Analysis of flatness based active damping control of hybrid vehicle transmission

This paper delves into the investigation of flatness-based active damping control for hybrid vehicle transmissions. The main objective is to improve the current in-production controller performances without the need for additional sensors or observers. The primary goals include improving torque setpoint tracking, enhancing robustness margins, and ensuring zero steady-state torque correction. The investigation proceeds in several steps: Initially, both the general differential flatness property and the identification of flat outputs in linear dynamical systems are revisited. Subsequently, the bond graph formalism is employed to deduce straightforwardly the dynamical equations of the system. Next, a new flat output of the vehicle transmission is identified and utilized to formulate the trajectory tracking controller to align with the required control objectives and to fulfill the system constraints.

Algorithm to Calibrate Catalytic Converter Simulation Light-Off Curve

Spark ignition engines utilize catalytic converters to reform harmful exhaust gas emissions such as carbon monoxide, unburned hydrocarbons, and oxides of nitrogen into less harmful products. Aftertreatment devices require the use of expensive catalytic metals such as platinum, palladium, and rhodium. Meanwhile, tightening automotive emissions regulations globally necessitate the development of high-performance exhaust gas catalysts. So, automotive manufactures must balance maximizing catalyst performance while minimizing production costs. There are thousands of different recipes for catalytic converters, with each having a different effect on the various catalytic chemical reactions which impact the resultant tailpipe gas composition. In the development of catalytic converters, simulation models are often used to reduce the need for physical parts and testing, thus saving significant time and money.

Nonlinear, Concave, Constrained Optimization in Six-Dimensional Space for Hybrid-Electric Powertrains

One of the building blocks of the Stellantis hybrid powertrain embedded control software computes the maximum and minimum values of objective functions, such as output torque, as a function of engine torque, hybrid motor torque and other variables. To test such embedded software, an offline reference function was created. The reference function calculates the ideal minimum and maximum values to be compared with the output of the embedded software. This article presents the offline reference function with an emphasis on mathematical novelties. The reference function computes the minimum and maximum points of a linear objective function as a function of six independent variables, subject to 42 linear and two nonlinear constraints. Concave domains, curved surfaces, disjoint domains and multiple local extremum points challenge the algorithm. As a theorem, the conditions and methods for running trigonometric calculations in 6D Euclidean space are presented.

Challenges in PM Measurement at 1 mg/mile and Tunnel Background Correction

The LEV IV FTP PM limit in the recently approved CARB ACC II regulations for passenger cars and light duty trucks will be 1 mg/mile starting in 2025. Gravimetric PM measurement at these levels is very challenging as the net mass of PM on the filter in full flow tunnel testing ranges between 8 to 32 micrograms depending on amount of dilution. This is approaching tunnel background levels which, in combination with filter handling, static charge removal and microbalance instability, compounds the uncertainty. One major source of the uncertainty at these low levels is the tunnel contamination resulting in high variability from test to test and cell to cell. This tunnel background is mostly HC artifact which cannot be easily controlled and can be significantly higher than the 5-μg CFR allowable correction limit in some test cells.

Fatigue Endurance Limit of Fasteners in Automotive Application

Fasteners, commonly used in automotive industry, play an important role in the safety and reliability of the vehicle structural system. In practical application, bolted joints would never undergo fully reversed loading; there always will be positive mean stress on bolt. The mean stress has little influence on the fatigue life if the maximum stress is lower than a threshold which is near the yield stress of the bolt. However, when the sum of the mean stress and the stress amplitude exceeds the threshold, the endurance limit stress amplitude decreases fast as the mean stress increases. The purpose of this paper is to research the fatigue endurance limit of a fastener and establish the threshold for safe design in automotive application. In order to obtain the fatigue endurance limit at different mean stress levels, various mechanical tests were performed on M12x1.75 and M16x1.5 Class 10.9 fasteners using MTS test systems.

