The Auto-Generation of Calibration Guides from MATLAB® Simulink®

With the inception of model-based design and automatic code generation, many organizations are developing controls and diagnostics algorithms in model-based development tools to meet customer and regulatory requirements. Advances in model-based design have made it easier to generate C code from models and help software engineers streamline their workflow. Typically, after the software has been developed, the models are handed over to a calibration team responsible for calibrating the features to meet specified customer and regulatory requirements. However, once the models are handed over to the calibration team, the calibration engineers are unaware of how to calibrate the features because documentation is not available. Typically, model documentation trails behind the software process because it is created manually, most of this time is spent on formatting. As a result, lack of model documentation or up-to date documentation causes a lot of pain for OEM’s and Tier 1 suppliers.

Closed Loop Pressure Control System Requirements and Implementation

Electro-hydraulic actuation has been used widely in automatic transmission designs. With greater demand for premium shift quality of automatic transmissions, higher pressure control accuracy of the transmission electro-hydraulic control system has become one of the main factors for meeting this growing demand. This demand has been the driving force for the development of closed loop pressure controls technology. This paper presents the further research done based upon a previously developed closed loop system. The focus for this research is on the system requirements, such as solenoid driver selection and system latency handling. Both spin-stand and test vehicle setups are discussed in detail. Test results for various configurations are given.

Effects of Fuel Type on Dual SCR Aftertreatment for Lean NOx Reduction

Global demand for alternative fuels to combat rising energy costs has sparked a renewed interest in catalysts that can effectively remediate NOx emissions resulting from combustion of a range of HC based fuels. Because many of these new engine technologies rely on lean operating environments to produce efficient power, the resulting emissions are also present in a lean atmosphere. While HCs are easily controlled in such environments, achieving high NOx conversion to N2 has continued to elude fully satisfactory solution. Until recently, most approaches have relied on catalysts with precious metals to either store NOx and subsequently release it as N2 under rich conditions, or use NH3 SCR catalysts with urea injection to reduce NOx under lean conditions. However, new improvements in Ag based technologies also look very promising for NOx reduction in lean environments.

Dual SCR Aftertreatment for Lean NOx Reduction

Low-cost lean NOx aftertreatment is one of the main challenges facing high-efficiency gasoline and diesel engines operating with lean mixtures. While there are many candidate technologies, they all offer tradeoffs. We have investigated a multi-component Dual SCR aftertreatment system that is capable of obtaining NOx reduction efficiencies of greater than 90% under lean conditions, without the use of precious metals or urea injection into the exhaust. The Dual SCR approach here uses an Ag HC-SCR catalyst followed by an NH3-SCR catalyst. In bench reactor studies from 150 °C to 500 °C, we have found, for modest C/N ratios, that NOx reacts over the first catalyst to predominantly form nitrogen. In addition, it also forms ammonia in sufficient quantities to react on the second NH3-SCR catalyst to improve system performance. The operational window and the formation of NH3 are improved in the presence of small quantities of hydrogen (0.1–1.0%).

A Review of Solid Materials as Alternative Ammonia Sources for Lean NOx Reduction with SCR

The need for improved emissions control in lean exhaust to meet tightening, world-wide NOx emissions standards has led to the development of selective catalytic reduction of NOx with ammonia as a major technology for emissions control. Current systems are being designed to use a solution of urea (32.5 wt %) dissolved in water or Diesel Exhaust Fluid (DEF) as the ammonia source. While DEF or AdBlue® is widely used as a source of ammonia, it has a number of issues at low temperatures, including freezing below −12 °C, solid deposit formation in the exhaust, and difficulties in dosing at exhaust temperatures below 200 °C. Additionally creating a uniform ammonia concentration can be problematic, complicating exhaust packaging and usually requiring a discrete mixer.

