Evaluating the Effects of an Electrically Assisted Turbocharger on Scavenging Control for an Opposed Piston Two Stroke (OP2S) Compression Ignition Engine

Opposed piston two-stroke (OP2S) diesel engines have demonstrated a reduction in engine-out emissions and increased efficiency compared to conventional four-stroke diesel engines. Due to the higher stroke-to-bore ratio and the absence of a cylinder head, the heat transfer loss to the coolant is lower near ‘Top Dead Center.’ The selection and design of the air path is critical to realizing the benefits of the OP2S engine architecture. Like any two-stroke diesel engine, the scavenging process and the composition of the internal residuals are predominantly governed by the pressure differential between the intake and the exhaust ports. Without dedicated pumping strokes, the two-stroke engine architecture requires external devices to breathe.

Numerical Evaluation of Injection Parameters on Transient Heat Flux and Temperature Distribution of a Heavy-Duty Diesel Engine Piston

A major concern for a high-power density, heavy-duty engine is the durability of its components, which are subjected to high thermal loads from combustion. The thermal loads from combustion are unsteady and exhibit strong spatial gradients. Experimental techniques to characterize these thermal loads at high load conditions on a moving component such as the piston are challenging and expensive due to mechanical limitations. High performance computing has improved the capability of numerical techniques to predict these thermal loads with considerable accuracy. High-fidelity simulation techniques such as three-dimensional computational fluid dynamics and finite element thermal analysis were coupled offline and iterated by exchanging boundary conditions to predict the crank angle-resolved convective heat flux and surface temperature distribution on the piston of a heavy-duty diesel engine.

Virtual Chip Test and Washer Simulation for Machining Chip Cleanliness Management Using Particle-Based CFD

Metal cutting/machining is a widely used manufacturing process for producing high-precision parts at a low cost and with high throughput. In the automotive industry, engine components such as cylinder heads or engine blocks are all manufactured using such processes. Despite its cost benefits, manufacturers often face the problem of machining chips and cutting oil residue remaining on the finished surface or falling into the internal cavities after machining operations, and these wastes can be very difficult to clean. While part cleaning/washing equipment suppliers often claim that their washers have superior performance, determining the washing efficiency is challenging without means to visualize the water flow. In this paper, a virtual engineering methodology using particle-based CFD is developed to address the issue of metal chip cleanliness resulting from engine component machining operations. This methodology comprises two simulation methods.

Next Generation High Efficiency Boosted Engine Concept

This work represents an advanced engineering research project partially funded by the U.S. Department of Energy (DOE). Ford Motor Company, FEV North America, and Oak Ridge National Laboratory collaborated to develop a next generation boosted spark ignited engine concept. The project goals, specified by the DOE, were 23% improved fuel economy and 15% reduced weight relative to a 2015 or newer light-duty vehicle. The fuel economy goal was achieved by designing an engine incorporating high geometric compression ratio, high dilution tolerance, low pumping work, and low friction. The increased tendency for knock with high compression ratio was addressed using early intake valve closing (EIVC), cooled exhaust gas recirculation (EGR), an active pre-chamber ignition system, and careful management of the fresh charge temperature.

Steel represents more than 50% of weight in vehicles, being more susceptible to corrosion processes. Corrosion studies in these components are of great industrial and economic interest, and anticorrosive coatings with efficiency of superior protection is still a relevant area in materials research. Paintings from inorganic and organic hybrid compounds have been used to produce more effective and efficient coatings. Among polymeric coatings, epoxy resin is considered one of the most used anticorrosion coatings, mainly due its excellent protective properties. High barrier level is reached by reinforcing the coatings with inorganic fillers such heavy metal, nanoparticles, silica, and now more recently, carbon-based materials, like graphene and its derivatives.

Corrosion affects all industrial sectors where metals or metal alloys are used in their structures. In the automotive industry, the continuous search for lightweight parts has increased the demand for effective corrosion protection, in order to improve vehicle performance without compromising durability and safety. In this scenario, coatings are essential elements to preserve and protect vehicle parts from various environmental aggressions. Automotive coatings can be classified into primers, topcoats, clearcoats, and specialty coatings. Primers provide corrosion resistance and promote adhesion between the substrate and topcoat. Topcoats provide color, gloss, and durability to the coating system, while clearcoats enhance the appearance and durability of the finish. Specialty coatings provide additional properties, such as scratch resistance, chemical resistance, and UV protection.

Experimental Comparison of a Rotary Valvetrain on the Performance and Emissions of a Light Duty Spark Ignition Engine

Rotary valve technology can provide increased flow area and higher discharge coefficients than conventional poppet valves for internal combustion engines. This increase in intake charging efficiency can improve the power density of four-stroke internal combustion engines, particularly at high engine speeds, where flow is choked through conventional poppet valves. In this work, the valvetrain of a light duty single cylinder spark ignition engine was replaced with a rotary valve train. The impact of this valvetrain conversion on performance and emissions was evaluated by comparing spark timing sweeps with lambda ranging from 0.8 to 1.1 at wide open throttle. The results indicated that the rotary valvetrain increased the amount of air trapped at intake valve closing and resulted in a significantly faster burn duration than the conventional valvetrain.