Low-Cost Magnesium Alloy Sheet Component Development and Demonstration Project

Most of the applications of magnesium in lightweighting commercial cars and trucks are die castings rather than sheet metal, and automotive applications of magnesium sheet have typically been experimental or low-volume serial production. The overarching objective of this collaborative research project organized by the United States Automotive Materials Partnership (USAMP) was to develop new low-cost magnesium alloys, and demonstrate warm-stamping of magnesium sheet inner and outer door panels for a 2013 MY Ford Fusion at a fully accounted integrated component cost increase over conventional steel stamped components of no more than $2.50/lb. saved ($5.50/kg saved). The project demonstrated the computational design of new magnesium (Mg) alloys from atomistic levels, cast new experimental alloy ingots and explored thermomechanical rolling processes to produce thin Mg sheet of desired textures.

Impact of CO2 Dilution on Ignition Delay Times of Full Blend Gasolines in a Rapid Compression Machine

Autoignition delay times of two full blend gasoline fuels (high and low RON) were explored in a rapid compression machine. CO2 dilution by mass was introduced at 0%, 15%, and 30% levels with the O2:N2 mole ratio fixed at 1:3.76. This dilution strategy is used to represent exhaust gas recirculation (EGR) substitution in spark ignition (SI) engines by using CO2 as a surrogate for major EGR constituents(N2, CO2, H2O). Experiments were conducted over the temperature range of 650K-900K and at 10 bar and 20 bar compressed pressure conditions for equivalence ratios of (Φ =) 0.6-1.3. The full blend fuels were admitted directly into the combustion chamber for mixture preparation using the direct test chamber (DTC) approach. CO2 addition retarded the autoignition times for the fuels studied here. The retarding effect of the CO2 dilution was more pronounced in the NTC region when compared to the lower and higher temperature range.

Strength and fatigue assessment of chassis components are essentially influenced by the material used and manufacturing processes chosen. The manufacturing process of chassis components decides the variation in the mechanical properties of the component, which has an impact on the strength/fatigue performance. Investigating the design concerning the manufacturing processes is vital to the industry. Standard computer aided engineering (CAE) procedures for validating the alloy wheels usually consider the material properties as homogeneous. There was a gap between test results and CAE durability prediction (as per standard procedure). Incorporating the manufacturing process related characteristics with the strength simulation will be a viable solution to reduce this gap. This study was intended at developing a procedure for the strength analysis of an alloy wheel by considering the manufacturing process.

Experimental Investigation on the Effects of Design and Control Factors on the Performance and Emissions Characteristics of a Boosted GDI Engine Using Taguchi Method

Mixture formation and combustion dynamics are the primary contributors to the performance and emission characteristics of direct-injected spark ignition (SI) engines. This requires assessing the benefits and tradeoffs of the design and control factors that influence mixing and the subsequent combustion event. In this study, Taguchi's L18 orthogonal array design of experiment (DoE) methodology has been applied to assess contributions and tradeoffs of varied compression ratio, piston bowl design, intake port tumble design, injector spray pattern, injection timing, injection pressure, exhaust gas recirculation (EGR) rate, and intake valve closing timing in a single-cylinder boosted gasoline direct injection (GDI) SI engine. This multiparameter study has been carried out across three speed-load conditions representative of typical automotive application operating ranges.

A Rapid Compression Machine Study on Ignition Delay Times of Gasoline Mixtures and their Multicomponent Surrogate Fuels under Diluted and Undiluted Conditions

In this work autoignition delay times of two multi-component surrogates (high and low RON) were experimentally compared with their target full blend gasoline fuels. The study was conducted in a rapid compression machine (RCM) test facility and a direct test chamber (DTC) charge preparation approach was used for mixture preparation. Experiments were carried over the temperature range of 650K-900K and at 10 bar and 20 bar compressed pressure conditions for equivalence ratios of (Φ =) 0.6-1.3. Dilution in the reactant mixture was varied from 0% to 30% CO2 (by mass), with the O2:N2 mole ratio fixed at 1:3.76. This dilution strategy emulates exhaust gas recirculation (EGR) substitution in spark ignition (SI) engines. The multicomponent surrogate captured the reactivity trends of the gasoline-air mixtures reasonably well in comparison to the single component (iso-octane) surrogate.

