Catalyst-Based BS VI Stage 2 Emission Control Solutions for Light Duty Diesel

Various types of after-treatment system for BS VI Stage 1 are being assessed for the Light Duty Diesel (LDD) segment. For BS VI Stage 2, Real Driving Emission (RDE) assessment will be newly introduced, which will require more robustness in emission control system capability. Although the detailed requirements for India BS VI stage 2 are still being discussed, a reasonable assumption is that similar systems to those being developed for Euro 6d, will work for India BS VI. This paper describes typical system designs for Euro 6d and also reveals newly developed SCRF® (Selective Catalytic Reduction Filter) based systems, which demonstrate excellent RDE emissions. In addition, newly developed Lean NOx Trap (NSC) coatings, which focus on low temperature NOx control used with SCRF® (NSC + SCRF®) also show excellent emission control capability as demonstrated in this case on the ARTEMIS Cycle. These systems have potential as promising LDD solutions for India BS VI stage 2.

Impact of SCR Activity on Soot Regeneration and the Converse Effects of Soot Regeneration on SCR Activity on a Vanadia-SCRF®

The influence of SCR (selective catalytic reduction) activity on soot regeneration was investigated using engine test measurements with and without urea dosing on a vanadia-SCRF®1, also known as a vanadia SCR coated diesel particulate filter (V.SCR-DPF). The extent and rate of passive soot regeneration is significantly reduced in the presence of SCR activity especially at high temperatures (>250 °C). The reduction in soot regeneration is because some of the NO2, which would otherwise react with the soot, is consumed by SCR reactions and consequently the rate of soot regeneration is lower when urea is dosed. The converse effects of soot oxidation on SCR activity were studied separately by analysing steady-state light-off engine measurements with different initial soot loadings on the V.SCR-DPF. The measurements show an increase in NOX conversion with increasing soot loading.

New Methodology for Transient Engine Rig Experiments for Efficient Parameter Tuning

When performing catalyst modeling and parameter tuning it is desirable that the experimental data contain both transient and stationary points and can be generated over a short period of time. Here a method of creating such concentration transients for a full scale engine rig system is presented. The paper describes a valuable approach for changing the composition of engine exhaust gas going to a DOC (or potentially any other device) by conditioning the exhaust gas with an additional upstream DOC and/or SCR. By controlling the urea injection and the DOC bypass a wide range of exhaust compositions, not possible by only controlling the engine, could be achieved. This will improve the possibilities for parameter estimation for the modeling of the DOC.

The Effects of Thermal Degradation on the Performance of a NOX Storage/Reduction Catalyst

The performance characteristics of a commercial lean-NOX trap catalyst were evaluated between 200 and 500°C, using H2, CO, and a mixture of both H2 and CO as reductants before and after different high-temperature aging steps, from 600 to 750°C. Tests included NOX reduction efficiency during cycling, NOX storage capacity (NSC), oxygen storage capacity (OSC), and water-gas-shift (WGS) and NO oxidation reaction extents. The WGS reaction extent at 200 and 300°C was negatively affected by thermal degradation, but at 400 and 500°C no significant change was observed. Changes in the extent of NO oxidation did not show a consistent trend as a function of thermal degradation. The total NSC was tested at 200, 350 and 500°C. Little change was observed at 500°C with thermal degradation but a steady decrease was observed at 350°C as the thermal degradation temperature was increased.

Development of Advanced Metallic Substrate Design for Close Coupled Converter Application

The implementations of the Tier 2 and LEVII emission levels require fast catalyst light-off and fast closed loop control through high-speed engine management. The paper describes the development of innovative catalyst designs. During the development thermal and mechanical boundary conditions were collected and component tests conducted on test rigs to identify the emission and durability performance. The products were evaluated on a Super Imposed Test Setup (SIT) where thermal and mechanical loads are applied to the test piece simultanously and results are compared to accelerated vehicle power train endurance runs. The newly developed light-off catalyst with Perforated Foil Technology (PE) showed superior emission light-off characteristic and robustness.

