Evolution of Light-Duty Gasoline Compression Ignition (LD-GCI) for High Efficiency and US Tier3- Bin30 Emissions

It is widely recognized that internal combustion engines (ICE) are needed for transport worldwide for years to come, however, demands on ICE fuel efficiency, emissions, cost, and performance are extremely challenging. Gasoline compression ignition (GCI) is one approach to achieve demanding efficiency and emissions targets. At Aramco Research Center-Detroit, an advanced, multi-cylinder GCI engine was designed and built using the latest combustion system, engine controls, and lean aftertreatment. The combustion system uses Aramco’s PPCI-diffusion process for ultra-low NOx and smoke. A P2 48V mild hybrid system was integrated on the engine for braking energy recovery and improved cold starts. For robust low-load operation, a 2-step valvetrain system was used for exhaust rebreathing. Test data showed that part-load fuel consumption was reduced 7 to 10 percent relative to a competitive 2.0L European diesel engine.

Simulation applied to compaction process in sintered components for product performance optimization

Sintered parts mechanical properties are very sensitive to final density, which inevitable cause an enormous density gradient in the green part coming from the compaction process strategy. The current experimental method to assess green density occurs mainly in set up by cutting the green parts in pieces and measuring its average density in a balance using Archimedes principle. Simulation is the more accurate method to verify gradient density and the main benefit would be the correlation with the critical region in terms of stresses obtained by FEA and try to pursue the optimization process. This paper shows a case study of a part that had your fatigue limit improved 1000% using compaction process simulation for better optimization.

Predictive 3D-CFD Model for the Analysis of the Development of Soot Deposition Layer on Sensor Surfaces

After-treatment sensors are used in the ECU feedback control to calibrate the engine operating parameters. Due to their contact with exhaust gases, especially NOx sensors are prone to soot deposition with a consequent decay of their performance. Several phenomena occur at the same time leading to sensor contamination: thermophoresis, unburnt hydrocarbons condensation and eddy diffusion of submicron particles. Conversely, soot combustion and shear forces may act in reducing soot deposition. This study proposes a predictive 3D-CFD model for the analysis of the development of soot deposition layer on the sensor surfaces. Alongside with the implementation of deposit and removal mechanisms, the effects on both thermal properties and shape of the surfaces are taken in account. The latter leads to obtain a more accurate and complete modelling of the phenomenon influencing the sensor overall performance.

Application of a Machine Learning Approach for Selective Catalyst Reduction Catalyst 3D-CFD Modeling: Numerical Method Development and Experimental Validation

Internal combustion engines (ICEs) exhaust emissions, particularly nitrogen oxides (NOx), have become a growing environmental and health concern. The biggest challenge for contemporary ICE industry is the development of clean ICEs, and the use of advanced design tools like Computational Fluid Dynamics (CFD) simulation is paramount to achieve this goal. In particular, the development of aftertreatment systems like Selective Catalyst Reduction (SCR) is a key step to reduce NOx emissions, and accurate and efficient CFD models are essential for its design and optimization. In this work, we propose a novel 3D-CFD methodology, which uses a Machine Learning (ML) approach as a surrogate model for the SCR catalyst chemistry, which aims to enhance accuracy of the simulations with a moderate computational cost. The ML approach is trained on a dataset generated from a set of 1D-CFD simulations of a single channel of an SCR catalyst.

Correlation of Detailed Hydrocarbon Analysis with Simulated Distillation of US Market Gasoline Samples and its Effect on the PEI-SimDis Equation of Calculated Vehicle Particulate Emissions

Several predictive equations based on the chemical composition of gasoline have been shown to estimate the particulate emissions of light-duty, internal combustion engine (ICE) powered vehicles and are reviewed in this paper. Improvements to one of them, the PEISimDis equation are detailed herein. The PEISimDis predictive equation was developed by General Motor’s researchers in 2022 based on two laboratory gas chromatography (GC) analyses; Simulated Distillation (SimDis), ASTM D7096 and Detailed Hydrocarbon Analysis (DHA), ASTM D6730. The DHA method is a gas chromatography mass spectroscopy (GC/MS) methodology and provides the detailed speciation of the hundreds of hydrocarbon species within gasoline. A DHA’s aromatic species from carbon group seven through ten plus (C7 – C10+) can be used to calculate a Particulate Evaluation Index (PEI) of a gasoline, however this technique takes many hours to derive because of its long chromatography analysis time.