Fuel-to-Warm Methodology: Optimization Tool for Distributing Waste Heat during Warm-Up within the Powertrain System

The heat generated by an internal combustion engine must be dissipated to maintain acceptable component temperatures throughout the entire powertrain system under all operating conditions. However, under cold start conditions it is beneficial to retain this available heat to achieve faster warm-up in order to reduce fuel consumption. In modern engines there are several components in the coolant circuit that are used to accelerate the warm-up of sub-system fluids such as the engine oil, transmission oil and axle oil. The magnitude of the fuel consumption reduction will depend on how these rapid warm-up devices are arranged, combined and controlled. This paper describes a methodology that was developed to optimize the distribution of coolant heat in the powertrain system during warm-up. A comparative study can be performed to optimize the arrangement of each heat exchanger in any given powertrain system to minimize cost and time early in development.

Parametric Design Study of McPherson Strut to Stabilizer Bar Link Bracket Weld Fatigue Using Design for Six Sigma and Taguchi Approach

Vehicle suspension parts are subjected to variable road loads, manufacturing process variation and high installation loads in assembly process. Seam welding can be considered as such process to connect more components and parts. Typical in a Mc Pherson suspension system stabilizer bar link is connected to the strut assembly through ball stud and clamped to a bracket welded to the outer strut tube. Cracks have been observed in the stabilizer bar link bracket welds of vehicles in the field, effecting the functionality of the suspension system. During preliminary phase of product development CAE assessment of the seam weld is carried out against road load data, if the design does not meet the targets enabler studies are carried out in an iterative approach. Various design variables (control factors) can be considered to carry out the iterations.

Case Study of Diesel Catalyst Performance Sensitivity and Degradation due to Alkali Metal Poisoning from Suspicious Use of Unregulated Fuel

Advances in diesel engine and catalyst technologies have enabled light passenger vehicles in meeting the most stringent Tier 3/LEV III emission levels and durability requirements. The advancements in diesel aftertreatment catalyst technology have made catalysts more susceptible to low levels of impurities, typically referred to as poisons. Published studies over the last two decades, have shown a significant impact on the performance of catalysts, to the presence of sulfur and other inorganics in fuels and oils. The design of an aftertreatment system (ATS) typically sets limits for lubricant and fuel quality, specific to the geographical region and availability of certain level of regulated fuels. In this study, we investigate a real-world aged diesel vehicle which exhibited deterioration in tailpipe emissions, beyond levels targeted during engineering development.

IC Engine Internal Cooling System Modelling Using 1D-CFD Methodology

Internal combustion engine gets heated up due to continuous combustion of fuel. To keep engine working efficiently and prevent components damage due to very high temperature, the engine needs to be cooled down. Based on power output requirement and provision for cooling system, every engine has it’s unique cooling system. Liquid based cooling systems are majorly implemented in automobile. It’s important to keep in mind that during design phase that, cooling the engine will lower the power to fuel consumption ratio. Therefore, during lower ambient conditions, the cooling system should be able to uniformly increase the temperature of the engine components, engine oil and transmission oil. This is achieved by circulating the coolant through cooling jacket, engine oil heater and transmission oil heater, which will be heated by the combustion heat.

