Flow-Induced Whistle in the Joint of Thermal Expansion Valve and Suction Tube in Automotive Refrigerant System

In the thermal expansion valve (TXV) refrigerant system, transient high-pitched whistle around 6.18 kHz is often perceived following air-conditioning (A/C) compressor engagements when driving at higher vehicle speed or during vehicle acceleration, especially when system equipped with the high-efficiency compressor or variable displacement compressor. The objectives of this paper are to conduct the noise source identification, investigate the key factors affecting the whistle excitation, and understand the mechanism of the whistle generation. The mechanism is hypothesized that the whistle is generated from the flow/acoustic excitation of the turbulent flow past the shallow cavity, reinforced by the acoustic/structural coupling between the tube structural and the transverse acoustic modes, and then transmitted to evaporator. To verify the mechanism, the transverse acoustic mode frequency is calculated and it is coincided to the one from measurement.

Optimizing the Geometry of Fan-Shroud Assembly Using CFD

Underhood thermal management is a challenging problem in automotive industry. In order to make sure that vehicle works efficiently, there should be enough airflow through the cooling system so that the consequent heat rejection would be adequate. In idle condition the required air flow is provided by the cooling fan so a better understanding and an accurate predictive CAE tool for fan is very beneficial. Computational Fluid Dynamics (CFD) has been extensively used in predicting aerodynamic performance of automotive components. In the current work, the airflow performance of a fan, shroud and radiator assembly was simulated using Moving Reference Method (MRF) method. Although it is less expensive than Sliding Mesh (SM) method, the CAE results compare well with the test data. The simulation was carried out over 10+ different shrouds and the effect of geometrical parameters on airflow was investigated.

Development of a One-Dimensional Engine Thermal Management Model to Predict Piston and Oil Temperatures

A new, 1-D analytical engine thermal management tool was developed to model piston, oil and coolant temperatures in the Ford 3.5L engine family. The model includes: a detailed lubrication system, including piston oil-squirters, which accurately represents oil flow rates, pressure drops and component heat transfer rates under non-isothermal conditions; a detailed coolant system, which accurately represents coolant flow rates, pressure drops and component heat transfer rates; a turbocharger model, which includes thermal interactions with coolant, oil, intake air and exhaust gases (modeled as air), and heat transfer to the surroundings; and lumped thermal models for engine components such as block, heads, pistons, turbochargers, oil cooler and cooling tower. The model was preliminarily calibrated for the 3.5L EcoBoost™ engine, across the speed range from 1500 to 5500 rpm, using wide-open-throttle data taken from an early heat rejection study.

Full Hybrid Electrical Vehicle Battery Pack System Design, CFD Simulation and Testing

CFD analysis was performed using the FLUENT software to design the thermal system for a hybrid vehicle battery pack. The battery pack contained multiple modular battery elements, called bricks, and the inlet and outlet bus bars that electrically connected the bricks into a series string. The simulated thermal system was comprised of the vehicle cabin, seat cavity, inlet plenum, battery pack, a downstream centrifugal fan, and the vehicle trunk. The fan was modeled using a multiple reference frame approach. A full system analysis was done for airflow and thermal performance optimization to ensure the most uniform cell temperatures under all operating conditions. The mesh for the full system was about 13 million cells run on a 6-node HP cluster. A baseline design was first analyzed for fluid-thermal performance. Subsequently, multiple design iterations were run to create uniform airflow among all the individual bricks while minimizing parasitic pressure drop.

Examination of the Corrosion Behavior of Creep-Resistant Magnesium Alloys in an Aqueous Environment

An electrochemical testing protocol for assessing the intrinsic corrosion-resistance of creep-resistant magnesium alloys in aqueous environments, and effects of passivating surface films anticipated to develop in the presence of engine coolants is under development. This work reports progress in assessing the relative corrosion resistance of the base metals (AMC-SC1, MRI-202S, MRI-230D, AM50 and 99.98% Mg) in a common test environment, based on a near-neutral pH buffered saline solution, found to yield particularly stable values for the open-circuit or corrosion potential. This approach was found to provide a platform for the eventual assessment of the durability of certain passivating layers expected to develop during exposure of the magnesium alloys to aqueous coolants.

A Predictive Model for Feedgas Hydrocarbon Emissions: An Extension to Warm Engine Maps

A feedgas hydrocarbon emissions model that extends the usefulness of fully-warmed steady-state engine maps to the cold transient regime was developed for use within a vehicle simulation program that focuses on the powertrain control system (Virtual Powertrain and Control System, VPACS). The formulation considers three main sources of hydrocarbon. The primary component originates from in-cylinder crevice effects which are correlated with engine coolant temperature. The second component includes the mass of fuel that enters the cylinder but remains unavailable for combustion (liquid phase) and subsequently vaporizes during the exhaust portion of the cycle. The third component includes any fuel that remains from a slow or incomplete burn as predicted by a crank angle resolved combustion model.

