Model Based Systems Engineering Application in Automotive Industry

Auto industry has faced constant challenges in the economic, technology and global trend in the recent years. This is changing the corporative mindset to find creative and innovative processes and methods to evolve the product development system to adjust and deliver competitive products that satisfy customers expectations. Integrating the work from different teams in an organization has been moving from simple roles and responsibilities definition with effective communication channels to a new vision where teamwork progresses in harmony and embraces change to satisfy customers as part of the process. The path to evolve work in engineering that relies on several computational tools continues. In this article, it is presented an integration of different tools to manage vehicle program changes using model-based systems engineering, the present work improves the reaction capabilities of the teams and enables to adjust to changes in the development of a vehicle.

Hardware-in-the-Loop, Traffic-in-the-Loop and Software-in-the-Loop Autonomous Vehicle Simulation for Mobility Studies

This paper focuses on finding and analyzing the relevant parameters affecting traffic flow when autonomous vehicles are introduced for ride hailing applications and autonomous shuttles are introduced for circulator applications in geo-fenced urban areas. For this purpose, different scenarios have been created in traffic simulation software that model the different levels of autonomy, traffic density, routes, and other traffic elements. Similarly, software that specializes in vehicle dynamics, physical limitations, and vehicle control has been used to closely simulate realistic autonomous vehicle behavior under such scenarios. Different simulation tools for realistic autonomous vehicle simulation and traffic simulation have been merged together in this paper, creating a realistic simulator with Hardware-in-the-Loop (HiL), Traffic-in-the-Loop (TiL), and Software in-the-Loop (SiL) simulation capabilities.

An Investigation into the Traction and Anti-Lock Braking System Control Design

Wheel slip control is crucial to active safety control systems such as Traction Control System (TCS) and Anti-lock Braking System (ABS) that ensure vehicle safety by maintaining the wheel slip in a stable region. For this reason, a wide variety of control methods has been implemented by both researchers and in the industry. Moreover, the use of new electro-hydraulic or electro-mechanical brakes, and in-wheel electric motors allow for a more precise wheel slip control, which should further improve the vehicle dynamics and safety. In this paper, we compare two methods for wheel slip control: a loop-shaping Youla parametrization method, and a sliding mode control method. Each controller is designed based on a simple single wheel system. The benefits and drawbacks of both methods are addressed. Finally, the performance and stability robustness of each controller is evaluated based on several metrics in a simulation using a high-fidelity vehicle model with several driving scenarios.

Robustness Design to Avoid Noise on Exterior Handle System

Squeak and rattle are two undesirable occurrences during component operation and during vehicle driving condition, resulting in one of the top complains from costumers. One common grievance could happen during the user exterior handle operation and during side door closing. The exterior handle system during the operation could generate a squeak between interface parts, if materials and geometric tolerances was not been carefully designed. Also, vibration generated during door closing effort, might generate squeak between parts since the reinforcement for exterior handle touches the outer sheet metal internally. For this reason several guidelines might be included to avoid potential noise condition for this system during vehicle lifetime as correct material reduce friction between parts, taking into consideration the geometric condition between parts. Plus, coupling system on handles two pieces should also be evaluated to avoid squeak during use.

Developing a Real-World, Second-by-Second Driving Cycle Database through Public Vehicle Trip Surveys

Real-world second-by-second vehicle driving cycle data is very important for vehicle research and development. A project solely dedicated to generating such information would be tremendously costly and time consuming. Alternatively, we developed such a database by utilizing two publicly available passenger vehicle travel surveys: 2004-2006 Puget Sound Regional Council (PSRC) Travel Survey and 2011 Atlanta Regional Commission (ARC) Travel Survey. The surveys complement each other - the former is in low time resolution but covers driver operation for over one year whereas the latter is in high time resolution but represents only one-week-long driving operation. After analyzing the PSRC survey, we chose 382 vehicles, each of which continuously operated for one year, and matched their trips to all the ARC trips. The matching is carried out based on trip distance first, then on average speed, and finally on duration.

The use of finite element modeling (FEM) tools is part of the most of the current product development projects of the automotive industry companies, replacing an important part of the physical tests with lower costs, higher speed and with increasing accuracy by each day. In addition to this, computer-aided engineering (CAE) tools can be either used after the product is released, at any moment of the product life, in many different situation as a new feature release, to validate a more cost-efficient design proposal or to help on solving some manufacturing problem or even a vehicular field issue. Different from the phase where the product is still under development, when standard virtual test procedures are performed in order to validate the vehicle project, in this case, where engineers expertise plays a very important role, before to proceed with any standard test it is fundamental to understand the physics of the phenomena that is causing the unexpected behavior.

