The automotive industry is currently experiencing a massive transformation, one like it has not quite seen in the past. With the advent of highly software-driven, always on, connected vehicles, the automotive industry is experiencing itself at a crossroads. While the traditional component-driven design approach to vehicle development worked in the favor of the industry for decades due to vehicles being mostly mechanical in nature, the industry now finds itself struggling to develop well-integrated vehicle solutions with the large dependency on software systems. The fast-paced nature of the software world makes it imperative to approach the development of automobiles from a Systems Engineering perspective. A function-based approach to the development of vehicle architectures can ensure cohesive systems development and a well-integrated vehicle.

Modelling and Analysis of a Cooperative Adaptive Cruise Control (CACC) Algorithm for Fuel Economy

Connectivity in ground vehicles allows vehicles to share crucial vehicle data, such as vehicle acceleration and speed, with each other. Using sensors such as radars and lidars, on the other hand, the intravehicular distance between a leader vehicle and a host vehicle can be detected. Cooperative Adaptive Cruise Control (CACC) builds upon ground vehicle connectivity and sensor information to form convoys with automated car following. CACC can also be used to improve fuel economy and mobility performance of vehicles in the said convoy. In this paper, a CACC system is presented, where the acceleration of the lead vehicle is used in the calculation of desired vehicle speed. In addition to the smooth car following abilities, the proposed CACC also has the capability to calculate a speed profile for the ego vehicle that is fuel efficient, making it an Ecological CACC (Eco-CACC) model.

Performance and Network Architecture Options of Consolidated Object Data Service for Multi-RAT Vehicular Communication

With the proliferation of ADAS and autonomous systems, the quality and quantity of the data to be used by vehicles has become crucial. In-vehicle sensors are evolving, but their usability is limited to their field of view and detection distance. V2X communication systems solve these issues by creating a cooperative perception domain amongst road users and the infrastructure by communicating accurate, real-time information. In this paper, we propose a novel Consolidated Object Data Service (CODS) for multi-Radio Access Technology (RAT) V2X communication. This service collects information using BSM packets from the vehicular network and perception information from infrastructure-based sensors. The service then fuses the collected data, offering the communication participants with a consolidated, deduplicated, and accurate object database. Since fusing the objects is resource intensive, this service can save in-vehicle computation costs.

Improving Keyhole Stability during Laser Welding of AA5xxx Alloys

Laser welding of the magnesium-bearing AA5xxx aluminum alloys is often beset by keyhole instability, especially in the lap through joint configuration. This phenomenon is characterized by periodic collapse of the keyhole leaving large voids in the weld zone. In addition, the top surface can exhibit undercut and roughness. In full penetration welds, keyhole instability can also produce a spikey root and severe top surface concavity. These discontinuities could prevent a weld from achieving engineering specification compliance, pose a craftsmanship concern, or reduce the strength and fatigue performance of the weld. In the case of a full penetration weld, a spikey root could compromise part fit-up and corrosion protection, or damage adjacent sheet metal, wiring, interior components, or trim.

Real-time Detection and Avoidance of Obstacles in the Path of Autonomous Vehicles Using Monocular RGB Camera

In this paper, we present an end-to-end real-time detection and collision avoidance framework in an autonomous vehicle using a monocular RGB camera. The proposed system is able to run on embedded hardware in the vehicle to perform real-time detection of small objects. RetinaNet architecture with ResNet50 backbone is used to develop the object detection model using RGB images. A quantized version of the object detection inference model is implemented in the vehicle using NVIDIA Jetson AGX Xavier. A geometric method is used to estimate the distance to the detected object which is forwarded to a MicroAutoBox device that implements the control system of the vehicle and is responsible for maneuvering around the detected objects. The pipeline is implemented on a passenger vehicle and demonstrated in challenging conditions using different obstacles on a predefined set of waypoints.

Embedded Software development and testing of Controller Area Network Gateways using Vector CANoe tool

Studies regarding the automotive communication networks has been a fast-growing subject of research through automotive companies. One of the main issues during a vehicle network prototype development is the necessity of a programmed hardware for gateway modules. The gateway developed by an automotive supplier, usually implemented at an Electronic Control Unit (ECU), is one of the last remaining modules to have a software available because it needs to wait the message list completion of all ECUs prior to set up its own message list and network interfaces. This paper proposes a method to design and test Controlled Area Network (CAN) gateways using Vector CANoe software by developing ways to facilitate a scalable code production in CAPL scripts. Use cases will use gatewayed signals virtually validated prior to software deployment, along with codes proposals and common cases examples.