Better performance in fine-grain steel for transmission

Manual transmissions for passenger cars are facing pressures due to rapid growth of automatic transmissions, which already represents more than 60% of Brazil market, and from higher torque demand due to strict emission legislation, which turbo engines had presented great contribution to it. To solve this contradictory issue, gears with higher strength and lower cost have been studied to replacement Nickel by Niobium in the steels. Furthermore, this technology could be applied to solve the issues with electrified vehicle, where high torque, speed and lifetime are demanded pursued for gears. This study aimed to build prototypes and compare the S-N curves, fracture analysis, microstructure for three kinds of steels (QS4321 with Ni, QS1916 FG without Ni & with Nb and QS 1916 without Ni and Nb) in the condition carburized, hardened and tempered with and without shot peening.

As the automobile industry is moving towards Electrical vehicles, it becomes very important to have low cost and robust solution to seal all the internal Battery sub systems. It’s a known fact that various IC engine Vehicles are already using Room temperature vulcanized rubber (RTV) for many metal and composite sealing interfaces. Nevertheless, it always needs a good structural design to have good sealing performance. For designing a robust RTV joint for composite structures, it becomes important to have standard RTV chamfers. Sometimes even with these standards, it becomes very costly in having warranty issues when we have weak structure around RTV chamfers. Any joint structure involves multiple design parameters which might impact the sealing performance. Some of the joint structural parameters should be well designed at the early phase of product development cycle, which otherwise will later add lot of cost in modifying the product with its integrated components.

The Impact of Pre-Chamber Design on Part Load Efficiency and Emissions of a Miller Cycle Light Duty Gasoline Engine

The efficiency and emission potential of pre-chamber combustion in a Miller cycle light duty gasoline engine operated under part load was evaluated. Several pre-chamber designs that examine the engine performance tradeoffs with nozzle diameter, pre-chamber volume, number of nozzles, and pre-chamber fuel enrichment were investigated for both excess air and cooled external EGR dilution strategies. The introduction of pre-chamber jet ignition was observed to significantly reduce the main-chamber combustion duration while reducing cyclic variability under dilute conditions, benefiting from the long-reach ignition jets and enhanced turbulence. However, the pre-chamber design that provided the fastest combustion led to reduced brake efficiency primarily due to increased wall heat loss. Maintaining the total nozzle area while increasing the number of nozzles was identified as a means to minimize the additional heat loss and maintain fast burn rates.

Air-System and Variable Valve Actuation Recipe for High Load Gasoline Compression Ignition Operation in a Heavy-Duty Diesel Engine

Gasoline compression ignition (GCI) offers improved efficiency by harnessing gasoline’s low reactivity to induce an extended ignition delay that promotes partial premixing of air and fuel before combustion occurs. However, enabling GCI across the full engine operating load map poses several challenges. At high load, due to the elevated pressures and temperatures of the charge mixture, the ignition delay time shrinks, leading to diminished GCI efficiency benefits. At low load, insufficient temperatures and pressures can lead to combustion instability. Variable valve actuation offers a practical solution to these challenges by enabling effective compression ratio (ECR) control. In this paper, the effects of variable intake valve closings were investigated for high load operations in a prototype heavy-duty GCI engine, using a research octane number 93 gasoline fuel. The study focused on the 50% (B50) and the 75% (B75) load conditions at 1375 RPM.

Increasingly stringent exhaust and CO2 emissions regulations are driving advancements in combustion and after-treatment technologies in the passenger vehicle sector. One major challenge is to achieve low emissions over the full operating map as required by Real Driving Emissions (RDE) legislation. Gasoline Compression Ignition (GCI), an advanced combustion concept, has shown potential to increase fuel efficiency and reduce emissions. GCI harnesses gasoline’s low reactivity for longer ignition delay, thus promoting partially premixed air-fuel mixture for efficient combustion. To maintain low engine-out NOx over the load range, high Exhaust Gas Recirculation (EGR) is required that consequently elevates boost pressure requirements. To meet the high boost and EGR demands, while minimizing pumping losses require air-system optimization.