Not only well-functioning, but also the way operating everyday items "feel", gauges costumer perception of an automobile robustness. To prevent costumer dissatisfaction with door trim panel movement when operating power windows, deflections must be kept small. Deflections of inner panel are seen through trim panel and are responsible for giving a flimsy idea of the door. In this paper, inner panel movement for a fully stamped door in full glass stall up position is analyzed. Through CAE analyses, inner panel behavior was compared, considering different types of reinforcement for belt region.

Using an Assembly Sequencing Application to React to a Production Constraint: a Case Study

Ford Motor Company’s assembly plants build vehicles in a certain sequence. The planned sequence for the plant’s trim and final assembly area is developed centrally and is sent to the plant several days in advance. In this work we present the study of two cases where the plant changes the planned sequence to cope with production constraints. In one case, a plant pulls ahead two-tone orders that require two passes through the paint shop. This is further complicated by presence in the body shop area of a unidirectional rotating tool that allows efficient build of a sequence “A-B-C” but heavily penalizes a sequence “C-B-A”. The plant changes the original planned sequence in the body shop area to the one that satisfies both pull-ahead and rotating tool requirements. In the other case, a plant runs on lean inventories. Material consumption is tightly controlled down to the hour to match with planned material deliveries.

Physical Drawbead Design and Modeling with ABAQUS/Isight

This paper focus on the design approach of mapping the equivalent bead to the physical bead geometry. In principle, the physical character and geometry of equivalent bead is represented as restraining force (N/mm) and a line (bead center line). During draw development, the iterations are performed to conclude the combination of restraining force that obtains the desired strain state of a given panel. The objective of physical bead design to determine a bead geometry that has the capacity to generate the same force as specified in 2D plane strain condition. The software package ABAQUS/CAE/Isight with python script is utilized as primary tool in this study. In the approach, the bead geometry is sketched and parameterized in ABAQUS/CAE and optimized with Isight to finalize the bead geometry.

An Advanced Yaw Stability Control System

This paper presents an advanced yaw stability control system that uses a sensor set including an inertial measurement unit to sense the 6 degrees-of-freedom motions of a vehicle. The full degree of the inertial measurement unit improves and enhances the vehicle motion state estimation over the one in the traditional electronic stability controls. The addition of vehicle state estimation leads to the performance refinement of vehicle stability control that can improve performance in certain situations. The paper provides both detailed system description and test results showing the effectiveness of the system.

An Indirect Tire Health Monitoring System Using On-board Motion Sensors

This paper proposes a method to make diagnostic/prognostic judgment about the health of a tire, in term of its wear, using existing on-board sensor signals. The approach focuses on using an estimate of the effective rolling radius (ERR) for individual tires as one of the main diagnostic/prognostic means and it determines if a tire has significant wear and how long it can be safely driven before tire rotation or tire replacement are required. The ERR is determined from the combination of wheel speed sensor (WSS), Global Positioning sensor (GPS), the other motion sensor signals, together with the radius kinematic model of a rolling tire. The ERR estimation fits the relevant signals to a linear model and utilizes the relationship revealed in the magic formula tire model. The ERR can then be related to multiple sources of uncertainties such as the tire inflation pressure, tire loading changes, and tire wear.

Machine Health Prediction Enhancement Using Machine Learning

Use of sensors to monitor dynamic performance of machine tools at Ford’s powertrain machining plants has proven to be effective. The traditional approach to convert sensor data to actionable intelligence consists of identifying single features from cycle based signatures and setting thresholds above acceptable performance limits based on trials. The thresholds are used to discriminate between acceptable and unacceptable performance during each cycle and raise alarms if necessary. This approach requires a significant amount of resource & time intensive set up work up-front and considerable trial and error adjustments. The current state does not leverage patterns that might be discernible using multiple features simultaneously. This paper describes enhanced methods for processing the data using supervised and unsupervised machine learning methods. The objective of using these methods is to improve the prediction accuracy and reduce up-front set up.

Control of Gear Ratio and Slip in Continuously Variable Transmissions: A Model Predictive Control Approach

The efficiency of power transmission through a Van Doorne type Continuously Variable Transmission (CVT) can be improved by allowing a small amount of relative slip between the engine and driveline side pulleys. However, excessive slip must be avoided to prevent transmission wear and damage. To enable fuel economy improvements without compromising drivability, a CVT control system must ensure accurate tracking of the gear ratio set-point while satisfying pointwise-in-time constraints on the slip, enforcing limits on the pulley forces, and counteracting driveline side and engine side disturbances. In this paper, the CVT control problem is approached from the perspective of Model Predictive Control (MPC). To develop an MPC controller, a low order nonlinear model of the CVT is established. This model is linearized at a selected operating point, and the resulting linear model is extended with extra states to ensure zero steady-state error when tracking constant set-points.