Cylinder Pressure-Based Control of Pre-Mixed Diesel Combustion

Implementation of real-time combustion feedback for use in closed-loop combustion control is a technology that has potential to assist in the successful production implementation of advanced diesel combustion modes. Low-temperature, pre-mixed diesel combustion is presently of interest because it offers the ability to lower the engine-out emissions of oxides of nitrogen (NOx) and particulate matter (PM). The need for lowering these two emissions is driven by tighter regulations enacted worldwide, especially the NOx limits in the United States. Reducing engine-out emissions eases the need for additional exhaust aftertreatment devices and their associated cost and mass. In this paper we will describe an experimental cylinder pressure-based control system and present both steady-state and transient results from a diesel engine employing a pre-mixed type of combustion.

Evaluation of the MADYMO Full FE Human Model in a Rear Impact Simulation of an IndyCar

Computer simulation was used as a complement to crash and injury field data analysis and physical sled and barrier tests to investigate and predict the spinal injuries of a rear impact in an IndyCar. The model was expected to relate the spinal loads to the observed injuries, thereby predicting the probability and location of spinal fractures. The final goal is to help reduce the fracture risk by optimizing the seat and restraint system design and the driver's position using computer modeling and sled testing. MADYMO Full FE Human Body Model (HBM) was selected for use because of its full spinal structural details and its compatibility with the vehicle and restraint system models. However, the IndyCar application imposed unique challenges to the HBM. First, the driver position in a race car is very different from that in a typical passenger car.

2-step Variable Valve Actuation: System Optimization and Integration on an SI Engine

2-step variable valve actuation using early-intake valve closing is a strategy for high fuel economy on spark-ignited gasoline engines. Two discrete valve-lift profiles are used with continuously variable cam phasing. 2-step VVA systems are attractive because of their low cost/benefit, relative simplicity, and ease-of-packaging on new and existing engines. A 2-step VVA system was designed and integrated on a 4-valve-per-cylinder 4.2L line-6 engine. Simulation tools were used to develop valve lift profiles for high fuel economy and low NOx emissions. The intake lift profiles had equal lift for both valves and were designed for high airflow & residual capacity in order to minimize valvetrain switching during the EPA drive cycle. It was determined that an enhanced combustion system was needed to maximize fuel economy benefit with the selected valve lift profiles. A flow-efficient chamber mask was developed to increase in-cylinder tumble motion and combustion rates.

Comparison of Load Distributions between Human Occupants and ATDs in Normal and Non-normal Occupant Positions and Postures

In occupant sensing system development, the Anthropomorphic Test Dummy (ATD) and the Occupant Classification ATD (OCATD) are frequently used to simulate live human subjects in the testing and validation of weight based occupant sensing systems. A study was conducted to investigate the range of loading differences between these ATDs and live human subjects over various seating postures and conditions. The results of the study revealed that differences in seat load patterns could be significant, even though both the ATD and live humans are in the same weight and body size categories. Seat loading was measured using Hybrid III (5th percentile female, 50th percentile male, and 3 year old) ATDs, OCATDs (OCATD5 - 5th percentile female, and OCATD6 - 6 yr old child), and a CRABI (12-month old) dummy. Human subjects in the same weight and height categories as the above listed ATDs were also measured.

A Systematic Experimental Investigation of Pd-Based Light-Off Catalysts

Close-coupled or manifold catalysts have been extensively employed to reduce emissions during cold start by achieving quick catalyst light-off. These catalysts must have good thermal durability, high intrinsic light-off activity and high HC/CO/NOx conversions at high temperature and flow conditions. A number of studies have been dedicated to engine control, manifold design and converter optimization to reduce cold start emissions. The current paper focuses on the effect of catalyst design parameters and their performance response to different engine operating conditions. Key design parameters such as catalyst formulation (CeO2 vs. non CeO2), precious metal loading and composition (Pd vs. Pd/Rh), washcoat loading, catalyst thermal mass, substrate properties and key application (in use) parameters such as catalyst aging, exhaust A/F ratio, A/F ratio modulation, exhaust temperature, temperature rise rate and exhaust flow rate were studied on engine dynamometers in a systematic manner.