Effects of Substrate Diameter and Cell Density FTP Performance

An experiment was performed with a 1.3L catalytic converter design containing a front and rear catalyst each having a volume of 0.65 liters. This investigation varied the front catalyst parameters to study the effects of 1) substrate diameter, 2) substrate cell density, 3) Pd loading and 4) Rh loading on the FTP emissions on three different vehicles. Engine displacement varied from 2.4L to 4.7L. Eight different converters were built defined by a Taguchi L-8 array. Cold flow converter restriction results show the tradeoff in converter restriction between substrate cell density and substrate diameter. Vehicle FTP emissions show how the three vehicles are sensitive to the four parameters investigated. Platinum Group Metals (PGM) prices and Federal Test Procedure (FTP) emissions were used to define the emission value between the substrate properties of diameter and cell density to palladium (Pd) and rhodium (Rh) concentrations.

Real World Study of Diesel Particulate Filter Ash Accumulation in Heavy-Duty Diesel Trucks

In April 2003, a small field study was initiated to evaluate the effect of lube oil formulations on ash accumulation in heavy-duty diesel DPFs. Nine (9) Fuel Delivery Trucks were retrofitted with passive diesel particulate filters and fueled with ultra low sulfur diesel which contains less than 15 ppm sulfur. Each vehicle operated in the field for 18 months or approximately 160,000 miles (241,401 km) using one of three lube oil formulations. Ash accumulation was determined for each vehicle and compared between the three differing lube oil formulations. Ash analyses, used lube oil analysis and filter substrate evaluations were performed to provide a complete picture of DPF operations. The evaluation also examined some of the key parameters that allows for the successful implementation of the passive DPF in this heavy-duty application.

Evaluation of Advanced Diesel Oxidation Catalyst Concepts: Part 2

The development of diesel powered passenger cars is driven by the enhanced emission legislation. To fulfill the future emission limits there is a need for advanced aftertreatment devices. A comprehensive study was carried out focusing on the improvement of the DOC as one part of these systems, concerning high HC/CO conversion rates, low temperature light-off behaviour and high temperature aging stability, respectively. The first part of this study was published in [1]. Further evaluations using a high temperature DPF aging were carried out for the introduced systems. Again the substrate geometry and the catalytic coating were varied. The results from engine as well as vehicle tests show advantages in a highly systematic context by changing either geometrical or chemical factors. These results enable further improvement for the design of the exhaust system to pass the demanding emission legislation for high performance diesel powered passenger cars.

Final Operability and Chassis Emissions Results from a Fleet of Class 6 Trucks Operating on Gas-to-Liquid Fuel and Catalyzed Diesel Particle Filters

Six 2001 International Class 6 trucks participated in a project to determine the impact of gas-to-liquid (GTL) fuel and catalyzed diesel particle filters (DPFs) on emissions and operations from December 2003 through August 2004. The vehicles operated in Southern California and were nominally identical. Three vehicles operated “as-is” on California Air Resources Board (CARB) specification diesel fuel and no emission control devices. Three vehicles were retrofit with Johnson Matthey CCRT® (Catalyzed Continuously Regenerating Technology) filters and fueled with Shell GTL Fuel. Two rounds of emissions tests were conducted on a chassis dynamometer over the City Suburban Heavy Vehicle Route (CSHVR) and the New York City Bus (NYCB) cycle. The CARB-fueled vehicles served as the baseline, while the GTL-fueled vehicles were tested with and without the CCRT filters. Results from the first round of testing have been reported previously (see 2004-01-2959).

PGM Optimization by Robust Design

A Robust Engineering experiment was performed to determine the effects PGM loading and placement on the FTP emissions of a 4 cylinder 2.4L and two 8 cylinder 4.7L vehicles. 1.3L catalytic converters were used containing a front and rear catalyst of equal volume. The experiment is defined by a Taguchi L-8 array. Eight different combinations of catalyst PGM loadings were aged and evaluated. Results show that nmHC and NOx emissions are predominately affected by the PGM loading of the front catalyst. The rear catalyst is insensitive to either Pt or Pd which can be used at low concentrations. Results also compare the benefits of Pd and Rh to reduce emissions. Confirmation runs suggest that significant reductions in PGM cost can be achieved over baseline designs.