2005 Ford GT- Maintaining Your Cool at 200 MPH

An integrated engineering approach using computer modeling, laboratory and vehicle testing enabled the Ford GT engineering team to achieve supercar thermal management performance within the aggressive program timing. Theoretical and empirical test data was used during the design and development of the engine cooling system. The information was used to verify design assumptions and validate engineering efforts. This design approach allowed the team to define a system solution quickly and minimized the need for extensive vehicle level testing. The result of this approach was the development of an engine cooling system that adequately controls air, oil and coolant temperatures during all driving and environmental conditions.

Cooling Inlet Aerodynamic Performance and System Resistance

This report is a contribution to the understanding of inlet aerodynamics and cooling system resistance. A characterization of the performance capability of a vehicle front-end and underhood, called the ram curve, is introduced. It represents the pressure recovery/loss of the front-end subsystem - the inlet openings, underhood, and underbody. The mathematical representation, derived from several experimental investigations on vehicles and components, has four basic terms: Inlet ram pressure recovery; free-stream energy recovered when the vehicle is moving Basic inlet loss; inlet restriction when the vehicle is stationary Pressure loss of the engine bay Engine bay-exit pressure Not surprisingly, the amount of frontal projection of radiator area through the grille, bumper and front-end structure (called projected inlet area), and flow uniformity play a major role in estimating inlet aerodynamic performance.

A Method to Measure Air Conditioning Refrigerant Contributions to Vehicle Evaporative Emissions (SHED Test)

Although the intent of the SHED test (Sealed Housing for Evaporative Determination) is to measure evaporative fuel losses, the SHED sampling methodology in fact measures hydrocarbons from all vehicle and test equipment sources. Leakage of air conditioning (AC) refrigerant is one possible non-fuel source contributing to the SHED hydrocarbon measurement. This report describes a quick and relatively simple method to identify the contribution of AC refrigerant to the SHED analyzer reading. R134A (CH2FCF3), the hydrofluorocarbon refrigerant used in all current automotive AC systems, as well as its predecessor, the chlorofluorocarbon R12, can be detected using the gas chromatography methods currently in place at many emissions labs for the speciation of exhaust and evaporative hydrocarbon emissions.

Vehicle Exhaust Particle Size Distributions: A Comparison of Tailpipe and Dilution Tunnel Measurements

This paper explores the extent to which standard dilution tunnel measurements of motor vehicle exhaust particulate matter modify particle number and size. Steady state size distributions made directly at the tailpipe, using an ejector pump, are compared to dilution tunnel measurements for three configurations of transfer hose used to transport exhaust from the vehicle tailpipe to the dilution tunnel. For gasoline vehicles run at a steady 50 - 70 mph, ejector pump and dilution tunnel measurements give consistent results of particle size and number when using an uninsulated stainless steel transfer hose. Both methods show particles in the 10 - 100 nm range at tailpipe concentrations of the order of 104 particles/cm3.

Control Challenges and Methodologies in Fuel Cell Vehicle Development

In recent years, rapid and significant advances in fuel cell technology, together with advances in power electronics and control methodology, has enabled the development of high performance fuel cell powered electric vehicles. A key advance is that the low temperature (80°C) proton-exchange-membrane (PEM) fuel cell has become mature and robust enough to be used for automotive applications. Apart from the apparent advantage of lower vehicle emission, the overall fuel cell vehicle static and dynamic performance and power and energy efficiency are critically dependent on the intelligent design of the control systems and control methodologies. These include the control of: fuel cell heat and water management, fuel (hydrogen) and air (oxygen) supply and distribution, electric drive, main and auxiliary power management, and overall powertrain and vehicle systems.

CFD Quality - A Calibration Study for Front-End Cooling Airflow

There is a recognized need in the industry to improve the quality of our CFD (Computational Fluid Dynamics) processes. One part of that initiative is to measure the accuracy of the current processes and identify opportunities for improvement. This report documents the results of a disciplined calibration process that uses statistical analyses techniques to assess CFD quality. The process is applied to UH3D, a Navier-Stokes solver used at Ford to model vehicle front-end geometry and engine cooling systems. The study is focused on a Taurus under relatively ideal circumstances to address one of the major deliverables from the analytical process, i.e., what is the accuracy of the front-end cooling airflow predictions? To address this question, high quality isothermal experiments and calculations were conducted on twenty-three front-end configurations at four non-idle operating conditions.

Effect of Fuel Dissolved in Crankcase Oil on Engine-Out Hydrocarbon Emissions from a Spark-Ignited Engine

A single-cylinder, spark-ignited engine was run on a certification test gasoline to saturate the oil in the sump with fuel through exposure to blow-by gas. The sump volume was large relative to production engines making its absorption-desorption time constant long relative to the experimental time. The engine was motored at 1500 RPM, 90° C coolant and oil temperature, and 0.43 bar MAP without fuel flow. Exhaust HC concentrations were measured by on-line FID and GC analysis. The total motoring HC emissions were 150 ppmC1; the HC species distribution was heavily weighted to the low-volatility components in the gasoline. No high volatility components were visible. The engine was then fired on isooctane fuel at the above conditions, producing a total engine-out HC emission of 2300 ppmC1 for Φ = 1.0 and MBT spark timing.

