Numerical Simulation of Class 8 Tractor Trailer Geometries and Comparison with Wind Tunnel Data

This article analyzes the aerodynamic performance of Class 8 tractor-trailer geometries made available by the Environmental Protection Agency (EPA) using CFD simulation. Large Eddy Simulations (LES) were carried out with the CFD package, Simerics-MP+. A Sleeper tractor and a 53-foot box trailer configuration was considered. The configuration featured a detailed underbody, an open-grille under-hood engine compartment, mirrors, and the radiator and condenser. Multiple tractor-trailer variants were studied by adding aerodynamic surfaces to the baseline geometries. These include tank fairings and side extenders for the cabins, two types of trailer skirts, and a trailer tail. The effect of these devices towards reducing the overall vehicle drag was investigated. Mesh generation was carried out directly on the given geometry, without any surface modifications, using Simerics’ Binary-Tree unstructured mesher.

Failure Investigation and Design Improvements for Ductile Cast Iron Multi-Piece Exhaust Manifold from Medium Duty Diesel Engine

Exhaust manifold in engine is used to transfer the hot exhaust gas from cylinder head to the turbocharger with minimum pressure loss and to support the turbocharger assembly. This puts manifold under intense thermal and mechanical loading and makes the design very complex. While designing the manifold, resonance of the system must be avoided, and thermo-mechanical fatigue life expectations must be met. Different engine applications would call for multiple turbocharger configuration and orientations to be considered in the design layout for system level resonance assessment. This paper talks about the failure investigation of the manifold which was designed for High mount rear out (HMRO) turbo orientation and then used with high mount front out (HMFO) layout in road miller application resulted into the manifold failures.

Integrated Simulation Methodology to Predict Engine Head, Block, and Piston Temperatures

With the constant strive towards increase in performance and corresponding stringent emission standards of modern IC engine, engine components such as the head, block and piston are subjected to higher thermal loads. An integrated simulation methodology is proposed where the head, the block and the piston are integral part of the analysis. The CFD – CHT methodology is used to simulate and predict the temperature of these engine components. The head and block are run in a steady-state conjugate heat transfer framework while the transient multiphase volume of fluid approach is used to determine piston temperatures. Combustion surfaces boundary conditions are derived from 3D CFD open-loop combustion simulation, while cooling and lubrication surface boundary condition are mapped from 1D system simulation or experimental data. The heat transfer boundary conditions are exchanged between the two simulations.

3-D Multiphase Flow Simulation of Coolant Filling and Deaeration Processes in an Engine Coolant System

The thermal performance of an engine coolant system is efficient when the engine head temperature is maintained within its optimum working range. For this, it is desired that air should not be entrapped in the coolant system which can lead to localized hot spots at critical locations. However, it is difficult to eliminate the trapped air pockets completely. So, the target is to minimize the entrapped air as much as possible during the coolant filling and deaeration processes, especially in major components such as the radiator, engine head, pump etc. The filling processes and duration are typically optimized in an engine test stand along with design changes for augmenting the coolant filling efficiency. However, it is expensive and time consuming to identify air entrapped locations in tests, decide on the filling strategy and make the design changes in the piping accordingly.

Development of a Heavy-Duty Electric Vehicle Integration and Implementation (HEVII) Tool

As demand for consumer electric vehicles (EVs) has drastically increased in recent years, manufacturers have been working to bring heavy-duty EVs to market to compete with Class 6-8 diesel-powered trucks. Many high-profile companies have committed to begin electrifying their fleet operations, but have yet to implement EVs at scale due to their limited range, long charging times, sparse charging infrastructure, and lack of data from in-use operation. Thus far, EVs have been disproportionately implemented by larger fleets with more resources. To aid fleet operators, it is imperative to develop tools to evaluate the electrification potential of heavy-duty fleets. However, commercially available tools, designed mostly for light-duty vehicles, are inadequate for making electrification recommendations tailored to a fleet of heavy-duty vehicles.