FlexMetal Catalyst Technologies

A new family of automotive three-way conversion (TWC) catalyst technologies has been developed using a Precision Metal Addition (PMA) process. Precious metal (PGM) fixation onto the support occurs during the PMA step when the PGM is added to the slurry immediately prior to application to the monolith substrate. PMA slurries can be prepared with high precision and the slurry manufacturing process is greatly simplified. Further, it has been found that with the use of new generation washcoat (WC) materials, the same WC composition can be used for all three PGMs - Pt, Pd & Rh. Negative interactions between Pd and Rh in the same WC layer do not occur, providing advantages over older technologies. Thus, new WC compositions coupled with the PMA process offers precious metal flexibility. This FlexMetal family of catalyst technologies includes single layer Pd-only, Pd/Rh and Pt/Rh and dual layer bi-metal Pd/Rh and Pt/Rh and tri-metal Pt/Pd/Rh.

Fuel Property, Emission Test, and Operability Results from a Fleet of Class 6 Vehicles Operating on Gas-To-Liquid Fuel and Catalyzed Diesel Particle Filters

A fleet of six 2001 International Class 6 trucks operating in southern California was selected for an operability and emissions study using gas-to-liquid (GTL) fuel and catalyzed diesel particle filters (CDPF). Three vehicles were fueled with CARB specification diesel fuel and no emission control devices (current technology), and three vehicles were fueled with GTL fuel and retrofit with Johnson Matthey's CCRT™ diesel particulate filter. No engine modifications were made. Bench scale fuel-engine compatibility testing showed the GTL fuel had cold flow properties suitable for year-round use in southern California and was additized to meet current lubricity standards. Bench scale elastomer compatibility testing returned results similar to those of CARB specification diesel fuel. The GTL fuel met or exceeded ASTM D975 fuel properties. Researchers used a chassis dynamometer to test emissions over the City Suburban Heavy Vehicle Route (CSHVR) and New York City Bus (NYCB) cycles.

Development of Vehicle Exhaust Flow Measurement Calibration Device

Vehicle exhaust flow is difficult to measure accurately and with high precision due to the highly transient nature of the cyclic events which are dependent on engine combustion parameters, varying exhaust gas compositions, pulsation effects, temperature and pressure. Bag mini-diluter (BMD) is becoming one of the few technologies chosen for SULEV and PZEV exhaust emission measurement and certification. A central part of the BMD system is an accurate and reliable exhaust flow measurement which is essential for proportional bag fill. A new device has been developed to accurately and reliably calibrate exhaust flow measurement equipments such as the E-Flow. The calibration device uses two different size laminar flow elements (LFE), a 40 CFM (1.13 m3/min) LFE for low end calibration and a 400 CFM (11.32 m3/min) LFE for higher flows. A blower is used to push flow through a main flow path, which then divides into two flow pathways, one for each of the two LFE's.

Long-Term Durability of Passive Diesel Particulate Filters on Heavy-Duty Vehicles

A multi-year technology validation program was completed in 2001 to evaluate ultra-low sulfur diesel fuels and passive diesel particle filters (DPF) in several different diesel fleets operating in Southern California. The fuels used throughout the validation program were diesel fuels with less than 15-ppm sulfur content. Trucks and buses were retrofitted with two types of passive DPFs. Two rounds of emissions testing were performed to determine if there was any degradation in the emissions reduction. The results demonstrated robust emissions performance for each of the DPF technologies over a one-year period. Detailed descriptions of the overall program and results have been described in previous SAE publications [2, 3, 4, 5]. In 2002, a third round of emission testing was performed by NREL on a small subset of vehicles in the Ralphs Grocery Truck fleet that demonstrated continued robust emissions performance after two years of operation and over 220,000 miles.