A Model to Simulate the Behavior Automotive Thermostat

Computer simulation of the behavior of the automotive cooling system is becoming increasingly common, so as to reduce the dependency on costly testing. The simulation of transient cooling system behavior has become easier with the use of 1-D simulation tools. However, accurate prediction of transient coolant temperature after thermostat operation has been limited by the difficulty in accurately modeling the behavior of the automotive thermostat. Physical models of the thermostat are often inaccurate due to the complexity of the thermostat. Therefore an empirical model has been developed, which can be used to model any automotive thermostat, once a few simple tests have been conducted on the part. This thermostat model can be used in conjunction with a 1-D flow simulation tool to predict coolant transient temperature response during thermostat operation.

Instruments and analytical techniques are described for in-vehicle monitoring of amounts of air (void fraction) in engine coolant systems and for evaluating the performance of degas reservoirs. This method, based on electrical conductivity measurements of flowing air / coolant mixture, provides measurement, acquisition and display of coolant system temperature, pressure, flow rate, instantaneous void fraction and rate of air removal by degas bottle. Embedded temperature compensation equations are used for essentially real time display of the void fraction.

Quantification of geometric and thermal characteristics of machinery is critical to the improvements in part dimensional accuracy and reduction of part to part dimensional variations in a high volume manufacturing operations. Assembly and alignment of different components in a machine result in geometric error over the machining volume of a machine. These errors, once quantified, can be corrected through offsets in positioning controls. The objectives of a good machine design should be to minimize the geometric errors during fabrication and assembly of the components, and replacement of the wear prone components during maintenance of the machine in operations. Thermal errors in machines are even more critical and have not been addressed sufficiently in improving part to part dimensional variations.

Enhanced Machining Center Accuracy Through Real Time Error Compensation

There is an ever increasing demand on part quality and tighter tolerances for machining of components in high volume manufacturing. A major source of problem in the machine tools is the thermally induced error due to thermal gradients and uneven heating and expansion of various machine components. Current practice of manufacturing precision parts involves periodic gaging of parts, whereby, production is interrupted and manual compensating offsets are input to the controller. Also, additional production costs are introduced due to requirement of initial warm up cycles without cutting parts and utilization of chillers for temperature controlled coolants. In this paper, a methodology is described for automatic compensation for thermal error by means of components/locations temperature profile and calculated error between the tool tip and the workpiece.

This paper describes the development of an analytical tool for the design automation of the temperature blend door mechanism in an automotive HVAC system. The function of the blend door is to control the temperature of the air blown into the cabin interior by regulating the mix of air passing through the heater core. The objective in the design process is to achieve a prescribed function of temperature with respect to control position at the instrument panel. The control effort to effect the desired temperature change is also another important consideration for customer satisfaction. The current design process is empirical in nature and relies on laboratory and vehicle testing with prototypes. The process is also iterative in nature and may continue until the end of the overall design cycle of the complete air handling subsystem. A parametric feature-based computer model, described subsequently in detail, allows for virtual prototyping of the blend door control mechanism.

Fuel Composition Effects on Hydrocarbon Emissions from a Spark-Ignited Engine - Is Fuel Absorption in Oil Significant?

Absorption of fuel in engine oil layers has been shown to be a possible source of hydrocarbon (HC) emissions from spark-ignited engines. However, the magnitude of this source in a normally operating engine has not been determined unambiguously. In these experiments, a series of n-alkanes of widely different solubility (n-hexane through undecane) was added (1.5 wt % each) to a Base gasoline (CA Phase 2). Steady-state experiments were carried out at two coolant temperatures (339 and 380 K) using a single-cylinder engine with the combustion chamber of a production V-8. Both total and speciated engine-out HC emissions were measured. The emissions indices of the heavier dopants did not increase relative to hexane at either coolant temperature.

Effect of Engine Operating Parameters on Hydrocarbon Oxidation in the Exhaust Port and Runner of a Spark-Ignited Engine

The effect of engine operating parameters (speed, spark timing, and fuel-air equivalence ratio [Φ]) on hydrocarbon (HC) oxidation within the cylinder and exhaust system is examined using propane or isooctane fuel. Quench gas (CO2) is introduced at two locations in the exhaust system (exhaust valve or port exit) to stop the oxidation process. Increasing the speed from 1500 to 2500 RPM at MBT spark timing decreases the total, cylinder-exit HC emissions by ∼50% while oxidation in the exhaust system remains at 40% for both fuels. For propane fuel at 1500 rpm, increasing Φ from 0.9 (fuel lean) to 1.1 (fuel rich) reduces oxidation in the exhaust system from 42% to 26%; at 2500 RPM, exhaust system oxidation decreases from 40% to approximately 0% for Φ = 0.9 and 1.1, respectively. Retarded spark increases oxidation in the cylinder and exhaust system for both fuels. Decreases in total HC emissions are accompanied by increased olefinic content and atmospheric reactivity.