Advanced Tire to Vehicle Connectivity for Safety and Fuel Economy of Automated Heavy-Duty Trucks

Safety, fuel economy and uptime are key requirements for the operation of heavy-duty line-haul trucks within a fleet. With the penetration of connectivity and automation technologies, energy optimal and safe operation of the trucks are further improved through Advanced Driver Assistance System (ADAS) features and automated technologies as in truck platooning. Understanding the braking capability of the vehicle is very important for optimal ADAS and platooning control system design and integration. In this paper, the importance of tire connectivity and tire conditions on truck stopping distance are demonstrated through testing. The test data is further utilized to develop tire models for integration in an optimal vehicle automation for platooning. New ways to produce and use the tire related information in real-time optimal control of platooning trucks are proposed and the contribution of tire information in fuel economy is quantified through simulations.

The valve train is one of the most important part of engine , and its function is fresh charge inlet and exhaust exit according to order of engine based on intake and exhaust valve [1].The compression relief brake mechanism is one of the integrated brake technologies in Internal Combustion Engines (ICE) which not only reduces engine speed during downhill under overspeed condition by opening of one of the exhaust valves before the power stroke but also helpful to reduce brake pad wear by assisting in vehicle braking. The clearance between exhaust valve and piston during compression relief brake event is important aspect for overall valve train dynamic perspective. Valve motion study included this valve to piston clearance measurement in engine testing as mandate during product development phase.

An Evaluation of an Unhealthy Part Identification Using a 0D-1D Diesel Engine Simulation Based Digital Twin

Commercial automotive diesel engine service and repair, post a diagnostic trouble code trigger, relies on standard troubleshooting steps laid down to identify or narrow down to a faulty engine component. This manual process is cumbersome, time-taking, costly, often leading to incorrect part replacement and most importantly usually associated with significant downtime of the vehicle. Current study aims to address these issues using a novel in-house simulation-based approach developed using a Digital Twin of the engine which is capable of conducting in-mission troubleshooting with real world vehicle/engine data. This cost-effective and computationally efficient solution quickly provides the cause of the trouble code without having to wait for the vehicle to reach the service bay. The simulation is performed with a one-dimensional fluid dynamics, detailed thermodynamics and heat transfer-based diesel engine model utilizing the GT-POWER engine performance tool.

Analysis of the Unsteady Wakes of Heavy Trucks in Platoon Formation and Their Potential Influence on Energy Savings

The authors present transient wind velocity measurements from two successive, well-documented truck platooning track-test campaigns to assess the wake-shedding behavior experienced by trucks in various platoon formations. Utilizing advanced analytics of data from fast-response (100-200-Hz) multi-hole pressure probes, this analysis examines aerodynamic flow features and their relationship to energy savings during close-following platoon formations. Applying Spectral analysis to the wind velocity signals, we identify the frequency content and vortex-shedding behavior from a forward truck trailer, which dominates the flow field encountered by the downstream trucks. The changes in dominant wake-shedding frequencies correlate with changes to the lead and follower truck fuel savings at short separation distances.

Impacts of Biofuel Blending on MCCI Ignition Delay with Review of Methods for Defining Cycle-by-Cycle Ignition Points from Noisy Cylinder Pressure Data

Conventional diesel combustion, also known as Mixing-Controlled Compression Ignition (MCCI), is expected to be the primary power source for medium- and heavy-duty vehicles for decades to come. Displacing petroleum-based ultra-low-sulfur diesel (ULSD) as much as possible with low-net-carbon biofuels will become necessary to help mitigate effects on climate change. Neat biofuels may have difficulty meeting current diesel fuel standards but blends of 30% biofuel in ULSD show potential as ‘drop-in’ fuels. These blends must not make significant changes to the combustion phasing of the MCCI process if they are to be used interchangeably with neat ULSD. An important aspect of MCCI phasing is the ignition delay (ID), i.e. the time between the start of fuel injection and the initial premixed autoignition that initiates the MCCI process.