Hill Hold Moding

A typical problem that is encountered by drivers of vehicles with manual transmissions is rollback on an incline. This occurs when the driver is trying to coordinate the release of the brake pedal with the release of the clutch pedal and application of the accelerator all at the same time. If not done in harmony, the vehicle will roll down the incline. While the Hill Hold function is a highly desirable feature in manual transmission vehicles, it also enhances the driving experience in automatic transmission vehicles equipped with hybrid powertrains. The Hill Hold feature supports the Stop and Go performance associated with a hybrid powertrain by holding the vehicle on an incline and preventing undesired motion. The objective of this paper is to describe the implementation of the Hill Hold feature using an electric and / or a hydraulic brake control system. The paper describes the moding states in implementing the Hill Hold function at various levels of design complexity.

Design Process Changes Enabling Rapid Development

This paper will address the electronic development in the wireless industry and compare it to the electronic development in the automotive industry. The wireless industry is characterized by rapid, dramatic high tech changes with a less than two-year cycle time and an equivalent life cycle. The automotive electronics industry is working toward reducing the typical 2 to 3 year development cycle down 1 to 2 years but with a life cycle of 10 years or more. In addition to realizing the electronic development benefits seen in the wireless industry, the automotive industry places significantly more emphasis on the quality and reliability aspects of their designs as many of them are targeted toward, or interface with, safety critical applications. One of the lessons learned from the wireless industry is the development process; where the hardware selection process can be accomplished in a virtual environment in conjunction with concurrent software development.

Rollover Crash Sensing and Safety Overview

This paper provides an overview of rollover crash safety, including field crash statistics, pre- and rollover dynamics, test procedures and dummy responses as well as a bibliography of pertinent literature. Based on the 2001 Traffic Safety Facts published by NHTSA, rollovers account for 10.5% of the first harmful events in fatal crashes; but, 19.5% of vehicles in fatal crashes had a rollover in the impact sequence. Based on an analysis of the 1993-2001 NASS for non-ejected occupants, 10.5% of occupants are exposed to rollovers, but these occupants experience a high proportion of AIS 3-6 injury (16.1% for belted and 23.9% for unbelted occupants). The head and thorax are the most seriously injured body regions in rollovers. This paper also describes a research program aimed at defining rollover sensing requirements to activate belt pretensioners, roof-rail airbags and convertible pop-up rollbars.

Simulation and Testing of a Suite of Field Relevant Rollovers

Automotive rollover is a complex mechanical phenomenon. In order to understand the mechanism of rollover and develop any potential countermeasures for occupant protection, efficient and repeatable laboratory tests are necessary. However, these tests are not well understood and are still an active area of research interest. It is not always easy or intuitive to estimate the necessary initial and boundary conditions for such tests to assure repeatability. This task can be even more challenging when rollover is a second or third event (e.g. frontal impact followed by a rollover). In addition, often vehicle and occupant kinematics need to be estimated a-priori, first for the safe operation of the crew and equipment safety, and second for capturing and recording the event. It is important to achieve the required vehicle kinematics in an efficient manner and thus reduce repetitive tests. Mathematical modeling of the phenomenon can greatly assist in understanding such kinematics.

Survey of Front Passenger Posture Usage in Passenger Vehicles

In 2002, NHTSA statistics indicate air bag deployments saved an estimated 1,500 lives; however, reports of occupants having serious or fatal injuries during air bag deployment appear low relative to the number of accidents with air bag deployments. To avoid air bag induced injuries, a variety of occupant sensing technologies are being developed. One of the critical logic deployment challenges faced by these technologies is whether the system can accurately determine if the occupant is in a posture or a position such that air bag deployment may result in an injury. To improve accuracy, it is necessary to understand what postures the occupants are likely to assume during a ride and how often. For this purpose, Delphi Corporation has conducted a survey to solicit opinions on the posture usage rate. With 560 responses, the frequencies for 29 sitting postures for adult passengers and 13 child postures or positions were estimated.