FTP and US06 Performance of Advanced High Cell Density Metallic Substrates as a Function of Varying Air/Fuel Modulation

The influence of catalyst volume, cell density and precious metal loading on the catalyst efficiency were investigated to design a low cost catalyst system. In a first experiment the specific loading was kept constant for a 500cpsi and a 900cpsi substrate. In a second experiment the palladium loading was reduced on the 900cpsi substrate and the same PM loading was applied to a 1200cpsi substrate with lower volume. Finally the loading was further reduced for the 1200cpsi substrate. The following parameters were studied after aging: Catalyst performance of standard cell density compared to high cell density technology Light-off performance and catalyst efficiency as a function of Palladium loading and substrate cell density Catalyst efficiency as a function of AFR biasing The performance of the aged catalysts was investigated in a lambda sweep test and in light-off tests at an engine bench.

Development of Advanced Three-Way Catalysts that Enable Low PGM Loadings for Future Mercosur Emissions Legislation

This paper describes the development of new high performance three-way catalyst (TWC) formulations with improved activity and enhanced thermal stability. These new TWC formulations enable the converter to be fitted closer to the engine and allow this future legislation to be met with catalysts using PGM levels significantly lower than those currently being employed. The performance benefits of these advanced platinum- and palladium-based catalysts are demonstrated on a number of different vehicles after bench-engine ageing.

Investigations into NOx Aftertreatment with Urea SCR for Light-Duty Diesel Vehicles

Future US emissions limits are likely to mean a sophisticated nitrogen oxide (NOx) reduction technique is required for all vehicles with a diesel engine, which is likely to be either NOx trap or selective catalytic reduction (SCR) technology. To investigate the potential of SCR for NOx reduction on a light duty vehicle, a current model vehicle (EUII M1 calibration), of inertia weight 1810 kg, was equipped with an urea-based SCR injection system and non-vanadium, non-zeolitic SCR catalysts. To deal with carbon monoxide (CO), hydrocarbon (HC) and volatile organic fraction (VOF), a diesel oxidation catalyst was also incorporated into the system for most tests. Investigations into the effect of placing the oxidation catalyst at different positions in the system, changing the volume of the SCR catalysts, increasing system temperature through road load changes, varying the SCR catalyst composition, and changing the urea injection calibration are discussed.

The vibration-generating mechanisms inside an engine are highly non-linear (combustion, valve operation, hydraulic bearing behavior, etc.). However, the engine structure, under the influence of these vibration-generating mechanisms, responds in a highly linear way. For the development and optimization of the engine structure for noise and vibration it is beneficial to use fast and ‘simple’ linear models, like linear FE-models, measured modal models or measured FRF-models. All these models allow a qualitative assessment of variants without excitation information. But, for true optimization, internal excitation spectra are needed in order to avoid that effort is spent to optimize non-critical system properties. Unfortunately, these internal excitation spectra are difficult to measure. Direct measurement of combustion pressure is still feasible, but crank-bearing forces, piston guidance forces etc. can only be identified indirectly.

New Catalyst Preparation Procedure for OBDII-Monitoring Requirements

In order to match catalyst OBDII conditions the common procedure is oven aging with air, which is not suitable for complete converter systems due to mantle corrosion. The goal was, therefore, to find an alternative procedure to ensure a defined catalyst aging that would match 1,75 times the emission standard and is also good for SULEV. The new procedure currently being developed allows the aging of metal and ceramic catalysts as well as complete catalyst systems. The paper will present the aging process, emission data of fresh and aged catalysts and the feedback to the test car OBDII system.

A Comparison of Conversion Efficiency and Flow Restriction Performance of Ceramic and Metallic Catalyst Substrates

Catalyst systems utilizing ceramic and metallic substrates were compared to assess the influence of various substrate parameters on the exhaust gas conversion efficiency and flow restriction. In particular, the substrate surface area, substrate specific heat capacity, and substrate volume were all evaluated for their importance in estimating the conversion efficiency of the catalyst system. Additionally, substrate open frontal area and cell hydraulic diameter were compared against exhaust restriction performance.