Automated Hardware-in-the-Loop Testing Using a Cloud-Based Architecture

The software gradually takes over more and more tasks of the driver and paves the way to autonomous driving. Software development and software verification is therefore crucial for manufacturer's success. Standards such as ISO 26262 highly recommend requirements-based verification. Agile development uses continuous integration testing based on test automation and evaluation. All this pushed the creation of a model-based software verification environment that provides test generation and test automatization for all kinds of signal-based tests along the V-model. This paper presents a novel core component of this environment, which is as far as to the extent possible a standard-compliant cloud-based solution to test automation at the hardware level. Based on characteristic properties of testbenches, such as the wiring or the connected ECUs, hardware resources available at remote locations can be fully automated.

A Functional Decomposition Approach for Feature-Based Reference Architecture Modeling

Variant modeling techniques have been developed to allow systems engineers to model multiple similar variants in a product line as a single variant model. In this paper, we expand on this past work to explore the extent to which variant modeling in SysML can be applied to a broad range of dissimilar systems, covering the entire domain of ground vehicles, in single reference architecture model. Traditionally, a system’s structure is decomposed into subsystems and components. However, this method is found to be ineffective when modeling variants that are functionally similar but structurally different. We propose to address this challenge by first decomposing the system not only by subsystem but also by high-level function. This pattern is particularly useful for situations where two variants perform the same function, but one variant performs the function using one subsystem, whereas the other variant performs the same function using one or more different subsystems.

Integrated Regenerative Braking System and Anti-Lock Braking System for Hybrid Electric Vehicles & Battery Electric Vehicles

This paper describes development of an integrated regenerative braking system and anti-lock brake system (ABS) control during an ABS event for hybrid and electric vehicles with drivelines containing a single electric motor connected to the axle shaft through an open differential. The control objectives are to recuperate the maximum amount of kinetic energy during an ABS event, and to provide no degraded anti-lock control behavior as seen in vehicles with regenerative braking disabled. The paper first presents a detailed control system analysis to reveal the inherent property of non-zero regenerative braking torque control during ABS event and explain the reason why regenerative braking torque can increase the wheel slip during ABS event with existing regenerative braking control strategies.

The power-split design is one of the most common drivetrain configurations of a hybrid or electrified vehicle. The propulsion system of a power-split hybrid vehicle typically comprises of an engine drive system in which the engine, drivetrain and generator are mechanically coupled on a planetary gear set driveline while the electric drive system consists of a high voltage battery and a traction motor [2]. In recent years, Hardware-in-the-Loop (HIL) simulation has become an increasingly common approach for controls rapid prototyping and validation as part of the automotive product development cycle [2, 3].

Model Prediction Based Boost Converter Control Method for HEV Applications

Boost converter is widely applied to hybrid electric vehicles (HEV). Typical control methods employ two proportional-integral (PI) regulators to fulfill DC bus voltage closed-loop control and inductor current closed-loop control, respectively. They have intrinsic performance limitations: 1) slow dynamic response of DC bus voltage regulation; 2) high overshoot voltage during transient state; 3) it is difficult to design four gains best fit all operational conditions. This paper proposes a model prediction based boost converter control method for HEV applications. The proposed control method employs model based instantaneous power prediction and dynamic optimization in real time by minimizing a defined cost function to overcome above issues. First of all, the issues of typical control methods are analyzed. Then, the proposed control method is presented in detail, followed by simulation verification and comparison with PI based control method.

Full Scale Burn Demonstration of Two 2013 Ford Fusions - Arc Mapping Analysis

Vehicle fire investigators sometimes use the existence and location of thermally damaged wiring (arced, shorted, melted, & beaded) discovered in a post burn analysis of a vehicle as an indication of the fire origin and its cause. One systematic method of analysis is to use the process of arc mapping. To examine the reliability of arc mapping in motor vehicle fires, two full scale burn demonstrations were conducted on 2013 Ford Fusions. Both vehicles had similar fire origins artificially initiated in the interior of the vehicles near the driver’s front seat. The engines were running and all accessories were off. During the burn sequence, occurrences of fire induced unintended electrical activity were captured with video and still photography. Examples of this unintended activity include lights, horn, wipers, and decklid latch activation. The burn concluded when the measured battery voltage went to zero in demonstration 1.

HEV Battery Pack Thermal Management Design and Packaging Solutions

Hybrid Electric Vehicles (HEV) utilize a High Voltage (HV) battery pack to improve fuel economy by maximizing the capture of vehicle kinetic energy for reuse. Consequently, these HV battery packs experience frequent and rapid charge-discharge cycles. The heat generated during these cycles must be managed effectively to maintain battery cell performance and cell life. The HV battery pack cooling system must keep the HV battery pack temperature below a design target value and maintain a uniform temperature across all of the cells in the HV battery pack. Herein, the authors discuss some of the design points of the air cooled HV battery packs in Ford Motor Company’s current model C-Max and Fusion HEVs. In these vehicles, the flow of battery cooling air was required to not only provide effective cooling of the battery cells, but to simultaneously cool a direct current high voltage to low voltage (DC-DC) converter module.