Impact of Lateral Alignment for Cooling Airflow during Heavy-Truck Platooning

A truck platooning system was tested using two heavy-duty tractor-trailer trucks on a closed test track to investigate the thermal control/heat rejection system sensitivity to intentional lateral offsets over a range of intervehicle spacings. Previous studies have shown the following vehicle can experience elevated temperatures and reduced airflow through the cooling package as a result of close-formation platooning. Four anemometers positioned across the grille of the following trucks as well as aligned and multiple offset positions are used to evaluate the sensitivity of the impact. Straight sections of the track are isolated for the most accurate airflow impact measurements and to be most representative of on-highway driving. An intentional lateral offset in truck platooning is considered as a controls approach to mitigate reduced cooling efficacy at close following scenarios where the highest platoon savings are achieved.

Decision Tree Regression to Identify Representative Road Sections for Evaluating Performance of Connected and Automated Class 8 Tractors

Currently, connected and autonomous vehicle (CAV) technology is being developed for Class 8 tractor trucks aimed at improved safety and fuel economy and reduced CO2 emissions. Despite extensive efforts conducted across the world, the reported efficiency gains were varied from different research groups, raising concerns about the fidelity of models, the performance of control, and the effectiveness of the experimental validation. One root cause for this variation stems from the fact that the efficiency gain obtained from the CAV is sensitive to real-world conditions, including surrounding traffic and road grade. This study presents an approach aimed at identifying representative public road sections and facilitating CAV research from this perspective. By employing the decision tree regression (DTR) method to the Fleet DNA database, the most representative road sections can be identified.

Using Demanded Power and RDE Aggressiveness Metrics to Analyze the Impact of CACC Aggressiveness on Heavy Duty Platooning Power Consumption

Presently, a main mobility sector objective is to reduce its impact on the global greenhouse gas emissions. While there are many techniques being explored, a promising approach to improve fuel economy is to reduce the required energy by using slipstream effects. This study analyzes the demanded engine power and mechanical energy used by heavy-duty trucks during platooning and non-platooning operation to determine the aerodynamic benefits of the slipstream. A series of platooning tests utilizing class 8 semi-trucks platooning via Cooperative Adaptive Cruise Control (CACC) are performed. Comparing the demanded engine power and mechanical energy used reveals the benefits of platooning on the aerodynamic drag while disregarding any potential negative side effects on the engine. However, energy savings were lower than expected in some cases.

Advancing Platooning with ADAS Control Integration and Assessment Test Results

The application of cooperative adaptive cruise control (CACC) to heavy-duty trucks known as truck platooning has shown fuel economy improvements over test track ideal driving conditions. However, there are limited test data available to assess the performance of CACC under real-world driving conditions. As part of the Cummins-led U.S. Department of Energy Funding Opportunity Announcement award project, truck platooning with CACC has been tested under real-world driving conditions and the results are presented in this paper. First, real-world driving conditions are characterized with the National Renewable Energy Laboratory’s Fleet DNA database to define the test factors. The key test factors impacting long-haul truck fuel economy were identified as terrain and highway traffic with and without advanced driver-assistance systems (ADAS).

Quantification of Platooning Fuel Economy Benefits across United States Interstates Using Closed-Loop Vehicle Model Simulation

Evaluation of the platooning legislative space suggests a limited near-term opportunity for autonomous vehicles as currently only nine states have platooning and autonomous favorable legislations. An extensive closed-loop vehicle model simulation was conducted to quantify two-truck platooning fuel economy entitlement benefits across all United States (US) interstate routes (I-xx) spanning over 40,000 miles as compared to a single truck. A simultaneous study was carried out to identify the density of Class 8 heavy-duty trucks on these interstates, using the Freight Analysis Framework (FAF) 4 database. These two studies were combined to ascertain interstates that foresee the least fuel consumption due to platooning and thus identifying states with the most platooning benefits. Identification of states with most platooning benefits provides realistic data to push for autonomous driving and platooning legislations.