GT-Suite Modeling of Thermal Barrier Coatings in a Multi-Cylinder Turbocharged DISI Engine for Catalyst Light-Off Delay Improvement

Catalytic converters, which are commonly used for after-treatment in SI engines, exhibit poor performance at lower temperatures. This is one of the main reasons that tailpipe emissions drastically increase during cold-start periods. Thermal inertia of turbocharger casing prolongs the catalyst warm-up time. Exhaust enthalpy management becomes crucial for a turbocharged direct injection spark ignition (DISI) engine during cold-start periods to quickly heat the catalyst and minimize cold-start emissions. Thermal barrier coatings (TBCs), because of their low thermal inertia, reach higher surface temperatures faster than metal walls, thereby blocking heat transfer and saving enthalpy for the catalyst. The TBCs applied on surfaces that exchange heat with exhaust gases can increase the enthalpy available for the catalyst warm-up.

The application of power electronic converters (PEC) in electric vehicles (EVs) has increased immensely as they provide enhanced controllability and flexibility to these vehicles. Accordingly, the interest in developing innovative and sustainable technologies to ensure safe and reliable operation of PECs has also risen. One of the most difficult challenges experienced during the development of reliable PECs is the design of proper thermal management systems for controlling the junction temperature and reducing the thermal cycling of power semiconductors. The addition of Active Thermal Control (ATC) can mitigate these concerns. Moreover, the performance of the thermal management system can be enhanced further by the integration of active cooling methods. An active cooling system consumes external energy for circulating cooling air or liquid within the PECs.

Development of a 5-Component Diesel Surrogate Chemical Kinetic Mechanism Coupled with a Semi-Detailed Soot Model with Application to Engine Combustion and Emissions Modeling

In the present work, five surrogate components (n-Hexadecane, n-Tetradecane, Heptamethylnonane, Decalin, 1-Methylnaphthalene) are proposed to represent liquid phase of diesel fuel, and another different five surrogate components (n-Decane, n-Heptane, iso-Octane, MCH (methylcyclohexane), Toluene) are proposed to represent vapor phase of diesel fuel. For the vapor phase, a 5-component surrogate chemical kinetic mechanism has been developed and validated. In the mechanism, a recently updated H2/O2/CO/C1 detailed sub-mechanism is adopted for accurately predicting the laminar flame speeds over a wide range of operating conditions, also a recently updated C2-C3 detailed sub-mechanism is used due to its potential benefit on accurate flame propagation simulation. For each of the five diesel vapor surrogate components, a skeletal sub-mechanism, which determines the simulation of ignition delay times, is constructed for species C4-Cn.

Residual Stress Induced Fretting Fatigue during Fatigue Testing for Materials Produced by Laser Powder Bed Fusion Process

Fretting fatigue was observed in standard cylindrical fatigue samples at the regions in contact with the grips of the test frames during fatigue testing for AlSi10Mg aluminum alloy produced by laser powder bed fusion process (L-PBF). The failure of the fatigue sample grips occurs much earlier than the failure of the gauge section. This results in a damaged sample and the sample cannot be reused to continue the test. This type of failure is rarely seen in materials produced by traditional manufacturing processes. In this study, X-ray residual stress analysis was performed to understand the cause of failure for L-PBF AlSi10Mg with the as-built surface condition. The result indicates that the fretting fatigue failure was caused by the strong tensile residual stress in the as-built state combining with the fretting wear between the sample and the grip. A few potential solutions to avoid the fretting fatigue failure were investigated.

Experimental Comparison of Diesel and Wet Ethanol on an Opposed-Piston Two Stroke (OP2S) Engine

Renewable fuels, such as the alcohols, ammonia, and hydrogen, have a high autoignition resistance. Therefore, to enable these fuels in compression ignition, some modifications to existing engine architectures is required, including increasing compression ratio, adding insulation, and/or using hot internal residuals. The opposed-piston two-stroke (OP2S) engine architecture is unique in that, unlike conventional four-stroke engines, the OP2S can control the amount of trapped residuals over a wide range through its scavenging process. As such, the OP2S engine architecture is well suited to achieve compression ignition of high autoignition resistance fuels. In this work, compression ignition with wet ethanol 80 (80% ethanol, 20% water by mass) on a 3-cylinder OP2S engine is experimentally demonstrated. A load sweep is performed from idle to nearly full load of the engine, with comparisons made to diesel at each operating condition.