Safety Modeling of High Voltage Cabling in Electrified Powertrains

Modeling of High Voltage (HV) wires is an important aspect of vehicle safety simulations for electrified powertrains to understand the potential tearing of the wire sheath or pinching of HV wiring. The behavior of the HV wires must be reviewed in safety simulations to identify potential hazards associated with HV wire being exposed, severed, or in contact with ground planes during a crash event. Modeling HV wire is challenging due to the complexity of the physical composition of the wire, which is usually comprised of multiple strands bundled and often twisted together to form the HV electrical conductor. This is further complicated by the existence of external insulating sheathing materials to prevent HV exposure during normal operating conditions. This paper describes a proposed method to model and characterize different types of HV wires for usage in component- and vehicle-level safety models.

Distance Map Estimation of Stereoscopic Images Using Deep Neural Networks for Autonomous Vehicle Driving

While operating a vehicle in either autonomous or occupant piloted mode, an array of sensors can be used to guide the vehicle including stereo cameras. The state-of-the-art distance map estimation algorithms, e.g. stereo matching, usually detect corresponding features in stereo images, and estimate disparities to compute the distance map in a scene. However, depending on the image size, content and quality, the feature extraction process can become inaccurate, unstable and slow. In contrast, we employ deep convolutional neural networks, and propose two architectures to estimate distance maps from stereo images. The first architecture is a simple and generic network that identifies which features to extract, and how to combine them in a multi-resolution framework. The second architecture is a more specialized one that extracts local similarity information from two images, which are used for stereo feature matching, and fuses them at multiple resolutions to generate the distance map.

Method and System to Simulate Battery Pack Key-Off Thermal Behavior after Aggressive Drive Cycles

When a driver completes an aggressive drive cycle on a hybrid vehicle, the High Voltage (HV) battery system may be at risk of exceeding the power limit temperature, due to continuous absorption of radiative and convective heat from the environment, such as from exhaust and pavement, even after key-off. In such a case, in the absence of active cooling, the vehicle may not be keyed-on until battery temperatures are reduced below critical values. A transient thermal analysis is conducted on a HV battery system to simulate the key-off operation using an effective Computational Fluid Dynamics (CFD) methodology. Two stages are considered in this methodology to capture the complexity of the geometry and the multiple phenomena that need to be simulated in the model. The introduced modeling technique can be used for Full Hybrid Electric Vehicle (FHEV) and Plug-in Hybrid Electric Vehicle (PHEV) transient key-off situations.

Characterization of Crankcase Pressure Variation during the Engine Cycle of an Internal Combustion Engine

High frequency variations in crankcase pressure have been observed in Inline-four cylinder (I4) engines and an understanding of the causes, frequency and magnitude of these variations is helpful in the design and effective operation of various engine systems. This paper shows through a review and explanation of the physics related to engine operation followed by comparison to measured vehicle data, the relationship between crankcase volume throughout the engine cycle and the observed pressure fluctuations. It is demonstrated that for a known or proposed engine design, through knowledge of the key engine design parameters, the frequency and amplitude of the cyclic variation in crankcase pressure can be predicted and thus utilized in the design of other engine systems.

Factors Influencing Liquid over Air Cooling of High Voltage Battery Packs in an Electrified Vehicle

Automotive vehicle manufactures are implementing electrification technologies in many vehicle line-ups to improve fuel economy and meet emission standards. As a part of electrification, High Voltage (HV) battery packs are integrated alongside internal combustion engines. Recent generation HV batteries allow extensive power usage, by allowing greater charge and discharge currents and broader State of Charge (SOC) ranges. Heat generated during the charge-discharge cycles must be managed effectively to maintain battery cell performance and life. This situation requires a cooling system with higher efficiency than earlier generation electrified powertrains. There are multiple thermal solutions for cooling HV battery packs including forced air, liquid, direct refrigerant, and passive cooling. The most common types of HV battery pack cooling, for production vehicles, are air cooled using cabin interior air and liquid cooled using powertrain cooling systems.

Traction Inverter Design with a Direct Bypass to Boost Converter

Direct bypass to DC-DC boost converter in traction inverter increases converter's capability and efficiency significantly by providing a lower loss path for power flow between the battery and DC-link terminal. A bypass using diode is an excellent solution to achieve this capability at low cost and system complexity. Bypass diode operates in the linear operating region (DC Q-point) when the battery discharges through the bypass diode to drive the electric motors. Therefore, thermal stress on the DC-link capacitor is shared between the input and DC-link capacitors through the bypass diode. On the other hand, inverters introduce voltage oscillation in the DC-link terminal which results in unwanted energy oscillation through the bypass diode during battery charging. Both of these phenomena have been explained in details.