Real-world Evaluation of National Energy Efficiency Potential of Cold Storage Evaporator Technology in the Context of Engine Start-Stop Systems

National concerns over energy consumption and emissions from the transportation sector have prompted regulatory agencies to implement aggressive fuel economy targets for light-duty vehicles through the U.S. National Highway Traffic Safety Administration/Environmental Protection Agency (EPA) Corporate Average Fuel Economy (CAFE) program. Automotive manufacturers have responded by bringing competitive technologies to market that maximize efficiency while meeting or exceeding consumer performance and comfort expectations. In a collaborative effort among Toyota Motor Corporation, Argonne National Laboratory (ANL), and the National Renewable Energy Laboratory (NREL), the real-world savings of one such technology is evaluated. A commercially available Toyota Highlander equipped with two-phase cold storage technology was tested at ANL’s chassis dynamometer testing facility.

Impact to Cooling Airflow from Truck Platooning

We investigate tradeoffs between the airflow strategies related to engine cooling and the aerodynamic-enabled fuel savings created by platooning. By analyzing air temperatures, engine temperatures and cooling air flow at different platoon distances, we show the thermal impact to the engine from truck platooning. Previously, we collected wind and thermal data for numerous heavy-duty truck platoon configurations (gaps ranging from 4 to 87 meters) and reported the significant fuel savings enabled by these configurations. The fuel consumption for all trucks in the platoon were measured using the SAE J1321 gravimetric procedure as well as calibrated J1939 instantaneous fuel rate while travelling at 65 mph and loaded to a gross weight of 65,000 lb.

A truck platooning system was tested using two heavy-duty tractor-trailer trucks on a closed test track to investigate the sensitivity of intentional lateral offsets over a range of intervehicle spacings. The fuel consumption for both trucks in the platoon was measured using the SAE J1321 gravimetric procedure while travelling at 65 mph and loaded to a gross weight of 65,000 lb. In addition, the SAE J1939 instantaneous fuel rate was calibrated against the gravimetric measurements and used as proxy for additional analyses. The testing campaign demonstrated the effects of intervehicle gaps, following-vehicle longitudinal control, and manual lateral control. The new results are compared to previous truck-platooning studies to reinforce the value of the new information and demonstrate similarity to past trends. Fuel savings for the following vehicle was observed to exceed 10% at closer following distances.

Development and Demonstration of a Class 6 Range-Extended Electric Vehicle for Commercial Pickup and Delivery Operation

Range-extended hybrids are an attractive option for medium- and heavy-duty commercial vehicle fleets because they offer the efficiency of an electrified powertrain with the driving range of a conventional diesel powertrain. The vehicle essentially operates as if it was purely electric for most trips, while ensuring that all commercial routes can be completed in any weather conditions or geographic terrain. Fuel use and point-source emissions can be significantly reduced, and in some cases eliminated, as many shorter routes can be fully electrified with this architecture. Under a U.S. Department of Energy (DOE)-funded project for Medium- and Heavy-Duty Vehicle Powertrain Electrification, Cummins has developed a plug-in hybrid electric Class 6 truck with a range-extending engine designed for pickup and delivery application.

Flux Residue and Migration in Charge Air-Cooled Engines

Traditionally, most charge air coolers (CACs) have been constructed using the Nocolok aluminum brazing process. The Nocolok process uses flux, some of which remains after the manufacturing process, and migrates through the intake tract to the engine during normal use. This migration and deposition on engine components can cause a variety of issues with engine operation. Currently the only alternative to Nocolok brazed CACs for engines sensitive to flux migration is vacuum brazing, which comes at a significant price increase. In the effort to reduce cost and increase efficiency, there is interest in whether a Nocolok brazed CAC with a reduced amount of flux residue can be successfully applied to flux-sensitive engines.