3rd Generation AHSS Virtual and Physical Stamping Evaluation

Developing lightweight, stiff and crash-resistant vehicle body structures requires a balance between part geometry and material properties. High strength materials suitable for crash resistance impose geometry limitations on depth of draw, radii and wall angles that reduce geometric efficiency. The introduction of 3rd generation Advanced High Strength Steels (AHSS) can potentially change the relationship between strength and geometry and enable simultaneous improvements in both. This paper will demonstrate applicability of 3rd generation AHSS with higher strength and ductility to replace the 780 MPa Dual Phase steel in a sill reinforcement on the current Jeep Cherokee. The focus will be on formability, beginning with virtual simulation and continuing through a demonstration run on the current production stamping tools and press.

EGR Distribution in an Intake Manifold: Analysis, Dynamometer Correlation and Prediction

Every passing year automotive engineers are challenged to attain higher fuel economy and improved emission targets. One widely used approach is to use Cooled Exhaust Gas Recirculation (CEGR) to meet these objectives. Apart from reducing emissions and improving fuel economy, CEGR also plays a significant role in knock mitigation in spark ignited gasoline engines. Generally, CEGR is introduced into the intake manifold in SI gasoline engine. Even though the benefits of using CEGR are significant, they can be easily negated by the uneven CEGR flow distribution between the cylinders, which can result in combustion instability. This paper describes the application of co-simulation between one and three dimensional tools to accurately predict the distribution of CEGR to the cylinders and the effect of its distribution on engine performance.

A Method Using FEA for the Evaluation of Tooling and Process Requirements to Meet Dimensional Objectives

Dimensional Engineering concentrates effort in the early design phases to meet the dimensional build objectives in automotive production. Design optimization tools include tolerance stack up, datum optimization, datum coordination, dimensional control plans, and measurement plans. These tools are typically based on the assumption that parts are rigid and tooling dimensions are perfect. These assumptions are not necessarily true in automotive assemblies of compliant sheet metal parts on high volume assembly lines. To address this issue, Finite Element Analysis (FEA) has been increasingly used to predict the behavior of imperfect and deformable parts in non-nominal tooling. This paper demonstrates an application of this approach. The complete analysis is divided into three phases. The first phase is a nominal design gravity analysis to validate the nominal design and tooling.

Quantification of Clamp Loss and Subsequent Loosening of Automotive Hub-Knuckle Joints under Time-Varying Proving Ground Loading

Threaded fasteners or bolted joints are used extensively in automotive assemblies. There are standard procedures to evaluate joint performance under block cycles or road loads. The deciding load case for such joint design is slippage analysis of the joint. There are studies done to evaluate the theoretical and experimental behavior of these joints. There are different ways of understanding the interaction between the bolt and the nut under different loading scenarios. However, none have provided a satisfactory method of quantifying bolt loosening or loss of clamp load under cyclic loading, where no slippage is observed. Under varying loads, initial relaxation of the joint is followed by a loss of clamping load. Below a critical value, complete loss of clamping load progresses very rapidly and this results in a loose joint.

This paper describes an experimental study on the performance of self-piercing riveted (SPR) joints and adhesively bonded SPR joints connecting steel and aluminum components under both quasi-static and cyclic loading. The joint configurations cover a wide range of material gauges, types and grades. Two and three thickness joints, with and without adhesive are also part of this study. Load versus deflection behavior, load carrying capacity, fatigue life and the failure modes for each type of joint are discussed. This study focuses on the influence of dissimilar material and adhesives to the joint performance.

Application of Laminated Steels for Stamped Bumpers

Light-weight solutions for stamped steel components that exhibit the same or similar appearance properties for purposes of authentic feel and perception to customers will play a critical role as the progress towards reaching maximum fuel efficiency for large vehicles continues. This paper outlines the potential uses for laminated steel in large stamped steel bumper applications that would normally be stamped with thick sheet metal in order to meet vehicle level functional objectives. The paper presents the investigation of the one-for-one drop-in capabilities of the laminate steel material to existing stamping dies, special processing considerations while manufacturing, vehicle level performance comparisons, and class “A” coating options and process needs. Most of all, it will highlight the significant vehicle weight saving benefits and opportunities as compared to current production stamped steel bumpers.