A Comprehensive Experimental Study to Measure Laminar and Turbulent Burning Velocity of Haltermann Gasoline with Ternary Additives (O3, H2, and CO)

In this work, the effects of ozone, hydrogen, carbon monoxide, and exhaust gas recirculation (EGR) addition to Haltermann gasoline combustion were investigated. For these additives, laminar and turbulent flame speeds were experimentally determined using spherically propagating premixed flames in a constant volume combustion vessel. Two initial mixture pressures of Po = 1 and 5 bar, two initial mixture temperatures of 358 and 373 K and a range of equivalence ratios (Ф) from 0.5 to 1 were investigated. The additives were added as single, binary and ternary mixtures to Haltermann gasoline over a wide range of concentrations. For the stoichiometric mixture, the addition of 10% H2, 5% CO and 1000 ppm O3 shows remarkable enhancement (80%) in SL0compared to neat Haltermann gasoline. In addition, for this same blend, increasing the mixture initial temperature and pressure results in a significant increase in SL0compared to the neat gasoline.

Fuel Effects on the Propensity to Establish Propagating Flames at SPI-Relevant Engine Conditions

In order to further understand the sequence of events leading to stochastic preignition in a spark-ignition engine, a methodology previously developed by the authors was used to evaluate the propensity of a wide range of fuels to establishing propagating flames under conditions representative of those at which stochastic preignition (SPI) occurs. The fuel matrix included single component hydrocarbons, binary mixtures, and real fuel blends. The propensity of each fuel to establish a flame was correlated to multiple fuel properties and shown to exhibit consistent blending behaviors. No single parameter strongly predicted a fuel’s propensity to establish a flame, while multiple reactivity-based parameters exhibited moderate correlation. A two-stage model of the flame establishment process was developed to interpret and explain these results.

A Carbon Intensity Analysis of Hydrogen Fuel Cell Pathways

A hydrogen economy is an increasingly popular solution to lower global carbon dioxide emissions. Previous research has been focused on the economic conditions necessary for hydrogen to be cost competitive, which tends to neglect the effectiveness of greenhouse gas mitigation for the very solutions proposed. The holistic carbon footprint assessment of hydrogen production, distribution, and utilization methods, otherwise known as “well-to-wheels” carbon intensity, is critical to ensure the new hydrogen strategies proposed are effective in reducing global carbon emissions. When looking at these total carbon intensities, however, there is no single clear consensus regarding the pathway forward. When comparing the two fundamental technologies of steam methane reforming and electrolysis, there are different scenarios where either technology has a “greener” outcome.

Evaluation of Fast Warm-Up Strategies for a Light-Duty Gasoline Compression Ignition (GCI) Engine

Increasingly stringent emissions regulations in automotive applications are driving advancements in after-treatment technology and emissions control strategies. Fast warm-up of the after-treatment system during the engine cold-start is essential to meet future emissions targets. In this study, a range of strategies were evaluated on a 2.2L, four cylinder, light-duty Gasoline Compression Ignition (GCI) engine with geometric compression ratio 17. The GCI engine has a single stage turbocharger and low-pressure exhaust gas recirculation (EGR) with EGR cooler bypass. For cold-start assist, the engine is equipped with a 2.5kW electric intake air heater. The aftertreatment system is comprised of an oxidation catalyst, followed by a particulate filter and an SCR catalyst. A GT-Power model of a light-duty diesel engine was modified to represent the GCI engine system setup for catalyst light-off strategies evaluations.

Detailed Analyses and Correlation of Fuel Effects on Stochastic Preignition

Stochastic or Low-Speed Preignition (SPI or LSPI) is an undesirable abnormal combustion phenomenon encountered in spark-ignition engines. It is characterized by very early heat release and high cylinder pressure and can cause knock, noise and ultimately engine damage. Much of the focus on mitigating SPI has been directed towards the engine oil formulation, leading to the emergence of the Sequence IX test and second-generation GM dexos® oil requirements. Engine design, calibration and fuels also contribute to the prevalence of SPI. As part of a recently completed research consortium, a series of engine tests were completed to determine the impact of fuel composition on SPI frequency. The fuel blends had varying levels of paraffins, olefins, aromatics and ethanol.