A Supervisory Control to Manage Brakes and Four-Wheel-Steer Systems

This paper presents the development of coordinated control of vehicle systems, specifically for controlled brakes and controlled steering systems. By utilizing a control structure to oversee a four-wheel-steer (4WS) system and a brake-based vehicle stability enhancement (VSE) system, it is possible to achieve improvements in vehicle stability and driver workload/comfort, and to reduce compromises in vehicle handling. The coordinated control is designed to leverage the unique strengths of 4WS and VSE, and to prevent conflicts between them. Vehicle test results prove the viability of the concept.

The Development of a RTD Temperature Sensor for Exhaust Applications

A RTD (resistive temperature device) high temperature sensor was developed for exhaust gas temperature measurement. Extensive modeling and optimization was used to supplement testing in development. The sensor was developed to be capable of withstanding harsh environments (-40° to 1000°C), typical of engine applications, including poisons, while maintaining high accuracy (< 0.5% drift after 500 hrs of aging at 950°C). The following sensor characteristics are presented: resistance-temperature curve, accuracy, response time, and long-term durability. In addition, a system error analysis program was developed with representative results.

NOx-Trap Catalyst Development for Mitsubishi 1.8L GDI™ Application

A new single-brick Ba + alkali metals NOx-Trap catalyst has been developed to replace a two-brick NOx-Trap system containing a downstream three-way catalyst. Major development efforts include: 1) platinum group metals selection for higher HC oxidation with potassium-containing washcoat, 2) alumina and ceria selection, and Rh architecture design for more efficient NOx reduction and 3) NiO to suppress H2S odor. Mitsubishi Motors' 1.8L GDI™ with this Delphi new NOx-Trap catalyst with H2S control achieves J-LEV standard with less cost and lower backpressure compared to the previous model. It is further discovered that incorporation of NiO into the NOx-Trap washcoat is effective for H2S control during sulfur purge but has a negative impact on thermal durability and sulfur resistance. Further study to improve this trade-off has been made and preliminary results of an advanced washcoat design are presented in this paper. Details will be reported in a future publication.

Toward an Objective Understanding of Perceived Glovebox Closure Sound Quality

As an essential dimension of product harmony and craftsmanship, product sound quality has drawn increasing attention from customers in recent years. To meet this customer requirement, Delphi Corporation has been taking a proactive role in understating customer preferences, improving designs, and developing a sound quality knowledge base for this purpose. This study investigates the characteristics of the glovebox closure sound that affects the customer's perception of the product harmony and craftsmanship. Previous research has indicated that the perceived closure sound quality is affected by the spectral balance, the occurrence of multiple impulses, and the duration of the closing event. The primary goal of this study is to explore how these parameters affect the perception of glovebox sounds and to what extent. A jury evaluation was conducted with a sequence of glovebox closure sounds, which were derived from an existing recording.

Safety Belt Fit, Comfort, and Contact Pressure based on Upper Anchorage Location and Seat Back Angle

A seat belt usability study was conducted to investigate factors associated with seat belt comfort and convenience related to shoulder belt contact pressure, shoulder belt fit, and seat belt upper anchorage location. Two major objectives were addressed in this study: (1) Determine the shift in the contact pressure while changing the seat back angle and seat belt attachment points / B-pillar location by utilizing a body pressure measurement system; (2) Identify how seat belt contact pressure and fit affect users' subjective feeling of comfort. Results from the statistical analysis shows that the seat belt contact pressure increases when the D-ring moves away from the driver in the fore-aft direction (X-axis) whereas height adjustment of the D-ring (Z-axis) is not statistically significant in terms of pressure distribution.