An Indirect Occupancy Detection and Occupant Counting System Using Motion Sensors

This paper proposes a low-cost but indirect method for occupancy detection and occupant counting purpose in current and future automotive systems. It can serve as either a way to determine the number of occupants riding inside a car or a way to complement the other devices in determining the occupancy. The proposed method is useful for various mobility applications including car rental, fleet management, taxi, car sharing, occupancy in autonomous vehicles, etc. It utilizes existing on-board motion sensor measurements, such as those used in the vehicle stability control function, together with door open and closed status. The vehicle’s motion signature in response to an occupant’s boarding and alighting is first extracted from the motion sensors that measure the responses of the vehicle body. Then the weights of the occupants are estimated by fitting the vehicle responses with a transient vehicle dynamics model.

Robust Observer Roll Rate Sensor Fault Detection

The detection and diagnosis of sensor faults in real-time is necessary for satisfactory performance of vehicle Electronic Stability Control (ESC) and Roll Stability Control (RSC) systems. This paper presents an observer designed to detect faults of a roll rate sensor that is robust to model uncertainties and disturbances. A reference vehicle roll angle estimate, independent of roll-rate sensor measurement, is formed from available ESC inertial sensor measurements. Residuals are generated by comparing the reference roll angle and roll rate, with the observer outputs. Stopping rules based on the current state of the vehicle and the magnitude of the residuals are then used to determine if a sensor fault is present. The system’s low order allows for efficient implementation in real-time on a fixed-point microprocessor. Modification of the roll rate sensor signal during in vehicle experiments shows the algorithm’s ability to detect faults.

The Application of a One-Way Coupled Aerodynamic and Multi-Body Dynamics Simulation Process to Predict Vehicle Response during a Severe Crosswind Event

Industry trends towards lighter, more aerodynamically efficient road vehicles have the potential to degrade a vehicle’s response to crosswinds. In this paper, a methodology is outlined that indirectly couples a computational fluid dynamics (CFD) simulation of the vehicle’s aerodynamic characteristics with a multi-body dynamics simulation (MBD) to determine yaw, roll and pitch response characteristics during a severe crosswind event. This one-way coupling approach mimics physical test conditions outlined in open loop test procedure ISO 12021:2010 that forms part of the vehicle sign-off criterion at Ford Motor Company. The methodology uses an overset mesh CFD method to drive the vehicle through a prescribed crosswind event, providing unfiltered predictions of vehicle force and moment responses that are used as applied forces in the MBD model. The method does not account for changes in vehicle attitude due to applied aerodynamic forces and moments.

Yaw Rate Based Trailer Hitch Angle Estimation for Trailer Backup Assist

In the current Ford Pro-Trailer Backup Assist (TBA) system, trailer hitch angle is determined utilizing the reverse camera of the vehicle. In addition to being sensitive to environmental factors such as lighting conditions and occlusion, the vision-based approach is difficult to be applied to gooseneck or fifth wheel trailers. In this paper, a yaw rate based hitch angle observer is proposed as an alternative sensing solution for TBA. Based on the kinematic model of the vehicle-trailer, an instantaneous hitch angle is first derived by utilizing vehicle yaw rate, trailer yaw rate, vehicle velocity and vehicle/trailer parameters provided by the TBA system. Due to signal errors and parameter uncertainties, this instantaneous hitch angle may be noisy, especially at lower vehicle speed.

Modern vehicles become increasingly software intensive. Software development therefore is critical to the success of the manufacturer to develop state of the art technology. Standards like ISO 26262 recommend requirement-based verification and test cases that are derived from requirements analysis. Agile development uses continuous integration tests which rely on test automation and evaluation. All these drove the development of a new model-based software verification environment. Various aspects had to be taken into account: the test case specification needs to be easily comprehensible and flexible in order to allow testing of different functional variants. The test environment should support different use cases like open-loop or closed-loop testing and has to provide corresponding evaluation methods for continuously changing as well as for discrete signals.

Fatigue Life Prediction of Injection Molding Tool

Injection molding tools are expensive and the fatigue failure during production would result in very costly rework on the tool and downtime. Currently, mold designs are mostly based on expert experience without a careful stress analysis and the mold tool life cycle relies largely on rough estimates. The industry state of the art applies averaged temperature change and peak pressure load on the mold tool. The static analysis is then performed. Mold temperature history and thermal shock are not considered in the durability analysis. In this paper, a transient thermal analysis of the tool is performed in conjunction with the injection molding process simulation. The spatial and temporal variation of temperature, pressure and clamping forces are exported from Moldflow simulation. These histories of temperature and pressure are converted to appropriate loading curves and mapped into Abaqus FEA model.

Centralized Lifecycle Management of Model-Based Software Artifacts

This paper highlights and discusses the development and deployment of an enterprise-level tool infrastructure that fits into the production build environment of Ford Motor Company. A particular focus is on navigating bottlenecks and pitfalls that arise with the adoption of a model-based software development process. This includes provisions to support centralized data and architecture artifact management (including version control across the lifecycle of the software), support to integrate and manage legacy software artifacts, support to archive and bookshelf development milestones, and last but not least, built-in intelligence to spot potential sources of software defects early in the development stage.