The effective use of ethanol for greenhouse gas emissions reduction in a diesel engine

Regulations have been established for the monitoring and reporting of greenhouse gas (GHG) emissions and fuel consumption from the transport sector. Low carbon fuels combined with new powertrain technologies have the potential to provide significant reductions in GHG emissions while decreasing the dependence on fossil fuel. In this study, a lean-burn ethanol-diesel dual-fuel combustion strategy has been used as means to improve upon the efficiency and emissions of a conventional diesel engine. Experiments have been performed on a 2.0 dm3 single cylinder heavy-duty engine equipped with port fuel injection of ethanol and a high-pressure common rail diesel injection system. Exhaust emissions and fuel consumption have been measured at a constant engine speed of 1200 rpm and various steady-state loads between 0.3 and 2.4 MPa net indicated mean effective pressure (IMEP).

Vibro-Acoustic Analysis for Modeling Propeller Shaft Liner Material

In recent truck applications, single-piece large-diameter propshafts, in lieu of two-piece propshafts, have become more prevalent to reduce cost and mass. These large-diameter props, however, amplify driveline radiated noise. The challenge presented is to optimize prop shaft modal tuning to achieve acceptable radiated noise levels. Historically, CAE methods and capabilities have not been able to accurately predict propshaft airborne noise making it impossible to cascade subsystem noise requirements needed to achieve desired vehicle level performance. As a result, late and costly changes can be needed to make a given vehicle commercially acceptable for N&V performance prior to launch. This paper will cover the development of a two-step CAE method to predict modal characteristics and airborne noise sensitivities of large-diameter single piece aluminum propshafts fitted with different liner treatments.

Experimental Study of Acoustic and Thermal Performance of Sound Absorbers with Microperforated Aluminum Foil

Aluminum foil applied to the surface of sound absorbing materials has broad application in the automotive industry. A foil layer offers thermal insulation for components close to exhaust pipes, turbo chargers, and other heat sources in the engine compartment and underbody. It can also add physical protection for acoustic parts in water-splash or stone-impingement areas of the vehicle exterior. It is known that adding impermeable plain foil will impact the sound absorption negatively, so Microperforated Aluminum Foil (MPAF) is widely used to counteract this effect. Acoustic characteristics of MPAF can be modeled analytically, but deviation of perforation size and shape, variation of hole density, material compression, and adhesive applied to the back of the foil for the molding process can impact the acoustic and thermal insulation performance.

Fatigue Tests of Un-Notched and Notched Specimens and Life Prediction Using a Variable Critical Distance Method

Fatigue is one of the most common failure mechanism in engineering structures. The statistical nature of fatigue life and the stress gradient are the two challenges among many while designing any component or structure for fatigue. Fatigue lives of the identical components exhibit the considerable variation under the same loading and operating conditions due to the difference in the material micro-structures and other uncontrolled parameters. Stress concentration at the notch causes stress gradient and therefore, applying the plane specimen results for actual engineering components with notches does not give quantitatively reliable results if the stress gradient effects are not considered. The objective of the work presented here was to carry out the fatigue tests of un-notched, U and V-notch specimens which were die cast using aluminum alloy (A380) and to obtain fatigue life using a variable critical distance method which considers the stress gradient due to the notch geometry.

Multi-Material Topology Optimization: A Practical Method for Efficient Material Selection and Design

As conventional vehicle design is adjusted to suit the needs of all-electric, hybrid, and fuel-cell powered vehicles, designers are seeking new methods to improve system-level design and enhance structural efficiency; here, multi-material optimization is suggested as the leading method for developing these novel architectures. Currently, diverse materials such as composites, high strength steels, aluminum and magnesium are all considered candidates for advanced chassis and body structures. By utilizing various combinations and material arrangements, the application of multi-material design has helped designers achieve lightweighting targets while maintaining structural performance requirements. Unlike manual approaches, the multi-material topology optimization (MMTO) methodology and computational tool described in this paper demonstrates a practical approach to obtaining the optimum material selection and distribution of materials within a complex automotive structure.
