in a Heavy-Duty Gasoline Compression Ignition Engine

In recent years gasoline compression ignition (GCI) has been shown to offer an attractive combination of low criteria pollutants and high efficiency. However, enabling GCI across the full engine load map poses several challenges. At high load, the promotion of partial premixing of air and fuel is challenging due to the diminished ignition-delay characteristics at high temperatures, while under low load operations, maintaining combustion robustness is problematic due to the low reactivity of gasoline. Variable valve actuation (VVA) offers a means of addressing these challenges by providing flexibility in effective compression ratio. In this paper, the effects of VVA were studied at high loads in a prototype heavy-duty GCI engine using a gasoline research octane number (RON) 93 at a geometric compression ratio (CR) of 15.7. Both late intake valve closing (LIVC) and early intake valve closing (EIVC) strategies were analyzed as a measure to reduce the effective compression ratio.

Combustion System Optimization of a Light-Duty GCI Engine Using CFD and Machine Learning

In this study, the combustion system of a light-duty compression ignition engine running on a market gasoline fuel with Research Octane Number (RON) of 91 was optimized using computational fluid dynamics (CFD) and Machine Learning (ML). This work was focused on optimizing the piston bowl geometry at two compression ratios (CR) (17 and 18:1) and this exercise was carried out at full-load conditions (20 bar indicated mean effective pressure, IMEP). First, a limited manual piston design optimization was performed for CR 17:1, where a couple of pistons were designed and tested. Thereafter, a CFD design of experiments (DoE) optimization was performed where CAESES, a commercial software tool, was used to automatically perturb key bowl design parameters and CONVERGE software was utilized to perform the CFD simulations. At each compression ratio, 128 piston bowl designs were evaluated.

Durability Study of a Light-Duty High Pressure Common Rail Fuel Injection System Using E10 Gasoline

A 500-hour test cycle has been used to evaluate the durability of a prototype high pressure common rail injection system operating up to 1800 bar with E10 gasoline. Some aspects of the original diesel based hardware design were optimized in order to accommodate an opposed-piston, two-stroke engine application and also to mitigate the impacts of exposure to gasoline. Overall system performance was maintained throughout testing as fueling rate and rail pressure targets were continuously achieved and no physical damage was observed in the low-pressure components. Injectors showed no deviation in their flow characteristics after exposure to gasoline and high resolution imaging of the nozzle spray holes and pilot valve assemblies did not indicate the presence of cavitation damage. The high pressure pump did not exhibit any performance degradation during gasoline testing and teardown analysis after 500 hours showed no evidence of cavitation erosion.

Achieving robust ignitability for compression ignition of diesel engines at cold conditions is traditionally challenging due to insufficient fuel vaporization, heavy wall impingement, and thick wall films. Gasoline compression ignition (GCI) has shown the potential to offer an enhanced NOx-particulate matter tradeoff with diesel-like fuel efficiency, but it is unknown how the volatility and reactivity of the fuel will affect ignition under very cold conditions. Therefore, it is important to investigate the impact of fuel physical and chemical properties on ignition under pressures and temperatures relevant to practical engine operating conditions during cold weather. In this paper, 0-D and 3-D computational fluid dynamics (CFD) simulations of GCI combustion at cold conditions were performed.

Powertrain Choices for Emerging Engine Technologies

The peak efficiency of modern spark ignited engines varies from 36% to 40% depending on the exact technology utilized. Most engines can achieve this peak efficiency for a limited operating region. Multi-speed transmissions allow the engine to operate closer to its most efficient operating regions for more significant portions of operation. In the case of hybrid powertrains, electric machines help in improving engine efficiency by adjusting operating speed and load. Engine shutdown during idle events and low loads is another avenue for improving the overall efficiency. The choice of the ideal powertrain and component sizes depends on the engine characteristics, drive cycles and vehicle technical requirements. This study examines what type of powertrains will be suitable for more efficient engines that are likely to be available in the near future. Some of the new technologies achieve higher efficiency with a trade off on power or by accepting a more restrictive operating region.