Impact of Thermal Barrier Coatings on Intake and Exhaust Valves in a Spark Ignition Engine

Spark ignition knock is highly sensitive to changes in intake air temperature. Hot surface temperatures due to ceramic thermal barrier coatings increase knock propensity by elevating the incoming air temperature, thus mitigating the positive impacts of low heat transfer losses by requiring spark retard to avoid knock. Low thermal inertia coatings (i.e. Temperature swing coatings) have been proposed as a means of reducing or eliminating the open cycle charge heating penalty of traditional TBCs through a combination of low thermal conductivity and low volumetric heat capacity materials. However, in order to achieve a meaningful gain in efficiency, a significant fraction of the combustion chamber must be coated. In this study, a coated piston and intake and exhaust valves with coated combustion faces, backsides, and stems are installed in a single-cylinder research engine to evaluate the effect of high coated fractions of the combustion chamber in a knock-sensitive architecture.

Thermodynamic Modeling of Military Relevant Diesel Engines with 1-D Finite Element Piston Temperature Estimation

In military applications, diesel engines are required to achieve high power outputs and therefore must operate at high loads. This high load operation leads to high piston component temperatures and heat rejection rates limiting the packaged power density of the powertrain. To help predict and understand these constraints, as well as their effects on performance, a thermodynamic engine model coupled to a finite element heat conduction solver is proposed and validated in this work. The finite element solver is used to calculate crank angle resolved, spatially averaged piston temperatures from in-cylinder heat transfer calculations. The calculated piston temperatures refine the heat transfer predictions as well requiring iteration between the thermodynamic model and finite element solver.

Several factors stimulate the development of new materials in the industry. From specific physical-chemical characteristics to strategic market advantages, technology companies seek to diversify their raw materials. In the automotive sector, the current trend of electrification in vehicles and the increase of government and market demand for reducing the emission of greenhouse gases makes lighter materials more and more necessary. As electric vehicles use heavy batteries, the vehicle weight is directly related to its power demand and level of autonomy. The same applies to internal combustion vehicles where the vehicle weight directly impacts fuel consumption and emissions. In this context, there is a lot of research on special alloys and composites to replace traditional materials. Aluminum is a good alternative to steel due to its density which is almost five times smaller while that material still has good mechanical properties and has better impact absorption capability.

In order to decarbonize and lower the overall emissions of the transport sector, immediate and cost-effective powertrain solutions are needed. Natural gas offers the advantage of a direct reduction of carbon dioxide (CO2) emissions due to its better Carbon to Hydrogen ratio (C/H) compared to common fossil fuels, e.g. gasoline or diesel. Moreover, an optimized engine design suiting the advantages of natural gas in knock resistance and lean mixtures keeping in mind the challenges of power density, efficiency and cold start manoeuvres. In the public funded project MethMag (Methane lean combustion engine) a gasoline fired three-cylinder-engine is redesigned based on this change of requirements and benchmarked against the previous gasoline engine.

Uncertainty Quantification of Wet Clutch Actuator Behaviors in P2 Hybrid Engine Start Process

Advanced features in automotive systems often necessitate the management of complex interactions between subsystems. Existing control strategies are designed for certain levels of robustness, however their performance can unexpectedly deteriorate in the presence of significant uncertainties, resulting in undesirable system behaviors. This limitation is further amplified in systems with complex nonlinear dynamics. Hydro-mechanical clutch actuators are among those systems whose behaviors are highly sensitive to variations in subsystem characteristics and operating environments. In a P2 hybrid propulsion system, a wet clutch is utilized for cranking the engine during an EV-HEV mode switching event. It is critical that the hydro-mechanical clutch actuator is stroked as quickly and as consistently as possible despite the existence of uncertainties. Thus, the quantification of uncertainties on clutch actuator behaviors is important for enabling smooth EV-HEV transitions.

Multiple Heat Exchangers for Automotive Systems - A Design Tool

A single radiator cooling system architecture has been widely applied in ground vehicles for safe equipment (e.g., engine block, electronics, and motors) temperature control. The introduction of multiple smaller heat exchangers provides additional energy management features and alternate pathways for continued operation in case of critical subsystem failure. Although cooling performance is often designed for maximum thermal loads, systems typically operate at a fraction of the peak values for most of their life cycle. In this project, a two-radiator configuration with variable flow rates and valve positions has been mathematically modelled and experimentally validated to study its performance feasibility. A multi-node resistance-capacitance thermal model was derived using the ε−NTU approach with accompanying convective and conductive heat transfer pathways within the system.

3D CFD Simulation of Hydraulic Test of an Engine Coolant System

Designing an efficient vehicle coolant system depends on meeting target coolant flow rate to different components with minimum energy consumption by coolant pump. The flow resistance across different components and hoses dictates the flow supplied to that branch which can affect the effectiveness of the coolant system. Hydraulic tests are conducted to understand the system design for component flow delivery and pressure drops and assess necessary changes to better distribute the coolant flow from the pump. The current study highlights the ability of a complete 3D Computational Fluid Dynamics (CFD) simulation to effectively mimic a hydraulic test. The coolant circuit modeled in this simulation consists of an engine water-jacket, a thermostat valve, bypass valve, a coolant pump, a radiator, and flow path to certain auxiliary components like turbo charger, rear transmission oil cooler etc.
